【発明の属する技術分野】
この発明は、表面が絶縁被膜によって被覆された絶縁導線および自己融着性絶縁導線に関する。

【従来の技術】
従来、スピーカ用ボイスコイルやモータコイル等に使用される絶縁導線は、自己融着性を備えるために、図1に示されるように、導線1を被覆する絶縁被膜2の表面に融着被膜3が形成されている。

そして、この絶縁被膜2は、ポリエステル等の絶縁塗料によって形成されており、融着被膜3は、有機溶剤に溶解したアルコール可溶性ポリアミド系樹脂塗料によって形成されている。

【発明が解決しようとする課題】
ここで、近年の電気機器の高性能化に伴って、例えばスピーカ用ボイスコイルやモータコイル等への負荷が大きくなって、これらのコイルを構成する絶縁導線に対して高い耐熱性が要求されるようになってきたが、従来の絶縁導線は、絶縁被膜2を形成するポリエステル等の絶縁塗料の耐熱温度が350℃程度であるために、この350℃以上の環境下においては絶縁導線の特性が低下してしまうといった問題が生じるようになってきた。

このため、絶縁被膜を耐熱性を備えた材料によって形成することが考えられたが、今度は、絶縁被膜と融着被膜とが剥離し易くなるといった新たな問題が発生してきた。

この発明は、上記のような従来の絶縁導線および自己融着性絶縁導線が有している問題点を解決するために為されたものである。

【課題を解決するための手段】
上記目的を達成するために、この発明(請求項1に記載された発明)は、導線の外周面に絶縁被膜が形成され、この絶縁被膜の外周面にプライマが形成され、さらに、このプライマの外周面に融着被膜が形成されていることを特徴としている。

【発明の実施の形態】
以下、この発明の最も好適と思われる実施形態について、図面を参照しながら説明を行う。

図2は、この発明による絶縁導線の実施形態の一例を各被膜を剥き出した状態で示す斜視図であり、図3はこの絶縁導線の横断面図である。

この例における絶縁導線10は、銅またはアルミニウム等の導電性金属によって形成された導線11の外周面が、セラミック絶縁被膜12によって被覆されている。

導線11の直径は、この例では0.02〜0.6mmである。
そして、この絶縁被膜12の外周面が、プライマ13によって被覆されており、さらに、このプライマ13の外周面が融着被膜14によって被覆されている。

セラミック絶縁被膜12は、ジルコニウムの化合物およびシリコンの化合物を含む図4に示されるようなコーティング用組成物を導線1の外周面に塗布した後に熱硬化させたジルコニウムシリコンによって形成されている。
このセラミック絶縁被膜12の厚さは、この例では、3〜12μmである。

以下、セラミック絶縁被膜12について説明を行う。

セラミック絶縁被膜12には、以下の(a),(b),(c)の組成物からなるコーティング用組成物(但し、(a)+(b)+(c)=100重量部)が用いられる。

(a) 一般式(R1 2 Si)n(OR2)2(式中、R1は炭素数1〜8の有機基、R2は炭素数1〜5のアルキル基または炭素数1〜4のアシル基を示す)で表わされるオルガノポリシロキサンの群から選ばれた少なくとも1種を固形分換算で5〜55重量部
(b)一般式Zr(OR)4(式中、Rは炭素数1〜5の炭化水素残基を示す)で表わされるジルコニウムテトラアルコキシド,ジルコニウムテトラアルコキシドの加水分解物およびこの加水分解物の部分縮合物の群から選ばれた少なくとも1種のジルコニウム化合物、または、このジルコニウム化合物と一般式Si(OR)4(式中、Rは炭素数1〜5の炭化水素残基を示す)で表わされるテトラアルコキシシラン,テトラアルコキシシランの加水分解物およびこの加水分解物の部分縮合物の群から選ばれた少なくとも1種のシラン化合物との混合物を固形分換算で0.5〜15重量部
(c)有機溶剤を30〜94.5重量部
このコーティング用組成物は、オルガノポリシロキサンに対して非常に速い反応性を有し、かつ、耐熱性および耐食性,耐久性に優れたジルコニウム化合物またはシラン・ジルコニウム化合物を配した組成物であり、柔軟性のある高耐熱性の絶縁膜を作るので、上記セラミック絶縁被覆12に好適に用いることが出来る。

なお、上記成分(a),(b),(c)に、有機酸,無機酸,各種界面活性剤,カップリング剤,キレート剤,無機顔料などの添加剤を加えてもよい。

上記(a)成分におけるオルガノポリシロキサンは、高耐熱性で柔軟性のある絶縁被覆剤として使用される。

オルガノポリシロキサンは、ハロゲン化アルキルシランやアルコキシシランの加水分解物を脱水縮合したもので、純シリコーンワニスを使用する。

これは、シロキサン(−Si−0−Si−)結合を主鎖とし、メチル基、フェニル基を側鎖にもつシリコンポリマで、モノメチルまたはモノトリクロロシランに少量のジメチル,ジエチル,ジクロロシランを混合してつくった初期縮合物を溶剤に溶かしたもので、ポリシロキサン中に残っている水酸基同士の縮合をさらに進めて、三次元網目構造をつくるものである。

アルキル基がメチルのときに耐熱性が最も高く、撥水性に優れる。
このため、このコーティング用組成物におけるオルガノポリシロキサンは、主としてジメチルシリコーンレジンが使用される。

なお、上記(a)成分におけるオルガノポリシロキサン中の固形分は、通常45〜60重量%であり、好ましくは50〜55重量%である。

上記コーティング用組成物中における(a)成分の割合は、固形分換算で5〜55重量部、好ましくは25〜50重量部である。

5重量部未満では、塗膜が薄すぎたり、相対的に(c)成分が増えて塗着率が悪化し、また、55重量部を越えると、粘度が上昇し過ぎて作業性が悪くなったり、塗膜が厚くなりすぎて割れたりするので、好ましくない。

上記(b)成分におけるジルコニウムテトラアルコキシドは、微量の水の存在により加水分解し、加水分解物ジルコニウムテトラヒドロキシドとなり、また、この加水分解物が重縮合して部分縮合物を生じ、高分子量化して経時により薄膜をつくるので、上記(a)成分とともに高耐熱性被覆剤として、上記(a)成分の硬化および高密度化,高耐熱化を促進する働きをする。

上記(b)成分におけるジルコニウムテトラアルコキシドは、加水分解および重縮合反応が非常に速く、従って、(a)成分との併用によって、低温加熱で短時間に硬化する。

ジルコニウムテトラアルコキシド中のRは、例えば炭素数1〜5のアルキル基であり、メチル基,エチル基,n−ブチル基,sec−ブチル基,n−プロピル基などである。

上記(b)成分におけるテトラアルコキシシランも、上記ジルコニウムテトラアルコキシドと同様に、水の存在により徐々に加水分解し、加水分解物テトラシラノールとなり、また、この加水分解物が重縮合して部分重縮合物を生じ、さらに高分子量化して薄膜をつくるので、高耐熱性被覆剤として、(a)成分の硬化および高密度化,高耐熱化を促進する働きをする。

テトラアルコキシシランは、ジルコニウムテトラアルコキシドに比較すると、加水分解および重縮合反応が非常に緩やかである。

そこで、両者を混合することにより、加水分解速度が適度になり、作業性がよく、また、塗膜硬度(柔軟性)の調節、割れ防止などを行うことが出来る。

テトラアルコキシシラン中のRは、例えば炭素数1〜5のアルキル基であり、メチル基,エチル基,n−ブチル基,n−プロピル基,i−プロピル基などである。

具体的には、テトラメトキシシラン,テトラエトキシシラン,テトラ−n−ブトキシシラン,テトラ−n−プロポキシシランなどが挙げられ、これらの1種または2種以上を併用することもできる。

なお、上記(b)成分におけるテトラアルコキシシランは、テトラアルコキシシランの他に、加水分解物およびこの加水分解物の部分縮合物も包含するものである。

この加水分解物および部分縮合物は、組成物中においてテトラアルコキシシランから組成したものでもよく、また、組成物調整の際に、予め加水分解物または部分重縮合物を使用してもよい。

上記(b)成分として、ジルコニウムテトラアルコキシドとテトラアルコキシシランの混合物を用いる場合の混合割合は、20〜70:30〜80重量部であり、好ましくは、30〜60:40〜70重量部(但し、合計100重量部)である。

上記コーティング用組成物中における(b)成分の割合は、固形分換算で0.5〜15重量部、好ましくは、1〜5重量部である。

0.5重量部未満では、硬化反応が遅くなったり耐熱性が不十分になり、また、15重量部を越えると、反応が速くなり過ぎたり、また、硬化反応が進み過ぎて、塗膜に割れや剥離が生じる虞があるので、好ましくない.
上記(c)成分における有機溶剤は、(a),(b)成分の混合分散剤および濃度調整剤であり、また、これら(a),(b)成分の硬化速度調整剤として使用されるものである。

上記(c)成分における有機溶剤としては、例えば低沸点有機溶剤,グリコール誘導体,アルコール類が好適である。

具体例としては、キシレン,トルエン,メチルエチルケトン,エチレングリコール,酢酸エチレン,エチレングリコール,モノエチルエーテル,ジエチレングリコールモノブチルエーテル,n−ブチルアルコール,メタノール,エタノール等が挙げられる。
さらに、これらの1種または2種以上を併用することもできる。

上記コーティング用組成物中における(c)成分の割合は、30〜94.5重量部であり、好ましくは、40〜80重量部である。

30重量部未満では、組成物の粘度が高くなって作業性が悪くなったり、塗膜が厚くなり過ぎて割れたりする虞がある。

一方、94.5重量部を越えると、塗膜が薄すぎて絶縁性が実現できなくなる虞があるので、好ましくない。

次に、プライマ13について説明を行う。

プライマ13は、有機樹脂変性シリコンによって形成される。
この有機樹脂変性シリコンは、シリコンワニスと有機樹脂を不揮発分率50〜90:10〜50(合計100)で単にコールドブレンドするコールドブレンド法、または、有機樹脂と溶剤を窒素導入下で加熱した後、溶剤と縮合水を除去し、これにシリコンワニスをコールドブレンド法の場合と同様の比率になるように加えて昇温し、縮合水を除去した後、さらに溶剤を加えて粘度調節するクッキング法によって製造される。

このシリコンワニスは、コールドブレンド法の場合には、官能基が水酸基のものが使用され、クッキング法の場合には、メトキシ基および水酸基のものが使用される。

有機樹脂には、エポキシ,アクリル、ポリエステル,アルキッド,ウレタン,エポキシ変性アルキッドなどの樹脂のうちの1種または2種が使用される。

なお、上記において、プライマ13のシリコンと有機樹脂の比率は、50〜90:10〜50(合計100)であるが、60〜80:20〜40(合計100)の比率とするのが好ましい。

また、上記において、プライマ13の耐熱性と反応性を向上させるために、有機樹脂変性シリコンにアルコキシ金属やアルコキシ金属の加水分解物,この加水分解物の部分縮合物を加えるようにしても良い。

このアルコキシ金属としては、テトラアルコキシシラン,テトラアルコキシチタン,テトラアルコキシジルコニウムなどが挙げられる。

有機樹脂変性シリコンの例としては、以下のようなものが挙げられる。

融着被膜14は、ポリアミド系樹脂またはポリイミド系樹脂,エポキシ系樹脂を有機溶剤によって溶解させた塗料を、プライマ13の表面に塗布して、焼き付けすることにより成形する。
この融着被膜14の厚さは、この例では3〜10μmである。

上記の絶縁導線10において、セラミック絶縁被膜12と融着被膜14の間にプライマ13を形成するのは以下の理由による。

すなわち、セラミック絶縁被膜12を形成するジルコニアシリコンは、融着被膜14を形成するポリイミド系樹脂やポリイミド等の樹脂系ワニスとの密着性が悪く、融着被膜をセラミック絶縁被膜の表面に直接形成すると、例えば絶縁導線がスピーカ用ボイスコイルとして使用された場合のスピーカのハイパワー動作時等に、スピーカの大振幅動作によって、セラミック絶縁被膜と融着被膜とが剥離して、導線がスピーカのボビンから脱落する虞がある。

また、融着被膜がセラミック絶縁被膜の表面に直接形成された絶縁導線が、高温の環境下におかれた場合、セラミック絶縁被膜や融着被膜から発生するガスの圧力によって融着被膜とセラミック絶縁被膜とが剥離して、絶縁導線が、例えばスピーカのボビンなどの取り付け位置から脱落してしまう虞がある。

絶縁導線10は、この互いの密着性が悪いセラミック絶縁被膜12と融着被膜14との間に、プライマ13が、セラミック絶縁被膜12と融着被膜14のそれぞれの素材との間で良好な密着性を有する有機樹脂変性シリコンにより形成されることによって、融着被膜14がセラミック絶縁被膜12から剥離するのが防止される。

そして、この絶縁導線10は、プライマ13が耐熱性および耐屈曲性に優れた高密度の膜を形成する有機樹脂変性シリコンにより形成されることによって、耐熱性と使用時の屈曲性を確保することが出来る。

このプライマ13の厚さは、このプライマ13を形成する有機樹脂変性シリコンが有する耐熱性に応じて、1〜5μmとするのが好ましい。

なお、このプライマ13は、セラミック絶縁被膜12が、ジルコニアシリコン(ジルコニウムの化合物およびシリコンの化合物を含むコーティング組成物)の他に、
・ シリコンワニス
・ テトラアルコキシシランの加水分解物
・ シリコンワニスまたはテトラアルコキシチタンとテトラアルコキシシランの加水分解物,分子混合物
・ 上記のそれぞれに絶縁性を有する粒子または繊維状の粉末を3〜50%混入した各混合物
などのセラミック系コーティング材によって形成される場合にも、適用することが出来る。

絶縁導線10のセラミック絶縁被膜12と融着被膜14との間にプライマ13を形成することによる絶縁導線10の性能試験を、下記の各方法によって行った。

(1)スピーカのMMP試験
図6は、セラミック絶縁被膜と融着被膜の間にプライマが形成された絶縁導線とプライマが形成されていない絶縁導線を、それぞれスピーカ用ボイスコイルとして使用したスピーカのMMP試験データを示している。

なお、この試験に使用した絶縁導線のプライマには、シリコンポリエステルワニスが使用されている。

このMMP試験は、図7に示されるように、それぞれ、直径0,25mmのプライマを有する絶縁導線とプライマを有しない絶縁導線を、スピーカ用ボイスコイル20としてボビン21に巻回して抵抗値3.5オームの巻線を形成し、200℃で30分間加熱することによって、巻線全体をボビン21に自己融着させたものについて行った。

この試験に使用されたプライマを有する絶縁導線とプライマを有しない絶縁導線の融着被膜には、何れも、ポリアミド系ワニスが使用されており、ボビン21は、ガラス繊維クロスにポリイミド樹脂をコーティングした材料によって成形されている。

図8は、図7のスピーカ用ボイスコイルが組み込まれた高出力スピーカを示す側断面図である。

MMP試験は、試験開始入力ワット数で高出力スピーカ30を1分間駆動させ、その後2分間休止することを10回繰り返し、それぞれの時点でスピーカ用ボイスコイル20の抵抗値から温度を求めることを、スピーカ用ボイスコイル20が破壊するまで、入力ワット数を10Wずつ上昇させながら繰り返して行う。

このMMP試験の結果、図6から、スピーカ用ボイスコイル20にプライマを有する絶縁導線を使用した場合(○のプロット)の方が、プライマを有しない絶縁導線を使用した場合(△のプロット)よりも、明らかにスピーカ用ボイスコイル20が断線する温度が高いことが分かる。

なお、このMMP試験において、最終的には、ポリアミド系ワニスの融着被膜が熱溶解してスピーカ用ボイスコイル20がボビン21から外れ、このスピーカ用ボイスコイル20が、プレート34またはヨーク35に接触することによって断線した。

なお、このスピーカ用ボイスコイル20の断線時においても、セラミック絶縁被膜は溶解することなく導線の被覆状態を保持していて、その絶縁性能を保持していた。

(2)セロテープ剥離試験
銅板にジルコニアシリコン絶縁塗料とプライマ,ポリアミド系ワニスを順に塗布して、加熱硬化させた後、セロテープによる剥離試験を行った。

また、比較例として、銅板にジルコニアシリコン絶縁塗料とポリアミド系ワニスを順に塗布して加熱硬化させた後、セロテープによる剥離試験を行った。

それぞれの被膜の加熱温度および時間,膜厚は、以下の通りである。

この剥離試験の結果、プライマを形成した被膜は、セロテープによって剥離が生じることはなかったが、プライマが形成されていない被膜の方は、セロテープにポリアミド系ワニスによる被膜が付着してその剥離が生じた。

(3)ボイスコイル・ボビン−コイル剥離試験
セラミック絶縁被膜にジルコニアシリコンを使用し融着被膜にポリアミド系ワニスを使用したセラミック絶縁導線について、プライマを形成した場合と形成しなかった場合とで、融着被膜の剥離強度の測定を行った。
なお、プライマには、シリコンポリエステルワニスを使用した。

この試験方法は、以下の通りである。
先ず、直径20mmの円筒状のポリイミドボビンに線径0.15mmのセラミック絶縁被覆導線を5mm幅に巻回して二層の巻線を形成し、200℃で30分間加熱して、巻線全体をボビンに一体的に融着させた。

そして、図10に示されるように、ボビン40を巻線41とともにその軸線に沿って半分に切断した後、巻線41をボビン40の接線方向に沿ってその巻き方向と反対側に剥離させていった。

このときの剥離強度の測定結果を示したのが図11である。
この図11から、プライマを形成したセラミック絶縁導線の方がプライマを形成しなかったセラミック絶縁導線よりも、剥離強度が約50パーセント向上していることが分かる。

なお、この剥離試験の終了後、プライマを形成したセラミック絶縁導線においては融着被膜が破壊していたが、プライマを形成しなかったセラミック絶縁導線の場合には、セラミック絶縁被膜と融着被膜との界面で剥離が生じていた。

上記のようなこの発明による絶縁導線の実施形態における例は、導線の外周面に絶縁被膜が形成され、この絶縁被膜の外周面にプライマが形成され、さらに、このプライマの外周面に融着被膜が形成されている絶縁導線の実施形態を、その上位概念とするものである。

この上位概念の実施形態における絶縁導線は、例えば絶縁被膜がジルコニアシリコンによって形成され、融着被膜がポリイミド系樹脂やポリイミド等の樹脂系ワニスによって形成される場合などのように、絶縁被膜と融着被膜のそれぞれを形成する材料の互いの密着性が良好でない場合に、両者との間で良好な密着性を有する材料で絶縁被膜と融着被膜との間にプライマが形成されることによって、絶縁被膜と融着被膜との間の剥離強度が増加される。

これによって、上記絶縁導線および自己融着性絶縁導線は、例えばこの絶縁導線がスピーカ用ボイスコイルとして使用された場合等において、スピーカのハイパワー動作時の大振幅動作等によって、絶縁被膜と融着被膜とが剥離して導線がスピーカのボビンから脱落するといった事態が発生するのを防止することが出来るようになる。
