Description
Claims (1)
- 【特許請求の範囲】 1.(a)成形されるべき形状を有するマトリックスを提供する工程と、 (b)スプレーガンがマトリックスの表面の上方を移動方向へ前後にパスしか つパスとパスとの間に移動方向と交差するステップ方向にシフトするようにマト リックスに対してスプレーガンを動かし、かつ、金属をスプレーガンからスプレ ー方向に噴射すると同時に、少なくとも幾つかの連続するパスの際に金属が2つ のスプレー方向から前記マトリックスの同じ領域に十字状パターンで被着される ようにパスとパスとの間でスプレー方向を変えるようにパスとパスとの間にスプ レーガンを回転させながらスプレーガンから金属を溶融液滴としてスプレーする ことにより金属を前記マトリックスに被着させて、被着金属によりマトリックス にシェルを形成する工程と、 (c)シェルをマトリックスから取り出す工程とを備えることを特徴とする型 の製造方法。 2.前記シェルは厚さが少なくとも3mmであることを特徴とする請求の範囲第 1項に記載の方法。 3.前記シェルは長さおよび幅寸法が少なくとも約0.5mであることを特徴と する請求の範囲第2項に記載の方法。 4.前記シェルは厚さが少なくとも約8mmであることを特徴とする請求の範囲 第3項に記載の方法。 5.前記シェルは少なくとも約1m2の面積を含むことを特徴とする請求の範囲 第4項に記載の方法。 6.前記金属は少なくとも約400℃の融点を有することを特徴とする請求の範 囲第1乃至5項のいずれかに記載の方法。 7.前記金属は少なくとも約1000℃の融点を有することを特徴とする請求の 範囲第1乃至5項のいずれかに記載の方法。 8.前記金属は鉄、ニッケル、亜鉛、アルミニウムおよび銅よりなる群から選ば れる1つ以上の成分金属の少なくとも約50%を含むことを特徴とする請求の範 囲第6項に記載の方法。 9.前記金属は鉄およびニッケルよりなる群から選ばれる1つ以上の成分金属の 少なくとも約50%を含むことを特徴とする請求の範囲第6項に記載の方法。 10.前記金属は少なくとも約10%のニッケルを含むことを特徴とする請求の 範囲第9項に記載の方法。 11.前記金属は約30%乃至約55%のニッケルと、約45%乃至約70%の 鉄とを含むことを特徴とする請求の範囲第10項に記載の方法。 12.シェルに含浸を行うことにより前記シェルを封止する工程を更に備えるこ とを特徴とする請求の範囲第1乃至5項のいずれかに記載の方法。 13.前記シェルに含浸を行う前記工程はシェルに重合体材料を含浸させる工程 を含むことを特徴とする請求の範囲第12項に記載の方法。 14.前記シェルに含浸を行う前記工程は金属を前記シェルにめっきする工程を 含むことを特徴とする請求の範囲第12項に記載の方法。 15.前記金属をスプレーする前記工程は前記マトリックを約95℃よりも低い 表面温度に保持して行うことを特徴とする請求の範囲第1項に記載の方法。 16.前記マトリックは重合体材料から形成されることを特徴とする請求の範囲 第15項に記載の方法。 17.前記金属を溶融液滴としてスプレーする前記工程は前記金属をアークスプ レーすることにより行うことを特徴とする請求の範囲第1項に記載の方法。 18.前記金属を溶融液滴としてスプレーする前記工程は前記金属をプラズマス プレーすることにより行うことを特徴とする請求の範囲第1項に記載の方法。 19.前記被着工程は、第1の組の条件を使用して前記金属の初期層を前記マト リックに被着する第1の段階と、前記第1の組とは異なる第2の組みの条件を使 用して前記シェルの残りを被着する第2の段階とを含むことを特徴とする請求の 範囲第1項に記載の方法。 20.前記第2の組の条件は前記第1の組の条件よりも高い電力損を含むことを 特徴とする請求の範囲第19項に記載の方法。 21.前記第2の段階における前記表面の上方での前記スプレーガンの動きの速 度は前記第1の段階における前記表面の上方での前記スプレーガンの動きの速度 よりも大きいことを特徴とする請求の範囲第19項に記載の方法。 22.前記被着段階は前記第2の段階後に前記第1の組の条件の下で行われる第 3の段階を含むことを特徴とする請求の範囲第19項に記載の方法。 23.前記被着工程の後にシェルを徐々に冷却する工程を更に備えることを特徴 とする請求の範囲第1または19項に記載の方法。 24.前記被着工程はマトリックスの形状を有するキャビティ面と該キャビティ 面から突出する複数のリブとを形成するように行われ、前記方法は前記徐々に行 われる冷却工程の後に前記リブを取り出す工程を更に備えることを特徴とする請 求の範囲第23項に記載の方法。 25.前記型において複合部品を形成する工程を更に備えることを特徴とする請 求の範囲第1項に記載の方法。 26.請求の範囲第1項に記載の方法により製造される型。 27.少なくとも約0.5mの長さおよび幅を有するとともに、少なくとも約3 mmの厚さを有し、約30%乃至約55%のニッケルと約45%乃至約70%の 鉄とを含むスプレー被着金属から形成されるシェル。
