本発明は、ドア、窓枠等の建材・家具分野で使用する化粧板に使用される化粧シート用原紙に関する。

従来、合板、パーティクルボード、中質繊維板(MDF)等の木質基材に紙質系化粧シートを貼り合わせた化粧板が、建材・家具等に広く使用されている。しかし、木質基材は吸湿や放湿により含水率が変わりやすく、特にMDF等の場合は変化を生じやすく、貼り合わせ後に反りが発生するという問題を有している。

しかしながら特許文献1〜3記載の化粧板は、いずれも特別な処理・材料が必要であり、工程が多くなり煩雑になるばかりでなくコストアップになるという欠点があった。
そこで、かかる欠点を解消するため、原紙に防水性樹脂を塗工した化粧板用防水コート紙が報告されている。

しかしながら、特許文献4記載のコート紙は、層間強度や遮蔽性に劣り、かつ、コート面をスーパーキャレンダー処理する際にドラムを汚すことがあるという欠点があった。

【課題を解決するための手段】
本発明者は、かかる問題点を解決するため検討を行った結果、特定の原紙の木質基材塗布面に防湿剤を塗布することにより、化粧板を作製する工程で、特別な材料や特別な加工工程を行うことなく、反りのない化粧板が得られることを見いし、本発明に到達した。
すなわち本発明は、
(1)熱可塑性樹脂を含浸した二酸化チタンを内添する坪量40〜100g/m の原紙の、木質基材塗布面に、ワックス系防湿剤をコートした化粧シート用原紙、
を提供するものである。

【発明の実施の態様】
以下に本発明を詳細に説明する。
本発明で使用する原紙は、天然パルプ、合繊を主成分として用い、二酸化チタンを含有した抄造原紙に、熱可塑性樹脂を含浸したものである。
二酸化チタンは、抄造原紙成分の5〜20重量%添加される。5重量%未満であると遮蔽性に劣り、また20重量%を超えて用いると抄造原紙の機械的特性が劣る場合があるので好ましくない。
抄造原紙には、通常、抄紙に用いられる他の顔料や、紙力剤等の薬品を添加することができる。

抄造原紙は、層間強度を強めるために熱可塑性樹脂が含浸される。用いられる熱可塑性樹脂としては、SBR、NBR、MBR等の合成ゴムラテックスや酢酸ビニル樹脂、アクリル樹脂等の溶液やエマルジョンを例示することができる。
熱可塑性樹脂は、抄造原紙に対して10〜30重量%程度含浸される。含浸量が10重量%よりも少ない場合は抄造原紙に十分な層間強度が得られず、一方、含浸量が30重量%を超えると印刷適性が悪くなり好ましくない。
含浸方法は任意であるが、サイズプレス方式、スクイズ方式等が例示される。原紙は、含浸・乾燥後、印刷適性を向上させるため、キャレンダー処理することが望ましい。

本発明で用いられる原紙は、坪量が40〜100g/m である。その範囲未満であると充分な遮蔽ができず、それを超えるとコストアップになる。

本発明の化粧シート用原紙は、原紙の木質基材塗布面に防湿剤がコートされたものである。
用いられる防湿剤としては、アクリル系樹脂、SBRラテックス、オレフィン系樹脂、ポリエステル樹脂、塩化ビニリデン樹脂、塩化ビニル樹脂、フッ素樹脂等に、ワックスを混合させたタイプのコート用防湿剤が用いられる。ワックスの混合割合は3重量%以上が好ましい。3重量%未満であると、十分な防湿性能が得られない。
また、必要に応じて、防湿剤に顔料を添加することができる。

防湿剤をコートする方法は、エアーナイフ塗工、グラビア塗工、バー塗工等の方法が使用できる。防湿剤のコートは、後で施される印刷への影響を考慮して、印刷面の逆面、木質基材塗布面、に施す事が望ましい。
防湿剤の塗布量は5〜30g/m が望ましい。5g/m 未満であると防湿性能が得られず反りが発生し、一方、30g/m を超えて用いても防湿性能を更に向上することはできずコスト的に不利となる。

本発明の化粧シート用原紙の透湿度は、150g/m (40℃90%RH・24HR)以下であることが望ましい。透湿度が150g/m を超えると、反り防止効果が十分でない。

以下、実施例を挙げて、本発明を詳細に説明する。
なお、実施例における化粧シート用原紙の測定・評価方法は以下の方法で実施した。
▲1▼透湿度:JIS−Z0208の条件B(40℃90%RH)に準じて測定した。単位:g/m・24h
▲2▼反り測定:厚さ3mmのMDFに化粧シート用原紙を貼り、化粧板を作製した。次いで、フラッシュ扉用浸剤の両側に、前記化粧板を貼り合わせ、ドア用部材を作製した。両木端面には縁材を添着した。
このドア用部材を、片面は40℃90%RH、他面は10℃30%RH環境条件下で30日間放置した後、ドア用部材1m当たりの反り高さ(単位:mm)を計測した。

実施例1
叩解度400mlCSFに叩解された広葉樹晒しパルプ(LBKP)100部に、酸化チタン15部、両性PAM系乾燥紙力剤(荒川化学工業製:ポリストロン851)1.5部、湿潤紙力剤(ポリアミドポリアミンエピクロロヒドリン樹脂)1部、硫酸アルミニウム2部、アルミン酸ナトリウム0.5部を添加し調成した紙料を抄造して得た抄造原紙に、アクリル酸エステル系エマルジョン(大日本インキ化学工業製:ボンコートAN−730)を、抄造原紙重量に対し15重量%含浸し、その後、キャレンダーで平滑処理を行い、坪量60g/m の原紙を得た。この原紙に、SBR系エマルジョン防湿剤(ガンツ化成製:ウルトラゾールBDA−400)にワックスエマルジョン(中京油脂製:K420)を10%添加混合したものを、エアーナイフコーターを用いて、乾燥後に塗布量25g/m になるように塗布し、本発明の化粧シート用原紙を得た。
本化粧シート用原紙の透湿度は80g/m 、反り測定値は1mm以下であった。

実施例1で得られた原紙に、ワックス配合エマルジョン防湿剤(旭化成製:A6990)を、ワイヤーバーコーターを用いて乾燥後に塗布量20g/m になるように塗布し、本発明の化粧シート用原紙を得た。
本化粧シート用原紙の透湿度は22g/m 、反り測定値は1mm以下であった。

実施例1で得られた原紙を防湿剤をコートすることなくそのまま評価した。
透湿度は3943g/m 、反り測定値は13mmであった。

実施例1で得られた原紙に、SBRラテックス(三井化学製:ボンロンXBC300)を、ワイヤーバーコーターを用いて、乾燥後に塗布量23g/m になるように塗布した。
得られた化粧シート用原紙の透湿度は220g/m 、反り測定値は7mmであった。

【発明の効果】
以上説明してきたように、本発明によると、層間強度、遮蔽性が十分でありかつワックス系防湿剤を使用してもキャレンダーを汚すことがない、反り防止に必要な防湿性能を持つ化粧シート用原紙が提供されるため、化粧板を作製する工程で、特別な材料や特別な加工工程を行うことなく、反りのない化粧板が得られる。[0001]
