【発明の属する技術分野】
本発明は、コンクリート建造物の躯体を構成する壁構造に適用するための断熱技術であって、断熱材及び断熱パネル及び断熱パイプ及び断熱型鋼並びに断熱壁構造に関する。

【従来の技術】
従来、コンクリート建造物の躯体を構成する壁構造としては、コンクリート壁の内面に断熱壁を形成する内断熱壁、コンクリート壁の外面に断熱壁を形成する外断熱壁が一般的であり、この断熱壁に用いられる断熱材としては、ウレタン等の合成樹脂発泡体や石膏ボード等が用いられていた。

【発明が解決しようとする課題】
しかしながら、従来のように、断熱材を合成樹脂発泡体や石膏ボード等で形成すると、コンクリート建造物の解体により生じたコンクリート廃材の中に、断熱材である合成樹脂発泡体や石膏ボード等の塊が混入してしまう。
建設リサイクル法で、特定建築資材(コンクリート、鉄筋、木材、アスファルト)を分別解体し、これをリサイクルするように義務付けられるようになった。そこで、従来のように、コンクリート廃材の中に、断熱材である合成樹脂発泡体や石膏ボード等の塊が混入してしまうと、コンクリートの分別に多大の手間、設備、時間がかかるという問題が生じる。。
また、断熱材を合成樹脂発泡体で形成した場合には、火災時の高温で合成樹脂発泡体が燃焼し、有害なガスが発生するという問題もあった。

又、コンクリート壁は、火災等の熱を受けて内部の鉄筋が変形したり軟弱になると、コンクリート壁が崩れるという危険があり、このように、従来のコンクリート壁は、内面又は外面に断熱壁を形成した二層構造であって、コンクリート壁が単層であるため、コンクリート壁が崩れると、躯体自体が崩壊してしまうという危惧もある。

本発明は、断熱壁を廃微粒子とセメントで固めて形成することにより、コンクリート壁の解体に伴なうコンクリートの分別に際し、断熱壁をコンクリートに含めて分別できるようにすると共に、その処理に困窮していた廃微粒子を断熱材の材料として再利用できるようにした断熱材を提供することを課題とし、更に、この断熱材を利用した断熱パネル及び断熱パイプ及び断熱型鋼並びに断熱壁構造を提供することを課題としている。

【課題を解決するための手段】
上記の課題を解決するために、本発明の断熱材(請求項1)は、
廃微粒子と、セメントと、水を混合して、空気連行剤を添加することにより気泡を含む状態に固化させるようにした構成とした。

【発明の実施の形態】
本発明において、廃微粒子としては、砕石を破砕して骨材を製造する際に生じる微粒子(石粉)、砕石を破砕研磨して摩砕骨材を製造する際に生じる微粒子(研磨廃粉)、廃コンクリートから再生骨材を製造する際に生じる微粒子、アジテータトラック(コンクリートミキサー車)のドラム内を洗浄する際に生じる微粒子(スラッジ)、石炭焼却灰、ゴミ焼却灰、石膏廃微粒子、鉱滓スラグの粉末、高炉スラグの粉末、火山灰、ゴミ溶融スラグの粉末、汚泥(ヘドロ)等、その他、産業廃棄物とされる廃微粒子を含む。
又、この廃微粒子としては、ふるい目寸法が0.15mm以下の粒子が、全体量の略70%以上含まれているものとしている。

また、廃粗粒子としては、通常、ふるい目寸法が、約0.3〜0.15mm、約0.6〜0.3mm、約1.2〜0.6mm、約2.5〜1.2mm、約5.0〜2.5mm、約5.0〜20mmのものを、組み合わせ、或いは単独で用いるようにしているが、断熱性、軽量化を勘案して適宜に決定できるもので、約40mmアンダーまでが好ましい。
又、廃微粒子を粒状の廃粗粒子に成型する場合、廃微粒子にセメントを混合して粒状に成型するようにしている。

また、セメントとしては、ポルトランドセメントが価格的に好適であるが、その他のセメントも使用できる。

なお、以下に述べる各施工方法において、型枠を組み立てる際のスペーサ等の型枠組み立て部材、それにコンクリート壁の内部に配筋させる鉄筋については、図示省略する。

図1は断熱パネルの実施例を示す斜視図である。
この断熱パネル10は、廃微粒子と、セメントと、水を混合して、空気連行剤を添加することにより気泡を含む状態に固化させた本発明の断熱材でパネルに形成されたものである。
この断熱パネル10は、それ自体で自立できるような強度に形成され、後述するように、断熱壁構造の断熱壁として用いることができる。

この断熱壁構造は、本発明の断熱材を用いた断熱壁構造であって、この断熱材により形成された断熱壁1がコンクリート壁2の片面(内面又は外面)に形成されている。
この場合の施工方法としては、コンクリート壁2を形成した後、前記断熱パネル10をコンクリート壁2の片面に取り付けて断熱壁構造を形成してもよいし、以下の図3又は図4のように施工して断熱壁構造を形成することもできる。

図3の施工方法は、前記断熱パネル10を型枠パネルとして利用したもので、先ず、コンクリート壁2を形成するための空間2Sを保持して断熱パネル10と型枠パネル3で型枠を組み立て(図3−イ)、次に、前記空間2SにコンクリートCを打設してコンクリート壁2を形成し、断熱パネル10は、脱型することなくそのまま断熱壁1として使用し、型枠パネル3のみ脱型することで断熱壁構造を形成した(図3−ロ)ものである。
なお、この施工方法においては、前記断熱パネル10を型枠パネルとして利用したが、断熱材を型枠内に打設して断熱壁を形成し、次に、この断熱壁を型枠パネルとして利用して、同様の断熱壁構造を形成することができる。

図4の施工方法は、断熱材Dを打設することによって断熱壁1を形成するようにしたもので、先ず、コンクリートを型枠内に打設してコンクリート壁2を形成し、次に、断熱壁1を形成するための空間1Sを保持してコンクリート壁2と型枠パネル3を組み立て(図4−イ)、次に、前記空間1Sに断熱材Dを打設して断熱壁1を形成したのち、型枠パネル3のみ脱型することで断熱壁構造を形成した(図4−ロ)ものである。

図6の施工方法は、前記断熱パネル10を型枠パネルとして利用したもので、先ず、断熱壁1の両側にコンクリート壁2,2を形成するための空間2S,2Sを保持して断熱パネル10と型枠パネル3,3で型枠を組み立て(図6−イ)、次に、前記空間2S,2SにコンクリートC,Cを打設してコンクリート壁2,2を形成し、断熱パネル10は、脱型することなくそのまま断熱壁1として使用し、型枠パネル3,3のみ脱型することで三層壁構造の断熱壁構造を形成した(図6−ロ)ものである。
なお、この施工方法においては、前記断熱パネル10を型枠パネルとして利用したが、断熱材を型枠内に打設して断熱壁を形成し、この断熱壁を型枠パネルとして利用して、同様の断熱壁構造を形成することができる。

図7の施工方法は、断熱材Dを打設することによって断熱壁1を形成するようにしたもので、先ず、内型枠パネル3a,3aと外型枠パネル3b,3bで型枠を組み立て、次に、内型枠パネル3aと外型枠パネル3bの空間にコンクリートを打設してコンクリート壁2,2を形成し(図7−イ)、次に、内型枠パネル3a,3aを脱型した後、その空間1Sに断熱材Dを打設して断熱壁1を形成することで三層壁構造の断熱壁構造を形成した(図7−ロ)ものである。

この場合、断熱壁1は、両側がコンクリート壁2,2によって支えられた状態になるため、この断熱壁1自体の自立強度は要求されない。

この場合の施工方法としては、コンクリート壁2を形成した後、前記断熱パネル10,10をコンクリート壁2の両面に取り付けて断熱壁構造を形成してもよいし、以下の図9又は図10のように施工して断熱壁構造を形成することもできる。

図12の施工方法は、枠材としての木材40,40により骨組み枠4を組み立て、次にこの骨組み枠4の両面に型枠パネル3,3を取り付けることで、骨組み枠4と型枠パネル3,3とで型枠を形成し(この型枠の上面には打設用の開口部を形成しておく)(図12−イ)、次に、この型枠の空間1Sに断熱材Dを打設したのち、型枠パネル3,3を脱型することで断熱壁1を形成した(図12−ロ)ものである。

この断熱壁構造は、本発明の断熱材を用いた断熱壁構造であり、枠材としての型鋼41,41(柱や張り等)により組み立てられた骨組み枠4の内部に断熱材により形成された断熱壁1が形成されている。
この場合の施工方法としては、骨組み枠4を組み立てたのち、前記断熱パネル10,10を骨組み枠4の内部に取り付けて断熱壁構造を形成してもよいし、前記図12で示したものと同様に施工して断熱壁構造を形成することもできる。

次に、図14及び図15は断熱パイプの実施例を示す断面図である。
この断熱パイプ5は、廃微粒子と、セメントと、水を混合し、あるいはセメントを混合することなく廃微粒子と、水を混合し、空気連行剤を添加することにより気泡を含む状態に固化させた本発明の断熱材Dがパイプ材50の内部に充填されて形成されたものである。
この断熱パイプ10は、建築物の骨組み材、例えば、柱、梁、土台、大引き等に用いることができる他、後述するように、断熱壁構造における骨組み枠4の枠材として用いることができる。

図14の断熱パイプ5は、パイプ材50として角型鋼管50aを用い、その内部に断熱材Dを打設して充填させたものである。なお、パイプ材50としては、断面角形のほか、断面円形等の管材を用いることができるし、その材質についても金属のほか、合成樹脂や木等を用いることができる。

また、図15の断熱パイプは、C型チャンネル型鋼50bの開口部を平板材50cにより塞ぐことでパイプ材50を形成し、その内部に断熱材Dを打設して充填させたものである。
この場合、C型チャンネル50bと平板材50cとは、ボルト等で締結してもよいし、バンド等の巻き付けにより締結してもよい。
また、C型チャンネル50bと平板材50cとを締結させたまま断熱パイプ5として用いることができるし、図16に示すように、平板材50cを取り外して、C型チャンネル50bの内部に断熱材Dを充填させた断熱型鋼6として使用することもできる。このように平板材50cを取り外して形成した断熱型鋼6では、内部に充填する断熱材Dとしては、それ自体の自立強度が必要になるため、セメント、廃微粒子と、水を混合し、空気連行剤を添加することにより気泡を含む状態に固化させた断熱材Dを充填させることになる。

次に、図17は、断熱パイプ5を骨組み枠4の枠材として用いた断熱壁構造を示す断面図である。
この断熱壁構造は、廃微粒子と、セメントと、水を混合して、空気連行剤を添加することにより気泡を含む状態に固化させた断熱材を用いた断熱壁構造であり、枠材としての断熱パイプ5により組み立てられた骨組み枠4の内部に断熱材により形成された断熱壁1が形成されている。
この場合の施工方法としては、断熱パイプ5で骨組み枠4を組み立てたのち、前記断熱パネル10,10を骨組み枠4の内部に取り付けて断熱壁構造を形成してもよいし、前記した図12の施工方法と同様にして断熱壁構造を形成することもできる。

又、断熱壁構造において、骨組み枠4を組み立てる枠材としては、図11で示したような木材40、又、図13で示したような型鋼41、又、図14及び図15で示したような断熱パイプ5、又、図16で示したような断熱型鋼6、及びこれらを適宜に組み合わせて使用することができる。

なお、上記した断熱壁構造の各実施例は、縦壁の例で図示したが、床壁や天井壁についても同様の構造及び施工方法を適用できるもので、本発明は、この床壁や天井壁について適用した断熱壁構造を含むものとする。

また、上記した断熱壁構造は、建築物の現場施工により形成されるものに限られるものではなく、プレハブ建築等で用いる壁面ブロックパネルについても同様の構造及び施工方法を適用できるもので、本発明は、この壁面ブロックパネルについて適用した断熱壁構造を含むものとする。
