本発明は、内面に蛍光体層を備えるランプ用ガラスバルブの製造方法、その製法により得られるランプ用ガラスバルブおよびそのランプ用ガラスバルブを用いた無電極放電ランプに関し、特に、外観不良の発生を抑制するための技術に関する。

【従来の技術】
電磁誘導により発光駆動する無電極放電ランプは、エネルギ効率および寿命という面から優れ、近年注目を集めている。
無電極放電ランプは、放電ガスが封入されたガラスバルブと、このガラスバルブに近接して配される誘導コイルと、誘導コイルに高周波電流を供給する駆動回路などから構成されている。

この内、ガラスバルブの構造について、図7を用いて説明する。図7は、ガラスバルブの展開図(一部断面図)である。
図7に示すように、ガラスバルブは、発光部である外管210と、誘導コイル収納部としての内管215とからなる。外管210は、球体部210aとネック部210bとからなっており、ガラス器211の内面に蛍光体層212が形成されている。

また、内管215は、筒状部215a、フランジ部215b、細管215cなどからなり、筒状部215aの内面と細管215cとの間に誘導コイルを収納するための収納空間216を有している。
実際に無電極放電ランプとして組み立てられる際には、外管210の開口縁211cと内管215のフランジ部215bにおける外縁とが接合され、外管210と内管215との間に希ガスと水銀などからなる放電ガスが封入されて後、細管215cの端部が封止される。

ところで、外管210は、モールドに溶融させたガラス材料を注入して外管形状に成形し、工程性確保のために成型品の温度が完全に低下してしまわない内にネック部210bの開口縁211c予定部をカットして後、内面に蛍光体層212が形成されることで作製される。ここで、蛍光体層212は、ガラス器211の内部に液状の蛍光体材料を注入し、ガラス器211の内表面に薄くのばされた後、焼成し形成される。

【発明が解決しようとする課題】
しかしながら、上述のように、ガラス器211の内面に蛍光体層212を形成した際に、ガラス器211の一部領域に蛍光体層212が形成されない部分が生じることがある。これは、開口縁211cをカットする際に、細かなガラス片がガラス器211の内面に落ち、その一部がガラス器211の内面に溶着してしまい、これによって形成されたガラス片溶着部(痕)およびその周辺に蛍光体材料がうまく塗布されないためである。

このように蛍光体層212が部分的に形成されない外管210は、外側から見ると小さな斑点を有するものとなり、外観品質上において問題となる。
また、上述のような原因に起因する外観品質上の問題は、無電極放電ランプに限らず、熱間においてガラス管に切断加工を加えて後、内面に蛍光体材料を塗布するような工程を経て作製されるガラスバルブを備えるようなランプにも発生し得るものである。

本発明は、このような問題を解決するためになされたものであって、蛍光体塗布不良による外観不良の発生を低減できるランプ用ガラスバルブの製造方法、その製法より得られるランプ用ガラスバルブおよびそのランプ用ガラスバルブを用いた無電極放電ランプを提供することを目的とする。

【課題を解決するための手段】
上記課題を解決するために、本発明に係るランプ用ガラスバルブの製造方法は、熱間における切断加工によってガラスバルブ前駆体を切り出す切り出しステップと、切り出しステップにおいて飛散したガラス片がガラスバルブ前駆体の内面に溶着することにより形成されたガラス片溶着痕の大きさおよび分布密度を検出する検出ステップと、検出ステップにおいて検出されたガラス片溶着痕の大きさおよび分布密度が、予め設けられた判定基準を満足する場合にのみ、ガラスバルブ前駆体の内面に蛍光体材料を塗布する塗布ステップとを備えることを特徴とする。

この製造方法では、ガラスバルブ前駆体の内部に形成されたガラス片溶着痕の大きさおよび分布密度を検出し、この検出結果を判定基準と照らし合わせた後、判定基準を満足するガラスバルブ前駆体にだけ蛍光体材料を塗布するので、ガラス片溶着痕による蛍光体塗布不良の発生を抑制することができる。
また、本発明の製造方法では、内表面に蛍光体材料を塗布する前に蛍光体塗布不良が発生し得るガラスバルブ前駆体を検出するので、判定基準を満足しないようなガラスバルブ前駆体に蛍光体材料を塗布した後に塗布不良が検出されるというような無駄な工数、蛍光体材料を費やさなくても良い。

従って、本発明のランプ用ガラスバルブの製造方法では、無駄な工数および蛍光体材料を費やすことなく、蛍光体塗布不良による外観不良の発生を抑制することができる。
なお、上記ガラス片溶着痕とは、上述のように、切り出しステップにおいて飛散したガラス片がガラスバルブ前駆体の内面に溶着したものであるが、通常ガラスバルブ前駆体の内表面から多角形状に突出したものである。

スピンコート法を用いて蛍光体材料を塗布する場合には、ガラス片溶着痕の存在が蛍光体塗布不良へ影響し易いので、本発明のランプ用ガラスバルブの製造方法は、このような場合に特に有効である。また、特に、形成しようとする蛍光体層の層厚みが10μm以上25μm以下の範囲である場合には、上記ガラス片溶着痕による蛍光体塗布不良が外観不良へとつながらないようにするために、上記製造方法が有効となる。

上記製造方法において、具体的な判定基準としては、塗布しようとする蛍光体材料の粘度に基づいて設定されたものが望ましい。例えば、粘度が65mPa・s以上130mPa・s以下の蛍光体材料を用いようとする場合には、ガラス片溶着痕における全ての辺の長さが0.3mm未満であって、且つ、25mm2当たり2個以下の分布密度で判定基準を設定しておくことが望ましい。

上記ランプ用ガラスバルブの製造方法は、略球形状のバルブの内表面に蛍光体材料を塗布する無電極放電ランプの製造において、特に効果的である。
また、本発明のランプ用ガラスバルブは、内表面の少なくとも蛍光体層が積層されてなる領域において、全ての辺の長さが0.3mm未満であって、且つ、25mm2当たり2個以下の分布密度でガラス片溶着痕が存在することを特徴とする。

このランプ用ガラスバルブでは、上記規定の条件でしかガラス片溶着痕が存在していないので、蛍光体塗布不良がガラス片溶着痕の部分で生じていても、実質的に外観不良につながらない。
従って、このランプ用ガラスバルブは、蛍光体塗布不良による外観不良の発生が少ない。

【発明の実施の形態】
本発明の実施の形態に係るランプ用ガラスバルブの製造方法について、図1〜3を用いて説明する。本実施の形態においては、無電極放電ランプ用に用いるガラスバルブの製造方法を一例に、本発明の特徴および作用を説明する。
先ず、図1に示すように、本実施の形態に係る無電極放電ランプは、ガラスバルブ1と誘導駆動部2、ケース3を主な要素として構成されている。

誘導駆動部2は、樹脂製のボビン21の円筒部分にコイル22が巻回され、ボビン21のフランジ部の下側に駆動回路23が取り付けられている。
ケース3は、ランプの発光駆動時において、誘導駆動部2に人の手が触れたりするのを防ぐとともに、誘導駆動部2に水分が浸入するのを防ぐために設けられている。ケース3は、その下端部にE口金31が設けられており、外部ソケットに接続可能となっている。

図2に示すように、ガラスバルブ1は、略球形状をした外管10と、それに内装される内管15とが接合されてなる。
外管10は、球体部10aとその一端部(図では、下端部)に径方向に絞られたネック部10bとから構成されている。そして、ネック部10bの下側が開口されている。球体部10aは、略球状のガラス器11の内面に蛍光体層12が形成されている(図2の断面部分参照)。

蛍光体層12は、発光時に得ようとするランプの発光色により設定された配合比で赤(R),緑(G),青(B)の各蛍光体を混合し、これを含む液状の蛍光体材料を塗布した後、焼成することにより形成されたものである。
ガラスバルブ1における外管10と内管15との接合は、ネック部10bにおける開口縁とフランジ部15bの外周部とを溶着して行なわれている。また、接合後におけるガラスバルブ1は、真空排気された後の内部に対して、水銀(Hg)と希ガス(例えば、Ar)とからなる放電ガスが封入され、続いて細管15cの下端部が封止されている。

なお、内管15における筒状部15aは、ランプを組み付ける際に、その内部に設けられた収納空間(図2では、不図示)に、コイル22が巻回されたボビン21の筒部分が挿設される部分である。
外管10の製造方法について、図3を用いて説明する。
図3(a)に示すように、外管10の製造にあっては、モールドに溶融したガラス材料を流し込んでモールド品110を作製する。モールド品110は、外管10として用いられる外管部分111と後工程で切り取られる切り取り部112とからなる。その後、モールド品110は、外管部分111と切り取り部112との境界線にカッターを当てて全周の1/4〜1/5程度にキズが付けられ、外力付加により外管部分111が切り出される。

この時、モールド品110の温度は、完全に室温まで低下してはいない。つまり、外管部分111は、熱間での切断加工によって切り出されることになる。これは、タクトタイムを稼ぐという目的と、ガラスの歪を低減しようという目的とを達するためである。
また、型にガラス材料を流し込む際には、切り取り部112を上向きとして行なうため、モールド品110の切断にあっても、図3(a)に示すように、切り取り部112が上側、外管部分111が下側となった状態で行なわれる。これは、仮にモールド品110を型ごと上下反転させてから切断を行なうとすれば、工数がかかり、生産効率の低下を招いてしまうためである。また、モールド品110の温度が高い内に型に対して反転動作を加えるとすると、ガラスの歪も増すことになり好ましくないためである。

次に、図3(b)に示すように、モールド品110から切り出された外管部分111は、その内面に液状の蛍光体材料121が適量注入された後、外管部分111の中心軸を回転軸として自転されながら、且つ、回転軸自体も略180°角度変化されて、内面に均一な厚みで蛍光体材料121が塗布される(スピンコート法)。ここで、外管部分111の自転速度は、40rpm〜120rpmの範囲で設定されている。ただし、この数値は、外管部分111の大きさや、用いる蛍光体材料121の特性値などによって適切な値に調整される必要がある。

注入する蛍光体材料121には、例えば、次のようなR,G,B各色の蛍光体を所望の比で混合し、溶液で溶いたものが用いられる。
R;ユーロピウム付活酸化イットリウム
G;セリウム、テルビウム付活燐酸ランタン
B;ユーロピウム付活バリウム・マグネシウム・アルミネート
上記蛍光体材料121の特性値は、次に示すものとなる。

また、塗布時における蛍光体材料121の液温は、25℃に設定されている。

なお、蛍光体材料121を塗布する際の軸の回転角度については、本実施の形態では略180°としているが、必ずしもこれに制約を受けるものではなく、外管部分111の内面における必用部分に蛍光体材料121が均一な厚みで塗布できれば、180°以下であっても以上であってもよく、更には回転させてもよい。

外管部分111の内面に塗布された蛍光体材料121は、焼成工程を経た後、固化されて蛍光体層12となる。このときの蛍光体層12の層厚みは、ランプの輝度と紫外線から可視光への変換効率との両方がバランスされるポイントである厚み(例えば、10μm以上25μm以下)に設定されている。以上のようにして、外管10が形成される。

上述のように形成された外管10の内面を微視的に観察すると、外管10の内面には、ところどころに蛍光体層12が形成されていない部分122が存在する。この蛍光体層12が形成されない部分122は、スピンコート法を用いた塗布時に蛍光体材料121がガラス片溶着部115の背後にうまく回りこまずに形成された部分である。

図4中の拡大部分にガラス片溶着部115の一例を示す。ガラス片溶着部115は、切断加工時に生じたガラス片が内面に落下し、管軸中心部における外管部分111の内面に溶着したものであり、種々の形状のものがある。図では、一例として、三角柱状のものを示している。ここで、ガラス片溶着部115において、底辺がW、斜辺がH、長手の辺がLとするとき、本実施の形態に係る外管10では、これら全ての辺の長さが0.3mm未満となっている。また、他の2つのガラス片溶着部115についても同様に全ての辺の長さが0.3mm未満である。そして、その分布密度は、2個/25mm2以下になっている。これは、蛍光体材料121を塗布する前に、ガラス片溶着部115の大きさおよび分布密度によって、外管部分111を判定・選別しているためである。これについては、後述する。

本実施の形態に係るランプ用ガラスバルブの製造方法によって作製されたガラスバルブは、上記のような蛍光体層12が形成されていない部分122を有しているものの、外観品質の面で問題となるレベルにはない。これは、本実施の形態に係る製造方法では、蛍光体材料121を塗布する工程で対象となる外管部分111に存在し得るガラス片溶着部115が上記の判定基準を満足する大きさ(辺の長さ)および分布密度であり、これより蛍光体材料121の塗布不良が生じても、それが外観不良へとつながらないためである。

本実施の形態に係る製造方法において実施している蛍光体層12形成前のガラス片溶着部115の大きさおよび分布密度を検出するステップについて、図5および図6を用いて説明する。
図5(a)に示すように、モールド品111を外管部分111と切り取り部112とに切り分ける際には、切断線に当たる開口縁111cからガラス片116が飛散し、重力の影響を受けて外管部分111の内面下部に落下してゆく。落下したガラス片116の一部分は、ガラスの温度が高温であるために外管部分111の内面に溶着してしまう。

図5(b)に示すように、切り出し後の外管部分111は、姿勢が反転された後、内側に洗浄ノズルが挿入されて洗浄液が放出され、乾燥されることにより、洗浄が施される。この段階で外管部分111の内面に残っている埃やガラス片116などの大部分は、洗い流される。
しかし、外管部分111の内面に溶着してしまったガラス片116については、洗浄では取り除くことができない。そのため、上記図4に示したようなガラス片溶着部115が生じることになる。

図5(c)に示すように、洗浄の後のステップにおいては、球形状の部分を上側にして外管部分111を自転させながら、球形状の部分を外側からカメラ520で撮影する。カメラ520は、画像処理装置(不図示)に接続されており、カメラ520で撮影された画像が画像処理装置に入力されるようになっている。外管部分111の画像が入力された画像処理装置は、ガラス片溶着部115の大きさと分布密度を算出する。そして、この計測結果と予め設定された判定基準とから、製造ラインの制御部が当該外管部分111を蛍光体塗布工程に流すか否かを判定する。このとき、自転速度とカメラ520の可動速度とは、連動されており、外管部分111の球形状の部分が余すところ無く撮影されるように設定されている。

なお、予め外管部分111の内面におけるガラス片溶着部115が形成され易い領域がわかっている場合には、検査時間を短縮するために、その領域だけをカメラ520で撮影し、その撮影画像をもって判定を行なっても良い。例えば、ガラス片溶着部115は、管軸中心部における外管部分111の内面に多く形成される傾向にあるので、この部分を中心にカメラ520で撮影してもよい。これにより、撮影に要する時間が大幅に短縮され、生産性という面から望ましい。

上記判定の際に用いる具体的な判定基準としては、蛍光体塗布ステップで上記粘度の蛍光体材料121を用いる場合には、ガラス片溶着部115における全ての辺の長さが0.3mm未満であって、且つ、その分布密度が2個/25mm2以下である場合に、当該外管部分111を合格と判定し、蛍光体材料を塗布するステップへと流す。それ以外のものについては、製造ラインからリジェクトする。

この判定基準については、次のように設定される。
予めガラス片溶着部の最大辺の長さが異なる6水準のサンプルと、分布密度が異なる5水準のサンプルとを各々作製しておく。そして、これらの各サンプルに上記スピンコート法を用いて蛍光体材料121を塗布し蛍光体層12を形成する。出来上がった各サンプルを5人の観察者(A〜E)により観察し、外観不良であるか否かを判定する。結果の一例を表1および表2に示す。

なお、上記表1においては、ガラス片溶着部115の分布密度を1個/25mm2に固定し、最大辺の長さという要因のみ6水準で変えて評価している。同様に、上記表2では、ガラス片溶着部115の最大辺の長さを0.2mm以上0.3mm未満で固定し、分布密度という要因のみ5水準で変えて評価している。

表1に示すように、分布密度が1個/25mm2で固定の場合には、最大辺の長さが0.1mm未満、0.1mm以上0.2mm未満、0.2mm以上0.3mm未満の範囲内のものが合格判定となり、0.3mm以上のものが総合的に全て不合格判定となっている。
表2に示すように、ガラス片溶着部115の最大辺の長さが0.2mm以上0.3mm未満で固定した場合には、分布密度が1個/25mm2、2個/25mm2で合格判定となり、3個/25mm2以上では不合格判定となっている。

両表より、本実施の形態では、ガラス片溶着部115の全辺の長さが0.3mm、分布密度が2個/25mm2にという状態を基準とし、これを境に合否判定を行なう。
このような外管10作製工程における一連の流れについて、図6を用いて説明する。

図6に示すように、モールドされたモールド品110は、開口部がカットされて外管部分111が切り出され(ステップS1)、内部の洗浄・乾燥が行われる(ステップS2)。
洗浄後の外管部分111は、上記図5(c)のようにガラス片溶着部115の撮影がなされ(ステップS3)、画像処理装置によって数値化された後に、製造ラインの制御部(不図示)によって、上記判定基準に基づいて先ずその大きさについて判定がなされる(ステップS4)。

ガラス片溶着部115の全ての辺の長さが判定基準を満たす場合には、分布密度についての判定がなされる(ステップS5)。そして、ステップS4およびステップS5の両方においてその判定基準を満足する外管部分111には、蛍光体材料の塗布がなされる(ステップS6)。
一方、ステップS4あるいはステップS5の何れか一方の判定基準を満たさず不合格となった外管部分111は、不合格判定が下され、蛍光体材料121の塗布が行なわれることなく、ラインからリジェクトされる(ステップS7)。

以上のように、本実施の形態に係るランプ用ガラスバルブの製造方法では、蛍光体材料121を塗布する前に外管部分111の内面に形成されたガラス片溶着部115の大きさ(全ての辺の長さ)および分布密度を検出し、判定基準に基づいて蛍光体材料121を塗布するか否かの判定がなされるので、蛍光体塗布不良が発生し難い。尚且つ、本実施の形態に製造方法では、用いる判定基準を塗布しようとする蛍光体材料121の粘度などに応じて設定しているので、スピンコート法を用いて蛍光体材料121の塗布を行なう際にも効果的に外観不良の発生を抑制することができる。

また、従来の製造方法においては、仮に外管部分111の内面にガラス片溶着部115が存在していた場合にも、蛍光体層12を形成した後に外観検査を行なっていたので、その時点で外観不良と判定された場合、蛍光体層12の形成に費やした工数および蛍光体材料が無駄になっていた。
これに対して、上記本実施の形態に係る製造方法では、蛍光体塗布不良による外観不良の発生の可能性を、蛍光体層12を形成する前に判定して抑制できるので、工数および蛍光体材料の無駄が生じることがない。

なお、上記実施の形態では、形成しようとする蛍光体層12の層厚みを10μmに設定したが、10μm以上25μm以下の範囲内の厚みであれば、上述と同様の判定基準を用いることができる。
また、上記図6におけるステップS4およびステップS5で用いた判定基準は、ステップS6で用いる蛍光体材料121の粘度により決定されるものであり、必ずしも上述の数値に限定されるものではない。例えば、蛍光体材料121の粘度が156mPa・sのときには、判定基準におけるガラス片溶着部115の辺の長さは0.5mm未満、分布密度は3個/25mm2以下に設定すればよい。

また、上記実施の形態では、無電極放電ランプに用いるガラスバルブを一例に説明をしたが、対象とするガラスバルブは、内面に蛍光体層を形成するようなものであれば、無電極蛍光ランプに限定されるものではない。
また、ガラスバルブの形状についても、上記のように略球形状に限定されるものではなく、例えば、楕円形、樽形、円錐形、マッシュルーム形、管形、A形(JIS C 7710−1988など参照)などのバルブに適用することも可能である。

【発明の効果】
以上説明してきたように、本発明に係るランプ用ガラスバルブの製造方法では、ガラスバルブ前駆体の内部に形成されたガラス片溶着痕の大きさおよび分布密度を検出し、この検出結果を判定基準と照らし合わせた後、判定基準を満足するガラスバルブ前駆体にだけ蛍光体材料を塗布するので、ガラス片溶着痕による蛍光体塗布不良による外観不良の発生を抑制することができる。

従って、この製造方法では、効率よく蛍光体塗布不良による外観不良の発生を抑制することができる。
また、本発明のランプ用ガラスバルブでは、全ての辺の長さが0.3mm未満であって、且つ、25mm2当たり2個以下の分布密度という規定の範囲内でしかガラス片溶着痕が存在しないので、蛍光体塗布不良がガラス片溶着痕の部分で生じていても、実質的に外観不良につながらない。

従って、上記ランプ用ガラスバルブは、製造工程の大幅な変更などによるコストの上昇などを招くことなく、蛍光体塗布不良による外観品質不良の発生が少ない。
