【発明の属する技術分野】
本発明は、平鋼の製造法および製造設備に関するものであり、例えば、一般鋼構造物や橋梁の桁等に用いられる溶接H形鋼の構成部材である平鋼を、熱間圧延により低コストで製造するための方法および設備に関するものである。

【従来の技術】
周知のように、平鋼は、矩形の横断面を有する形鋼の1種であり、例えば、一般鋼構造物や橋梁の桁等に用いられる溶接H形鋼の構成部材として、用いられる。この平鋼は、通常、設備コストの上昇を防ぐためにH形鋼の既存の製造設備を流用して製造される。例えば特許文献1や特許文献2には、それぞれ、ユニバーサル圧延機および2重式エッジャ圧延機の2基のタンデム圧延機を活用して複数パスの往復圧延を行うことにより平鋼を製造する発明が開示されている。

しかし、これらの従来の発明では、厚みおよび幅が異なる多種類の平鋼を1組のユニバーサル圧延機で製造することは困難である。したがって、これらの発明にしたがって多種類の平鋼を製造するためには、それに応じて多種類のロールを準備しておき、製造する平鋼の厚みや幅が変更される度にロール交換を行う必要がある。このため、ロールの準備や交換に起因して製造コストが上昇するため、この発明を工業的規模で実施することは事実上困難である。

一方、橋梁の桁として用いられる溶接H形鋼は、腐食防止のために、必ず塗装が行われる。しかし、この溶接H形鋼の構成部材である平鋼のコーナ部が略直角をなしていると、このコーナ部には十分な厚さの塗膜を形成することができず、腐食の起点となり易い。このため、かかる平鋼には、熱間圧延完了後であって塗装前の段階において、熱間圧延後にオフラインでガス溶断や冷間成形機を用いてコーナ部面取りを行っていた。例えば特許文献3には、コーナ部面取りを行うための専用設備が開示されている。

【発明が解決しようとする課題】
このように、平鋼の従来の製造工程では、厚みおよび幅が異なる多種類の平鋼を製造するために、多種類のロールの準備および交換を行う必要があり、製造コストが嵩んでいた。

さらに、耐食性維持のための塗装を行われる平鋼の場合には、塗装前にコーナ部面取りをオフラインで行う必要もあり、かかるオフラインでのコーナ部面取りにも起因して、平鋼の製造コストの上昇は避けられなかった。

本発明の目的は、このような従来の製造工程における課題を解決することができる平鋼の製造法および製造設備を提供することであり、例えば、一般鋼構造物や橋梁の桁等に用いられる溶接H形鋼の構成部材である平鋼を、熱間圧延により低コストで製造することができる方法および設備を提供することである。

【課題を解決するための手段】
本発明者らは、平鋼の圧延過程を、素材を粗圧延機で粗形材に圧延する粗圧延と、この粗形材を製品に圧延する仕上圧延とに分けた場合に、▲1▼この仕上圧延を少なくとも2基のH形鋼用のユニバーサル圧延機を含む仕上圧延機群により行うこと、▲2▼これら2基のユニバーサル圧延機のうちの一方のユニバーサル圧延機の竪ロールに孔型を刻設しておき、仕上圧延の際には、この孔型により圧延材である粗形材のコーナ部面取りおよび板幅圧下を行うとともに、他方のユニバーサル圧延機の水平ロールで粗形材の板厚圧下を行うことにより、例えば、板厚:50mm以下、板幅:500mm 以下の多種類の平鋼を、多種類のロールの準備および交換を行う必要なく、各スタンドにセットした1種類のロールにより製造できることを知見して、さらに検討を重ねて本発明を完成した。

【発明の実施の形態】
(第1の実施の形態)
以下、本発明にかかる平鋼の製造法および製造設備の実施の形態を、添付図面を参照しながら詳細に説明する。なお、以降の説明では、製造される平鋼が、コーナ部の面取りを行われる、橋梁用の平鋼である場合であるが、本発明はかかる平鋼に限定されるものではなく、例えば、一般鉄骨に使用される溶接H形鋼のウエブ材、フランジ材用の平鋼の圧延にも適用できることはいうまでもない。

本実施の形態の平鋼の製造設備は、第1の圧延機と、第2の圧延機群とを備える。
第1の圧延機は、素材を粗形材に粗圧延するための圧延機である。本実施の形態では、第1の圧延機として、形鋼の粗圧延機として慣用される二重式のブレークダウン圧延機を用いた。このブレークダウン圧延機は、そのロール胴長方向へ複数の孔型が刻設された、上下一対の孔型ロールを備える。

また、第2の圧延機群は、第1の圧延機によって粗圧延された粗形材を、平鋼に仕上圧延するための仕上圧延機群であり、少なくとも2基のユニバーサル圧延機を備える。

これら2基のユニバーサル圧延機のうちの一方のユニバーサル圧延機の竪ロール対は、粗形材の面取りを行うための孔型を備える。また、この一方のユニバーサル圧延機の水平ロール対の幅は、このユニバーサル圧延機により圧延される粗形材の幅の最小値よりも、小さく設定される。

このような第1の圧延機と第2の圧延機群とを備える、本実施の形態の平鋼の製造設備は、新設してもよいが、H形鋼の既存の製造設備を流用して構成することができ、これにより、製造設備費を低減するとともにこの既存の製造設備の稼働率を向上することができる。

図1〜図3は、いずれも、本実施の形態において平鋼の製造設備1〜3として用いた、H形鋼の既存の各種製造設備例を模式的に示す説明図である。以下、これらの製造設備1〜3を順次説明する。

(i)図1に示す製造設備1
図1に示す製造設備1は、2重式の粗圧延機BDと、第1ユニバーサル圧延機U1、2重式のエッジャ圧延機Eおよび第2ユニバーサル圧延機U2とを有する。これらの圧延機のうち、本発明における「第1の圧延機」に該当するのは粗圧延機BDであり、本発明における「第2の圧延機群」に該当するのは第1ユニバーサル圧延機U1および第2ユニバーサル圧延機U2である。

図1に示す製造設備1は、粗圧延機BDを用いて素材に粗圧延を行って粗形材とした後、この粗形材に第1ユニバーサル圧延機U1および第2ユニバーサル圧延機U2を用いて、複数パスの往復圧延による仕上圧延を行うことによって、平鋼を製造する。

具体的には、図1において、素材である連鋳スラブを加熱炉 (いずれも図示しない) に装入して所定温度に加熱した後、粗圧延機BDを用いて粗形材11に粗圧延する。

図4は、粗圧延機BDの上孔型ロール4に設けられた孔型kal−1 〜kal−4 を示す説明図である。この上孔型ロール4には、ロール胴長方向に図示する形状の孔型kal−1 〜kal−4 がこの順に並んで刻設されており、連鋳スラブを孔型kal−1 〜kal−4 を用いて粗圧延することにより、例えば90mm程度の厚さと、製品幅に近い寸法の幅とを有する粗形材11を製造する。

図5は、第1ユニバーサル圧延機U1のロール配置を示す説明図である。同図に示すように、第1ユニバーサル圧延機U1は上下一対の水平ロール14、14と左右一対の竪ロール15、15とを備える。

水平ロール12の幅は、この工程により製造される粗形材11の幅の最大値よりも大きくなるように、設定される。また、竪ロール13は、水平ロール12の側面を押圧するためのフラット部17を備える。この第2ユニバーサル圧延機U2による圧延では、水平ロール12の軸方向ずれを防止するとともに水平ロール12のベンディングを防止するため、図6に示すように、圧延の際には竪ロール13を水平ロール12の側面に当接させておくことが望ましい。

図1において、粗圧延機BDによる粗圧延を行われて、第1ユニバーサル圧延機U1および第2ユニバーサル圧延機U2からなる第2の圧延機群(仕上圧延機群)に送られた粗形材11は、例えば3〜7パスの往復圧延による仕上圧延を行われる。

(ii) 図2に示す製造設備2
図2に示す製造設備2は、粗圧延機BDと、第1ユニバーサル圧延機U1と、ユニバーサルエッジャ圧延機UEと、第2ユニバーサル圧延機U2とを有する。この製造設備2では、図1に示す製造設備1と同様に「第1の圧延機」として粗圧延機BDを用いるとともに、「第2の圧延機群」として、第1ユニバーサル圧延機U1、ユニバーサルエッジャ圧延機UEおよび第2ユニバーサル圧延機U2を用いる。

(iii)図3に示す製造設備3
図3に示す製造設備3は、粗圧延機BDと、第2ユニバーサル圧延機U2と、第1ユニバーサル圧延機U1と、エッジャ圧延機Eと、第3ユニバーサル圧延機U3とを有する。

この製造設備3では、「第1の圧延機」として粗圧延機BDを用いるとともに、「第2の圧延機群」として、第2ユニバーサル圧延機U2、第1ユニバーサル圧延機U1および第3ユニバーサル圧延機U3を用いた。なお、図3に示す製造設備3は、第3ユニバーサル圧延機U3が、第2ユニバーサル圧延機U2、エッジャ圧延機Eおよび第1ユニバーサル圧延機U1からなる圧延機群から離れて設置された場合であるが、これとは異なり、近接配置されている場合にも同様に適用可能である。

このように、本実施の形態では、上述した図1〜図3に示す平鋼の製造設備1〜3により、素材を粗圧延機BDを用いて粗形材11に粗圧延し、この粗形材11を、少なくとも第1ユニバーサル圧延機U1および第2ユニバーサル圧延機U2を備える第2の圧延機群を用いて、複数パスの往復圧延による仕上圧延を行うことにより、平鋼を製造する。

(第2の実施の形態)
次に、第2の実施の形態を説明する。
本実施の形態では、図3に示す製造設備3を用いて、フラット部および孔型の双方を備える竪ロールを有するユニバーサル圧延機を備える仕上圧延機群を用いて、平鋼を圧延により製造する。

具体的には、図3に示す製造設備3を用いて、第1の実施の形態と同様に、素材を第1の圧延機である粗圧延機BDを用いて粗形材11に粗圧延する。
そして、この粗形材11を、ユニバーサル圧延機U2、U1およびU3を備える第2の圧延機群を用いて平鋼に仕上圧延する。
