【発明が属する技術分野】
本発明は、水アトマイズ法による金属粉末の製造方法及び製造装置、並びにそれらによって製造された金属粉末、及びこの金属粉末を原料とした金属射出成形によって得られた部品に関する。

【従来の技術】
従来から、金属粉末の製造方法として、機械的粉砕法、電解法、還元法、噴霧法等がある。このうち、噴霧法は粉末の量産が可能であり、多様な金属へ適用可能であるため広く採用されている。噴霧法は、アトマイズ法とも呼ばれ、溶融金属をタンディッシュあるいはルツボ等の容器の下部に設けた細孔から垂下流として流出させ、この垂下流に気体あるいは液体のジェットを当て溶融金属を飛散させて粉末化する方法である。気体としては主に不活性ガスが用いられ、これをガスアトマイズ法、液体では主に水が用いられ、これを水アトマイズ法と呼んでいる。

製造された金属粉末の利用方法としては、金属射出成形(Metal Injection Molding Process)(以下MIMと称す)、複合材、触媒、塗料などの多くの分野があり、これら金属粉末を需要する市場からは微細な金属粉末を大量、かつ安価に供給されることが強く要望されている。特に最近、三次元で複雑な形状を有する金属部品の製造方法として注目されるMIMの分野からは、微細であるのはもちろんのこと、形状が球状ないしは粒状で酸素含有量が少ない金属粉末を安価に供給することへの要求が増大してきている。

ここで、MIMで製造した金属部品の密度は相対密度で評価されるが、金属粉末が微細化するほど焼結後の相対密度が高くなっており、一般にはMIMでは平均粒径が10μm程度の粉末が必要と言われている(相対密度とはJIS Z 2500では「多孔質体の密度とそれと同一組成の材料の気孔のない状態における密度との比」と定義されている)。

また、金属粉末に含有される酸素量が多いと、含有酸素が非金属介在物となってMIMで製造した金属部品に残留し、その機械的性質を低下せしめるため、酸素含有量が少ない金属粉末が望まれている。そして、これらの要求には、水アトマイズ法によって前記金属粉末を安価に製造する要望も含まれる。

そこで、水アトマイズ法により、微細な金属粉末、特にMIM用に適した、微細で形状が球状ないしは粒状であり、酸素含有量が少ない金属粉末を工業的に大規模、かつ低コストで製造する方法として、「粉体粉末冶金協会 平成11年度春季大会 公演要旨 2−9A 溶滴吸引高圧水アトマイズ法による合金粉末の特性」(非特許文献1)や、国際公開番号WO99/11407公報(特許文献1)に記載されたものがある。

非特許文献1に記載された従来技術は、フルコーン方式水ジェットを用いる溶滴吸引高圧水アトマイズ法を採用することで、得られる金属粒子の球状化が促進され、タップ密度が高く、酸素量が低い、MIM用に適した金属粉末が得られることを開示したものである。

また、特許文献1に記載された従来技術は、溶融金属の垂下流を気体が流れるノズルの中心部に通してノズルの出口近傍で前記気体により溶融金属を分裂させ、次いで逆円錐状に噴出する液体により前記分裂させた溶融金属をさらに細かく分裂させることで、MIM用に適した、微細で形状が球状ないしは粒状であり、酸素含有量が少ない金属粉末が得られることを開示したものである。

【発明が解決しようとする課題】
しかしながら、前述した公演要旨「溶滴吸引高圧水アトマイズ法による合金粉末の特性」に記載されている従来技術により得られた金属粉末は、酸素含有量が3300〜3500ppm程度であり、MIM用の金属粉末を製造する方法として適していると言われているガスアトマイズ法により得られた粉末に比べて高いものであった。したがって、この従来技術により製造した金属粉末を使用したMIM部品は、ガスアトマイズ法により製造した金属粉末を使用したMIM部品に比べ、機械特性や耐食性が劣る虞があった。

また、国際公開番号WO99/11407公報に記載されている製造方法により得られた金属粉末も、酸素含有量がSUS316L粉末で3300ppmであり、この値も、ガスアトマイズ法により得られた粉末に比べて高いものであった。また、この公報に記載された製造方法の一例として、エジェクタチューブ内の圧力を70Torrに減圧し、高圧スプレー水の温度を約60℃に設定したものが開示されているが、水は、この条件下(70Torr、約60℃)では、水蒸気(気相)である。そのため、エジェクタチューブ内では、スプレー水から多量の水蒸気が発生し、アトマイズ用ノズル内で微細化した高温の溶滴金属は、水蒸気のゾーンで水蒸気が分解した酸素により酸化されてしまう。

本発明は、このような従来の問題点を解決することを課題とするものであり、微細で形状が球状ないしは粒状であり酸素含有量が少ない金属粉末を低コストで製造する金属粉末の製造方法を提供することを目的とする。

【課題を解決するための手段】
この目的を達成するため、本発明は、水アトマイズ法により、溶融金属から金属粉末を製造する方法であって、溶融金属の垂下流を気体が流れるノズルの中心部に通して、当該溶融金属を気体により分裂させる第1の分裂工程と、前記分裂させた溶滴金属に、下方に向けて収束する円錐状に噴出する液体を噴射して、当該溶滴金属を、前記ノズルの中心部に連通したさらに細かく分裂させる第2の分裂工程と、前記エジェクタチューブ内を冷却すると共に、当該エジェクタチューブ内の圧力を上昇させ、前記液体から発生する水蒸気の液化を促進する液化促進工程と、を備えた金属粉末の製造方法を提供するものである。

この金属粉末の製造方法によれば、第1の分裂工程により得た溶滴金属に、下方に向けて収束する円錐状(以下、この形状を「逆円錐状」という)に噴出する液体を噴射して、この溶滴金属をエジェクタチューブ内でさらに細かく分裂させた後、当該エジェクタチューブ内を冷却・加圧することで、発生した水蒸気の液化を促進することができる。すなわち、前記逆円錐状に噴出された流体から発生した水蒸気が分解して酸素が発生することを抑制することができる。したがって、エジェクタチューブ内に発生する酸素量を大幅に減少させることができるため、得られる金属粉末に含有される酸素量を削減でき、酸化することを抑制することができる。

この構成を備えた製造装置は、液化促進部により、エジェクタチューブ内に発生した水蒸気の液化を促進することができるため、水蒸気が分解して酸素が発生することを抑制することができる。したがって、エジェクタチューブ内に発生する酸素量を大幅に減少させることができ、得られる金属粉末に含まれる酸素量を削減でき、酸化することを抑制することができる。

【発明の実施の形態】
次に、本発明の好適な実施の形態にかかる金属粉末の製造装置及び製造方法、これによって得られる金属粉末、並びに加工品について図面を参照して説明する。なお、以下に記載される実施の形態は、本発明を説明するための例示であり、本発明をこの実施形態にのみ限定するものではない。本発明は、その要旨を逸脱しない限り、様々な形態で実施することができる。

図1〜図5に示すように、本実施の形態にかかる製造装置100は、略中央部にオリフィス2が形成されたノズル1と、ノズル1の下方に、オリフィス2の中心線と同軸であって、オリフィス2に連通して設置されたエジェクタチューブ7と、エジェクタチューブ7に設けられ、エジェクタチューブ7内を冷却すると共に、エジェクタチューブ7内の圧力を上昇させる液化促進部20と、を備えて構成されている。
オリフィス2の出口には、オリフィス2の口径よりも小さい口径を有する邪魔板3を設置している。またノズル1の下部にスリット4を設け、液体を液体流入口8からノズルに導入し、スリット4から噴出させて、逆円錐状の液体ジェット6を形成する。なお、符号11は、この液体ジェット6のジェット収束点である。

液化促進部20は、エジェクタチューブ7の内に冷却水22を注入する複数の冷却水ノズル21を備えている。この冷却水ノズル21は、液体ジェット6のジェット収束点11の直下に、冷却水22を注入可能な角度(本実施の形態では、エジェクタチューブ7に対し45度)で設けられている。そして、この冷却水ノズル21は、エジェクタチューブ7の内壁に沿って螺旋状をなす軌跡上に、下方に向けて複数配設されている。このようにすることで、効率よく均一に冷却水22をエジェクタチューブ7内に注入することができ、エジェクタチューブ7内を均一に冷却し、かつエジェクタチューブ7内の圧力を上昇させ、液体ジェット6から発生する水蒸気の液化を促進させることができる。

このように液体ジェット6を形成させたうえで、溶融金属を保持した容器(タンディシュまたはルツボ)9から溶融金属を細い垂下流10として、ノズル1内のオリフィス2に流下させると、溶融金属はこれと共にオリフィス2内に流入する気体12の作用によりノズル1の出口近傍の液体ジェット6の内部の領域Cで溶滴金属粒に分裂する。ここで分裂生成した溶滴金属粒は、次いで液体ジェット6の作用によってさらに微細に分裂する。この直後に、冷却水22の注入によって、エジェクタチューブ7内を加圧・冷却し、液体ジェット6の噴出によりエジェクタチューブ7内に発生する水蒸気を液化して、エジェクタチューブ7内に発生する酸素量を減少させる。

この気体12の作用による分裂と液体ジェット6の作用による分裂を連続して受けることにより、ガスアトマイズ法の長所と水アトマイズ法の長所を合わせ持った金属粉末を製造できることに加え、エジェクタチューブ7内に発生する酸素量を減少させることができるため、酸素含有量が少なく酸化が抑制された金属粉末を得ることができる。

次に、本発明にかかる製造装置100により金属粉末を製造するための個々の要件について説明する。

ノズル1は、フルコーン型ノズルを用いることが好ましい。ノズルは各種の形状のものが創出されているが、本発明を実施するためには図1に示すように、ノズル1から噴出された液体が、液体ジェット6となり、この液体ジェット6が壁状となって、空間を領域Bと領域Cに二分することができるような構成を備えることが必要である。

このようなノズルとして、V型ノズル、逆円錐型ノズルなどがある。逆円錐型ノズルは、コニカルコーン型ノズル、フルコーン型ノズルとも呼ばれているが、液体を噴出するためのスリットは環帯状に連続して形成されており、従って噴出した液体のジェットは逆円錐状となり、この逆円錐状のジェットの中は負圧となる。

逆円錐型ノズルは、この負圧が他の形式のノズルよりも大きくなるため、本発明を実施するためには最も適している。このため本明細書では、以後逆円錐型ノズルを使用した場合により本発明の実施の形態を説明するものとし、逆円錐型ノズルをフルコーン型ノズルと呼称する。

次に、液体を液体流入口8からノズルに導入し、スリット4から噴出させてジェット収束点11で焦点を結ぶ液体ジェット6を形成させることにより、溶融金属とともに気体12がオリフィス2に吸引されてくる。この時、吸引される気体12が層流状態で流入し、オリフィス出口13では音速に近いかあるいは音速に達するような速度になるようにする。これにより、液体ジェット6の内部の領域Cにおける溶融金属の垂下流10の分裂を実施することができる。ここで層流状態とは、溶融金属の垂下流10の近傍においては溶融金属の垂下流10の速度と同様の速度で流動し、溶融金属の垂下流10の近傍から離れた位置ではこの速度よりも速くなっているような状態である。このような状態を確保するためには、オリフィス2の形状が気体の抵抗が小さくなるように流線形の形状をとり、さらに表面の平滑度をできるだけ滑らかなものとすることが望ましい。

この気体12による分裂は、気体12が前記のような速度でオリフィス出口13から出た時に、急激に膨張して、液体ジェット6の壁面に衝突し、さらにこれが反射することにより圧縮して膨張波・圧縮波を発生し、領域Cにおいて気体12の流れに急激な変動が生じるためであると考えられる。この膨張波・圧縮波は、液体ジェット6の壁面での反射を繰り返すことにより溶融金属の垂下流10に分裂作用を惹起させ、あたかもガスアトマイズ現象が発現したかのような様相を示す。

液体ジェット6は、その内部の領域Cにおいて気体の反射を確実にするため、その内面はできるだけ強固な反射面をもつものでなければならい。このため液体ジェット6は、その厚さを50μm以上とし、さらにできるだけ平滑流とすることが望ましい。

オリフィス出口13における気体12の速度は、音速を越えても音速時と同様に膨張波・圧縮波を発生し、溶融金属の分裂には寄与するが、音速を越える速度を維持するためには領域Cにおける負圧をさらに大きくしなければならないなど操業管理が困難となるため、音速に近いかあるいは音速に達するような速度で十分である。なおこのような状態に到達したかどうかは、膨張波・圧縮波の発生による高音の発生で容易に識別できる。

また、気体12は、層流状態でオリフィス2に流入させる必要があるが、これはオリフィス出口13から流れ出るまでの間に溶融金属の流れに乱れが生じないようにするためである。溶融金属の流れに乱れが生ずると、気体の流れそのものに乱れが生じて膨張波・圧縮波の発生に不都合な事態が生ずるためである。

次に、本発明の目的とする金属粉末を製造するためには、気体の圧力の変動を次の様にコントロールすることが望ましい。すなわち、
a.ノズル入口からノズル出口までは低下させる。
b.ノズル出口から出た直後に上昇させる。
c.上記段階bで上昇した圧力を、ノズル出口の下方に設けた噴出口から液体を噴出させることにより形成される液体ジェットの収束点にかけて低下させる。

詳述すると、気体12の圧力をオリフィス2の上側(図1のAで示す位置)からオリフィス出口13までは低下させ、そのオリフィス出口13を出た直後では急激に上昇させ、以後、徐々に低下させて、液体ジェット6のジェット収束点11にかけて収束するようにコントロールすることが望ましい。

このうち、前記段階aのオリフィス2の上側(図1のAで示す位置)からオリフィス出口13にかけての減圧は、液体を液体流入口8からノズルに導入し、スリット4から噴出させて液体ジェット6を形成させることによる吸引効果によって生ずるが、本発明の目的を達成するためには、好ましくは絶対圧力で510〜30Torrの範囲に減圧することが望ましい。なお、510〜30Torrの範囲内では、できるだけ減圧度の大きい方が好ましい。

次に、前記段階bのオリフィス出口13を出た直後の圧力の上昇は、前述のように音速に近いかあるいは音速に達するような速度の気体がオリフィス出口13から出て急激に膨張し、液体ジェット6に衝突し、さらにこれが液体ジェット6から反射して膨張波・圧縮波を発生することにより惹起されるものと考えられるが、本発明の目的を達成するためには、段階aで減圧されて到達した圧力から絶対圧力の差で50Torr以上にすることが望ましい。このようにして上昇した圧力は、次にジェットの収束点11にかけて絶対圧力で30Torrまでの範囲で圧力低下させることが望ましい。

以上の条件を達成するため、本実施の形態では、オリフィス2の上側(図1のAで示す位置)と下側(図1のBで示す位置)の間の圧力差を200Torr以上にする管理を行った。ここで図1のBで示す位置は、エジェクタチューブ7の内部であり、かつ液体ジェット6の外部に相当する位置である。オリフィス2の上側と下側の圧力差を200Torr以上に保つことにより、気体(通常は空気であるが、酸素含有量の特別に低い金属粉末を使用する場合は窒素、アルゴン等の不活性ガスを使用する)は層流で次第に加速しながら、流速を音速近くかまたは音速以上に上昇し、その結果、オリフィス2の出口13で膨張波・圧縮波を発生し激しく圧力変化を起こし、乱流に移行するようになる。乱流に移行し、ガスアトマイズ現象を発現した後の気体は、以後、吸引効果により減衰振動を繰り返しながら液体ジェットの収束点11に向かって収束していく。

この圧力差200Torr以上の条件を満たすためには、ノズル1のサイズ、液体量、液体の元圧、エジェクタチューブ7のサイズなど種々の条件を設定することで対処可能である。例えば、フルコーン型ノズルを使用し、気体として空気、液体として水を用いて水アトマイズ法により金属粉末を製造する場合には、フルコーン型ノズルのスリットの口径を、直径40〜170mmの範囲、好ましくは50〜150mmの範囲とし、液体ジェットのコーン頂角度5を10〜80度、好ましくは15〜40度とすることにより、液体ジェットの円錐部分の側面積を0.006m2以上、好ましくは0.006〜0.1m2の範囲とすることが挙げられる。

このように圧力差200Torr以上を確保することにより、気体による溶融金属の分裂に必要なスペースを確保し、また液体ジェットによる気体の吸引効果は液体ジェットの側面積に比例することから、気体の吸引効果をも確保することができ、オリフィス2の近傍での溶融金属の分裂細分化を起こさせ、かつ細分化した溶滴金属粒を直ちに液体ジェット中に取り込み微粒化を促進させることにも効果を発揮する。

このようなノズル条件を整えたうえで、フルコーン型ノズルを使用し、気体として空気、液体として水を用いて水アトマイズ法によって金属粉末を製造する場は、水量を300〜1000l/min、水圧を200kgf/cm2以上とすることが望ましい。またエジェクタチューブ7はオリフィス2の口径の1.5倍以上の口径を持ち、さらにその長さは液体ジェット6の円錐高さL以上とすることが望ましい。

エジェクタチューブ7の口径をオリフィス2の口径の1.5倍以上とし、その長さを液体ジェットの円錐高さL以上とすれば、必要な気体の吸引効果を確保して、気体により分裂した溶融金属粒のオリフィスの出口13方向に向かっての逆流を防止することができる。また本発明においては、このような装置及び操業条件の組み合わせにより気体として空気、液体として水を用いて水アトマイズ法によって金属粉末を製造した場合、吸引効果が著しく大きいため、溶融金属と水との接触により発生する水蒸気がその吸引効果により空気と共に液体ジェット中に引き込まれる。これによって水蒸気による溶融金属粒の酸化が起こりにくくなり、金属粉末の酸素含有量の低減化に有効に働く。

また、オリフィス出口13にそのオリフィスの口径よりも小さい口径を有する邪魔板3を設置すると、オリフィス出口13での気体の速度が速まり、液体ジェット6の内部の領域Cにおける膨張波・圧縮波の発生を促進し、気体による溶融金属の分裂の発現位置が安定化する効果がある。

また、溶融金属の垂下流10について言えば、自然流下させた場合の流下量は垂下流10の直径の2乗に比例する。流下量は、金属粉末の生産量に直結するので、垂下流10の直径は、液体量、液体圧力、オリフィスのサイズにより最適範囲があるが、金属粉末の量産を考慮した場合には、できるだけ大きいサイズを選択する方がよい。

次に、このようにして微細な溶滴金属粒に分裂させた直後、エジェクタチューブ7内に、複数の冷却水ノズル21から、温度5〜30℃の冷却水22を、水量100〜800l/min、水圧10〜200kgf/cm2で注入する。これにより、エジェクタチューブ7は、内部の温度が低下すると共に、冷却水22の注入量分だけ圧力が上昇する。

ここで、図6に示す飽和蒸気圧曲線を近似的にy=f(x)の関数で表すと、冷却水22は、エジェクタチューブ7内の温度と圧力が、y>f(x)となるよう、温度、水量、水圧が選択される。このようにすることで、前記液体ジェット6から発生する水蒸気の液化を促進することができ、図1にDで示す位置は、液相ゾーンとなる。したがって、エジェクタチューブ7内に発生する酸素量を減少させることができ、酸素含有量が少ない金属粉末となる。

なお、図1のDで示す領域は、冷却水22の注入により、30〜50℃、100〜300Torrとなる。これは、図6に示す飽和蒸気圧曲線から、水蒸気が液化する範囲であることが判る。

これに対し、エジェクタチューブ7内に冷却水22を注入しない場合(従来技術)は、図1のDで示す領域は、50〜70℃、50〜150Torrとなる。この値は、図6に示す飽和蒸気圧曲線から、水蒸気の状態で存在する条件である。したがって、エジェクタチューブ内では、液体ジェットから発生した多量の水蒸気が存在し、これが分解することによって酸素量が増加し、得られる金属粉末に含まれる酸素量が増え、酸化されてしまう虞がある。

以上説明したように、本発明によれば、気体による分裂と液体の分裂を溶融金属に連続的に作用させることにより、ガスアトマイズ法の長所と水アトマイズ法の長所を合わせ持った、粒子径が微細で形状が球状ないしは粒状となり、酸素含有量が少ない金属粉末を工業的に、大規模、且つ、低コストで製造することが可能である。

前記エジェクタチューブ内を冷却すると共に、当該エジェクタチューブ内の圧力を上昇させ、前記液体から発生する水蒸気の液化を促進する液化促進工程と、
