【発明の属する技術分野】
本発明は、積層造形装置および積層造形方法に関し、熱可塑性シートを用いて3次元物体を形成する積層造形装置および積層造形方法に関する。

【従来の技術】
従来3次元物体を形成する積層造形装置としては、例えば特許文献1に記載されたいわゆる光造形装置がある。この装置は光硬化性の液体樹脂をレーザ光で硬化積層させ3次元物体を作る装置である。
また、特許文献2では、粉末状樹脂をレーザで溶融し、結合させて積層する積層造形装置が知られている。
一方、シートを用いる積層造形装置としては、例えば特許文献3に記載されたものがある。この装置は、シートを積層して3次元物体を形成するもので、3次元物体を構成する有効領域と3次元物体を構成しない不要領域とに切断された第1のプラスチックフィルムを準備し、この上方に第2のプラスチックフィルムを供給する。この際、第2のプラスチックフィルムにホットメルト接着剤が塗布してあり、加熱ローラにより接着させる。以上の工程を繰り返すことによりプラスチックフィルムを順次積層して3次元物体を造形する。
また上記接着剤方式の他に溶着方式も考えられ、従来、YAGレーザ等による溶着は、特許文献4等で知られているが、本技術は赤外線吸収率の異なる2つの部材を密着し、赤外線透過率の高い部材側からYAGレーザ等を照射し、赤外線吸収率の低い部材表面で発熱溶着させるものである。

【発明が解決しようとする課題】
しかしながら、上述した従来の積層造形装置には次のような問題点があった。
まず光硬化性の液体樹脂をレーザ光で硬化積層させ3次元物体を作る方法は、感光性の液体樹脂を使用するため装置設置環境に様々な制限があった。例えば、反応する光のある環境では使用できなかったり、液体樹脂自体が刺激性のあるものが多く、人体の皮膚を保護する保護具を使用して樹脂を扱ったり、3次元物体造形後、物体表面に付着している未硬化の樹脂を有機溶剤等で洗浄するためマスクの着用を必要としたり、有機溶剤の管理等が必要であるなど多くの問題があった。この為、従来の装置は特別な作業環境が必要で作業者も熟練した者が行う必要があった。

また粉末状樹脂から積層造形していく方法も、粉末が飛散しないよう専用の空間が必要であり、上記液体樹脂のように人体の皮膚への影響は少ないが、人体に吸引されると循環器系に影響がでるという懸念がある。

また、シートとホットメルト接着剤を用いる積層造形装置は、接着剤による接合のため、層間での剥離、シート本来の物性が損なわれる問題があった。また、液体や粉末状の樹脂を使用することに比べて設置場所の制限も少ないと考えられるが、接着剤に含有される化学成分の人体への影響や、オフィスなどクリーンな環境での使用には不適である。さらに、接着剤を塗布しているため、使用後に不要となった造形物あるいは造形時に発生した補助部材などをリサイクルするには不適である。

また、YAGレーザ等による従来の溶着による積層造形方式は、2以上の層の溶着は不可能で、多層積層することはできなかった。

【発明の目的】
このような従来技術の問題点に鑑みて、本発明は、高速な積層造形が可能であり、かつ、人体および環境への影響の少ない、積層造形装置および積層造形方法を提供することを目的とする。

【課題を解決するための手段】
上記目的を達成するため、本発明は3次元CADシステムのデータに基づいて、制御装置の指示により、ワークテーブルに、熱可塑性シートを順次積層載置する載置手段と、熱可塑性シートを順次切断する切断手段と、ワークテーブルに載置された熱可塑性シートに順次エネルギを照射し熱可塑性シート同士を溶着するエネルギ照射手段とを備え、シートの積層体としての3次元物体を造形することを特徴とする。

また、上記目的を達成するため、本発明は3次元CADシステムのデータに基づいて、少なくとも複数の層を積層して物体を造形する装置において、前記層が熱可塑性シートであって、前記データを処理して前記各層の所望の輪郭データを含む層データを創成するコンピュータ手段と、該輪郭データに基づいて熱可塑性シートを所望の輪郭に切断する切断手段と、前記コンピュータで処理された層データに基づいて第1の熱可塑性シート層に第2熱可塑性シート層を位置決めし載置する載置手段と、前記載置手段により重なり合わされた少なくとも2層の熱可塑性シートを加熱する加熱手段とを備えたことを特徴とする。

【実施例の1】
以下、本発明の一実施例を図面にしたがって説明する。図1は本発明に係る積層造形装置の概略構成を示す図である。
図1において、3は水平に設けられたワークテーブルであり、ワークテーブル3はアーム(図示せず)を介して昇降駆動手段(図示せず)に昇降可能に支持されている。なお、本実施例ではワークテーブルを水平に設置しているが、必ずしも水平に設置しなくてもよい。この図示していない昇降駆動手段は、例えばサーボモータやボールネジ機構等を有し、ワークテーブル3を所定に位置させ、所定ピッチ(後述する積層の厚さに対応するピッチ)で移動させ、更に初期位置まで復帰させることができる。

素材シート1はロール状に巻き取られた熱可塑性シートであり、このシートは下側層部(ワークテーブル3側)と上側層部を有し、下側層部は近赤外線領域の一部もしくは全ての光を吸収する素材で構成され、あるいは近赤外線領域の一部もしくは全ての光を吸収する処理が施されており、上側層部は近赤外線領域の一部もしくは全ての光を透過する素材で構成されている。

ここで、上記素材シートの積層造形工程を図14−1から図14−6に示す。各図において111はワークテーブル3(図示せず)の上に切断、載置された第1の熱可塑性シートであり、112は上記第1のシート111の上に積層載置される第2の熱可塑性シートである。まず第1のシートはテーブル3上で断面データに基づいてCO2レーザもしくはカッターにより所望の輪郭に切断される(図14−2)。次に切断された上記上記第1のシート111上に第2のシート112を載置する(図14−3)。次に第2のシート上に透明のガラス板113を載置しシートを密着させる(図14−4)。
次に描画パターンデータに基づきあるいは所定の走査経路にしたがってYAGレーザをガラス板の上から第2のシートに照射し第1と第2のシート111、112を溶着する。この時第2のシートの下側層部は近赤外線を吸収するので、第1と第2のシートの接触境界面でのみ有効に発熱し、第1と第2のシート111、112の溶着が行われる(図14−5)。次にガラス板を第2のシート上から移動させ、第2のシートに対応した断面データに基づいてCO2レーザもしくはカッターにより第2のシートを所望の輪郭に切断する(図14−6)。このような一連の工程を繰り返すことにより所望の積層造形物が得られる。

なおこの積層造形物以外の不要シート部分114は、シートの上記所望の輪郭切断時(図14−2及び図14−6)に、予め切れ目やミシン目を施すことにより積層工程完了後に容易に除去することができる。
また、上記不要部の切断は、上記載置の前に行ってもよく、載置の後に行ってもよい。

4−1、4−2、5−1および5−2はワークテーブル3の上方に設けられたレーザ走査装置であり、CO2レーザ部とYAG又は半導体レーザ部で構成されている。レーザ源4または5から出射されたレーザを光学系8または9を介してワークテーブル3上のシートに集光させ、そのレーザビーム6および7を走査することによって高精度スキャニングを行うようになっている。

図示しない制御装置は、CPU、メモリ(RAMおよびROM等)、入出力インターフェイス回路を含んでなる制御手段であり、制御装置には公知の3次元CAD(Computer Aided Design)システムが接続されている。この制御装置は3次元CADシステムから送信されてきた形状データを断面データに変換し、その断面形状データに基づいて昇降駆動手段、レーザ走査装置4−1、4−2、5−1および5−2、およびレーザ源4、5を制御し、さらにシート供給装置2を制御する。また、前記制御装置は、前記RAMおよびROM等に予め格納された所定の制御プログラムに基づいて、描画パターンデータに対応するレーザ走査装置4−1、4−2、5−1および5−2の走査駆動信号および層厚データに対応する昇降駆動手段の駆動信号を生成し、さらにシート供給装置2の駆動信号を生成し、これらの信号を所定タイミングで出力するようになっている。

次に、本実施例における造形作業手順と共にその作用を説明する。まず、予め3次元CADシステムによって3次元物体の設計がされると、コンピュータにより、その物体について微小間隔を隔てた複数の断面の形状データ等が作成され、そのデータが複数のシート層の輪郭パターンおよび層厚のデータとして制御装置に送信される。
制御装置では、その輪郭パターンデータからレーザ走査装置4−1、4−2、5−1および5−2の走査方向の走査量等を計算し、昇降駆動手段、レーザ走査装置4−1、4−2、5−1および5−2、レーザ源4および5の駆動タイミングを設定し、さらにシート供給装置2の各駆動手段の駆動タイミングを設定する。これらのデータは適当な記憶手段に記憶させておくことができる。

なお、本実施例においては、高密度スキャニングが可能なレーザ走査装置を使用しているが、本発明においては、シートにマスキングによる所定パターンの面状エネルギを与えることによって溶着、切断させることもできる。また、シートは、必ずしもロール状に巻き取られたものである必要はなく、所定サイズにカットされたシートを用いるものでもよい。本実施例において、シートをロール状にしたのは、シートのワークテーブルへの移載手段を簡素にできるからである。

その時の工程例を図13−1から図13−8に示す。各図において101はワークテーブル3(図示せず)の上に切断、載置された第1の熱可塑性シートであり、102は上記第1のシート101の上に積層載置される第2の熱可塑性シートである。まず第1のシートはテーブル3上で断面データに基づいてCO2レーザもしくはカッターにより所望の輪郭に切断される(図13−2)。次に切断された上記パターン部の表面にCO2レーザを照射し該表面に改質(白濁化)を施すことにより赤外線領域の一部もしくは全ての光に対する透過率を低下させる(図13−3)。次に改質を施した第1のシート上に第2のシート102を載置する(図13−4)。次に第2のシート上に透明のガラス板103を載置する(図13−5)。次に描画パターンデータに基づきあるいは所定の走査経路にしたがってYAGレーザをガラス板の上から第2のシートに照射し第1と第2のシート101、102を溶着する。この時第1のシートの上側表面部は赤外線領域の一部もしくは全ての光に対する透過率が低下しているので、第1と第2のシートの接触境界面でのみ有効に発熱し、第1と第2のシート101、102の溶着が行われる(図16−6)。次にガラス板を第2のシート上から移動させ、第2のシートに対応した断面データに基づいてCO2レーザもしくはカッターにより第2のシートを所望の輪郭に切断する(図13−7)。
次にその切断されたパターン部の表面にCO2レーザを照射し該表面に改質(白濁化)を施すことにより赤外線領域の一部もしくは全ての光に対する透過率を低下させる(図13−8)。このような一連の工程を繰り返すことにより所望の積層造形物が得られる。
なおこの積層造形物以外の不要シート部分104は、シートの上記所望の輪郭切断時(図13−2及び図13−7)に、予め切れ目やミシン目を施すことにより積層工程完了後に容易に除去することができる。

また、上述した改質に代え、熱可塑性シートの下側面に赤外線吸収剤を塗布、蒸着、接着、密着、あるいは赤外線吸収層を貼付するようにしてもよく、またそのような処理のされた熱可塑性シート材あるいは非熱可塑性シート材を用いてもよい。
また、熱可塑性シートに複数個の空気抜き穴が設け、層間の密着性を高めるようにしてもよい。これは、層間に空気層が存在すると、溶着不良を起こしやすいため、空気抜けを良くするためである。

以上説明した様に上記実施例によれば、高速な積層造形が可能であり、かつ、人体および環境への影響が少なく、層間剥離の少ない安定した高強度積層造形装置および積層造形方法が提供できる。具体的には、シートを接合する方法として、YAGまたは半導体レーザによる溶着と不要部分をCO2レーザまたは刃物による切断を行い、有効部分を多層積層し、3次元物体を形成し、接合強度が高く、層間剥離が少ない積層が行える。

また、シート同士の接合の手段としてのレーザに代えて、環境上実害のない接着材を用いてシート同士を圧着接合することにより、安価な装置とすることができる。

【実施例の2】
次に本発明の第2の実施例について図2〜図12に基づき説明する。
図3において、10は積層造形装置であり、11は立体形状データを生成し記憶するCADシステムである(図2)。CADシステム11で作成され記憶された立体形状データ(CADデータ)は第1コンピュータ12に送信される。
該第1コンピュータ12は、工作機械や光造形装置等で周知の手法により、受信したCADデータ24を、図7に示すような層データ25に変換処理する。該層データ25には、各層毎の輪郭データ、層厚みデータなどが含まれる。
第1コンピュータで生成された上記層データは第2コンピュータ手段13に送られる。このコンピュータ手段13は、上記輪郭データに基づき、後述する切断用レーザ17−1あるいは切断装置の経路データと、溶着用レーザ17−2の走査経路データを生成する。上述した第1及び第2コンピュータ12、13は全体としてコンピュータ手段を構成する。

14は水平に設けられたワークテーブルであり、このテーブル14は上述した第1実施例のワークテーブル3と同様に構成されている。またこのテーブル14は、後述する2つのレーザとシート材とのZ方向相対位置が一定あるいは所望の距離になるよう第2コンピュータで制御される。第2コンピュータとテーブルの駆動装置とが特許請求範囲で言う調整手段を構成する。この調整手段は、後述する第1の層の少なくともZ軸方向位置を検出する位置センサー(図示せず)を用い、その位置信号によりフィードバック制御を行うのが好ましい。

17−1はワークテーブル14の上方に設けられた切断用レーザ装置であり、上述した第1実施例のレーザ走査装置4−1、4−2と同様の構成を有している。この切断用レーザ装置17−1は、第2のコンピュータの経路データに基づいて、後述する熱可塑性シート材の切断を行う。一方、17−2はワークテーブル14の上方に設けられた溶着用レーザ装置であり、上述した第1実施例のレーザ走査装置5−1、5−2と同様の構成を有している。この溶着用レーザ装置17−2は、第2のコンピュータの走査経路データに基づいて、後述する熱可塑性シート材の溶着を行う。これらのレーザ装置17−1、17−2は、XYZの直行座標を有した駆動装置でもよい。またシート材料の切断は、機械式カッター装置を使用してもよい。18はシート供給装置であり、19はシート巻き取り装置である。これらは上述した第1実施例のシート供給装置、シート巻き取り装置と同様に構成されている。
