本発明は、非接触データキャリア用のアンテナ配線パターンの形成方法に関し、特に、ベース基材の面上に粘着層を介して導電性層が形成された加工用素材から、アンテナ配線パターンを形成する方法に関する。

【従来の技術】
情報の機密性の面からICカードが次第に普及し、近年では、読み書き装置(リーダライタ)と接触せずに情報の授受を行う非接触型のICカードも利用されるようになってきた中、データを搭載したICを、アンテナ配線と接続した、シート状ないし札状の非接触式のICタグが、近年、種々提案され、商品や包装箱等に付け、万引き防止、物流システム等に利用されるようになってきた。
このような非接触式ICタグや非接触式ICカードは、所定周波数の電波を受信し、送信できるもので、RFID(Radio Frequency Identification)データキャリアとも言われ、通常、プラスチック等の基材の上にコイル状のアンテナ配線パターンを備え、このアンテナ配線パターンと容量素子等とにより共振回路を形成して、所定周波数の電波を受信し、送信できるように構成されている。

そして、アンテナ配線を備えているが、ICを必要としない共振タグも、商品や包装箱等に付け、万引き防止、物流システム等に利用されている。
そしてまた、最近では、データキャリアであるICチップの端子面上に、更に、アンテナ配線パターンを設けた、コイルオンチップ型のICを非接触で搭載する方式の非接触式ICタグや非接触式ICカードも提案されている。
尚、ここでは、上記、非接触式ICタグや共振タグを含めて、非接触タグとも言い、非接触式ICタグや共振タグ、非接触式ICカードを含めて、アンテナ配線を利用する非接触のデータキャリアを非接触データキャリアと言う。

非接触データキャリアにおけるコイル状のアンテナ配線パターンは、主として、基材上に積層したアルミニウム層上にレジストパターンを形成し、エッチングすることにより、製造されていた。
しかし、エッチング法による場合、レジスト製版の設備及びエッチング用の設備が必要であり、また製品毎にレジストパターンの作製を要し、また、エッチング加工後にレジストを剥離しなければならず、生産スピードを上げるにしても限度があった。

一方、非接触データキャリアにおけるコイル状のアンテナ配線パターンを、抜き刃を用いて、直接、形成する場合には、エッチング形成された凸部となった刃形成部を、更に、人ないし機械により、刃状に削り形成された、ピナクル刃を用いて、平面プレス抜きする方法が、採られていた。
しかし、この方法で形成する抜き刃は作製上、1つの型に1mm以下の接近した抜き刃を形成することは困難であり、これに対応するため、本願発明者は、特願2001−222555にて、2つの型の抜き刃を用いて、それぞれの抜き刃でプレス抜きし、合せて、目的とする形状のアンテナ配線パターンを形成する方法を提案している。
例えば、図4(a)に示すような形状のアンテナ配線パターンを形成する際に、図4(b)、図4(c)に示す形状の、2つの型の抜き刃を用いる。
この2つの型の抜き刃を用いる方法を図5に基づいて簡単に説明しておく。
図5に示す工程は、ポリエステル等のベース基材441上に粘着層442を介して0. 5〜0. 6mm厚のアルミニウム層443を積層した加工用材料に対し、図4(b)に示す第1の抜き型420と、図4(c)に示す第2の抜き型430を用いてアルミニウム層443および粘着層442に抜き加工を施し、図4(a)に示すようなアンテナ配線パターン410を形成するものである。
尚、図5は図4(a)のF1−F2におけるアンテナ配線パターンの作製を示した工程断面図である。
先ず、第1の抜き型420により、所定位置の抜きを行なう。(図5(a))次いで、第2の抜き型430により、別の所定位置の抜きを行なう。(図5(b))
この段階で、図4(a)に示した形状に、アンテナ配線パターンの境界部には抜き加工が施されている。
次いで、図4(a)に示すアンテナ配線パターン形状の凸型の加熱部を、境界部に抜き加工が施されているアンテナ配線パターン部に圧接して、凸部分に接した領域を加熱し、その領域のみ接着性を向上させる。(図5(c))
この後、アンテナ配線パターンの線間の不要なアルミニウム層を剥がすことにより、ベース基材1上に所望のアンテナ配線パターンを形成する。(図5(d))

【発明が解決しようとする課題】
上記のように、2つの型の抜き刃を用いてアンテナパターンを形成する方法は、アンテナの線間を狭くできるが、2つの型の抜き刃を用いるため、2つの型の抜き刃の位置制御が難しく、また、アンテナ配線パターン形状の凸型の加熱部の位置制御も難しく、作業効率が悪く、量産に不適なものであり、この対応が求められていた。
本発明は、これに対応するもので、非接触データキャリアにおけるコイル状のアンテナ配線パターンの作製を、作業効率が良く、量産に適し、更に、加工を精度良くできる、アンテナ配線パターンの形成方法を提供しようとするものである。

【課題を解決するための手段】
本発明のアンテナ配線パターンの形成方法は、導電性層をアンテナ配線パターン作製のための加工用素材とし、該加工用素材から、非接触データキャリア用のアンテナ配線パターンを形成する方法であって、導電性層の一面に熱可塑性の粘着層を塗布形成し、更に、ベース基材の面上に粘着層を介して導電性層を圧着積層する積層工程の後、あるいは積層工程とともに、アンテナ配線パターンの外周形状の抜き刃を形成し、且つ、抜き刃間にアンテナ配線パターン形状の凸型の加熱部を形成した抜き型を用い、アンテナ配線パターンの外周形状の抜き刃を、前記加工用素材に圧接し、圧接箇所において、ベース基材を連結した状態のまま、導電性層部と粘着層部とを切り裂く、抜き工程と、アンテナ配線パターン形状の凸型の加熱部を、アンテナ形成部に合せ圧接して、加熱部に接した領域を加熱し、その領域のみ、ベース基材と導電性層との接着性を向上させる、加熱工程とを、この順にほぼ同時に行ない、更に、必要に応じ冷却して、アンテナ配線パターン部以外の導電性層を剥がすことにより、前記ベース基材上に所望のアンテナ配線パターンを形成する、剥離工程を行なうことを特徴とするものである。
そして、上記において、抜き刃が、彫刻刃であることを特徴とするものである。
そしてまた、上記において、加熱部への熱供給源は、誘電加熱方式ヒータであることを特徴とするものである。
また、上記において、抜き工程は、抜き刃が、ロール状のロータリーダイに取り付けられたロータリーカッターで、ロール状のロータリーダイを回転させながら、その側線に沿う位置の刃にて、導電性層部と粘着層部とを切り裂くものであることを特徴とするものである。
また、上記において、前記ベース基材、加熱部とは接しない導電性層部の粘着層を、それぞれ、第1のベース基材、第1の粘着層とし、剥離工程は、第1のベース基材とは別の第2のベース基材の一面全面に、第1の粘着層よりも、粘着性の強い第2の粘着層を配設し、第1のベース基材に積層された導電性層側に、第2の粘着層を介して第2のベース基材を圧接し、更に離すことにより、該第2の粘着層を介して、第2のベース基材側に、アンテナ配線パターン部以外の導電層部とこの導電層部の第1のベース基材側の第1の粘着層とを転写して除去するものであることを特徴とするものである。
また、上記において、導電性層がアルミニウム層あるいは銅層であることを特徴とするものである。
また、上記において、非接触データキャリアが、ICタグであることを特徴とするものである。
尚、ここで言う、彫刻刃とは、NCマシンを用いて金属を削り作製したもので、一般に、0. 4mmピッチ幅程度の加工精度を有する。
そして、必要に応じ、熱処理やクロムめっき処理を刃部に施したものが用いられる。
また、導電性層部と粘着層部とを切り裂くとは、抜き刃により、押し切り、導電性層部と粘着層部とを貫通させることである。

【作用】
本発明のアンテナ配線パターンの形成方法は、このような構成にすることにより、非接触データキャリアにおけるコイル状のアンテナ配線パターンの作製を、作業効率が良く、量産に適し、更に、加工を精度良くできる、アンテナ配線パターンの形成方法の提供を可能としている。
具体的には、導電性層の一面に熱可塑性の粘着層を塗布形成し、更に、ベース基材の面上に粘着層を介して導電性層を圧着積層する積層工程の後、あるいは積層工程とともに、アンテナ配線パターンの外周形状の抜き刃を形成し、且つ、抜き刃間にアンテナ配線パターン形状の凸型の加熱部を形成した抜き型を用い、アンテナ配線パターンの外周形状の抜き刃を、前記加工用素材に圧接し、圧接箇所において、ベース基材を連結した状態のまま、導電性層部と粘着層部とを切り裂く、抜き工程と、アンテナ配線パターン形状の凸型の加熱部を、アンテナ形成部に合せ圧接して、加熱部に接した領域を加熱し、その領域のみ、ベース基材と導電性層との接着性を向上させる、加熱工程とを、この順にほぼ同時に行ない、更に、必要に応じ冷却して、アンテナ配線パターン部以外の導電性層を剥がすことにより、前記ベース基材上に所望のアンテナ配線パターンを形成する、剥離工程を行なうことにより、これを達成している。
即ち、アンテナ配線パターンの外周形状の抜き刃を形成し、且つ、抜き刃間にアンテナ配線パターン形状の凸型の加熱部を形成した抜き型を用いて、抜き工程と加熱工程とを、この順にほぼ同時に行なうため、図5に示す工程のように2つの型の抜き刃の位置精度、アンテナ配線パターン形状の凸型の加熱部の位置精度の問題は発生せず、所望のアンテナ配線パターンのみをベース基材上に残し形成することができる。
特に、抜き刃を、彫刻刃とすることにより、加工精度良く、アンテナ配線パターンを形成することを可能としている。
また、加熱部への熱供給源が誘電加熱方式ヒータであることにより、均一に凸型の加熱部を加熱することを可能とししており、結果、加熱部により加熱する粘着層の加熱を均一にできるものとしている。
また、抜き工程は、抜き刃が、ロール状のロータリーダイに取り付けられたロータリーカッターで、ロール状のロータリーダイを回転させながら、その側線に沿う位置の刃にて、導電性層部と粘着層部とを切り裂くものであることにより、あるいは更に、剥離工程は、第1のベース基材とは別の第2のベース基材の一面全面に、第1の粘着層よりも、粘着性の強い第2の粘着層を配設し、第1のベース基材に積層された導電性層側に、第2の粘着層を介して第2のベース基材を圧接し、更に離すことにより、該第2の粘着層を介して、第2のベース基材側に、アンテナ配線パターン部以外の導電層部とこの導電層部の第1のベース基材側の第1の粘着層とを転写して除去するものであることにより、特に、量産性の良く生産できるものとしている。
導電性層としては、アルミニウム層あるいは銅層が挙げられるが、導電性があり、加工性の良いものであればこれに限定されない。
特に、非接触データキャリアが、ICタグである場合には、有効である。

【発明の実施の形態】
本発明のアンテナ配線パターンの形成方法の実施の形態例を挙げ、図に基づいて説明する。
図1は本発明のアンテナ配線パターンの形成方法の実施の形態の第1の例と第2の例の工程を示した工程断面図で、図2(a)は図1に示す第1の例のアンテナ配線パターンの形成方法を実施するための装置の概略構成図で、図2(b)はA1位置における抜き型の断面図で、図2(b)はA2位置における剥離工程を示す断面図で、図3(a)は図2(a)のA0側からみた図で、図3(b)は単位のアンテナ配線パターンの外周を抜くための抜き刃の形状を示した図である。
また、図2の細線矢印は、移動方向を示している。
尚、図1中、実線矢印は第1の例の工程を示し、点線矢印は第2の例の工程を示している。

本例の本発明のアンテナ配線パターンの形成方法の実施の形態の第1の例を挙げる。
第1の例は、導電性層をアンテナ配線パターン作製のための加工用素材とし、該加工用素材から、非接触データキャリア用のアンテナ配線パターンを形成する方法で、導電性層111の一面に熱可塑性の粘着層112を塗布形成し、更に、ベース基材113の面上に粘着層112を介して導電性層111を圧着積層する積層工程とともに、アンテナ配線パターンの外周形状の彫刻刃からなる抜き刃を形成し、且つ、抜き刃間にアンテナ配線パターン形状の凸型の加熱部122を形成した抜き型を用い、アンテナ配線パターンの外周形状の抜き刃を、前記加工用素材に圧接し、圧接箇所において、ベース基材を連結した状態のまま、導電性層部と粘着層部とを切り裂く、抜き工程と、アンテナ配線パターン形状の凸型の加熱部122を、アンテナ形成部に合せ圧接して、加熱部122に接した領域を加熱し、その領域のみ、ベース基材113と導電性層111との接着性を向上させる、加熱工程とを、この順にほぼ同時に行ない、更に、アンテナ配線パターン部以外の導電性層111を剥がすことにより、前記ベース基材113上に所望のアンテナ配線パターンを形成する、剥離工程を行なうものである。
本例は、例えば図2(a)に示す装置にて、その処理が実施されるものである。

以下、第1の例を、図1に基づいて、図2、図3を参照しながら説明する。
先ず、導電性層111の一面に熱可塑性の粘着層112を塗布形成し、導電性層に粘着層を配設した基材115を準備しておき(図1(a))、基材115を支持するためのベース基材113(図1(b)とともに、積層すると同時に、抜き型120により、抜き工程と加熱工程とを、この順にほぼ同時に行なう。(図1(d))
図2(a)に示す装置においては、その周囲に抜き型を備えたロータリーダイ130と圧接用ロール140間に、帯状の、基材115とベース基材とを、搬送供給しながら、ロータリーダイ130と圧接用ロール140にて、基材115とベース基材とを、挟み圧接しながら回転させ、この工程をほぼ同時に行なう。
この場合、図3に示すように、圧接はロータリーダイ130のB1−B2に沿う方向(これを側線方向とも言う)の位置にて行われる。
単位の抜き刃パターン118が、図3(b)に示すパターンのような場合、そのB3−B4断面は図2(b)のようになる。
尚、図1(d)は、アンテナ配線パターンの外周形状の抜き刃を、圧接し、圧接箇所において、ベース基材113を連結した状態のまま、導電性層111と粘着層112とを切り裂き、この状態で停止した状態を示している。
この状態において、アンテナ配線パターン形成領域においては、抜き刃121間の加熱部122に導電性層111が接し、それ以外のアンテナ配線パターンを形成しない領域においては、導電性層111は、抜き型120の凹部123に空間を形成する。
導電性層111としては、導電性、加工性の面から15μm〜50μm厚のアルミニウム箔が一般的であるが、銅箔も適用できる。
熱可塑性の粘着層112としては、通常、ベース基材113に38μm〜100μ程度の厚のPET(ポリエチレンテレフタレート)フィルムが用いられるため、2μm〜5μm厚にしたポリエステル系の接着材が用いられる。
抜き刃121として彫刻刃を用るが、彫刻刃は、一般に、NCマシンを用いて、MS鋼等を削り、必要に応じ、熱処理(Hー022−85)やクロムめっき処理を施して作製されるもので、0. 35mmピッチ幅程度までの加工可能とされている。
熱可塑性の粘着層112は、その外周部が抜き刃により抜かれたアンテナ配線パターン形成部に、アンテナ配線パターン形状の凸型の加熱部122を圧接し、熱と圧を加えることで、その部分の導電性層111とベース基材113とを溶融接着する。

粘着層112への加熱は、熱伝導が主で、アンテナ配線パターン形成領域においては、加熱部121から導電性層111を介して粘着層112へ良く熱が伝わり、それ以外のアンテナ配線パターンを形成しない領域においては、熱が伝わりにくい。
本例においては、加熱部122への熱供給源が誘電加熱方式ヒータ(図示していない)であることにより、均一に凸型の加熱部121を加熱することを可能とししており、結果、加熱部121により加熱する粘着層112の加熱を均一にできるものとしている。
図1(d)において、112aは、加熱により溶融する部分で、この後冷却して完全に硬化させると、導電性層とベース基材との接着性が向上する。
112bは、溶融しない部分で、粘着層112の接着性の変化はほとんどない。
溶融する部分112a領域の導電性層111が、アンタナ配線用パターン部である。

次いで、抜き型120をベース基材側から離し、導電性層全体を冷却し、溶融した粘着層を硬化する冷却処理を行なった(図1(e))後、112a領域の接着性が向上した部分の導電性層であるアンテナ配線パターン111A(111)を残し、112b領域の接着性が向上しない部分の導電性層を、その部分の粘着層とともに剥離除去する。(図1(f))
図2(a)に示す装置では、冷却用ロール150に導電性層111の面を添わせるようにして搬送しながら冷却している。
そして冷却後、図3(c)に示すように、上記の粘着層112よりも接着性が強い第2の粘着層192をその一面に設けた第2のベース基材191と第2の粘着層192を介して導電性層111側が接するように、搬送しながら、ロール171、172間に挟まれ、分離することにより、アンテナ配線部パターンを残し、他の導電層部111と対応する粘着層112とが、第2のベース基材側に転写されることにより、剥離除去が行われる。
尚、ここでは、溶融し、冷却、硬化した部分の粘着層112の接着力は、第2の粘着層の接着力よりも大である。
このようにして、アンテナ配線パターン111Aが、ベース基材113上に形成される。

次いで、本発明のアンテナ配線パターンの形成方法の実施の形態の第2の例を挙げる。
第1の例において、同時におこなわれている、基材115とベース基材113との積層工程と、抜き工程とを、積層工程、抜き工程の順に、分けて行なうもので、抜き工程以降は、第1の例と同様に行なうものであり、抜き工程以降の処理は基本的には第1の例と同じで、説明を省く。
勿論、図2に示す装置は、第2の例にも適用できることは言うまでもない。
図2(a)において、積層工程後の基材116(図1(b))を、その周囲に抜き型を備えたロータリーダイ130と圧接用ロール140間に、搬送供給すれば良い。

図2(a)に示す装置は、帯状の基材を、連続的に搬送しながら処理して、帯状のベース基材111上にアンテナ配線パターンを形成するものであるが、第1の例、第2の例も、これに限定されない。
シート状の基材を枚用処理する場合にも、適応できるものである。
また、図2に示す装置は、その周囲に抜き型を備えたロータリーダイ130と圧接用ロール140間に、基材を通し抜き加工するロータリーダイカッターであり、大きなあるいは密のアンテナ配線パターンを抜く場合には有利であるが、そうでない場合には、平型のプレス方式も採ることができる。
尚、図2(a)に示す装置の場合、図3(a)に示すB1−B2方向(側線方向)のみで、圧接するため、接触面積は小さく、抜きのための圧は全体として小さくてすみ、大きなあるいは密のアンテナ配線パターンを抜く場合にも、対応できる。
また、図2に示す装置では、第2のベース基材191側に転写する剥離工程を採っているが、人手あるいは吸着部等を用い剥がす方法もある。

【発明の効果】
本発明は、上記のように、非接触データキャリアにおけるコイル状のアンテナ配線パターンの作製を、作業効率が良く、量産に適し、更に、加工を精度良くできる、アンテナ配線パターンの形成方法の提供を可能とした。
