本発明は、板状物の梱包に関し、特にガラスからなる複数枚の板状物を直立姿勢で並列状に配列させる保持パッドを基台上に備えてなる板状物の梱包体及びその梱包方法に関する。

【従来の技術】
近年、画像表示機器の大型化並びに軽量薄型化等に伴って、プラズマディスプレイ(PDP)や液晶ディスプレイ(LCD)等のフラット型ディスプレイが実用化されている。この種のディスプレイに使用される大型のガラス板は、複数枚を1組として収納保持具(以下、コンテナという)に配列保持された状態で、ガラス板製造工場等からディスプレイ組立工場等に搬送された後、コンテナから1枚ずつ取り出されて組立ライン等に移送される。

このガラス板は、複数枚が直立姿勢で並列に等間隔でコンテナの内部に収容されるのが通例であり、しかも、高度な清浄度を維持した上で、割れ等の破損が生じないように収納保持する必要性から、コンテナの内部は特殊な構造とされている。

その具体例として、例えば、特許文献1には、基台(同公報では底台)の上面に、発泡樹脂成形体でなる有底箱体を固定設置し、この箱体の内部に、複数枚のガラス板を保持するための保持溝が形成された側板部と底板部とからなるL字形のパッドを組み込み、更に箱体の上方開口部を蓋で覆うようにしたコンテナ(同公報では搬送箱)の構成が開示されている。そこで、図17に模式図を示して以下に詳細を説明する。

図17の方式は、相対する保持溝1a、1aを内壁面に有する収納容器1と、この収納容器1に嵌合する蓋2とからなる箱3に、ガラス板4を収納するものである。この方式では、収納容器1と蓋2とが嵌合するため、内部のガラス板4の清浄度は維持され得る。

【発明が解決しようとする課題】
しかしながら、この種のコンテナを組立工場等に搬送した後に、コンテナ内に収納保持されている複数枚のガラス板を取り出す際には、例えば、その一端に存するガラス板から順に取出装置による自動取り出しが行われる。この取出装置としては、ガラス板を把持するロボットハンドの軌道が一定に設定された型式のものが多数存在するため、これに対処すべく、自動取り出しの前段階からその作業終了までの間においては、コンテナを作業ステーションにおける正確な位置に待機保持させておく必要性が生じる。

そこで、このような要請に応じるため、コンテナの構成部材の中で他部材よりも剛性が高い部材である基台に基準部を設け、この基準部を、作業ステーションに設けた基準部となる基準ブロック等に当接させて、コンテナを位置決めすることが行われている。すなわち、コンテナ側の基準となる基台の基準部と、作業ステーション側の基準となる基準ブロック等とを位置合わせすることにより、作業ステーションに配備されている取出装置に対するコンテナの位置決めが行われる。

しかしながら、前述のように、コンテナの基台を、作業ステーションひいては取出装置に対して正確に位置決めしても、コンテナの内部に収納されているガラス板の取出装置に対する相対位置が正確でなければ、ロボットハンドによるガラス板の取り出し作業を円滑に行うことができない。特に、取出装置により最初に取り出されるガラス板の位置、つまりその配列方向の一端に存するガラス板の位置に狂いが生じていたのでは、取出装置による一連の取り出し作業が全般に亘って支障を来し、その作業の困難化を余儀なくされる。

従って、各ガラス板を保持する保持溝を有するパッドと、基準部を有する基台との位置関係の正確さが極めて重要になるが、従来においては、パッドをケースの内部に組み付けて固定した後、このケースを基台の上部に固定設置してコンテナを製作するのが通例であったことから、パッドと基台との間の位置関係については何ら考慮がなされていなかった。

具体例を述べると、上記公報には、パッドを基台に対して位置決めすることについては何ら示唆されておらず、またそのような位置決めを行うための具体的構成要素が存在していない。しかも、同公報に開示のコンテナのように、発泡成形体でなる有底箱体の内部に、緩衝材(発泡成形体)でなるパッドを組み付ける構成によれば、両者の剛性が極めて低いことに加えて、高精度な加工が困難であることから、充分な位置決め精度を確保することができない。

このため、仮に基台と箱体とを正確に位置決めしたとしても、基台とパッドとの位置関係に狂いが生じることを回避できない。この結果、パッドに保持されているガラス板を取出装置により取り出す際には、ガラス板の位置とロボットハンドの軌道とが正確に対応しないという事態を招き、ガラス板の自動取り出しを円滑に行う上で大きな妨げとなる。

加えて、同公報に開示のコンテナによれば、既述のように、ガラス板と平行な方向にパッドが位置変更可能とされているが、ロボットハンドとの間で位置決めが特に重要となるのは、ガラス板の厚み方向であるため、この場合の位置変更はガラス板の自動取り出し作業の円滑化に寄与しない。

同公報では、パッドの位置変更は、異なる大きさのガラス板を収納保持するための構成である旨が記載されている。しかしながら、一方のパッドが位置を変更できるに留まるため、対応できるガラス板の大きさの範囲が狭く、ガラス板が小さくなると、ガラス板の中心がコンテナの中心から離れていくので、アンバランスになる問題がある。

しかも、同公報に開示のコンテナは、平面視が長方形でなる箱体の長尺方向に対してパッドの位置を変更できるに留まり、パッドの向きを変更できるものではないため、例えば箱体の長尺方向に対応する大きさのガラス板と、短尺方向に対応する大きさのガラス板とに対して、無駄なく適正に対処することができない。

尚、以上のような問題は、前記例示したフラット型ディスプレイのガラス板に限らず、複数枚が直立姿勢で並列配置して収納保持される他のガラス板状体についても同様にして生じる。

また、従来の図17の方式は清浄度の維持に関しては理想的であるが、収納容器1の保持溝1a、1a間の寸法L1や高さL2が固定であるため、1種類のサイズのガラス板4しか収納できず、他のサイズの板状物には共用できないという欠点がある。また、ガラス板4の収納及び取り出し時には、ガラス板4の端部と保持溝1aとの間に摩擦が生じるため、双方の部材の摩耗による塵埃の発生が問題となっていた。また、箱3が使用不能となった際に、廃棄処理する必要が生じるが、体積が非常に大きいので廃棄処理にかかる環境負荷が大きく、且つ環境に悪影響を及ぼすことなく処理するには費用もかかるという問題がある。さらに、箱3を再利用する場合には、返送する必要があるが、体積が大きいので輸送費用がかさむという問題もある。

本発明は、上記の問題点に鑑み、収納及び取り出し時の塵埃の発生を抑制して清浄度を向上させると共に、異なるサイズの板状物にも共用可能であり、しかも取り出し時の作業性に優れ、且つ、梱包材料使用量の削減による環境対策ならびに輸送コスト削減をも達成し得る板状物の梱包体およびその梱包方法の提供を目的とする。

【課題を解決するための手段】
上記目的を達成するため、本発明に係る板状物の梱包体は、複数枚の略矩形状の板状物を、その板厚方向に所定の間隔で並列保持するための複数の保持溝を有する保持パッドにより略直立に並列配置させて基台上に収納保持する板状物の梱包体において、前記保持パッドが、略垂直部と略水平部とからなる断面が略L字形の下部L型保持パッドであり、該下部L型保持パッドが前記板状物を略水平方向に取り出し可能に前記基台上に配設されており、該基台上の該下部L型保持パッドに並列保持された板状物の上部に、板状物を板厚方向に所定の間隔で並列保持するための複数の保持溝を有する上部保持パッドが配置され、前記両保持パッドに保持された板状物全体を両保持パッドと共に被包する包装資材とを具備し、前記上部保持パッドを前記基台に拘束して基台から板状物全体の離反を防止させてなることを特徴とする。

本発明では、基台上に、板状物の上下及び両側端部を上下の保持パッドの内壁面に設けた複数の保持溝に嵌め込むことによって、各板状物がその板厚方向に所定間隔で保持されると共に、その幅方向及び上下方向で位置決めされる。これを包装資材で被包することにより、板状物が外界と遮断され、板状物の汚染が防止される。

本発明で、下部L型保持パッドが板状物を略水平方向に取り出し可能に基台上に配設されているとは、保持された板状物が下部L型保持パッドから基台上面と略平行に引き抜く際に、障害となる他の保持パッドやストッパ等が配設されていないことを意味するものである。実際には、板状物を正確に平行に引き抜くと板状物の端部と保持溝との間に摩擦が生じて双方の部材の摩耗による塵埃が発生するので、斜め上方向に引き抜くことになるが、保持溝から外れた状態で板状物を水平方向に搬送する際の障害がないものであれば使用可能である。

本発明で板状物の梱包体に使用する保持パッドとしては、剛性の低い緩衝材等でなる成形体、例えば発泡成形体、より詳しくはポリプロピレン、ポリエチレン、ポリスチレン、またはそれらの共重合体等でなる発泡成形体により構成されることが好ましい。また、基台は、保持パッドよりも剛性の高い部材、例えば硬質の樹脂等で成形されたパレット等で構成されることが好ましい。板状物全体を両保持パッドと共に被包する包装資材としては、ポリエチレン製の袋、ポリプロピレン等が適している。

また、本発明の板状物の梱包体は、前記下部L型保持パッドが、その一端に存する保持溝が前記基台の基準部に対して所定位置になるように、前記基台の上面部に組み付けられていることを特徴とする。

このような構成によれば、複数枚の板状体を保持する下部L型保持パッドが、剛性の高い基台の上面部に組み付けられていることから、その組み付け剛性や組み付け精度が高くなる。そして、このような特質を維持した上で、基台の基準部に対して、下部L型保持パッドが基台の上面部の所定位置に位置決めされているため、その位置決め精度は充分なものとなる。従って、取出装置が配備されている作業ステーションの基準ブロック等と基台の基準部とを位置合わせすれば、下部L型保持パッドが取出装置に対して高精度に位置決めされた状態となる。これにより、軌道が一定に設定されたロボットハンドであっても、下部L型保持パッドに配列されている板状体を1枚ずつ順に正確に取り出せることになり、板状体の一連の自動取り出し作業を円滑に行うことが可能となる。

しかも、下部L型保持パッドは、ボルト等で基台の上面部に着脱可能に組み付けられていることが好ましく、前述のように高い組み付け剛性及び組み付け精度を維持しつつ、下部L型保持パッドの取り外し及び取り付け、ひいては平面視における保持パッドの向きの変更を、作業性の悪化を招くことなく容易に行うことが可能となる。

この場合、前記下部L型保持パッドは、基台の基準部との間で、保持溝配列方向に対して位置決めされていることが好ましい。すなわち、ロボットハンドは、板状体に対して、その厚み方向の理想位置に進入しなければ、該板状体を的確に取り出すことができないため、基台の基準部に対する下部L型保持パッドの保持溝配列方向の位置が重要となる。従って、下部L型保持パッドを基台の基準部との間で保持溝配列方向に位置決めしておけば、ロボットハンドによる板状体の取り出し作業が円滑に行われる。

更に、このような構成によれば、ロボットハンドが板状体を順に取り出していく過程において、最初に取り出すべき板状体の位置(特に配列方向の位置)が正確であれば、ロボットハンドは各保持溝に保持されている板状体を1枚ずつ順々に的確に把持して取り出し動作を実行できることになり、全ての板状体に対する一連の自動取り出し作業を円滑に行うことが可能となる。この場合、後続の板状体の配列ピッチに多少の誤差が生じていても、最初に取り出すべき板状体の位置が正確でありさえすれば、それらの板状体の自動取り出し作業は円滑に行われ得るものである。

これに対して、仮に最初に取り出すべき板状体の位置に狂いが生じていると、ロボットハンドが板状体と干渉したり或いは板状体から離反し過ぎるなどして、取り出し動作を行えなくなる虞がある。従って、保持溝配列方向の一端に存する保持溝またはその近傍を、基台の基準部に対して位置決めしておけば、最初に取り出すべき板状体のみならず、後続の板状体に対しても円滑な取り出し作業を実行することが可能となる。

前記包装資材と共に両保持パッドを上下方向で拘束して両保持パッドの離反を防止する固定バンドとしては、樹脂ロープ、ひも、ゴムバンド、樹脂テープ、接着テープ等の通常の結束作業で使用される材料等が使用可能であり、強度及び耐久性の点でポリプロピレンバンドが適している。固定バンドにより基台から板状物全体の離反を防止する際には、基台に設けられた孔部、フック金具、リング金具等に固定バンドを通すか、または金属製または樹脂製のフック部材等で係止する。

本発明では、板状物の収納効率を高める上で、基台上に複数の下部L型保持パッドがそれぞれ板状物を水平方向に取り出し可能に基台上に配設されていることが重要である。さらに、基台上に、複数の下部L型保持パッドが、その略垂直部の保持溝のない背面を互いに対向させ、即ち、背中合わせ状態で配設されていると、所定寸法の基台上での板状物の収納効率を高めることが可能となる。

この実施例1に係る板状物の梱包体10は、その主たる構成要素として図1(A)に示すように、剛性の高い樹脂等でなる矩形の成形体で構成された基台12と、基台12の上面12aに着脱可能に配置される板状物として、例えば、1000mm×600mm×厚さ3mmの寸法を有する100枚のガラス板13を、その板厚方向に所定の間隔で並列保持するための複数の保持溝14aを有するポリプロピレンの発泡成形体により構成された断面が略L字形の下部L型保持パッド14とを備えており、この場合、基台12上に、2つの下部L型保持パッド14、14が略垂直な側板部14bの保持溝14aのない背面をスペーサ26を介して互いに対向させ、即ち、背中合わせ状態で配設されている。また、下部L型保持パッド14は、底面に図示しない凹部が形成されており、基台12の上面12aに設けた図示しない凸部に嵌合させることにより所定の位置に正確に固定されている。なお、表面に機能性の膜付け等を施してガラス板13に表裏面や上下の識別が必要な場合には、例えば、ガラス板13の1コーナー部にマーキング13aを設けておき、下部L型保持パッド14に整列配置させておく。

これにより、ガラス板13が外気から遮断されるのでその清浄度を維持することが可能となる。具体的には、ガラス板13として、多種類のPDP用ガラス基板をそれぞれ収納したところ、何れのガラス板13でも極めて高い清浄度を維持していることが確認することができた。

また、上記梱包体では、上下のL型保持パッド14、15を接近又は離隔させることによりガラス板13の高さ寸法が異なる場合にも対応でき、しかもガラス板13の幅寸法も広い範囲で選択可能である。従って、梱包されるガラス板13の寸法自由度が増大し、梱包材料のみならず梱包体の共用化を図ることが可能となる。さらに、上下のL型保持パッド14、15は、ガラス板13を保持するために最小限の部材で構成されている。このため、従来に比べて射出成形時の所要樹脂量を大幅に削減でき、梱包体のコストダウンが達成され、使用不能となった後の廃棄物も最小限にすることができる。

実施例2の梱包体31では、図11(A)に示すように、基台32は、剛性の高い樹脂等でなる矩形の成形体で構成され、また基台32の上面部33は、剛性の高い敷板34で構成されている。詳述すると、図11(B)に示すように、敷板34は、アルミまたはアルミ合金等の軽金属でなる矩形平板状の金属板から構成され、基台32の上面部33に載置固定されている。敷板34の上面の一側から他側に亘って、一対の平行なガイドレール37が固定されている。ガイドレール37には、図示しない係合突部が形成されると共に、敷板34には、これに対応する係合孔(図示省略)が形成され、この係合孔に係合突部が係合された状態で、ガイドレール37が止着部材(ネジやリベット等)を用いて敷板34に固定されている。さらに敷板34の上面の一端側には、下部L型保持パッド36を載置して固定する各ガイドレール37をまたぐ形状の凹部35aを有する固定ベース35が固定されている。また、ガイドレール37にはガラス板43のサイズに合わせた所定位置にスライドベース38が係止固定され、スライドベース38上面には先記の下部平パッド39が固定されている。スライドベース38には、各ガイドレール37に対応する位置(図例では2箇所)に、ガイド用凹部38aが形成され、この各ガイド用凹部38aが各ガイドレール37にスライド可能に嵌合保持されている。

下部L型保持パッド36は、図12(A)、(B)に示すように、基台32よりも大幅に剛性の低いポリプロピレンやポリエチレン等からなる発泡樹脂成形体であって、側板部36bと水平板部36cとをL字形に一体成形したものである。側板部36bの内側面には、PDPやLCD等のフラット型ディスプレイに使用される複数枚のガラス板43の側縁部を把持する上下方向に沿う複数本の保持溝36aが所定ピッチで並列状に形成されている。この保持溝36aの上端部には、ガラス板43の上方からの挿入を容易にすべく、溝幅が上方に向かって漸次拡開するようになっている。また、ガラス板43を出し入れする際に、ガラス板43の下端縁を受けるための補助ロボットハンド挿入用のスペースを確保するために、保持溝36aの形成領域に対して凹状となる保持溝の非形成部36eを設けてある。
