【発明の属する技術分野】
本発明は、モルタル下地シートに関し、更に詳しくは、透湿性と防水性を両備し、且つアルカリ耐性を有するモルタル下地シートに関する。

【従来の技術】
従来、住宅等の建築物において壁面をモルタル仕上げする際には、塗覆するモルタル材中の水分や固結したモルタルを通じて雨水が室内に浸入しないように、モルタルの下地材として建築物等の下地(貫、木摺板等)の表面にアスファルトフェルトやタールフェルト等の防水シートが張設される(例えば特公昭56−584号公報等参照)。
そして、防水シートの外側から金網やメタルラス等の補強材を打ちつけ、更にその外側からモルタル材が塗布される。

しかし、アスファルトフェルト等の防水シートは、防水性には優れるものの、一般に透湿性が低く水蒸気を通し難いため、室内の湿気が壁内の防水シートの内側(室内側)で結露してしまう場合がある。
結露した水は、防水シート内側の貫や木摺板等の木材に浸透して次第に腐食させるため、木材の耐久性が大きく損なわれ、更には建物自体の耐久性をも低下させてしまう。

そこで、上記のような外部からの水分の浸入を防止すると同時に、室内の湿気を外部に放出できるように、防水性及び透湿性を有するシート体や樹脂層を備えたモルタル下地シートが開発されている(例えば特開平9−72062号公報等参照)。
また、上記のような結露した水を下方に流下させ、壁面の下端から排水し得る構造としたシート(外壁用構造物)も提案されている(特開2000−234395号公報参照)。

一方、モルタル材には、それに含まれる水分に、モルタル材のセメント成分中のアルカリ性物質(水酸化カルシウム等)が溶け出して強いアルカリ性を呈するという問題がある。
そのため、下塗りモルタルが建築物等の壁面に塗布されてから乾燥するまで、通常1週間程度養生させるが、その間、モルタル下地シートは、このモルタル材の強アルカリ性の水分に曝されることになる。

一般に、強アルカリ水溶液は、多くの物質、特に有機物に対して加水分解等の作用を及ぼし、物質を可溶化させたり変性させたりする。
上記のように室内の湿気の結露対策で改良されてきたモルタル下地シートも、こうした強アルカリ水溶液に対する耐性が必ずしも十分でなく、それによって容易に侵されてしまい、実際の使用に耐えないものも多い。

モルタル材の乾燥中に強アルカリ水溶液が生成することを逆手にとって、吸水、保水性を有する「吸・保水シート」の表面に、強アルカリ水溶液に溶解するコーティング層を形成するモルタル下地シートが提案されている(特開平8−296315号公報参照)。
モルタル材を塗布する際には十分な水分を与える状態にしておき、塗布が終わったら生成してきた強アルカリ水溶液でコーティング層を積極的に溶解させ、保水性を有する吸・保水シートで吸水し、乾燥を速やかに進めようとするものである。

しかし、このモルタル下地シートは、コーティング層が溶解した後、吸・保水シートは強アルカリ水溶液を吸収することになる。
吸・保水シートの材質としては、紙等が例示されているが、通常、紙は強アルカリ水溶液で容易に劣化してしまう。

このように、従来のモルタル下地シートは、室内の水蒸気の結露防止という点では改良が進み、問題は解消されつつある。
しかし、モルタル材中のセメントに由来する強アルカリ水溶液により、モルタル下地シートが脆弱化されてしまうという問題には、必ずしも十分には対応しきれていない。

【発明が解決しようとする課題】
本発明は、かかる実状を背景に、上記の問題点を克服するためになされたものである。
すなわち、本発明の目的は、透湿性と防水性を両備し、且つアルカリ耐性を有するモルタル下地シートを提供することである。

【課題を解決するための手段】
かくして、本発明者は、このような課題背景に対して、鋭意研究を重ねた結果、 透湿防水性フィルム等よりなる透湿防水層を設けることで透湿性及び防水性を確保し、更にこの透湿防水層とモルタル材との間にアルカリ耐性を有するアルカリ防御層を備えることで、透湿防水層をモルタル材のセメント由来の強アルカリ水溶液から十分に保護することができることを見出し、この知見に基づいて本発明を完成させたものである。

即ち、本発明は、(1)、建築物のモルタル壁において、下地とモルタル材との間に配設されるモルタル下地シートであって、該モルタル下地シートは、透湿防水層と、該透湿防水層をアルカリ溶液から保護するためのアルカリ防御層とを備えるモルタル下地シートに存する。

そして、(2)、前記アルカリ防御層は、その素材について、JIS A 6013 6.5.2(2)アルカリ処理において水酸化カルシウムの飽和水溶液の温度を温度50±2℃に変更した処理において、処理後の重量減少率が20%以下であり、且つ引張強度が20N/5cm以上であるものを用いるモルタル下地シートに存する。

【発明の実施の形態】
以下、図面に基づき、建築物のモルタル壁に使用する本発明のモルタル下地シートの好適な実施の形態について述べる。
尚、本明細書においては、モルタル下地シートや後述する透湿防水層1、アルカリ防御層2等の各層の表裏に関しては、モルタル材に向く面を「表面」、建築物等の下地(貫、木摺板等)に向く面を「裏面」等という。
また、「モルタル」には、セメント成分を含有するコンクリート等も含まれる。

図1は、本発明のモルタル下地シートの構成例を示す断面図である。
モルタル下地シートAは複層よりなるもので、少なくとも透湿防水層1と、該透湿防水層1の表面に設けられたアルカリ防御層2とを備える。
後述するように、補強材として透湿防水層1の裏面に布帛層3を備えたり、透湿防水層1と布帛層3の間に膨潤層を介在させることも可能である。

透湿防水層1は、モルタル下地シートAに必要な基本的な透湿性と防水性を与えるものである。
モルタル下地シート全体では、透湿度が1000g/m2・24hr以上であり、耐水圧は10kPa以上であることが好ましい。
そのため、透湿防水層1は、少なくとも透湿度が1000g/m2・24hr以上、耐水圧が3kPa以上を有するものが好ましく使用される。

透湿防水層1の素材については、上記透湿度と耐水圧が達成されるものであれば、特に限定されない。
例えば、ポリオレフィン、ポリビニルアルコール、ポリスチレン、ポリアミド、ポリエステル、ポリアクリレート等の熱可塑性樹脂から製膜される透湿防水性フィルムや、それらを高温で結合させたシート体等より形成される。

透湿防水性フィルムは、多孔質フィルムであっても無孔質フィルムであってもよい。
中でも、ポリエチレン多孔質フィルムは、アルカリ耐性を有し、加工し易く、しかも透湿性に優れるため、好ましく用いられる。

また、住宅建築等において、ポリエチレン等の極細繊維を高温で結合させた防水性を有する不織布(シート体)が、結露防止のために壁等に使用されることがある。
こうした不織布も、上記透湿度と耐水圧が達成されるものであれば、本発明のモルタル下地シートの透湿防水層として使用することが可能である。

アルカリ防御層2は、透湿防水層1を先述したモルタル材中の強アルカリ水溶液から保護するためのものであり、アルカリ耐性を有する素材が使用される。
具体的には、ポリプロピレン、ポリエチレン、ポリ塩化ビニル、ポリカーボネート等が挙げられる。

また、アルカリ防御層2は、薄い透湿防水層1を外部の衝撃から守る緩衝材の役割をも果たす。
従って、可撓性も要求され、しかも透湿防水層1(ひいてはモルタル下地シートA)の透湿性を損なわないようにするために、不織布、織物、編物等の布帛より形成するか、透湿性を有するフィルム状に形成することが好ましい。

更に、本発明では、そうした素材の中でも、JIS A 6013 6.5.2(2)に規定するアルカリ処理において、水酸化カルシウムの飽和水溶液の温度を温度50±2℃に変更した処理(pH12〜13のアルカリ水溶液に168時間浸漬)を行った場合に、処理後の重量減少率が20%以下であり、且つ引張強度が20N/5cm以上であるものを用いる。

上記浸漬温度の変更は、JIS A 6013 6.5.2(2)アルカリ処理では浸漬温度を20±2℃としているのに対し、モルタル下地シートが実際に使用される環境等を考慮したものである。
実際、夏場の直射日光やヒートアイランド現象等によってモルタル壁の温度が相当高温になる場合が生じ得るからである。
尚、試験条件の168時間は、先述した下塗りモルタルの通常の養生期間である1週間と符合する。

実際にモルタル材をモルタル下地シートに塗布する場合には、アルカリ防御層2は、上記のようにアルカリ水溶液中に浸漬された状態というよりは、寧ろ、アルカリ水溶液を含む半固体状のモルタル材が接触する状態になるだけである。
従って、上記の処理条件は、実際の塗布状態と比較して非常に苛酷な条件を設定しているが、本発明では、こうした苛酷な条件下においても、好ましくは処理後の重量減少率が20%以下であり、且つ引張強度が20N/5cm以上であることを要求する。

処理後の重量減少率が20%より大きいと、モルタル下地シート全体の強度が維持できなくなる可能性が高くなり、布帛を用いた場合には、繊維が細り、アルカリ水溶液が透湿防水層にまで達してしまう可能性が生じる。
また、処理後の引張強度が20N/5cmより小さいと、モルタル材が乾燥により縮む際にアルカリ防御層が引っ張られ、タッカー止めや釘止めした部分から裂け目が生じたり破れたりする可能性が生じる。

透湿防水層1とアルカリ防御層2の積層方法としては、透湿防水層の透湿性が損なわれない限り、いかなる方法でも良い。
例えば、アルカリ防御層2を不織布、織物、編物等の布帛より形成する場合は、アルカリ耐性があるポリオレフィン系のホットメルト系接着剤をドット状に塗布し熱圧着して接着することができる。
接着剤を使わずに熱融着する方法等も当然採用できる。

先述したように、実際には、透湿防水層1はアルカリ防御層2の1/10程度と非常に薄い(例えば、透湿防水層0.03mmに対してアルカリ防御層0.3mm)。
そのため、例えば、ポリプロピレン不織布等のアルカリ防御層2に対して、透湿防水層1を構成するポリエチレン樹脂等をコーティングするように塗布して、モルタル下地シートAを形成することも可能である。

また、アルカリ防御層2を透湿防水層1の表面上にフィルム状に形成する場合は、例えば、炭酸カルシウム等の微粉末体等を添加して製膜した後延伸する等の方法で透湿性を増したフィルムを、通常のフィルム貼合法で透湿防水層1に接着又は融着することにより形成される。
以上のようにして形成されるモルタル下地シートAは、主に強度の点から、少なくとも厚さが0.2mm以上であることが好ましい。

一方、アルカリ防御層2は、一般に、その目付が大きければ大きいほどアルカリ耐性がより十分なものとなるが、大き過ぎると透湿防水層1(ひいてはモルタル下地シートA)の透湿性を阻害する。
因みに、モルタル下地シート全体としては、作業性等を考慮すれば100g/m2以上の目付であることが好ましい。

アルカリ防御層2のアルカリ防御性を更に向上させるために、アルカリ防御層2に、ポリアクリル酸等の有機カルボン酸、スルホン酸、リン酸等の酸性剤を含浸、グラビアロールコーティング、スプレー等の方法で塗布しておくことも可能である(中和機能)。

また、アルカリ防御層2にフッ素系、シリコン系等の撥水剤で撥水加工を施しておくことにより、前もってアルカリ水溶液の浸透を阻止することもできる。
中でも、フッ素系の撥水処理は、取り扱い易く、加工し易い点で好ましく用いられる(撥水機能)。

アルカリ防御層2の表面に、更にポリエチレン樹脂等をドット状、筋状、あるいは格子状等にコーティングまたはラミネートすることにより、透湿性を担保しつつ、アルカリ防御層2のアルカリ耐性を強化することも可能である(耐性強化機能)。
また、上記中和、撥水、耐性強化の各機能が複合的に発揮されるように、それらを組み合わせて採用することも適宜行なわれる。

さて、以上のようにして形成される本発明のモルタル下地シートAを、強度的に更に補強するために、透湿防水層1の裏面に補強層3を積層することも可能である。
補強層3は、アルカリ防御層2と同様に透湿防水層1を外部からの衝撃から保護するために可撓性を有し、しかも透湿防水層1の透湿性を損なわないように、布帛が好ましく使用される。

補強層3に用いられる布帛の形態としては、不織布、織物、編物等が挙げられ、素材としては、ポリアミド、ポリエステル、ポリプロピレン等の合成繊維が挙げられる。
中でも、熱による収縮が少なく、且つ価格的にも低コストであるポリエステル系不織布が好ましく用いられる。
透湿防水層1と補強層3の積層は、先述した透湿防水層1とアルカリ防御層2の積層方法と同様の方法で行なえばよい。

また、透湿防水層1と補強層3の間に、膨潤層を形成しておくことも可能である。
上記のように透湿防水層1と補強層3を積層する前に、例えば、補強層3の表面(透湿防水層1に貼り付けられる面)に、高吸水性ポリマーをバインダーでドット状に或いは格子状に固着させ、補強層3と透湿防水層1で挟み込むようにして積層するのである。

このように膨潤層を形成しておくと、モルタル下地シートAに打ちつけたタッカー針や釘とシートAとの僅かな空隙を伝わって浸入しようとする水分を膨潤層の高吸水性ポリマーが吸収して膨張し、この僅かな空隙を埋める。
こうして、水分の更なる浸入をより確実に食い止めることが可能となる。

膨潤層に使用される高吸水性ポリマーとしては、具体的には、橋かけポリアクリル酸塩、橋かけポリビニルアルコール、澱粉−ポリアクリル酸塩、ポリビニルアルコール−ポリアクリル酸塩、イソブチレン−マレイン酸塩等や、これらの組み合わせが採用可能である。

高吸水性ポリマーの補強層3(布帛)への付与方法としては、コーティング法、グラビアロール法、凸版印刷法、スクリーン捺染法等が挙げられる。
中でも、グラビアロール法は、モルタル下地シート全体の透湿性を損なわないように、ドット状や格子状等に付与することが可能であり好ましく採用される。

以上、本発明を説明してきたが、本発明は実施の形態にのみ限定されるものではなく、その本質を逸脱しない範囲で、他の種々の変形例が可能であることは言うまでもない。
例えば、アルカリ防御層を構成する布帛の繊維として無機物であるガラス繊維等を用いることも当然可能である。

また、本明細書では透湿防水層として樹脂製の透湿防水性フィルムや防水性を有する不織布を挙げたが、十分な透湿性や防水性、強度、耐候性等を有するものであれば、当然、他の材料も適宜採用され得る。
膨潤層を構成する高吸水性ポリマーを、補強層ではなく透湿防水層に付与した後、補強層の布帛を積層することも当然可能である。

【実施例】
以下、本発明について実施例を挙げて説明する。
尚、本発明は、必ずしもその実施例に限定されるものではない。
また、実施例に述べる品質評価は、次の方法によった。

実施例、比較例で得られたモルタル下地シート全体の透湿度を、JIS L 1099 A−1法に準じて測定した。
2)耐水圧(単位はkPa)
実施例、比較例で得られたモルタル下地シート全体の耐水圧を、JIS L 1092 6.1 B法に準じて測定した。

3)アルカリ防御層の耐アルカリ性評価
JIS A 6013 6.5.2を参考に温度50±2℃の水酸化カルシウムの飽和水溶液(pH12〜13)に168時間浸漬し、その後水洗して約4時間静置した後のアルカリ防御層を構成する素材の重量減少率が20%以下であり、かつ引張強度が20N/5cm以上であるものを合格(○)、これを満たさないものを不合格(×)とした。

アルカリ防御層を構成する素材のアルカリ処理する前と後の重量を、JIS L 1030に準じて測定し、重量減少率を算出した。

アルカリ防御層を構成する素材の引張強度を、JIS L 1096に準じて測定した。

6)施工試験評価
実施例、比較例で得られたモルタル下地シートを実際にモルタル壁に敷設し、その上にメタルラス(補強材)を打ちつけ、更にその外側からモルタル材が塗布してモルタル壁を完成させ、一定期間後のモルタル下地シートの状態を目視にて観察した。

〔実施例1〕
透湿防水層としてポリエチレン多孔質フィルムPH35(株式会社トクヤマ製、透湿度6500g/m2・24hr、耐水圧9kPa)を用い、補強層としてポリエステル不織布20507FLV(ユニチカ株式会社製)を用い、不織布の表面にホットメルト系接着剤SC−29(三井武田ケミカル株式会社製)を塗布量5g/m2にてドット状に塗布した後、フィルムを貼り合わせた。

また、アルカリ防御層を構成する素材としてポリプロピレン不織布FB0351N1(三井化学株式会社製)を用い、裏面に補強層を貼り合わせた透湿防水層のフィルム表面に、上記と同様にしてホットメルト系接着剤を用いてアルカリ防御層の不織布を貼り合わせてモルタル下地シートを得た。
得られたモルタル下地シートについて上記の評価方法で評価を行った。
その結果を表1に示す。

透湿防水層としてポリエチレン極細繊維不織布(シート体)「タイベック(登録商標)」1060B(イー・アイ・デュポン・ドゥ・ヌムール・アンド・カンパニー製、透湿度4500g/m2・24hr、耐水圧14kPa)を用い、補強層は用いずに、アルカリ防御層を実施例1と同様に貼り合わせてモルタル下地シートを得た。
得られたモルタル下地シートについて上記の評価方法で評価を行った。

その結果を表1に示す。

〔評価〕
実施例1及び実施例2では、透湿度、耐水圧はともにモルタル下地シートとして十分な値であり、アルカリ防御層のアルカリ処理試験の結果、及び一定期間後の施工試験評価はともに良好なものであった。
従って、実施例1及び実施例2は、モルタル下地シートとして十分にその機能を果たし得るものである。

それに対し、比較例1は、透湿度、耐水圧はともにモルタル下地シートとして十分な値を示したが、アルカリ防御層(ポリエステル不織布)のアルカリ処理試験では重量減少率、引張強度ともに基準を下回った。
また、タッカー針を打ち込んだ部分の周囲に亀裂や破れが観察された。

これは、引張強度が低下したことが原因と考えられ、こうした引張強度の低下や重量の大幅な減少は、不織布のポリエステル繊維が50±2℃の強アルカリ水溶液により加水分解を受けたためと考えられる。
従って、比較例1はモルタル下地シートとしては使用に耐えない。

比較例2は、アルカリ処理試験の結果は良好であり、一定期間後の施工試験評価では一部に水カビの発生による変色が見られたものの、使用が不可能な状態ではない。
しかし、透湿度の値が低すぎ、この程度の透湿度では、従来のような室内の水蒸気が結露してしまうという問題点を必ずしも十分に解消できるものではないと考えられる。

【発明の効果】
本発明によれば、透湿防水性フィルム等からなる透湿防水層と、アルカリの苛酷な条件下でも侵され難い布帛等からなるアルカリ防御層とを備えるため、透湿性と防水性を両備し且つアルカリ耐性を有するモルタル下地シートを提供することが可能となる。

また、布帛等よりなる補強層を備えることで、モルタル下地シートを更に強度の強いものとすることができる。
更に、アルカリ防御層に、中和機能や撥水機能、アルカリ耐性強化機能を有する薬剤の塗布等を行うことにより、モルタル下地シートのアルカリ耐性をより強化することが可能となる。
