改良された湿潤引張強さを有する、非セルロース繊維の不織布発明の技術分野
本発明は、改良された水引張強さを有する、化学結合した非セルロース繊維の
不織布に関する。更に詳しくは本発明は、改良された水引張強さを付与すること
ができる、本質的にホルムアルデヒドを含まないラテックス結合剤を含む、非セ
ルロース繊維の不織布に関する。発明の背景
不織布は、機械的に置いた繊維のウェブまたは連続シートである。繊維はラン
ダムに配列してもあるいは一方向に配向してもよい。最も広く使用されている繊
維には、セルロース、ポリアミド、ポリエステル、ポリプロピレンおよびポリエ
チレンが含まれる。紡いだ繊維は、延伸してもよいが、カーディング、エアーレ
イイングまたはウェットレイイングによって、しばしば静電的電荷の助けを借り
て、多孔性ベルト上に直接並べられる。次にシートは結合剤により結合され、引
き続きオーブン中でまたはカレンダーで処理して、結合工程を完了する。
ランダムに分散した繊維に結合剤を適用するのに多くの方法が開発された。典
型的には、水を基材とするエマルジョン結合剤系が使用され、そこでは熱可塑性
又は熱硬化性ポリマーラテックスを調製しそして処理すべき繊維のゆるいウェブ
をその中に浸漬し、飽和させまたは該ウェブが構造的に弱いことを考慮して特別
の設備を使用してスプレー掛けをして、このようにして処理されたウェブを乾燥
しそしてキュアーして、適正な結合を行う。或いは、熱可塑性または熱硬化性樹
脂の水溶液または溶媒溶液結合剤系を使用して、繊維ウェブに含漬させてもよい
。
更に外の方法には、熱可塑性または熱硬化性樹脂粉末を、繊維のウェブを作る
前にまたは作った後に該繊維に塗布し、該ウェブを、熱ロールまたはホットプレ
スを通過させて、繊維を結合する方法が含まれる。或いは、基材の繊維の軟化点
よりも低い軟化点を有する熱可塑性繊維を基材繊維のウェブ内に内部分散させ、
そして加熱ロールの使用等により充分な熱と圧力を加えて、熱可塑性繊維を軟化
させそして繊維の網を結合させる。
不織布に普通に使用されるラテックスは、ブタジエンースチレン、ブタジエン
ーアクリロニトリル、酢酸ビニル、アクリル性モノマー、例えばメチルアクリレ
ート、エチルアクリレート、メチルメタアクリレート等のポリマーから製造した
ラテックスである。エマルジョン結合剤系が不織布形成に最も普及した方法であ
るが、そこで今まで使用されたホモポリマー、コポリマーおよびタポリマーは一
つ以上の欠点があった。織物材料として有用であるためには、合成ポリマーはい
くつかの物性を持たなければならない。望ましい性質には、かなり広い温度範囲
にわたって適当な引張強さ、ある条件下で高い弾性率または剛性、および靭性、
風合いのような良好な織物の品質が含まれる。
自己架橋性のラテックスまたはメラミンホルムアルデヒド樹脂をポストした(
posted)ラテックスを使用して、不織非セルロース製品に改良された水引
張強さを与えることは、受け入れられた実施法であったことが理解されるであろ
う。しかしながら、かかる系はホルムアルデヒドを含み、乾燥/硬化サイクルの
間にホルムアルデヒドを放出する。更に、本質的に全ての市販の自己架橋性およ
びメラミンポストしたラテックスは、適正な架橋のために少なくとも280°F
、そして好ましくは300°Fの温度を必要とする。しかしながら、多くの非セ
ルロース繊維の融点は適正な架橋に必要な温度、例えばポリプロピレンは約25
0°F、よりも低いので、慣用のラテックスは使用できない。従って、不織布工
業におけるポリプロピレン繊維は決して大きな成功を収めなかった。問題は、受
け入れられる引張特性を付与する適当なラテックス結合剤の特定的開発にあった
。
本発明の目的は、化学的に結合された非セルロース繊維の不織布を提供するこ
とである。本発明の別の目的は、非セルロース繊維のランダム配列と、本質的に
ホルムアルデヒドを含まないラテックス結合剤とを含む不織布であって、該ラテ
ックス結合剤は該非セルロース繊維の溶融結合温度よりも低い温度で最高引張特
性を発揮することができる、上記の不織布を提供することである。本発明の更に
別の目的は、非セルロース繊維のランダム配列と本質的にホルムアルデヒドを含
ま
ないラテックス結合剤とを含む不織布であって、該ラテックス結合剤は改良され
た水引張特性を付与することができる、上記の不織布を提供することである。本
発明の更に別の目的は、製造が簡単で且つ経済的な、化学的に結合された非セル
ロース繊維の不織布を提供することである。発明の概要
要約すると、本発明によって、非セルロース繊維のランダム配列と、本質的に
ホルムアルデヒドを含まないラテックス結合剤とを含む不織布が提供される。該
ラテックス結合剤は、高分子表面活性剤の存在下でモノマー混合物のエマルジョ
ン重合によって製造されたポリマーラテックスを含む。該モノマー混合物は、共
役ジエンモノマー、ビニル置換芳香族モノマーおよびビニルシアニドモノマーか
らなる。該共役ジエンモノマーは、ピペリレン、イソプレン、2,3−ジメチル

ビニル置換芳香族モノマーは、αーメチルスチレン、p−第3ブチルスチレン、
m−ビニルトルエン、p−ビニルトルエン、3−エチルスチレンおよびスチレン
から選択することができる。ビニルシアニドモノマーは、アクリロニトリル、メ
タアクリロニトリル、エタアクリロニトリル、およびフェニルアクリロニトリル
から選択することができる。
高分子表面活性剤は、乾燥ラテックスを基準にして約15−35重量%である
。該高分子表面活性剤は、約6−7重量%の水酸化アンモニウムで中和された水
中のスチレン/アクリル酸/αーメチルスチレンコポリマーを約25−27重量
%含む。
本質的にホルムアルデヒドを含まないラテックス結合剤は、該非セルロース繊
維を結合し、そして横方向に測定して少なくとも約78%の湿潤引張強さを保持
することができる不織布を形成するために、少なくとも約6.7重量%のビニル
シアニドモノマーを含む。或いは、化学的に結合された非セルロース繊維の不織
布は、匹敵する同じタイプの、実質的に同じモノマー配合であるがビニルシアニ
ドモノマーを含まない、本質的にホルムアルデヒドを含まないラテックス結合剤
を有する不織布よりも、湿潤引張強さが少なくとも10%改良されている。
適した非セルロース繊維には、ガラス繊維または高分子物質から製造された繊
維が含まれる。該高分子物質には、ポリオレフィン、ポリエステル、およびアク
リル樹脂、ポリアミド等が含まれる。ポリオレフィン繊維には、ポリプロピレン
、ポリエチレン、ポリブテンおよびそれらのコポリマーが含まれる。ポリエステ
ル繊維には、ポリエチレンテレフタレートのような、二価アルコールとテレフタ
ル酸とのエステルを少なくとも85重量%から成る長鎖合成ポリマーと、更に液
晶ポリエステル、熱互変性ポリエステル等が含まれる。アクリル樹脂繊維には、
少なくとも85重量%のアクリロニトリル単位−CH2CH(CN)−から成る
長鎖合成ポリマーを含む繊維形成性物質が含まれる。その他のタイプの非セルロ
ース繊維もまた、本発明の教示に従って使用できることが理解されるであろう。
例えば、レイヨン、ポリアクリロニトリル又は石油ピッチから製造されたグラフ
ィト(黒鉛)繊維として更に良く知られた高弾性繊維もまた使用できる。
非セルロース繊維の不織布は、非セルロース繊維をランダム配列することによ
り形成される。次に、本質的にホルムアルデヒドを含まないラテックス結合剤を
該繊維に塗布する。次にラテックス結合剤を熱処理して非セルロース繊維を化学
的に結合させ、寸法安定性の不織布を形成する。好ましい態様の詳細な記述
本発明は、化学的に結合された非セルロース繊維の不織布に関する。該不織布
は、おむつカバー素材、女性の生理カバー素材、医療用ガウン、マスク、キャッ
プおよび掛け布のような柔らかくドレープ性の(なじみのよい)布用に、および
衣服の心地、家具の覆い(スカート)、キルト、水ベッドそらせ板および被服の
絶縁および詰物のような堅く且つ弾性のある布用に使用し得る。
本発明の布は、本質的にホルムアルデヒドを含まないラテックス結合剤により
化学的に結合された、ランダム配列した非セルロース繊維のマットを形成するこ
とにより製造される。本質的にホルムアルデヒドを含まないラテックス結合剤は
、非セルロース繊維を化学的に結合しそして寸法的に安定な不織布を形成するこ
とができる。当業界で良く知られているように、ラテックス結合剤は、ランダム
に配列した非セルロース繊維の層に、結合剤位置を間隔をあけた中断したパター
ン
で塗布するか、或いは非セルロース繊維の層全体に均一に塗布してもよい。
本願で使用する用語“本質的にホルムアルデヒドを含まない”とは、当業界で
良く知られたNash/HPLC法(高性能液相クロマトグラフィー)により測
定して、ラテックス結合剤の従来の乾燥/硬化サイクル中にラテックス結合剤1
00万部当たり0.7(PPM)部を越えるホルムアルデヒドを放出しないラテ
ックス結合剤を云う。本願で使用する“化学的に結合した”の用語は、例えば繊
維の物理的変化によって証明される溶融結合のような、熱処理の結果形成される
ものではない結合を云う。
布の非セルロース繊維は高分子物質から製造したガラス繊維であることができ
る。該ガラス繊維は、当業界でよく知られそして熔融ガラスを小さいオリフィス
を通して押出しそして高速度で紡糸したタイプのものである。適した高分子物質
には、ポリオレフィン、ポリエステル、およびアクリル樹脂、ポリアミド等が含
まれる。ポリオレフィン繊維には、ポリプロピレン、ポリエチレン、ポリブテン
およびそれらのコポリマーが含まれる。ポリエステル繊維には、ポリエチレンテ
レフタレートのような、二価アルコールとテレフタル酸とのエステルを少なくと
も85重量%含む長鎖合成ポリマー、および更に液晶結晶ポリエステル熱互変性
ポリエステル等から成るが含まれる。アクリル樹脂繊維には、少なくとも85重
量%のアクリロニトリル単位−CH2CH(CN)−から成る長鎖合成ポリマー
が含まれる。他のタイプの非セルロース繊維もまた、本発明の教示に従って使用
できることが理解されよう。例えば、レーヨン、ポリアクリロニトリル又は石油
ピッチから製造されたグラフィト繊維として更に普通に知られる高弾性繊維もま
た使用できる。
非セルロース繊維は、適当なサイズと、不織布の所望の最終用途に依存して適
当な厚さにランダムに配列されたものであることができる。非セルロース繊維は
、典型的には約0.25ないし2インチの長さであり、そして典型的には約1.
2−6デニールである。非セルロース繊維は、約0.25インチ以下の厚さに重
なり交差するようにランダム配列で置いて、非セルロース繊維のマットを形成し
得る。非セルロース繊維は、温式レイイング、空気−レイイング又はカーディン
グのような殆どあらゆる便利な公知の方法で配列し得る。
非セルロース繊維を所望によりランダムに配列した後、ラテックス結合剤を該
繊維に塗布する。ラテックス結合材は、得られる繊維が意図する最終使用用途に
充分な強度と凝集性を有するような有効量で使用する。ラテックス結合剤の正確
な量は、一部は、繊維の種類、繊維層の重量、ラテックス結合剤の性質等のよう
な因子に依存することが理解されるであろう。例えば、強度の高い繊維を必要と
する最終用途には、より多くの結合剤を使用し得る。非セルロース繊維マットに
塗布されるラテックスの典型的な含有量は約15−40重量%である。最少量の
ラテックス結合剤を塗布して、所望する不織布に必要な最少の引張強さ、風合い
等の当業界でよく知られた物性を得るの好ましい。
本発明に従って使用されるラテックス結合剤は、1種又はそれ以上のエチレン
性不飽和モノマーと、本願で開示したような高分子表面活性剤を使用して、良く
知られた慣用のエマルジョン重合法により製造し得、そしてシュメイング(Sc
hmeing)およびホワイト(Hhite)による米国特許第5,166,2
59号に示されたように、追加の慣用の添加剤、例えばフリーラジカル開始剤、
任意の連鎖移動剤、キレート化剤等を使用し得る。
エマルジョン重合反応において適当なエチレン性不飽和モノマーには、共役ジ
エンモノマー、ビニル置換芳香族モノマーおよびビニルシアニドモノマーが含ま
れる。
共役ジエンモノマーは一般に4ないし10個の炭素原子、好ましくは4ないし
6個の炭素原子を含む。特定のジエンモノマーの例には、ピペリレン、イソプレ
ン、2,3−ジメチルー1,3−ブタジエン等、好ましくは1,3−ブタジエン
が含まれる。使用される共役ジエンモノマ−の量は、約50−70重量%、好ま
しくは約55−65重量%、そして最も好ましくは約60重量%である。ビニル
置換芳香族モノマーは一般に8ないし12個の全炭素原子を含む。特定のビニル
置換芳香族モノマーの例には、αーメチルスチレン、p−第3ブチルスチレン、
m−ビニルトルエン、p−ビニルトルエン、3−エチルスチレン等、好ましくは
スチレン、が含まれる。使用されるビニル置換芳香族モノマーの量は、約16−
50重量%、好ましくは約27−50重量%、そして最も好ましくは約27重量
%である。本発明でビニル置換芳香族モノマーの量が約50重量%を越えると、
ラテックスは脆くなり、結合剤として許容されず、そして非セルロース不織布に
対して許容されない乾燥および湿潤引張性を有する。更に、共役ジエンモノマー
を多くそしてビニル置換芳香族モノマーを少なく添加するにつれて、非セルロー
ス不織布に一般により柔らかい風合い感触とより低い引張強さとが得られる。同
様に、共役ジエンモノマーを少なくそしてビニル置換芳香族モノマーを多く添加
するにつれて、ラテックス結合剤が連続したフィルムを形成しなくなる量まで、
非セルロース不織布に一般により堅い風合い感触とより高い引張性が得られるの
で、引張性は減少しそして非セルロース不織布は堅くなり過ぎる。
ビニルシアニドモノマーはメタアクリロニトリル、エタアクリロニトリル、フ
ェニルアクリロニトリル等であり得、好ましくはアクリロニトリルである。使用
するビニルシアニドモノマーの量は、少なくとも約6.7重量%、好ましくは約
6.7−15重量%、そして最も好ましくは約6.7−10重量%である。
高分子表面活性剤は、溶液で中和されたアクリル樹脂である。好ましい態様に
おいて、高分子表面活性剤は、水酸化アンモニウム、水酸化カリウム、水酸化カ
ルシウム等の塩基で中和された水中に約25−27重量%のスチレン/アクリル
酸/αーメチルスチレンコポリマーを含み、約100−300の酸値および約7
,000より大きい重量平均分子量を有する樹脂である。最も好ましくは、高分
子表面活性剤は、約6−7重量%の水酸化アンモニウムで中和され、そして約2
05の酸値および約8,500の重量平均分子量を有し、そして重量部で約37
:32:31のαーメチルスチレン、スチレンおよびアクリル酸の平均重量比を
有する。
上記樹脂は、参照用に本願に含めるシュミット(Schmidt)外による米
国特許第4,529,787号に記載された方法に従って、少量のジエチレング
リコールモノエチルエーテルを溶媒として使用して製造される。本発明で有用な
追加の樹脂は、参照用に本願に含めるハミエレック(Hamielec)外によ
る米国特許第4,414,370号およびブラント(Brandt)外による米
国特許第4,546,160号に従って製造し得る。
反応器に添加される高分子表面活性剤の量は、乾燥ラテックス基準で典型的に
は約15−35重量%、好ましくは約26重量%、そして最も好ましくは約30
重量%であると思われる。
いろいろな上記のラテックス結合剤形成性モノマーを重合するのに使用される
ラジカル開始剤には、過硫酸ナトリウム、過硫酸アンモニウム、過硫酸カリウム
等か含まれる。重合中に使用される温度で分解する又は活性になる、いろいろな
過酸化物、例えば過酸化水素クメン、過酸化ジベンゾイル、過酸化ジアセチル、
のようなその他のラジカル開始剤が使用できる。
任意の連鎖移動剤は一般に、当業界でよく知られたいかなる適当な連鎖移動剤
であってもよい。任意の連鎖移動剤には、8から約18個の炭素原子、好ましく
は約12から約14個の炭素原子を有するアルキルおよび/又はアリールメルカ
プタンのようなメルカプタンが含まれる。12から14個の炭素原子を有する第
3アルキルメルカプタンが非常に好ましい。適当なメルカプタンの例には、n−
オクチルメルカプタン、n−ドデシルメルカプタン、t−オクチルメルカプタン
、t−トデシルメルカプタン、トリデシルメルカプタン、テトラデシルメルカプ
タン、ヘキサデシルメルカプタン等、並びにそれらの混合物が含まれる。連鎖移
動剤の量は一般に、モノマー100部当たり約0.2から約2.5部、好ましく
はモノマー100部当たり0.4から約0.9部、更に好ましくはモノマー10
0部当たり約0.7部である。好ましい態様において、連鎖移動剤は、フィリッ
プ(Phillips)66社から市販されているSulfole120のよう
なドデシルメルカプタン連鎖移動剤である。
キレート化剤もまた重合中に使用していろいろな金属不純物をつなぎ止めそし
て均一な重合を達成するために使用することができる。かかるキレート化剤の量
は、全モノマー100部当たり約0.02から約0.08部、好ましくは約0.
05部のように一般に少量である。適当なキレート化剤の例には、エチレンジア
ミン四酢酸、ニトリロ三酢酸、クエン酸およびそれらのアンモニウム、カリウム
およびナトリウム塩が含まれる。好ましいキレート化剤には、ハンプシャー(H
ampshire)ケミカル社からHamp−eneの名前で市販されているキ
レート化剤が含まれる。
好ましい態様において、エチレン性不飽和モノマーおよび高分子表面活性剤の
重合は連続して起きる。下記の例は、エチレン性不飽和モノマーと高分子表面活
性剤を連続的に添加してラテックス結合剤を形成する例である。
例1および2
二つの別個のラテックスを本発明に従って調製した。脱イオン水、高分子表面
活性剤およびHamp−eneの充填物を、約20ガロンの容積を有しそして約
140ポンドのラテックスを保持する容量を有する反応器に添加することにより
、各ラテックスを調製した。高分子表面活性剤を添加した後に、反応器を減圧器
で排気し(水銀柱約20インチ)、窒素でパージしそして所望の温度に加熱した
。次に過硫酸アンモニウムを脱イオン水中の約10%の溶液として反応器に添加
した。
次にスチレン、ブタジエン、アクリロニトリルおよびドデシルメルカプタンを
含む充填物を反応器に連続して同じバッチで充填した。表1に示したのは、例1
及び2として記載したラテックス用に反応器に添加したスチレン、ブタジエン、
アクリロニトリルおよびドデシルメルカプタンの重量%である。
各ラテックス用に、第1のバッチを反応器に、過酸化アンモニウムを添加して
からほぼ5分後に充填した。次に追加のバッチを、約5分または20分の計画し
た間隔で反応器に充填した。バッチは重合するラテックス結合剤の量に依存して
適当な計画した間隔回数にわたって添加し得る。例えば、バッチは6から12ま
でまたはそれ以上の段階で同じ増加量で添加し得る。最後のラテックスを反応器
に添加した後、反応器内のラテックスの固形量が許容できる変換レベルを示すま
で反応を監視した。反応の保持中に反応速度が望ましくないほど遅い場合は、追
加量の過硫酸アンモニウムを充填した。
望ましい変換レベルに達した後に、各ラテックスを60ガロン容器に入れ、蒸
気を真空抜き取りした。この工程はDrew L198のような脱泡剤の添加を
含んだ。当業界でよく知られているように、保存料Kathon LXもまた、
アクロン デスパージョン インク.(Akron Dispersion I
nc.)から販売される酸化防止剤Bostex 362−Cと一緒に添加した
。Bostex 362−Cはチオジプロピオン酸ジトリデシル、4−メチルフ
ェノールおよびジシクロペンタジエンとイソブチレン、ドデシルベンゼンスルホ
ン酸ナトリウムの反応生成物の水性混合物である。好ましいスチレンーブタジエ
ンーアクリロニトリルラテックス結合剤の代表的物性を表2に示す。

比較のために、ラテックス結合剤を、アクリロニトリルモノマーの影響を決定
するために重合用の反応器充填物からアクリロニトリルモノマーを省略した以外
は例1および2と同じ手順および成分を用いて調製した。例3として記載したラ
テックス用の反応器に添加したスチレン、ブタジエン、およびドデシルメルカプ
タンの重量%を下記の表3に示す。
例3のラテックスの物性を表4に示す。

例1−3の得られたラテックス結合剤を次に、ポリエステルを使用した前に記
載したタイプの不織非セルロース繊維の別々のサンプルに塗布した。飽和、浸漬
またはスプレー掛のような当業界でよく知られたほとんどの適当な方法もまた使
用し得ることが理解されよう。ラテックス結合剤を繊維に塗布しで布を形成する
ためのいろいろな装置、並びに加工構造体および条件について一般に詳細な記述
は、不織布工業文献を参照する。
ラテックス結合剤を不織非セルロース繊維に塗布した後に、ラテックス結合剤
を空気乾燥しそして熱処理して非セルロース繊維を結合しそして寸法安定性の不
織布を形成する。ラテックス結合剤もまた、それらを複数の蒸気加熱缶の表面上
を通過させるか、或いは循環熱空気または赤外線ランプを使用してもよい加熱ト
ンネルまたはオーブンを通過させることにより、ラテックス結合剤を乾燥し得る
ことが理解されよう。乾燥時間は、非セルロース繊維の熱容量、加熱のタイブ、
オーブン温度、空気速度(循環空気を使用した場合)、および非セルロース繊維
がオーブンまたは加熱トンネルを通過する速度のような多くの因子の関数であろ
う。例えば、ラテックス結合剤は、該繊維を約220−250°F(華氏)の温
度でほぼ60秒加熱および乾燥することにより、熱処理してもよい。
本発明による該繊維は、表5に示すように、改良された水引張性能特性を示し
た。報告したすべての性能特性は、該繊維を本発明に従って、ほぼ72°Fおよ
び約50%相対湿度のTAPPI(パルプおよび紙工業技術協会)標準条件で約
24時間コンディショニングした後に測定した。乾燥および湿潤状態の両方での
引張値は、ASTM標準の1980年アニュアルブックに発行された名称“不織
布試験の標準的方法”のASTM D 1117−80に従って測定した。AS
TM標準試験法に従って、乾燥引張測定値は、1インチ幅、4インチ長さの布の
ストリップ用いて、インストロン試験機で3インチの初期ジョー分離で毎分5イ
ンチの速度で引張ることにより測定した。湿式引張測定は、布ストリップをイン
ストロン試験機で試験する前に水溶液に約30秒間浸漬すること以外は乾燥引張
測定と実質的に同じ方法で測定した。風合い値は、織物工業でよく知られた織物
の量的尺度である。報告した風合い値は、5インチ平方の布片を用いてスイング
ーアルバートーハンドルーO−測定器で測定した読みの平均値である。該布は、
該ハントルーO−測定器で、機械横断万向および機械方向に試験し、そして次に
平均した。ラテックス結合剤の量は次のようにして計算した。繊維の重量(F)
を、ラテックス結合剤(L)の塗布前に得た。ラテックス結合剤(L)を塗布し
た後に、該繊維を空気乾燥しそして布の最終重量を得た(F+L)。以下に報告
したラテックス結合剤含量を、次に式:L/(F+L)×100に従って決定し
た。特定の繊維の各々の正味の繊維の基準重量(表5)を一定に維持した。10
インチ×10インチの正味の繊維のサンプル正方形を切断しそして表の詳細の範
囲内で、100平方インチ当たり変動が0.1グラムだけの重量範囲に分別した
。
表5は、前述したラテックス結合剤を塗布した不織非セルロース布の、改良さ
れた性能を示す。表5に示されたように、本発明に従って、ポリエステル繊維に
ついて改良された水(湿潤)引張強さが得られた。同様の比較が、アクリル繊維
、ポリプロピレン繊維、ポリエチレンファイバーガラス繊維、ポリアミド繊維等
のような他の繊維について得られると思われる。
驚くべきことに、本発明による不織非セルロース布は、ラテックス結合剤に引
張強さを増大させるための添加剤としてメラミンホルムアルデヒド樹肪を必要と
することなく、改良された水引張特性を示した。アクリロニトリルはラテックス
