【発明の属する技術分野】
本発明は、再生画像に応じて液晶変調素子によって光源からの光を変調する液晶表示素子及び表示装置に関するものである。

【従来の技術】
従来、液晶表示素子(以下、液晶パネル(LCD:Liquid Crystal Display)という。)によって光変調された光をスクリーンに投射して、画像を表示するようにした投射型液晶表示装置(液晶プロジェクタ)がある。投射型液晶表示装置における画像の投射方式としては、スクリーンの前面側より画像を投射する前面投射式(フロント式)と、スクリーンの背面側より画像を投射する背面投射式(リア式)とがある。また、投射型液晶表示装置において、カラー表示を行うものには、液晶パネルを1枚用いる単板方式と、赤(Red=R),緑(Green=G),青(Blue=B)の3つの色光に対応した3枚の液晶パネルを用いる3板方式とがある。

このような液晶パネルには、光源からの光を、液晶層の各画素に集光するためのマイクロレンズがマトリクス状に配列するように設けられている。このマイクロレンズの種類としては、一方のレンズ面が曲面であるマイクロレンズや、両方のレンズ面が曲面であるダブルマイクロレンズが存在している。ダブルマイクロレンズがマトリクス状に配列するダブルマイクロレンズアレイは、例えばマイクロレンズがマトリクス状に配列するシングルマイクロレンズアレイを貼り合わせて、両面が曲面であるダブルマイクロレンズがマトリクス状に配列するように構成されている。これらシングルマイクロレンズアレイやダブルマイクロレンズアレイを含む部材には、それぞれ集束された光源からの光が入射される各画素を有する液晶層が貼り合わされる(例えば特許文献1参照。)。

【発明が解決しようとする課題】
ところが、マイクロレンズアレイを含む部材と液晶層とを貼り合わせる場合のみならず、シングルマイクロレンズアレイ同士を貼り合わせてダブルマイクロレンズアレイを構成する場合においても、位置合わせ精度が要求される。つまり、これらの貼り合わせ精度が悪いと光軸がずれていしまい、各マイクロレンズは、液晶層の各画素に効率よく光源からの光を集束することができなくなる。従って、従来、これらの位置合わせを正確に行うことは、製造に要する時間を長くし、また製造コストを増加させる要因となっていた。

そこで本発明は上記課題を解決し、短い工程ながら簡単且つ正確に位置合わせを行いつつマイクロレンズ同士を貼り合わせ、安価にダブルマイクロレンズアレイを構成した液晶表示素子及び表示装置を提供することを目的としている。

【課題を解決するための手段】
上記目的は、請求項1の発明にあっては、一方のレンズ面が曲面であるマイクロレンズがマトリクス状に配列するシングルマイクロレンズアレイを含む第1部材と第2部材とを貼り合わすことで、両レンズ面を曲面に構成したダブルマイクロレンズによって光源からの光を収束するダブルマクロレンズアレイと、各前記ダブルマイクロレンズに対面するように画素がマトリクス状に配列した構成であって、各前記画素がそれぞれ前記光源からの光を再生画像に応じて変調する液晶変調素子とを備え、前記第1部材には、位置合わせに用いる第1アライメントマークが設けられており、前記第2部材には、前記第1アライメントマークへの位置合わせに用いる第2アライメントマークが設けられていることを特徴とする液晶表示素子により、達成される。
請求項1の構成によれば、第1部材及び第2部材にそれぞれ設けられた第1アライメントマーク及び第2アライメントマークを基準として、短い工程ながら第1部材と第2部材とを簡単且つ正確に位置合わせして貼り合わせることができる。このようにして構成された液晶変調素子は、第1部材と第2部材とを簡単且つ正確に位置合わせして貼り合わせて構成したマイクロレンズアレイによって収束した光源からの光を、効率よく液晶変調素子の各画素に収束することができる。

請求項2の発明は、請求項2の構成において、前記第1アライメントマークは、各前記マイクロレンズのレンズ面を形成する際に前記第1部材に同時に形成され、前記第2アライメントマークは、各前記マイクロレンズを形成する際に前記第2部材に同時に形成された構成であることを特徴とする。
請求項2の構成によれば、第1アライメントマーク及び第2アライメントマークがそれぞれマイクロレンズの形成と同時に短い工程で形成されるので、第1アライメントマークは各マイクロレンズとの位置関係が一定となり、且つ第2アライメントマークは各マイクロレンズとの位置関係が一定となる。従って、第1アライメントマークと第2アライメントマークを基準としてマイクロレンズ同士を貼り合わせると、マイクロレンズ同士は、簡単且つ正確に位置合わせされた状態で貼り合わされる。このため、各マイクロレンズの光軸が一致し、シングルレンズの組み合わせで構成されるダブルマイクロレンズアレイが光源からの光を効率よく集束できることから、液晶表示素子は各画素の輝度を向上することができる。

請求項3の発明は、請求項2の構成において、前記第1アライメントマーク及び第2アライメントマークは、それぞれ同一の光軸上で互いに異なる方向に凹凸な曲面を有するレンズ部材であることを特徴とする。
請求項3の構成によれば、第1部材と第2部材とを貼り合わせたものの位置合わせが正確にされていないときに、第1アライメントマーク及び第2アライメントマークの配列方向から見ると光軸が歪んでいることを視認することができる。
従って、この光軸が歪んで見えないように調整すると、第1部材と第2部材とを簡単且つ正確に位置合わせして貼り合わせることができる。

請求項8の構成によれば、第1部材及び第2部材にそれぞれ設けられた第1アライメントマーク及び第2アライメントマークを基準として、短い工程ながら第1部材と第2部材とを簡単且つ正確に位置合わせして貼り合わせることができる。このようにして構成された液晶変調素子は、第1部材と第2部材とを簡単且つ正確に位置合わせして貼り合わせて構成したマイクロレンズアレイによって収束した光源からの光を、効率よく液晶変調素子の各画素に収束することができる。
従って、表示装置のスクリーンに表示された再生画像の輝度を向上することができる。

請求項10の構成によれば、第1アライメントマーク及び第2アライメントマークがそれぞれマイクロレンズの形成と同時に短い工程で形成されるので、第1アライメントマークは各マイクロレンズとの位置関係が一定となり、且つ第2アライメントマークは各マイクロレンズとの位置関係が一定となる。従って、第1アライメントマークと第2アライメントマークを基準としてマイクロレンズ同士を貼り合わせると、マイクロレンズ同士は、簡単且つ正確に位置合わせされた状態で貼り合わされる。このため、各マイクロレンズの光軸が一致し、シングルレンズの組み合わせで構成されるダブルマイクロレンズアレイが光源からの光を効率よく集束できることから、液晶表示素子は各画素の輝度を向上することができる。

【発明の実施の形態】
以下、本発明の好適な実施の形態を添付図面に基づいて詳細に説明する。
なお、以下に述べる実施の形態は、本発明の好適な具体例であるから、技術的に好ましい種々の限定が付されているが、本発明の範囲は、以下の説明において特に本発明を限定する旨の記載がない限り、これらの形態に限られるものではない。

<第1実施形態>
図1は、本発明の第1実施形態としての液晶表示素子が適用された液晶パネルを備えるプロジェクタ装置100の構成例を示す斜視図である。
プロジェクタ装置100は、光学ユニット104及びミラー62を筐体101内に内蔵している。光学ユニット104は筐体101の下部103に設けられており、ミラー62は、筐体101の中央部から上部102にかけてスクリーン61に対して傾斜するように設けられている。筐体101の前面部110には、スクリーン61が設けられている。このスクリーン61には、ミラー62で反射された光が投射される構成となっている。

このプロジェクタ装置100は、光学ユニット104に、例えば三枚の液晶ライトバルブを用いたいわゆる三板式の液晶プロジェクタ装置である。このような構成のプロジェクタ装置100は、再生画像に応じて光学ユニット104から照射された光がミラー62によって反射され、スクリーン61に再生画像が表示されるようになっている。このスクリーン61に再生された再生画像は、人間によって視認することができる。

図2は、図1に示す光学ユニット104の構成例を示す図である。尚、図2においては、図面の簡素化のため各光学部材を支持する支持部材を省略している。
光学ユニット104は、図示のような光学部品を有している。ランプ22側には、マイクロレンズアレイ24a,24bがミラー33を介して配置されている。また、ランプ22及びマイクロレンズアレイ24aの間にはUV/IRカットフィルタ23が設けられている。このUV/IRカットフィルタ23は、紫外線(UV:Ultra Violet rays)や赤外線(IR:InfraRed)をカットするためのフィルタである。マイクロレンズアレイ24a,24bについては後述する。
ミラー33はマイクロレンズアレイ24aからの光をマイクロレンズアレイ24bに反射するためのミラーである。PS合成素子73は、入射光を、例えば2種類の偏光光に分離する機能を有する。そして、ランプ22からの光を赤、緑、青(R、G、B)の三色の光に偏光して液晶ライトバルブ6a,6b,6cにそれぞれ導くためのダイクロイックミラー27a,27b、ミラー28b及び、反射ミラー28a,28b,28cが光軸OLに沿って配置されている。

ダイクロイックミラー27a,27bは、それぞれランプ22からの光の分離光学手段である。分光された三色の光が通過する経路には、それぞれ集光レンズ29a,29b,29c、偏光板30a,30b,30c、液晶ライトバルブ6a,6b,6cが配置されている。これら液晶ライトバルブ6a,6b,6cは、それぞれ合成プリズムとしてのクロスプリズム5に対して各色の光を入射させる構成となっている。このクロスプリズム5では、各色の光が合成プリズムの各面から入射される構成となっている。
そしてこの合成プリズムは各色毎の光を合成し投射レンズ32に入射させるように構成されている。投射レンズ32は、クロスプリズム5から入射された光を拡大し投射する機能を有する。ここで、ダイクロイックミラー27bを通過した光は、カラートリミングコートが施されたリレーレンズ31a,31bによって青色(B)以外の色の光が除去されている。

ここで、この光学ユニット104の動作例について説明する。
メタルハライドランプ等のランプ22からの照射光は、紫外線(UV)及び赤外線(IR)がUV/IRカットフィルタ23によって遮断され、マイクロレンズアレイ24aを通過してミラー33によってマイクロレンズアレイ24bに照射される。そして、マイクロレンズアレイ24bを透過した光が、PS合成素子73及びコンデンサレンズ34を通過してダイクロイックミラー27aに照射される。このダイクロイックミラー27aでは、赤色光Rが分離反射され、分離された赤色光Rは反射ミラー28aで反射され、集光レンズ29a及び偏光板30aを透過し、赤色用の液晶ライトバルブ6aを通過する。

また、ダイクロイックミラー27aを透過した光、すなわち緑色光G及び青色光Bは、それぞれダイクロイックミラー27bにおいて緑色光Gが分離反射され、分離した緑色光Gは、集光レンズ29b及び偏光板30bを透過し、緑色用の液晶ライトバルブ6bを透過する。一方、ダイクロイックミラー27bを透過した青色光Bは、リレーレンズ31aを通過し、反射ミラー28bで反射してリレーレンズ31bを透過する。リレーレンズ31bを透過した青色光Bは、反射ミラー28cで反射し、集光レンズ29c及び偏光板30cを透過し、青色用の液晶ライトバルブ6cを透過する。

これら本実施形態において特徴的な液晶ライトバルブ6a,6b,6cは、それぞれ再生映像に基づく赤色、緑色、青色の映像信号により駆動回路の動作により駆動される。このようにして液晶ライトバルブ6a,6b,6cは、それぞれ赤色光、緑色光、青色光を各々光変調する構成となっている。その後、三色の液晶ライトバルブ6a,6b,6cを透過した光は、クロスプリズム5で色合成されて、投射レンズ32によって図1のスクリーン61に拡大して投射される。

図3は、図2の液晶ライトバルブ6aの構成例を示す平面図であり、図4は、図2に示す液晶ライトバルブ6aの構成例を示す斜視図である。尚、液晶ライトバルブ6b,6cは、それぞれ画素の色を除いて液晶ライトバルブ6aとほぼ同様の構成であるので説明を省略し、以下では、主として液晶ライトバルブ6aについてのみ説明する。また、図4は、図3の液晶ライトバルブ6aの一部分の構成例を示しており、アライメントマーク81a等が位置する部分を省略した構成を示している。

図3に示すように液晶ライトバルブ6aは、例えば有効画角内に画素51がマトリクス状に配列した構成となっている。ここでいう有効画角とは、画素51が有効に機能する部分の領域をいう。そして、液晶ライトバルブ6aにおける有効画角外には、アライメントマーク81a,81bが設けられている。これらアライメントマーク81a等は、それぞれ紙面垂直方向において重複するように配列する位置合わせに用いるマークである。

これらアライメントマーク81a等の組み合わせは、図示のような6組のみならず、複数組み存在していればよい。また、これらアライメントマーク81a等は、図示のような位置のみならず、画素51が配列している有効画角内を除き、各画素51の機能に影響を与えない有効画角外であればどのような位置に設けられていても良いことはいうまでもない。これらアライメントマーク81a等の詳細については後述する。

図4に示すように液晶ライトバルブ6aは、基部47aの上層に液晶層45が形成されており液晶層45の上層には、マイクロレンズアレイ41が形成されている。このマイクロレンズアレイ41は、各画素51がマトリックス状に配列されている。また、マイクロレンズアレイ41では、レンズ面49を有するマイクロレンズが各画素51に対面するようにマトリクス状に配列されている。

これらマイクロレンズ42と画素51は、それぞれ対面するように構成されている。つまり、マイクロレンズ42で集束された光は画素51の開口部43に集束される。この画素51は、遮光部によって画素が矩形となるように開口部43が形成されている。このように開口部43が正方形ではなく矩形に構成されているのは、この矩形の開口部43の長辺部分の遮光部にCS(蓄積容量)等が設けられているためである。つまりこのようなCSが開口部43のそばに設けられていることにより、開口部43が正方形ではなく矩形の形状であるのである。

そして、マイクロレンズ42によって集束された光は画素51の開口部43に集束され、画素51の液晶層45によって光変調される。液晶層45によって光変調された光は、基部47を透過する。ここで、以下の説明では、画素における長辺方向をX方向とし、短辺方向をY方向とし、垂直方向をZ方向とする。

この液晶層45には配線部91が設けられている。この配線部91は、導電性を有した透明な部材によって構成された各画素の電極部(以下「画素電極部」という)であり、これら画素電極部に隣接する図示しないいわゆるブラックマトリクス部と共にマトリクス状に配列している。このブラックマトリクス部の内部には、隣接する画素電極部に対して、再生画像信号に応じて選択的に電圧を印加するための図示しないスイッチング素子が形成されている。この画素電極部に電圧を印加するためのスイッチング素子としては、例えばTFT(Thin Film Transistor)が使用されている。

一方、対向基板93は、ダブルマイクロレンズアレイ95を含んでおり、さらにマイクロレンズアレイ95を覆うように形成された樹脂85及び、透過性を有するベースガラス87を有する。このダブルマイクロレンズアレイ95は、透過性を有する樹脂で構成された第1部材93aと第2部材93bを図示の点線の位置で貼り合わせた構成となっている。具体的には、この対向基板93は、シングルマイクロレンズアレイ89a、透過性を有する樹脂85及びベースガラス87が一体となった第1部材93aと、シングルマイクロレンズアレイ89b、透過性を有する樹脂85及びベースガラス87が一体が一体となった第2部材93bと、が貼り合わされることで構成されている。尚、第2部材93bは、後述するアライメントマークの模様等が異なる点を除いて、第1部材93aとほぼ同一の構成であるので、以下では、主として第1部材93aについて説明し、第2部材93bについては異なる点についてのみ説明する。
