【発明の属する技術分野】
本発明は、電流取り出し用リード接続部のハンダに鉛を含まない環境に優しい積層型マンガン乾電池に関する。

【従来の技術】
積層型マンガン乾電池は、複数の素電池を収容している。複数の素電池は、積層されており、その端面には集電板が接している。また、素電池の積層体と集電板とは一体化されて電池群を構成している。電池群の表面はワックスで被覆されており、その上を熱収縮性樹脂チューブが覆っている。このような電池群は単独で用いられることもあるが、他の電池群と直列または並列に接続した状態で用いることもできる。

電池群の端部に配された集電板には、リードが接続されている。リードの他端は、他の電池群の集電板または電極端子を有する端子板と接続される。集電板とリードとの接合部にはハンダが用いられる。前記ハンダとしては、従来、Sn−Pb系の合金が用いられている。

しかし、上述のように、集電板の表面はワックスで被覆されているため、ハンダがつきにくいという問題がある。しかも、接合部の信頼性を高めようとして接合工程に時間をかけすぎると、熱でワックスが溶出したり、熱収縮性樹脂チューブが破損したりして、製品の絶縁性と密封性を保持できなくなる。

また、近年、従来のSn−Pb系のハンダに代えて、環境に優しい鉛を含まないハンダ(鉛フリーハンダ)を用いることが望まれているが、鉛フリーハンダは、一般に高融点である。そのため、鉛フリーハンダを用いると、接合部に熱がかかりすぎて、ワックスの溶出と熱収縮性樹脂チューブの破損が生じやすい。一般に、鉛フリーハンダの固相線温度は、Pb−Snの共晶温度(183℃) 以上であり、液相線温度は450 ℃以下となる。

【発明が解決しようとする課題】
本発明は、上記問題を鑑みたものであり、ワックスで被覆された集電板から迅速にワックスを除去するとともに、集電板のワックスが除去された部分に短時間で濡れ広がることができる鉛フリーハンダを用いることにより、信頼性の高い鉛フリーの積層型マンガン乾電池を提供することを目的とする。

【課題を解決するための手段】
本発明は、複数の素電池からなる積層体およびその少なくとも一方の端面に接する集電板からなる電池群、前記電池群の表面を被覆するワックス、前記ワックス上から少なくとも前記電池群の側部を覆う熱収縮性樹脂チューブ、前記集電板に接続されたリード、前記集電板と前記リードとを接続するハンダからなる接合部を有し、前記ワックスで被覆された前記集電板の表面は、前記熱収縮性樹脂チューブで覆われない露出部を有し、前記リードは、前記露出部に接続されており、前記ハンダは、主体をなすSnと、Agとを含む合金からなり、前記合金におけるAgの含有量が2.0重量%以上5.0重量%以下である積層型マンガン乾電池に関する。なお、前記合金はPbを含まない。
前記合金は、さらに銅を含むことができる。前記合金におけるCuの含有量は0.5重量%以上1.5重量%以下であることが好ましい。

【発明の実施の形態】
実施の形態1
図1は、本発明の実施の形態1にかかる積層型マンガン乾電池の一例の要部上面図である。図1には、積層された複数の素電池11と集電板12、13からなり、透明な熱収縮性樹脂チューブで覆われた電池群10(以下、単に電池群という)を示す。図1に示される4つの電池群のうち、3つでは内部構造が省略してある。積層された複数の素電池11は直列に接続されており、その両端面にそれぞれ正負の集電板12、13が接触している。これらはテープ14で緊縛されている。

集電板には、電子伝導性材料を特に限定なく用いることができるが、スズメッキ鋼板からなるものが一般に用いられる。また、熱収縮性樹脂チューブやテープには、従来から積層型マンガン乾電池に用いられている当業者に周知のものを特に限定なく用いることができる。

前記電池群の全表面はワックスで被覆されている。電池群の全表面をワックスで被覆する方法としては、テープ14で緊縛された状態の電池群をワックス槽に浸漬する方法が便利である。ワックスには、一般にパラフィンからなるものが用いられるが、特に限定されない。

図1において、4つの電池群は、リード15a〜15cを介して直列に接続されている。また、電位の最も低い位置および最も高い位置にある集電板には、リード16a、16bが接続されている。これらのリードの他端は、図示されていないが、それぞれ正負の電極端子を有する端子板などに直接または間接に接続される。これらリードには電子伝導性材料を特に限定なく用いることができるが、銅からなるリードが好ましい。なお、直列に接続された電池群は、さらに複数を積層して用いる場合もある。図2は、積層された電池群の正面図であり、図3は背面図である。これらの図において、8つの電池群のうち、7つでは内部構造が省略してある。

ここで、リードと集電板との接合部17にはハンダが用いられるが、本発明は、接合部に用いるハンダの組成に主要な特徴を有する。すなわち、本発明においては、集電板の表面がワックスで覆われているため、集電板から迅速にワックスを除去するとともにワックスが除去された部分に短時間で濡れ広がることができる特定の組成のハンダを用いる必要がある。具体的には、リードと集電板との接合部には、主成分であるSnと、Agと、場合によってはCuを含む合金を用いる。ハンダ付方法としては、ハンダをハンダゴテで溶かして接合部分に載せ、固化する方法を採用することができる。

合金中のAgは、ワックスで被覆された集電板へのハンダの濡れ性を大きく改善するとともに、合金の耐熱疲労特性の改善に大きな効果がある。そのため、融点が比較的高い鉛フリーハンダを用いても、そのハンダが所定量のAgを含む場合には、リードと集電板との接合部に熱がかかりすぎて、ワックスが溶出したり熱収縮性樹脂チューブが破損したりすることはない。

また、合金におけるAgの含有量が大きいほど、ワックスで被覆されたハンダの集電板への濡れ性が向上する。しかし、合金におけるAg含有量が2.0重量%未満では、ワックスで被覆された集電板にハンダが短時間で濡れ広がることができない。従って、合金におけるAgの含有量は、少なくとも2.0重量%以上であることが必要となる。一方、Ag含有量が5.0重量%をこえると、合金の液相線温度が高くなるため、ハンダ付けも高い温度で行わなければならず、ワックスの過剰溶出や熱収縮性樹脂チューブの破損を防ぐことができない。

Cuは、Agと同時に添加することで、いわゆる食われを防止する効果を有する。また、Cuには、合金の融点を下げたり、合金強度を高めたりする効果も期待できる。これらの効果を得るためには、合金におけるCuの含有量が0.5重量%以上であることが好ましいが、1.5重量%をこえると、逆に合金の液相線温度が急激に上昇する。従って、Cuの含有量は0.5重量%以上1.5重量%以下であることが好ましい。

Snは合金の主成分であり、合金の90〜97.5重量%を占めていることが好ましい。Snの含有量がこのように多く、Pbを含まない合金は、従来のPb−Sn系合金に比べて融点が高くなるが、環境に優しく、強度が高い点でも有利である。

前記合金は、ハンダの引っ張り強度を高める観点から、さらにBiを含むこともできる。ただし、Biの含有量が多くなると、融点が下がり、ハンダ接合において良好な結果が得られるように思われるが、ハンダ内のBiの相においてクラックが生じやすくなる。従って、多量のBiの添加は困難である。

ハンダには、フラックス成分を含ませることができる。また、前記合金の粉末とフラックス成分との混合物からなるクリームハンダを用いることもできる。例えば平均粒径10〜75μm程度の合金粉末と、液状フラックスとを配合・混練してクリームハンダとすることができる。

実施の形態2
図4は、本発明の実施の形態2にかかる積層型マンガン乾電池の一例の要部縦断面図である。ここでも、積層された複数の素電池47からなる積層体およびその上端面に接する正極集電板45からなる電池群は、ワックスで被覆されている。ワックスで被覆された電池群は、熱収縮性樹脂チューブ44で覆われた後、外装缶50に収容される。

集電板、ワックス、熱収縮性樹脂チューブ等には、従来から積層型マンガン乾電池に用いられているものを、特に限定なく用いることができる。また、電池群の全表面をワックスで被覆する方法としては、実施の形態1の場合と同様に、電池群をワックス槽に浸漬する方法を採用することができる。

電池群の下端面と底板49との間には、突起部48を有する負極リード板が設置されており、電池群の下端面に突起部48を押しつけることで集電を確保している。あるいは、電池群の下端面に負極リード板を溶接することもできる。また、負極リード板は、端子板43に設けられた負極端子42と接続されている。一方、正極端子41は、正極リード46を介して、正極集電板45に接続されている。正極リード46と正極集電板45との接合部401には、実施の形態1で述べたものと同様のハンダが用いられている。このハンダは、ワックスで被覆された集電板から迅速にワックスを除去するとともに、集電板のワックスが除去された部分に短時間で濡れ広がることができる。従って、リードと集電板との接合部に熱がかかりすぎて、ワックスが溶出したり熱収縮性樹脂チューブが破損したりすることはない。

次に、素電池について図5、6を参照しながら説明する。図5は、素電池の一例の縦断面図である。この素電池は、実施の形態1および2のどちらの積層型マンガン乾電池にも適用することができる。
図5に示すように、素電池57は、マンガンを含む正極合剤54、正極合剤を収容するカップ状のセパレータ53、そのセパレータを介して正極合剤54の底面に対面する亜鉛−炭素結合極板、ならびにこれらを包囲する熱収縮性樹脂チューブ52からなる。亜鉛−炭素結合極板は、セパレータと接する亜鉛部分51とその外側の炭素部分55からなる。また、熱収縮性樹脂チューブ52は、セパレータを介して、正極合剤54の側面全体を覆うとともに、正極合剤の上面と亜鉛−炭素結合極板の炭素面をそれぞれ同心円状に覆っている。正極合剤および前記炭素面の中心部は熱収縮性樹脂チューブで覆われていない。

このような素電池は、図6に縦断面で示すような底面中心に穴の空いたカップ状の熱収縮性樹脂チューブを用いて作製することができる。例えば、カップ状の熱収縮性樹脂チューブの底面内側に亜鉛−炭素結合極板を設置し、その内側にカップ状のセパレータを配し、次いで、正極合剤をセパレータの内側に充填することで、所望の素電池を得ることができる。

このような素電池を上下方向に積層する場合、上に位置する素電池の亜鉛−炭素結合極板の炭素部分55と、下に位置する素電池の正極合剤54の熱収縮性樹脂チューブで覆われない部分とが接し、これらの素電池が直列に接続されることになる。また、最上部の素電池の正極合剤の熱収縮性樹脂チューブで覆われない部分は、正極集電板に接することになる。一方、最下部の素電池の亜鉛−炭素結合極板の炭素部分は、そのまま負極リード板の突起部に押しつけたり、負極集電板に接することができる。

次に、実施例に基づいて本発明をさらに詳細に説明する。
【実施例】
《実施例1》
ここでは、実施の形態1に係る積層型マンガン乾電池を作製した。
(i)素電池の作製
図6に示すような、底面中心に穴の空いたカップ状の熱収縮性樹脂チューブ、および亜鉛−炭素結合極板を用意し、チューブの底面内側に亜鉛−炭素結合極板を亜鉛側を上にして設置した。次いで、亜鉛−炭素結合極板の亜鉛面および熱収縮性樹脂チューブの内面に接するようにカップ状のセパレータを配し、その中に電解液を注いだ。電解液には、比重1.3g/cm3の塩化亜鉛水溶液を用いた。次に、セパレータの内側に、二酸化マンガン、炭素粉末および塩化亜鉛水溶液の混合物からなる正極合剤を充填し、熱収縮性樹脂チューブを加熱により収縮させて所望の素電池を得た。素電池の大きさは、横20mm×縦14mm×厚さ2mmであった。

(ii)電池群の作製
40個の素電池を積層し、最上端に正極集電板を、最下端に負極集電板を配し、全体をテープで緊縛し、その全面をパラフィンからなるワックスで被覆した。次いで、得られた電池群を熱収縮性樹脂チューブで覆い、チューブを加熱により収縮させて図1に示したような所望の形態の電池群を得た。
この電池群の両端部では、図2、3に示したように、集電板の中心部を除く周縁部が熱収縮性樹脂チューブで覆われており、チューブで覆われていない集電板の中央部は、電池群を緊縛するテープで占められている。そして、チューブで覆われないテープの両側のエリアには、ワックスで被覆されたままの集電板が露出している。このエリアがリードの接続部となる。

(iii)電池群の接続
図1に示すように、リードを介して4つの電池群を直列に接続した。その際、リードと集電板との接合部には、表1に示す組成の合金からなるハンダを用いた。

図2、3に示すように、4つの電池群を2層に積層した。次いで、所定のリードを、それぞれ正極端子および負極端子を有する端子板の所定の箇所に接続した。最後に、これらを外装箱に挿入して、公称電圧240V×2の積層マンガン乾電池を完成した。

(iv)ハンダ接合部の評価
[ハンダ接合部の状態]
表1に示すハンダをそれぞれ用いた集電板とリードとの接合部の状態を観察した。その結果、接合部の状態は全て同等であり、従来のSn−Pb系のハンダを用いた場合と同等であった。

[接合部の引っ張り試験]
表1に示すハンダをそれぞれ用いた集電板とリードとの接合部の引っ張り強度を、IMADA製引っ張り圧縮試験機SV100−Eを用いて測定した。その結果、接合部の引っ張り強度は全て10kgfであり、従来のSn−Pb系のハンダを用いた場合と同等であった。ただし、Biを比較的多く添加した試料5では、ハンダからなる接合部に微少クラックを生じたため、強度は低目であった。

[作業性]
表1に示すハンダをそれぞれ用いて集電板とリードとの接合を行った際の接合に要した時間を測定した。接合に要した時間が3.0秒以内の場合は◎、3.0秒をこえて5.0秒以内の場合は○、5.0秒をこえた場合は×とした。結果を表2に示す。なお、結果が×の場合には、熱によってワックスが溶出したり、熱収縮性樹脂チューブが破損したりする不具合が生じた。

[電池特性]
表1に示すハンダをそれぞれ用いて集電板とリードとの接合を行った電池の初度および45℃で1月保存後の電池電圧(OCV)を測定した。ただし、各電池はそれぞれ5個用意し(n=5)、それらのOCVの平均値を求めた。結果を表2に示す。なお、電池群からのワックスの過剰溶出や熱収縮性樹脂チューブの破損が起こると、電池の密封性が低下するため、電池電圧の自己消耗が激しくなり、OCVの劣化が大きくなる。

表2の結果から、合金におけるAgの含有量が2.0重量%未満の試料2〜4では、作業性が著しくわるくなることがわかる。なお、結果が×の場合には、ワックスが溶出したり、熱収縮性樹脂チューブが破損したりしたため、電池特性の評価は行わなかった。

一方、合金におけるAgの含有量が2.0重量%以上の試料5〜8では、作業性および電池特性が良好であり、Agの含有量が3.0重量%以上では、特に良好である。ただし、合金におけるAgの含有量が5.0重量%をこえると、45℃で1月保存後のOCVの劣化が大きくなっている。これは、ハンダの融点が高くなりすぎ、ワックスの過剰溶出や熱収縮性樹脂チューブの破損が起こったためと考えられる。
なお、上記以外に、Agの含有量が2.0〜5.0重量%の合金について、銅の含有量を変化させて同様の検討を行ったところ、合金におけるCuの含有量が0.5重量%未満の合金の一部では、ハンダに食われが生じることがあった。

【発明の効果】
本発明によれば、ワックスで被覆された集電板から迅速にワックスを除去するとともに集電板に短時間で濡れ広がることができる鉛フリーハンダを用いることにより、信頼性の高い鉛フリーの積層型マンガン乾電池を提供することができる。

The battery voltage (OCV) was measured at the beginning and after storage for one month at 45 ° C. for the battery in which the current collector and the lead were joined using the solders shown in Table 1, respectively.
