射出成形のための装置及びその方法
発明の分野
本発明はプラスチックから製品を射出成形するための装置及びその方法に関し
ており、さらに特定的には製品を通る正確な孔又は開口部を必要とする高品質の
製品をウェルドラインなしで成形することに関する。本発明はさらに特定的に光
ディスク又は磁気ディスクあるいは精密歯車などの一般に円形の製品の成形にお
ける使用を目的としている。
発明の背景
開口部又は孔を有する物体、例えば中心の孔を有する歯車、車輪などの成形は
常に問題を呈してきた。多くの場合そのような部品は型キャビティの少なくとも
片側からプラスチックを射出することにより成形される。これはしばしば、溶融
プラスチックがキャビティ全体にそして物体に孔又は開口部を形成する金属性の
芯の回りに流れる時に(as when)、プラスチック材料のウェルドライン
を形成させる。多くの目的の場合これは許容され得、射出条件の適切な選択によ
りウェルドラインの影響を最小にして許容することができる。
極く最近では、もっとずっと高い許容度(tolerances)及び均一性
が必要な新しい種類の製品がある。特に光ディスクの需要が増加している。これ
らは光−透過性ポリカーボネート樹脂などの合成樹脂から成形されるディスク基
質を有する。リードオンリーディスクは、音楽的音の信号、光学的像又はデジタ
ル情報であり得る所望の情報をコー
ド化している1系列のくぼみと平坦部を有するらせん状のトラックを持っている
。例えばアルミニウムの真空蒸着により製造される反射性フィルムが設けられる
。情報はくぼみと平坦部からのレーザービームの反射により読み取られる。これ
はディスクが均一な機械的性質を有することのみでなく、極度に均一な光学的性
質を有することも必要とする。コンパクトディスク又はCDsとして既知の音楽
的音などの記録のための現在のディスクの場合、ピットはある寸法を有している
。極く最近、より多くの情報をコード化できるようにするためにもっとずっと小
さい寸法を有するピットを用い、ビデオ信号をデジタル的にコード化するために
同じ方法を用いることが提案され、そのようなディスクはデジタルバーサタイル
(ビデオ)ディスク(Digital Versatile(Video)Di
scs)(DVDs)として既知であり、それは両面であることができる。その
ような小さい寸法の場合、一貫した均一な光学的性質を有することが必須である
。
さらに特定的には、屈折率におけるいずれの変動も全く許容され得ない。これ
は全体に多様な剪断歴を有する材料を個々のディスクの製造に用いることから生
じ得る。又、ウェルドラインは複屈折の問題を引き起こし得、これも許容され得
ない。類似の考えが情報信号を書き換えることができる磁気−光ディスク(ma
gneto−optical disc)に当てはまる。
この問題は少なくとも上記の型のディスクの記録の場合に認識されてきた。そ
のようなディスクの成形のための提案の共通の特徴は、ディスクの軸上に置かれ
るノズルを介してプラスチックを射出することである。プラスチックは最初に軸
方向に流れ、次いでゲートで90°回転して放
射状に外側に流れる。プラスチックはキャビティを均一に満たし、ウェルドライ
ンを避け、材料における複雑で不均一な剪断歴を避けるであろうというのが意図
である。しかし今日まではこれらの特性を必ず得られてきたわけではなく、多く
の場合に他の問題が生ずる。
関連技術
本記載にて挙げるすべての参照文献の開示は、引用することによりその記載事
項が本明細書の内容となる。
Wilsonに発行された米国特許第2,698,464号は、中心の孔を有
する記録ディスクの成形のためのダブルキャビティ型につき記載している。この
設計は自由に動き、2つの機能を有するピン部品を示している:それは成形機射
出ノズルを封止し、成形機ノズルに向かうその後への動きの間に孔を作る。Wi
lsonの’464のこのピン部品は型芯として働かず、型ゲートとして働かず
、溶融樹脂の流れを放射状にか又は他のやり方でキャビティに向かって導いたり
あるいは方向付けをしたりはしない。主な欠点として、射出の後のピン部品の後
への動きは射出される材料を型の主溝からすでに満たされた型キャビティ中に逆
にそして成形機ノズル中にも逆に向け直すであろう。情報キャリヤーディスクを
成形する場合、この方法は許容され得ず、それは余分の材料が最初に満たされた
材料とウェルドラインを生むであろうからである。又、Wilsonの’464
の型射出ノズルは固定であり、可動ピンと共働してある厚さの円形ゲートを形成
するためのゲーティング部分を有するチップ部分を持っていない。Wilson
の’464のピン部品の封止機能は横滑り弁ゲートを用いることにより実行する
ことができ、一方孔を作る機能はプランジャー26により行うことができる。
さらに別の熱ブシュ法(hot bushing technique)がG
PT Axxicon B.V.に譲渡された米国特許第5,324,190号
(Frei)に記載されている。これは:流入する溶融樹脂の流れをいくつかの
流れに割ること、溶融樹脂を熱く保持すること、固定された厚さの型ゲートを形
成すること、ゲートを閉じること及び成形品に孔を形成することといういくつか
の機能を有する可動弁ゲーティング部品を提供している。Freiの設計は生来
、溶融物を弁ゲート部品の回りに割ることによって及び溶融物をいくつかの半径
方向ゲートを介してキャビティ中に送達することによって、許容され得ないウェ
ルドラインを導入する。
本発明の譲渡人がその共同譲渡人である米国特許第3,989,436号(M
cNeely et al.)に1つの提案を見いだすことができる。これは射
出成形され且つ中心て開口された記録ディスク、さらに特定的には光ディスクの
製造のための装置を開示している。開示されている方法は一般に冷ブシュ射出成
型法(cold bushing injection molding me
thod)として既知である。これは円錐形開口部を有するスプルーブシュを提
供している。射出ノズルがブシュの1つの小さい末端中に開口しており、ブシュ
の広い方の末端はディスクキャビティ中に開口している。冷ブシュが用いられる
ので、型キャビティ中のプラスチックと類似してスプルーブシュ中のプラスチッ
クは冷まされ、固化する。プラスチックが冷めた直後だがそれが周囲温度まで冷
めて非常に剛くなる前に、ディスクの中心の円形の部分をスプルーと一緒に切断
して除去する。次いでこれを機械的パンチャーにより押し出し、ロボット具によ
り除去する。
この方法はほとんど複屈折のない高品質の光ディスクを与えるが、いくつかの
有意な欠点を有する。まずスプルーは高価なプラスチック材料の廃棄物を与える
。第2にスプルーを切断し、次いで除去するために必要な追加の時間のために全
体的サイクル時間が増加する。第3にスプルーの切断に間に、孔に直接隣接して
いる材料においていくらかの張力又は応力が生まれ得る。ほとんどの場合、孔の
表面の質及びその寸法的許容度は変わり、許容基準を満たさない。最後に、スプ
ルーを引き抜き、除去するために設計されるロボット具が余分に必要なために、
装置が複雑であり高価である。
冷スプルー法を用いる非常に最近の開発がSony Corporation
に譲渡されたKudo et al.の米国特許第5,552,098号に開示
されている。該記載は、最初に可動部品をディスクに通し孔を形成する位置から
引き抜き、ディスク基質を型内で硬化させ、次いで基質を型キャビティから取り
出すことを示唆している。型を開けてディスクを取り出すことができる方法はい
くらか不明確であり、冷スプルーは開示されていない方法で別に取り出される。
代わりの方法がDiscovision Associatesに譲渡された
米国特許第4,340,353号(Mayer)に開示されている。ここには熱
ブシュ射出成形法として既知の第2の一般的方法が記載されている。この方法で
は、ディスクの中心開口部に直接隣接するブシュが加熱されて保持され、このブ
シュ中のプラスチックは常に溶融している。これはキャビティ中のプラスチック
が冷めた場合のスプルーの形成を避ける。まだ溶融しているプラスチックからの
キャビティの閉鎖は米国特許第4,340,353号においてバネ−バイアスポ
ペット弁
(spring−biased poppet valve)を用いて成されて
いる。このポペット弁を閉鎖位置に強制するために、圧縮バネに加えて油圧ラム
が設けられている。プラスチックが型中に射出されると油圧ラムが取り去られ、
そして射出圧はポペット弁をバネ作用に対抗しているその座から移動させるのに
十分である。ポペット弁は短い円錐台形の座を備えている。寸法はノズルアセン
ブリの溝からポペット弁座を経て型中への流れの断面にかなり急激な変化を与え
るようなものである。充填過程が完了すると、ポペット弁は圧縮バネを助ける油
圧ラムを用いて閉鎖される。かくして弁を閉じる時に、ポペット弁のヘッドはデ
ィスク中のちょうど開口部を介して有効に移動し、ディスク及びディスク中の孔
に直接隣接するようにその弁座上に収まる。
この配置には種々の問題がある。最初に、閉鎖された弁はディスクの内端に直
接隣接しており、従ってノズルチップ及びその中のプラスチックを溶融状態に保
持しながらそれに直接隣接しているディスクが冷めて固化できるようにするとい
う矛盾した要求がある。さらに重要なことに、この型の弁アセンブリの場合の主
な問題は、流れている溶融樹脂の経路における障害物に関連しており、それは複
雑な剪断歴パターンを生む。この特許は樹脂のための複雑な流路を示しており、
従って樹脂の異なる部分が全く異なる剪断効果に供されるであろう。ポペット弁
を備えることに伴う特定の問題は、プラスチックがそれに沿って流れる溝をポペ
ットの作動軸が必ず通過しなければならないことである。この特許が示す通り、
これはポペット軸に関する複雑な設計を生ずる。これは軸を導くための外側に延
びるアーム、軸方向の開口部を規定するための別のアーム、一緒にボルト締めさ
れている別々の部品及びヒーターを含んでいる。
このすべてが複雑な流路を生み、材料に関する複雑な剪断歴を作り、それは望ま
しくない剪断加熱及び粘性損失(viscous dissipation)を
引き起こすであろう。これは偏光を用いて観察可能な複屈折パターンを生む。そ
のようなパターンはディスクの読み取り精度を妨げるので全く許容され得ない。
やはりDiscovision Associatesに譲渡されたさらに別
の米国特許第4,691,579号(Morrison)は射出成形機のための
熱スプルー弁アセンブリを開示している。ここでは可動弁部品がディスクの成形
のための前進した位置と樹脂流が止められ、開口部が形成される引き込まれた位
置の間を移動する。しかし弁部品はいくらか複雑な流路を含んでいる。必ずそれ
はスペーサーねじを含み、樹脂がそれを回って流れなければならない。これは型
中に入る直前で一緒になる別々の流れを生じ、ウェルドライン及び複屈折の形成
を生ずるであろう。
Discovision Associatesに譲渡された別の米国特許第
4,412,805号(Morrison)は、可動弁部品を含まない2つの熱
スプルーアセンブリを設けることを記載している。両方の実施態様において、固
定スプルーブシュが第2型部分にしっかり止められた固定ダイプラグと共働して
成形品に中心孔を形成する。樹脂の射出後にゲートを閉める手段が用いられてい
ないことを考慮すると、孔は残留スプルーを残し、それは許容できない。それよ
りさらに、両方の実施態様において、機械的障害物により溶融樹脂をいくつかの
流れに割り、その後流れを一緒にする結果として成形品にウェルドラインが現れ
るであろう。図1の第1の実施態様では、射出された溶融樹脂を分散ヘッ
ド(dispersion head)と取り付けブロックの間に形成されてい
る分離された放射状の溝に分けるスペーサーねじがある。図5の第2の実施態様
では、機械的障害物は多数の押し出し通路の間の仕切りである。
熱スプルーを用い、可動弁部品を用いずに中心孔を有するプラスチック製品を
射出するための別の試みが本発明の譲渡人に譲渡された米国特許第5,219,
593号(Schmidt et al.)に開示されている。図7の実施態様
において、Schmidtはテーパー付き末端部分を有する内部プラグを記載し
ており、末端部分は反対側の型部分に位置する対応するテーパー付き内腔中に嵌
まって残留スプルーなしで孔を形成する。この方法はゲートを閉じるために熱的
ゲーティングを用いているが、成形品が生来、ノズル本体の回りで樹脂の流れを
いくつかの流れに割ることにより引き起こされるウェルドラインを示すであろう
ことを考慮すると、それはまだいくつかの用途の場合に許容できるものではない
。この設計は樹脂の射出及び冷却の後に開いたままであるゲートの幅により引き
起こされる可視の円形の残留スプルーも生ずるであろう。
1996年7月25日出願の米国特許出願出願番号08/690,411(T
eng)で、本発明の譲渡人は成形品の成形に用いられる改良された熱ブシュ弁
ゲートならびに固化した樹脂から一方向性分子配向及びウェルドラインを除去す
る方法を開示している。溶融樹脂を割り、均一化し、混合することを目的とする
種々の領域及び区域を有する弁棒に関する新規な設計が開示されている。弁棒は
滑って孔を形成し、ゲートクロージャーとして働く。この方法は以前の熱ブシュ
法を越える多数の
利点を有するが、それはまだ型射出ノズルの溝を通って延びる可動弁棒が存在す
ることを必要としている。
最後に、Altechにより最近公開されたパンフレットがあり、それは溶融
流が管状であり、機械的障害物なしでキャビティ空間に到達するCD型の設計を
おおまかに示している。略図はゲート領域、型ノズル及び射出次第(injec
tion sequence)に関するいずれの情報も与えていない。
従って通し孔を有する部品、特定的にはディスク及び歯車などの円形部品、さ
らに特定的には情報キャリヤー成形基質、例えば磁気ハードディスク、書き込み
可能及び非−書き込み可能デジタルコンパクトディスク(CDs)及びデジタル
バーサタイル(ビデオ)ディスク(DVDs)を既知の方法の欠点を避ける方法
で成形するのが望ましい。
発明の概略
1つの側面において本発明は、それを貫通する開口部を含む製品を成形するた
めの改良された射出成形装置を提供し、該装置は第1の内腔を有する第1型部分
;第1の内腔と実質的に整列する第2の内腔を有する第2型部分を含み、ここで
第1型部分と第2型部分は型の閉鎖位置において型キャビティ空間を形成し、該
型キャビティ空間は該第1の内腔に隣接して厚さT1を有し、該改良は該第1内
腔内に位置し、成形位置及び成形後位置を有する滑ることができる型射出ノズル
を含み、該ノズルは溶融材料供給手段と液連絡関係にある入り口;ゲーティング
部分を有し、ノズルが該成形位置にある時には該型キャビティ空間と連絡関係に
あるノズルチップを含む出口;ならびに流れる溶融材料を供給手段から型キャビ

1及び第2ガイド内腔を含んでいる射出成型装置で用いるための射出ノズル弁ゲ
ーティング装置を提供し、該射出ノズル弁ゲーティング装置は:
第1の内腔内に滑り可能的に取り付けることができ、樹脂の均一な流れを供給
するためのノズル溝を規定する型射出ノズルであり、そのノズル溝は成形機射出
ノズルへの連結のためのノズル入り口及び型キャビティ
に隣接するノズル出口を有し、ここでノズル出口はチップ部分を含み、第1の内

もっと一般的に言うと、本発明はウェルドラインがなく、最小の複屈折を示し
、正確な通し孔を有する成形部品を与えることができる射出成型装置及び方法を
提供する。既知の冷スプルー法と異なり、本発明は残留プラスチックスプルーを
形成せずに正確な孔を有する良質成形部品を与える熱スプルー法及び装置を提供
する。
さらに該方法は、型キャビティ空間内におけるその厚さ及び位置が成形条件及
び成形されるべき材料に従って調節可能な関数であり、流量を制御することを可
能にする調節可能な型ゲートを提供する。この目的のために射出過程が始まる前
にゲートの幅を調節することができ、異なる樹脂;異なる射出成型機;及び/又
は異なる射出サイクルパラメーターを用いても、同じ型で種々の製品を成形する
ことを可能にしている。該方法は無スプルーであり、プラスチックスプルーの形
成及び廃棄に伴う
複雑さ及び浪費を避けている。該方法はキャビティ中への樹脂の充填速度を減少
させるためにゲートエントランスにおける背圧を有利に利用している。設計はい
ずれの機械的手段によっても妨害されないで樹脂を射出し、同時に確実で信頼の
できるゲートの閉鎖を与えるためにブシュ又はダクトを残している(leave
s)。
閉鎖法はノズル内部に溶融状態で残っていなければならない樹脂を漏らさず、
射出の後、型における続く成形操作の間に射出され得る材料をゲーティング手段
上に残さずに型部分を容易に分離させることができるようなものである。型ブシ
ュ又は型射出ノズル及び弁ゲーティング手段又は往復プラグの形状は、種々の成
形の変数及び樹脂に適合させるためにそれを容易に受注生産することを可能にし
ている。
多くの用途の場合、内腔は円形であり、成形品に孔を作る往復プラグの外径に
よって指定されると同じ直径を有する。型射出ノズルは第1の内腔内の滑り移動
のための円筒状本体部分を含む長いノズルハウジングを含んでいることができる
。往復プラグは好ましくは第1及び第2の内腔内における滑り移動のための主円
筒状本体部分を含む。円形の孔を必要としないいくつかの用途の場合、本体部分
は非−円形(楕円など)又は多角形(四角形、五角形など)などの他の所望の断
面形を有していることができる。
さらに好ましくは、往復プラグは往復プラグの第1表面を含むヘッド部分を含
んでおり、チップ部分及びヘッド部分は第2補足的封止表面を含み、移動手段は
型ゲートの閉鎖のためにヘッド部分の第2封止表面をチップ部分の第2封止表面
に向かって移動させるように適応させられている。さらに孔の形成のために、第
1及び第2の内腔は互いに有利な同
軸であり、そして往復プラグは製品を介し且つ第1の内腔から第2の内腔中に通
過して移動手段の作用下で孔を形成するための、製品中の孔の断面ならびに第1
及び第2の内腔の断面に対応する断面を有する本体部分を含む。
往復プラグの円筒状もしくは他の本体部分は部分的にキャビティ型内に位置し
、かくして溶融樹脂の射出の間に芯として働く。往復プラグはキャビティ型に入
る溶融樹脂の流れを最適に導くという要求により指定される種々の幾何学的形を
有し得る上部も含むことができる。往復プラグのこの上部も第1及び第2表面を
含み、それは射出ノズルの第1及び第2表面と共働し:第1に芯として働くため
、第2に調節可能な厚さ又は高さを有することができる型ゲートを作るため及び
第3に溶融樹脂の流れを確実に止めるためのいくつかの異なる機能を備え、第3
の機能は第2表面を互いに接触させる射出ノズルチップに向かう往復プラグの動
きによって成される。
型射出ノズルのノズル溝は簡便には長いノズルハウジング内に与えられ、一般
にキャビティ型に向かって軸方向に延びている。型射出ノズルはいくつかの機能
的部分を含むことができ、それらは共働しなければならず、かくして成形機射出
ノズルの特徴、型の特徴及び往復プラグの特徴に合っていなければならない。
ノズル出口は長いノズルハウジングの自由端に設けられており、ノズル溝と連
続しており、断面において軸方向から実質的に半径方向に湾曲している表面を含
む。この表面は、断面において、好ましくは一般に丸められている。これは不利
な剪断条件が生ずることなく及び完成製品にウェルドラインが形成されることな
く樹脂が滑らかに流れることを保証
する。
好ましくはプラグはノズル出口表面の断面に対応し、断面において湾曲した凹型
のヘッド表面を与えているヘッド部分を有し、ヘッド部分の凹型の表面はノズル
出口及びヘッド表面の円周においてノズル外側表面と接する。ノズルヘッド及び
出口表面は円形の型ゲート通路を生むようなものであり、該通路はノズル溝の軸
から型ゲート通路の外周まで高さ又は厚さが漸進的に先細になっている。型ゲー
ト通路の高さが減少すると共に通路の円周は増加し、通路を通る樹脂の流速にお
ける変動はほとんどあり得ない(there need be little
variation)。
好ましくは装置は第2型部分に取り付けられたプランジャー及び作動装置を含
み、作動装置はプランジャーの移動のためにプランジャーに連結され、プランジ
ャーはプラグを第2の内腔から型キャビティを通って第1の内腔中に駆動するた
めに取り付けられている。
プラグはそのヘッド部分に関して多様な異なる形を有することができる。この
ヘッド部分は一般にドーム型の球形の表面であることができる。
別の場合、それは平面状の頂点表面を含むことができるかあるいはヘッド表面
は円錐状であることができる。プラグのヘッド部分はプラグの主円筒状本体部分
の半径の半分より大きい高さを有していることができる。
本発明の他の側面に従い:第1型部分、第2型部分、第1型部分を通って延び
る第1内腔及び第1内腔と整列し、第2型部分を通って延びる第2内腔を含み、
第1及び第2型部分が孔を含む製品を成形するための型キャビティを規定してい
る射出成型装置;ならびに:
成形機射出ノズルに連結するためのノズル入り口及び型キャビティと
の連絡のためのチップ部分を有する樹脂のためのノズル溝を規定しており、第1
の内腔内における第2型部分に隣接する成形位置と第2の型から離れた第2の位
置の間の滑り移動のために取り付けられている型射出ノズル;
チップ部分に面している第2の内腔内に滑り可能的に取り付けられた独立した
往復プラグであり、ここでチップ部分及び往復プラグが互いに向かい合って型ゲ
ートを形成する第1表面を含んでいる往復プラグ;ならびに
第2型部分に固定されており、第1表面の間の間隔を変えて型ゲートの幅を変
えるためにチップ部分に対して往復プラグを移動させるためであり、往復プラグ
から分離されて第2型部分内に取り付けられた移動手段
を含む射出ノズル装置を組み合わせて提供する。
さらに別の側面において本発明は、それを貫通する開口部を含む製品を成形す
るための射出成形法を提供し、その方法は第1及び第2型部分を一緒にして閉鎖
位置とし、厚さT1の型キャビティ空間を形成し;
妨害されない溶融物溝、ゲーティング手段が備えられ、第1型部分内の内腔内
におかれたチップを含む射出成形ノズルをその成形位置に置き;
第2型部分内の内腔中に置かれた独立して滑るゲート弁手段をその成形位置に
、ノズルのゲーティング手段と共働して形成される円形型ゲートの厚さT2が型
キャビティ空間の厚さT1に対応するまで動かし;
溶融材料を供給手段からノズル溶融物溝を介して管状流れにおいて流し;
少なくとも部分的に第1の内腔内に置かれた滑り弁ゲーティング手段に流れが
出会う時に環状流れを放射状の流れに変換し;
流れが円形型ゲートに出会い、その後型キャビティ空間に入る時に環状の流れ
をさらに放射状流れに変換し;
滑りゲート弁手段と連動する型芯手段を用いて製品中に開口部を形成し;
キャビティが樹脂で満たされ、樹脂が少なくとも冷めて成形品を成形した後に
ノズルをその成形後位置に及び弁ゲート手段をその成形後封止位置に動かしてノ
ズル溝を封止し、型開放位置における溶融材料の漏れを防ぐ
ことを含む。
他の側面において、本発明はウェルドラインがなく、通し孔を有する無スプル
ー製品を、弁ゲーテッド型射出ノズルならびに型閉鎖位置において型キャビティ
空間を形成する第1の固定プラテン及び第2のプラテンを有する型を用いて射出
成形する方法を提供し、該方法は:
型射出ノズルの溶融物溝を介し、材料の供給源と連絡している入り口部分から
中心型部品を含む型キャビティと連絡している出口部分まで溶融材料を射出し、
ここで溶融物は管状の流れパターンを有しており;
少なくとも部分的に溶融物溝内に位置する該型部品を用いることによりノズルの
出口部分で該管状の流れパターンを環状の流れパターンに変換し;
該環状の溶融物流れパターンを機械的障害物を実質的に含まない円形のゲート
を介して型キャビティ空間に入る放射状の溶融物流れパターンにさらに変換し、
該放射状の流れパターンは該型部品により形成され;
該型部品を可動型プラテンにおけるその芯位置から固定型プラテン内の型射出
ノズルに向かって完全に動かすことにより溶融材料の流れを止め;
溶融物を冷まし、型を開放し、成形品を離型させる
段階を含む。
本発明のさらに別の側面は、成形品を型キャビティから取り出すことができる
開放位置と型キャビティを規定する閉鎖位置の間で可動の第1及び第2型部分を
含み、第1型部分が第1内腔を有し、第2型部分が第2内腔を有し、その第2内
腔は第1内腔と少なくとも閉鎖位置において整列しており、さらに第2型部分に
隣接する成形位置と第2型部分から離れた第2の位置の間での動きのために第1
内腔内に滑り可能的に取り付けられている型射出ノズルならびに第2内腔内に滑
り可能的に取り付けられているプラグを含む型において製品を射出成形する方法
を提供し、該方法は型ゲートを規定する向き合った第1表面を含む型射出ノズル
及び往復プラグを含み、該方法は:
(1)第1及び第2型部分を一緒に閉鎖位置にして成形位置に型射出ノズルを
有するキャビティを形成し;
(2)プラグの位置を射出ノズルに対して制御し、第1表面の間に形成される
型ゲートの幅を変え;
(3)型射出ノズル及び型ゲートを介して樹脂を射出し、型キャビティを満た
し;
(4)キャビティが樹脂で満たされ、樹脂が少なくとも冷めて成形品を形成し
た後に、キャビティを開放し、成形品を取り出す
段階を含む。
好ましくは射出ノズル及び往復プラグはキャビティ内で所望の位置に型ゲート
を保持するように制御される。
成形の後、射出圧が断たれ、次いで成形機の射出ノズルが引き込まれ、型が開
放される。次いで型射出ノズルのために設けられているバネバイアス手段(sp
ring biasing means)がノズルチップ部分を第2の位置にそ
して樹脂の漏れなく往復プラグと緊密に接触させて保持する。次いで既知の取り
出し手段を用いて製品を型から取り出し、次いで既知のロボット手段を用いて型
領域から除去することができる。さらに樹脂の流れが止められ、これは往復プラ
グが型射出ノズルを閉鎖して第1内腔内に保持されることを保証する。
製品が取り出された後、第1及び第2型部分は閉鎖位置に戻されて型キャビテ
ィを形成する。成形機射出ノズルが再び前進し、型射出ノズルを成形位置に戻し
、往復プラグをその最初の位置に、もっと正確には部分的に型キャビティの内側
そして又部分的に第2内腔の内側に駆動して戻す。本発明の好ましい側面に従う
と、同時に液体動力によるプラグの移動のための機構がその最初の位置に引き込
まれる。
型キャビティ中への樹脂の流れを制御するために、ノズル出口に対するプラグ
の位置は実時間で制御可能であり、用いられるべきプラスチック樹脂、型を操作
している実際の射出機及び射出成形パラメーターの関数として型ゲート通路の幅
を規定するために調節することができる。本発明の型及び成形法を広範囲のプラ
スチック材料を用いて操作することができ、水平もしくは垂直射出成形機を用い
て正確な孔を有するウェルドラインのない多様なプラスチック製品を製造するこ
とができることに言及しなければならない。本発明は冷スプルーの質の溶融物流
(col
d sprue quality melt flow)を与えるが、廃棄され
る冷スプルー及び部品からそれを除去するために必要な装置はない。

好ましい実施態様の詳細な説明
型設計
最初に図1を参照すると、本発明の型アセンブリが参照番号10により一般的
に示されている。型アセンブリ10は既知の方法で第1型部分14及び第2型部
分16を含んでいる。型部分14、16は型キャビティ空間18を規定している
。
図1においては便宜的に型アセンブリ10を垂直位置で示していることがわか
るであろう。しかし型をいずれの適した方向に向けることもでき、それは多くの
場合用いられる特定の射出成型装置により支配されるであろう。かくして型を水
平に配置することもできる。又、本実施態様では型部分14が可動であるが、型
部分14、16の片方又は両方が可動であり得る。
型部分16の上部に実質的くぼみ26があり、それは型部分16を通って延び
る内腔中に続いており、内腔は比較的広い直径の第1内腔部分28及び比較的小
さい直径の第2内腔部分30を含んでいる。
滑り可能な型射出ノズル32は型プレート16に接する肩を与えるノズルヘッ
ド部分34を有する。ノズルヘッド34は外部スリーブ35も含み、それは滑り
可能的に第1内腔部分28とかみ合う。スリーブ35の外側に環状スロット36
があり、圧縮バネ37がノズルヘッド34と型プレート16の間で作用している
。
射出ノズル32はさらに溶融樹脂を型キャビティ空間中に供給するた
めの軸方向ノズル溶融物溝40を有するノズルハウジング38を含み、ノズル3
2はさらにノズル入り口部分42を有している。
成形機射出ノズル44はこのノズル入り口42と接している。バネ37は型射
出ノズルのヘッド部分34と成形機射出ノズル44を封止接触に及び互いに液連
絡関係に保持し、それらの間の接触が射出過程の間に垂れ落ちなく保持されるよ
うなバネ率(spring rate)及び寸法を有する。成形機射出ノズル4
4及び結果として型射出ノズル32は示されていない手段により既知の方法で、
図1に示されている射出位置と図2に示されている射出後位置の間を動かされる
。
図4aにさらに詳細に示す通り、長いノズルハウジング38の自由端はノズル
チップ部分50に続いている。チップ部分50はゲーティング部分52を含み、
それは下記に記載するプラグ90と共働して型ゲートを規定している。
チップ部分50はさらに外側滑り面54を含む。1つの実施態様では、固定さ
れた型部分16内にそして型キャビティ18に面して第2の円筒状内腔56があ
る。それは下方に面している。
本発明の1つの側面に従うと、この内腔56内に適した断熱材料(例えばチタ
ン又はチタン合金)で作られたスリーブ58があり、第2内腔部分30の一部と
して内部円筒状内腔60を規定しており、それに沿ってノズルチップ54の円筒
状表面が滑り、往復プラグ90が滑る。
型10のさらなる詳細のためにここで図1に戻ると、内腔72が可動の型部分
14を通って延びており、それは型キャビティ18に隣接して拡大された直径の
部分を含んでいる。本発明の型は、後に情報キャリヤーディスクに接着してある
型のDVD又は他の型の成形ディスクを形成
することができるピットのない「ブランク」ディスクの成形に用いることができ
る。この場合型はスタンパープレート74及びスタンパープレートを保持し、取
り出すための手段を含んでいない。好ましい実施態様そして既知の方法では、当
該技術分野において既知のスタンパープレート74が可動型部分14上に位置す
るキャビティ空間内に取り付けられ、適所に固定された保持シリンダー76によ
って固定されている。
保持シリンダー76は取り出しシリンダー78が滑り可能的に取り付けられて
いる内腔を規定している。取り出しシリンダー78を上方に駆動して既知の方法
で成形ディスクを取り出すために作動装置(示していない)が設けられている。
取り出しシリンダー78は比較的小さい直径の第1内腔部分82と比較的大き
い直径の第2内腔部分84を有する内腔80を規定している。1つの実施態様で
は、液体駆動装置86が往復プラグ90を移動させるためのプランジャー88に
連結されており、それは本発明の型設計の革新的で非常に正確な部品である。プ
ランジャー88は単にプラグ90に接しており、プラグ90に固定されていない
。さらに図1a)にいくらか詳細に略図的に示す通り、プランジャー88の作動
は他の構造により、例えば液体103もしくは他の適した手段によって作動され
るくさび機構105によって、より正確で確実な方法で行うことができる。くさ
びの動きは射出段階の間、液体作動手段109によって操作される可動ピン10
7によって制限される。示していない手段を用いてプランジャー88をくさびと
永久的接触に保つ。
往復プラグ90によるノズルの封止過程の間、くさびは固定的である第2停止
ピン101までピン107を通過することによりさらに動く。
示していないが当該技術分野において既知の手段を用い、型の外部からくさび及
び/又はプランジャーの位置ならびに型射出ノズルの位置を監視し、ゲートの厚
さを正確に決定することができる。成形条件ならびにゲートの厚さ及び位置の関
数を成形過程を中断せずに高い精度で調節することができる。
往復プラグ設計
往復プラグ90は、最初は可動型部分内に位置し、下記に詳述するような、す
なわちノズルチップと一緒に機械的障害物のない円形型ゲートを形成するため、
入ってくる溶融材料の管状の流れを導き、それを管状の流れから型キャビティ空
間を満たす放射状の流れに変えるため、少なくとも部分的に芯として働き、かく
して少なくとも部分的にディスクに通し孔を形成するためそして最後にそれが可
動型射出ノズルのノズルチップ部分と封止接触を形成するまで少なくとも部分的
に固定型部分中に動くことを介して型ゲートを封止するためのいくつかの重要な
機能を果たす。
本発明に従うと、型キャビティ空間に対する円形ゲートの位置及びその厚さは
、実際の射出成型パラメーター及び成形されるべき特定の材料により指定される
通りに変化することができる。プラグ90の1つの変形の詳細を図4a及び4b
に示す。示す通り、プラグ90は滑り且つ孔開けする本体部分92、プランジャ
ー88に面した受動部分91及び射出ノズルチップに面したゲーティング部分9
4を有する。1つの好ましい実施態様では、プラグ90は回転体として形成され
、上部ゲーティング部分94は頂点96を含む。この頂点は入ってくる管状の樹
脂の流れがノズルチップ部分に達する前にそれとかみ合い、管状の流れパターン
と放射状の流れパターンの間の中間的で遷移的な環状の流れを短距離の間有しな
がら、管状の流れから放射状の流れへの滑らかな変換を助長する。
図1及び4aにおいて断面で示す通り、上部94は1つの実施態様において湾
曲した回転の表面93を含む。この湾曲した表面はノズルチップ部分50のゲー
ティング部分53と共働し、一緒になって厚さTの円形型ゲート95で終わる溶
融物溝98を形成するように形作られている。
表面93は実際には図5a〜5jにもっと詳細に示す通り、特定の成形用途の
関数として種々の形を有することができる。この表面の形は常にコンピューター
化された溶融物流分析に基づいて:例えばノズルチップと一緒になってゲートを
封止し、入ってくる管状の流れを環状の流れに変換しそして最後にそれを乱れる
ことなく円形ゲートを介してキャビティ空間に入る放射状の流れに変換するとい
ういくつかの機能を果たすように選ばれる。
ほとんどの場合、ノズルチップゲーティング部分53と往復プラグゲーティン
グ部分94の間に最小接触面積を得るのが望ましく、好ましくはその面積は円周
まで減少する。これは封止を向上させ且つ2つの接触表面の間の接触を最小にす
ることも可能にし、それは各射出段階の前に迅速にプラグ及びノズルを外すこと
に寄与する。又、接触を最小にすることにより、各射出段階の後に材料がプラグ
又はノズル上に実質的に残されない。
図4bにさらに詳細に示す通り、プラグとノズルチップのゲーティング表面の
間の角度の差は、ゲートを封止するプラグの動きによってノズルの溶融物溝中に
成形材料が戻ることが実質的にないという利益を与え
る。これは光に基づく読み取り機で用いられる情報キャリヤー基質を成形する場
合に特に重要な必要条件である。図4aにさらに示す通り、ノズルチップとプラ
グ94の上部は機械的障害物のない「事実上の(virtual)」そして円形
の型ゲートを形成する。これは先行技術に意図されていない独特の特徴であり、
それによって樹脂が管状の流れで完全に妨害されずに、第1型部分中に置かれた
射出ノズルを介してノズルチップまで流れ、そこでそれは最初に環状の流れにそ
して次いで完全に妨害されない放射状の流れに変換され、それがさらに円形の型
ゲートを介してキャビティ空間に射出され、そこで樹脂の流れはキャビティ空間
を満たした後にノズルチップに向かって可動であるノズル溶融物溝の外に置かれ
た弁ゲーティング手段によりさえぎられ、この場合ノズルチップ及び弁ゲーティ
ング手段が該妨害されない円形の型ゲートを形成する。射出段階の後にゲートを
閉じ、封止するためのノズルチップに向かう往復プラグの動きの間、キャビティ
空間内の往復プラグの移動により成形材料が除去されることは実質的にない。
ノズルハウジング38は、前進した位置又は成形位置において、チップ部分5
0が型キャビティ18の上部からh1下の距離に位置するように置かれる。ゲー
ト通路98はその出口において高さh2を有し、樹脂の流れがキャビティ18の
上部と底部を均一に満たすように、一般にキャビティ18中で中央に位置してい
る。本発明の独特の特徴は、キャビティ18内のゲートの位置、すなわち高さh
1及びゲートの高さh2の両方を独立して変え得ることである。
図4bに示す通り、チップ部分502を閉鎖するためにプラグ90をチップ表
面52と接触させることができる。型ゲート通路98のテーパ
ー付きの断面の故に、ヘッド表面94とチップ部分50の外周において、一般に
100に示される第2の封止表面に沿って封止が起こる。これらの第2の封止表
面100は本質的に公称(nominal)線接触であることができるかあるい
は該表面は所望の半径方向の長さを有する封止表面を与えるように形作られてい
る、すなわち一般に環状であることができる。
下記に詳述する通り、プラグ90は液体駆動装置86により駆動されるプラン
ジャー88により移動させられる。駆動装置86はプランジャー88に連結され
ているピストン106により分離されている第1室102及び第2室104を規
定しているシリンダーを含む。既知の方法でピストン106を運転するための液
体源への連結のために、適した連結部108が設けられている。ピストン106
は成形機ノズル44の動きと結合して働き、2つの機能を持っている。1つの機
能は前後に往復するプラグ90を動かすことであり、他の機能は調節可能な停止
装置を形成すること、すなわち溶融樹脂への成形圧ならびにプラグ90がガイド
ブシュ58内に移動した時の実際の(actual)バネ48の抵抗に対抗する
ことである。図1aに示す通り、くさび設計を用いて同じ機能を達成することが
できる。
型アセンブリ10は既知の方法で加熱及び冷却することができる。かくしてこ
の目的のために、固定及び可動型部分14、16に冷却溝110が設けられてい
る。類似して長い円筒状発熱体112が長いノズルハウジング38の回りに設け
られており、型射出ノズル32内の樹脂を溶融状態に保つために他のヒーターを
設けることができる。
使用においては、図1に示す通り、サイクルの開始時には型アセンブ
リ10は閉鎖位置にあり、型射出ノズル32は成形位置にあり、すなわち型ノズ
ルに加えられる成形機ノズルの機械的圧力により保持されてチップ部分50がキ
ャビティ18に隣接している。溶融樹脂は加圧下で成形機射出ノズル44からノ
ズル溝40及び型ゲート通路98を通り、型キャビティ18中に射出される。断
面の急激な変化がなく、溝内に障害物を示さない種々の溝の組み合わせが、滑ら
かで連続的な溝を与えることに注目することができる。この設計は材料内におい
て変化する剪断歴の故の問題及び複屈折を生じ得るウェルドラインの形成を避け
る。円形の型ゲート通路98は、背圧を生み、型キャビティ18を満たしている
溶融樹脂の速度を減少させるようなものであることができる。
図4aに示す通り、型キャビティ4aの充填中、プランジャー88を有するピ
ストン106を操作してプラグ90を所望の位置に保持し、型ゲート通路98の
幅又は高さh2を制御することができる。かくして型ゲート通路98は種々のパ
ラメーターにおける変動に依存して断面が変わることができる。例えば樹脂の粘
度は、樹脂が送達される温度及び圧力が変わると共に変わり得るであろう。型ゲ
ート通路98の幅を変えて型キャビティ18の均一且つ所望の充填速度を保証す
ることができる。この場合も、型キャビティ18の充填が速すぎると、ウェルド
ライン及び複屈折に伴う問題が起こり得る。図1aに示す通り、くさび設計を用
いることにより同じ機能を達成することができる。
図4aに示す通り、型ゲート通路98の幅は型ゲート通路98の外部円周にお
ける軸方向の空間距離h2により測定される。常に、発熱体112が働いてノズ
ル溝40内の樹脂を溶融状態に保っている。
射出成形機のスイッチを切ることにより溶融樹脂の射出が停止された
後、プラグ90をピストン106及びプランジャー88により移動させる。プラ
グ90はh2の距離を介して移動し、114に示されるディスク中の中心孔11
6の形成を完結し、この孔はプラグ90の円筒状本体部分92の直径に対応する
直径を有する。次いでプラグ90は図4bに示す通り、チップ表面52に接し、
封止する。
プラグ90はそれがさらにLの距離だけ移動するまでピストン106により連
続して移動させられる(図2、3及び4bを参照されたい)。同時に型射出ノズ
ル32及び成形機射出ノズル44が同じ距離Lだけ後方に移動させられ、図2に
示す通りにプラグがその全長に及んで十分にガイドスリーブ又はブシュ58内に
入れるようにする。そうすると射出ノズル32は第2位置に達しており、そこで
はチップ部分50は型キャビティ18から離れている。成形機射出ノズルも引き
込まれ、それは型射出ノズルを成形位置に強制していない。
バネ37は、型及び成形機射出ノズル32、44が常に互いに接触しているこ
とを保証している。型10は冷まされ、ディスク114を固化する。この時間の
間、出口又はチップ部分50は閉鎖されて保持される。これは複数の利点を有す
る。最初に、熱く保持されている型射出ノズル32をディスクの冷却が続いてい
る型キャビティ18から遠くに移動させる。これは、ノズルのチップにおける樹
脂を、成形されたばかりのディスクのさらなる冷却により影響されずに、次のサ
イクルの準備ができて熱く保持できることを保証する。この動きの間中、プラグ
90及びチップ表面52の間に作られた良い封止が保持される。これは型キャビ
ティ中への次の一発の材料の汚染を予防する。
ディスク114が完全に固化したら、次いで図3に示す通りに型を開
放する。次いでプランジャー88を引き込んでディスク114中の孔116を清
浄化する。成形機射出ノズル44は引き込まれているので、型射出ノズル32は
バネ37により第2の位置に保持されている。この開放段階の有意な特徴はプラ
グ90が落ち得ないことであり、それは摩擦力によって及び又、プラグとノズル
の間のテーパー付きの領域の溶融樹脂の薄いフィルムにより及ぼされるガイド効
果の故にそれがガイドスリーブ58内に保たれるからである。図12に示し、下
記に記載する他の実施態様では、プラグをガイドスリーブ58内に固定して保持
するために何らかの機械的手段が用いられる。樹脂供給が止められているのでプ
ラグ90は落ちることはできず、それはプラグ90と導管40内の樹脂の間の封
止を空気が破ることを許す経路がないからである。型は距離Lより大きい距離D
だけ開放され、部品取り出しロボットのための場所を与える。型が開放されると
、既知の方法でロボットなどによってディスク114を取り出すことができる。
次いで型部品14、16は再び閉じられる。ピストン106は所望のゲート高
さh2を有する型ゲート通路98を形成するように再び制御される。次いで上記
の通りに別のディスク114を成形することができる。
本発明の重要な側面は、チップ部分50及びプラグ90のヘッド表面94の形
状である。他の図に示す通り、ヘッド表面94は多様な形状を有することができ
、対応してチップ表面52は複数の異なる形状を有することができる。一般にこ
れらは型ゲートを規定する第1表面及び互いに接してゲートを閉鎖するための第
2の封止表面を含む。封止表面は呼称線接触又は好ましくはチップ部分50及び
プラグ90の外周から半径方向内方に伸びる環状の封止表面を与える。
まず図5aを参照すると、そこにはプラグ90aとチップ表面52aの組み合
わせが示されており、プラグ90aは前の実施態様のように断面において円錐状
の表面を示すヘッド部分94aを有している。この場合ヘッド部分は、溝40内
に長く延びるように、往復プラグ90aの直径より実質的に大きい高さを有して
いる。これは溝40における軸方向の流れからゲート通路98からの放射状の流
れへの特に滑らかな遷移を与えるために成される。
図5bはチップ表面52bとの90bに示されるプラグの変形を示し、それら
は相補的な凹型及び凸型表面を有している。ここでプラグ90bは高さH1、直
径D1ならびに高さK1及び凹型部分に関して断面でR1の半径を有するヘッド
部分94bを持って示されている。種々の寸法H1、D1、K1及びR1は所望
通りに相関するであろう。かくしてK1は所望通りにD1より小さいか又は大き
いことができる;図5aの変形においては、寸法K1が寸法D1の有意な倍数で
あり得ることがわかるであろう。
図5cにおいて往復プラグ90cは一般に凸型又はドーム型の形を有し、ヘッ
ド部分は高さK2を有する。これは対応して凸型の表面を示すチップ表面52c
と共働する。これらの表面は閉鎖位置においてプラグ90c及びチップ表面52
cの円周で呼称封止線を与えるように形作られる。
図5dはさらに別の変形を示し、往復プラグ90dはやはりドーム型又は丸い
ヘッド表面を有する。この場合これは相補的凹型の湾曲した表面を有するチップ
表面52dと共働し、封止は実質的面積上で成される。
図5eのプラグ90eは、94eに示される凹型の湾曲したヘッド表
面又は部分を有する。この場合これは凹型表面を示すチップ表面52eと共働す
る。これはゲートに隣接して大きな内部容積を与えるという利点を有し、それは
ゲート直前の剪断効果を低下させることができ、いくつかの用途のために望まし
い。
図5fは凹型の表面を有する図4aに類似の形状を示す往復プラグ90fと丸
い凹型の末端表面を示すチップ表面52fの組み合わせを示す。これらの表面は
やはり放射状に外に向かうその円周で封止を与えるように形作られる。
図5gの場合、平らな円筒状のプラグ90gは高さもしくは軸方向の長さH2
及び直径D2を有し、それらは所望通りに相関する。チップ表面52gは凸型の
表面を示し、いくらか図5eと似てこれはゲートに直接隣接して大きな流動領域
を与える。
図5hは一般にチップ表面52fと類似の、すなわち湾曲した凹型の下表面を
有するチップ表面52hと共働する、一般にプラグ90gと類似の往復プラグ9
0hを示している。この場合もこれは半径方向外周で封止を与える。
相補的円錐状の断面が図5iに示されている。この場合往復プラグ90iは一
般に高さK3を有する円錐状のヘッド表面94iを有する。対応してチップ表面
