本発明は、パティキュレートフィルタに関するものである。

【従来の技術】
ディーゼルエンジンから排出されるパティキュレート(Particulate Matter:粒子状物質)は、炭素質から成る煤と、高沸点炭化水素成分から成るSOF分(Soluble Organic Fraction:可溶性有機成分)とを主成分とし、更に微量のサルフェート(ミスト状硫酸成分)を含んだ組成を成すものであるが、この種のパティキュレートの低減対策として、図3に示す如く、ディーゼルエンジン1からの排気ガス2が流通する排気管3の途中にパティキュレートフィルタ4を装備することが考えられている。

図4に詳細に示す如く、このパティキュレートフィルタ4は、コージェライト等のセラミックで製作された多孔質ハニカム構造のフィルタ本体7を主構成とし、このフィルタ本体7における格子状に区画された各流路5の入口が栓体8により交互に目封じされ、入口が目封じされていない流路5については、その出口が栓体8により目封じされるようになっており、各流路5を区画する多孔質薄壁6を透過した排気ガス2のみが下流側へ排出されて、前記多孔質薄壁6の内側表面にパティキュレートが捕集されるようにしてある。

そして、排気ガス2中のパティキュレートは、前記多孔質薄壁6の内側表面に捕集されて堆積するので、目詰まりにより排気抵抗が増加しないうちにパティキュレートを適宜に燃焼除去してパティキュレートフィルタ4の再生を図る必要があるが、通常のディーゼルエンジン1の運転状態においては、パティキュレートが自己燃焼するほどの高い排気温度が得られる機会が少ない為、例えばアルミナに白金を担持させたものに適宜な量のセリウム等の希土類元素を添加して成る酸化触媒をフィルタ本体7に一体的に担持させた触媒再生型のパティキュレートフィルタ4の実用化が進められている。

即ち、このような触媒再生型のパティキュレートフィルタ4を採用すれば、捕集されたパティキュレートの酸化反応が促進されて着火温度が低下し、従来より低い排気温度でもパティキュレートを燃焼除去することが可能となるのである。

【発明が解決しようとする課題】
しかしながら、この種のパティキュレートフィルタ4では、フィルタ本体7を成す多孔質材料の目が細かすぎて煤溜まりができ易くなり、これにより圧力損失が大きくなることがあったが、例えば、圧力損失を小さくするためにフィルタ本体7を成す多孔質材料の目を粗くしてしまうと、煤溜まりができ難くなるものの、パティキュレートの捕集率が低下して浄化性能の悪化を招くことになるため、パティキュレートの捕集率を高く維持したまま圧力損失を低減することが二律背反の課題となっていた。

また、従来のパティキュレートフィルタ4においては、格子状に形成された流路5の入口が栓体8により交互に目封じされているので、入側の栓体8の前面で排気ガス2の流れが澱んでパティキュレートが付着し易く、その付着したパティキュレートを核としてパティキュレートが徐々に堆積して最終的にフィルタ本体7の入側端面に目詰まり起こす虞れがあった。

即ち、フィルタ本体7内では、排気ガス2中に未燃のまま残ったHCやCO等も酸化触媒上で酸化処理されることになるが、これらはフィルタ本体7の後方部分に向かうにつれて酸化触媒との接触機会が増えて酸化反応が活発化するので、フィルタ本体7の前方部分は後方部分より温度が上がり難いという条件下にあり、入側の栓体8の前面に堆積したパティキュレートの酸化反応が容易に進まないという事情がある。

本発明は上述の実情に鑑みてなしたもので、パティキュレートの捕集率を高く維持したまま圧力損失を低減し得るパティキュレートフィルタ、更には、フィルタ本体の各流路の目詰まりについても確実に回避し得るようにしたパティキュレートフィルタを提供することを目的としている。

【課題を解決するための手段】
本発明は、多孔質材料から成り且つ排気ガスが流通する多数の流路をハニカム状に形成したフィルタ本体を備え、各流路を区画している多孔質薄壁を透過させて排気ガス中のパティキュレートを捕集し得るようにしたパティキュレートフィルタであって、少なくとも一部の流路内の長手方向複数箇所を栓体により目封じすると共に、これらの流路と隣接する流路内をその目封じ位置が隣の流路と互い違いになるように栓体で目封じし、フィルタ本体全体に酸化触媒を一体的に担持せしめたことを特徴とするものである。

而して、このようにすれば、どの流路に流入した排気ガスも栓体に行き当たって多孔質薄壁を介し隣の流路へ流れ込み、然る後に、次の栓体に再び行き当たって多孔質薄壁を介し隣の流路へ流れ込むことになるので、排気ガスが多孔質薄壁を必ず二回以上透過することになり、排気ガスのフィルタリング回数が従来の一回から大幅に増加される。

この結果、圧力損失を低減させるべくフィルタ本体を成す多孔質材料の目を粗くしたとしても、排気ガスが多孔質薄壁を繰り返し透過する間に該多孔質薄壁の内側表面にパティキュレートが捕集され、その捕集されたパティキュレートが酸化触媒による燃焼支援を受けて効率良く燃焼除去されるので、パティキュレートの捕集率が高く維持されることになる。

また、本発明においては、各流路の最上流側の栓体がフィルタ本体の入側端面から離間した位置に配置されていることが好ましく、このようにすれば、フィルタ本体の入側端面における全ての流路が開放されることになるので、フィルタ本体の入側端面にパティキュレートの付着堆積が起こらなくなり、しかも、各流路の最上流側の栓体がフィルタ本体の入側端面から奥へ入り込んだ高温領域に配置されるので、最上流側の栓体の前面で排気ガスの流れが澱むことによりパティキュレートが堆積しても、そのパティキュレートの堆積は大きく成長することなく高温条件下で早期に燃焼除去されるので、フィルタ本体の各流路に目詰まりが起こらなくなる。

更に、本発明においては、アッシュを透過し得る程度に目を粗くした多孔質材料によりフィルタ本体を構成することが好ましく、このようにすれば、潤滑油や燃料中の硫黄分を起源として気筒内燃焼で発生したアッシュ(主成分CaO:外径が数十nm程度)を無理なく通過させ、パティキュレートのみを捕集することが可能となり、燃焼除去できないアッシュの堆積が防止されることになる。

【発明の実施の形態】
以下本発明の実施の形態を図面を参照しつつ説明する。

図1に示す如く、本形態例のパティキュレートフィルタ9においては、各流路5を1セルおきに二種類に組み分けし、一方の組の各流路5内の長手方向の二箇所を栓体8により目封じすると共に、これらの流路5と隣接する他方の組の各流路5内をその目封じ位置が前記一方の組の流路5と互い違いになるように栓体8で目封じし、フィルタ本体7全体に酸化触媒を一体的に担持せしめるようにしている。

ここで、本形態例においては、一方の組の各流路5における上流側の栓体8がフィルタ本体7の入側端面から距離Lだけ離間した位置に配置されるようにしてあり、結果的にフィルタ本体7の入側端面における全ての流路5が開放された状態となるようにしてある。

即ち、パティキュレートフィルタ9内の温度分布は、図2にグラフで示すようなものとなり、排気ガス2中のHCやCO等の酸化触媒上での酸化反応があまり進まない前方部分において、排気ガス2の温度に相当するフィルタ本体7の入側端面の温度から徐々に上昇し、やがてパティキュレートが直ぐに酸化することが可能な程度の温度まで上昇するようになっているが、フィルタ本体7の入側端面から距離Lを超えたあたりから排気ガス2中の反応物質が無くなることにより平衡状態へと移行するので、一方の組の各流路5における上流側の栓体8をフィルタ本体7の入側端面から距離Lだけ離間した位置に配置すれば、パティキュレートの燃焼除去に支障のない高温領域に栓体8を配置することが可能となるのである。

而して、このようにすれば、何れの組の流路5に流入した排気ガス2も栓体8に行き当たって多孔質薄壁6を介し隣の流路5へ流れ込み、然る後に、次の栓体8に再び行き当たって多孔質薄壁6を介し隣の流路5へ流れ込むことになるので、排気ガス2が多孔質薄壁6を必ず二回以上透過することになり、排気ガス2のフィルタリング回数が従来の一回から大幅に増加される。

この結果、圧力損失を低減させるべくフィルタ本体7を成す多孔質材料の目を粗くしたとしても、排気ガス2が多孔質薄壁6を繰り返し透過する間に該多孔質薄壁6の内側表面にパティキュレートが捕集され、その捕集されたパティキュレートが酸化触媒による燃焼支援を受けて効率良く燃焼除去されるので、パティキュレートの捕集率が高く維持されることになる。

より具体的には、例えば、一回のフィルタリングにより50%しかパティキュレートを捕集できない程度の目の粗さであったとしても、二回のフィルタリングによれば、75%までパティキュレートを排気ガス2中から捕集することができ、三回のフィルタリングによれば、88.5%までパティキュレートを排気ガス2中から捕集することができるのである。

また、本形態例においては、一方の組の各流路5における上流側の栓体8がフィルタ本体7の入側端面から距離Lだけ離間した位置に配置されてフィルタ本体7の入側端面における全ての流路5が開放されているので、フィルタ本体7の入側端面にパティキュレートの付着堆積が起こらなくなる。

しかも、一方の組の各流路5における上流側の栓体8がフィルタ本体7の入側端面から奥へ入り込んだ高温領域に配置されているので、前記上流側の栓体8の前面で排気ガス2の流れが澱むことによりパティキュレートが堆積しても、そのパティキュレートの堆積は大きく成長することなく高温条件下で早期に燃焼除去されることになる。

更に、本形態例では、アッシュを透過し得る程度に目を粗くした多孔質材料によりフィルタ本体7を構成しているので、アッシュを無理なく通過させてパティキュレートのみを捕集することが可能となり、燃焼除去できないアッシュの堆積が防止されることになる。

【発明の効果】
上記した本発明のパティキュレートフィルタによれば、下記の如き種々の優れた効果を奏し得る。
