Description
“Materiale composito per stampaggio a caldo”
DESCRIZIONE
L'invenzione si riferisce ad un materiale composito per stampaggio a caldo. In particolare il materiale è sfruttabile per stampare imbottiture, ad es. di caschi, o in genere cuscinetti per assorbire gli urti, o mandrini o anime interne di oggetti rivestiti in carbonio.
È noto, ad es. da WO2012140473 o EP0585965, un materiale composito che grazie al fatto di contenere microsfere sintetiche cave può essere usato vantaggiosamente per molti impieghi. EP0585965 lo sfrutta per alleggerire il prodotto finale, mentre WO2012140473 ne sfrutta le caratteristiche espandenti durante lo stampaggio per meglio copiare la cavità dello stampo.
Altre convenienti applicazioni riguardano la produzione di imbottiture per caschi e lo stampaggio del carbonio con un’anima espandente interna formata col detto materiale. Queste applicazioni possono essere migliorate.
Per i caschi, il materiale stampato può risultare fragile fino a fratturarsi in seguito a un impatto, e dopo lo stampaggio si può deformare se soggetto a temperature oltre i 70°C, soprattutto a causa della sua propensione all’assorbimento d’acqua ed il conseguente rilascio di vapore (che lo fa gonfiare durante o dopo la cottura) e alla deformazione dovuta all’espansione dei gas residui presenti liberi all’interno del sistema.
Quando è sfruttato per lo stampaggio del carbonio, il materiale si comporta allo stesso modo (fragile e fratturabile, deformabile oltre i 70°C, ecc.). In più c’è il problema che il materiale durante l’indurimento (curing) o la verniciatura del carbonio tende a creare difetti superficiali sprigionando vapore acqueo o gas intrappolato nel suo volume. Questo gas intrappolato può deformare il manufatto anche dopo lo stampaggio, ad es. se si espande a causa di temperature elevate. Questo problema vale anche per i caschi.
Pertanto manca nella tecnica un materiale del tipo suddetto senza questi problemi.
Scopo principale dell’invenzione è allora proporre un materiale del suddetto genere che non abbia più o mitighi queste svantaggiose caratteristiche.
Il materiale composito secondo l’invenzione è composto da un materiale di base e un materiale additivo, il quale permette di eliminare del tutto o quasi i limiti e problemi descritti nell’introduzione.
Il materiale di base da stampare è composto in peso dal 5÷50% di particelle espanse e il 50%÷95% di particelle non espanse, le particelle essendo in materiale plastico, di forma chiusa, cave e ripiene di gas.
Questi valori garantiscono prestazioni e peso vantaggiosi e adatti alle applicazioni. Le particelle espanse sono essenziali per l’invenzione, e fungono da legante o filler per le altre sferette. Infatti le sferette espanse sono l’elemento riempitivo (filler), quelle non espanse fungono da legante.
Le particelle hanno generalmente forma sferica e sono molto piccole (10–40 µm di diametro). Si noti però che la dimensione non è essenziale.
Il materiale additivo è carbone attivo.
Chimicamente ogni tipo di carbone attivo è usabile nell’invenzione, preferibilmente sotto forma di polvere o granuli.
Il carbone attivo si è dimostrato molto vantaggioso. Avendo la capacità di assorbire gas circostante, la sua presenza nel materiale consente di catturare permanentemente molecole di gas senza che possano ritornare libere, anche se il materiale viene sottoposto a temperature elevate. Allora il carbone attivo ha l’effetto di intrappolare nel volume del materiale composito gas presente al momento della miscelazione e/o gas risultante dalla rottura di particelle nel materiale di base durante lo stress termico della cottura.
Per gli stessi motivi, il carbone attivo ha l’effetto di prevenire anche la fuga di gas o vapore acqueo dall’interno del materiale composito stampato, ovvero durante stress termici successivi all’estrazione dallo stampo.
Una preferita formulazione per il materiale composito secondo l’invenzione è:
materiale di base carbone attivo,
ove il carbone attivo è una percentuale del peso totale che va dal 3% al 60%, in peso, più in particolare dal 10% al 50 % in peso.
Questi valore preferiti derivano da prove sperimentali, e le percentuali variano negli intervalli citati in base alla composizione in particelle del materiale di base. Come criterio per la miscelazione, più aumenta la % di particelle espanse più va aumentata la % di carbone attivo.
Oltre al vantaggio di assorbimento di gas, il carbone attivo sorprendentemente inibisce l’infiammabilità del pezzo finale, equivalendo all’aggiunta di una carica minerale. Il carbone attivo brucia a temperature molto più alte del materiale composito e la propagazione di fiamma non si innesca. Quindi il carbone attivo non solo funge da componente antifiamma, ma conferisce addirittura proprietà di autoestinguenza al pezzo finale quando la sua % è circa uguale o maggiore del 40% rispetto al peso totale del materiale composito secondo l’invenzione.
Un aspetto dell’invenzione riguarda la produzione di un mandrino o anima interna di un oggetto rivestito in carbonio. Il mandrino o anima interna viene stampato o prodotto con un materiale come sopra definito, e poi ricoperto di uno o più strati di carbonio. Il mandrino o anima interna così rivestito viene messo in uno stampo e portato a temperatura tale da solidificare il carbonio.
Un aspetto dell’invenzione riguarda un’imbottitura, in particolare di casco, o in genere cuscinetti per assorbire gli urti, prodotto tramite stampaggio col materiale composito.

Un aspetto dell’invenzione riguarda un metodo per stampare un oggetto comprendente un’anima in materiale composito e un guscio rigido esterno in carbonio, con le fasi di
rivestire le pareti di una cavità di stampo con porzioni di carbonio,
depositare nello stampo una quantità del suddetto materiale composito;
chiudere lo stampo, e riscaldare il materiale ad una temperatura compresa tra i 100÷190 °C per un tempo compreso tra i 20 e 200 minuti circa per far espandere il materiale in modo che esso spinga il carbonio contro le pareti della cavità per copiarne la sagoma;
estrarre l’oggetto così stampato dallo stampo.
Un esempio di ciclo di stampaggio a caldo (cottura) per un oggetto fatto di materiale composito secondo l’invenzione è il seguente:
si miscela nelle dette proporzioni il materiale di base con carbone attivo per ottenere l’anima di stampaggio;
2. si deposita in uno stampo una quantità di materiale composito e l’anima di stampaggio;
3. chiuso lo stampo, si porta il materiale a circa 140 °C per circa 5 minuti (5 minuti è il tempo minimo per questioni di massima produttività ma non è vincolante);
4. il materiale composito solidifica;
5. si lascia raffreddare l’oggetto stampato prima di estrarlo dallo stampo.
Claims (8)
- RIVENDICAZIONI 1. Materiale per stampaggio a caldo di oggetti, composto da un materiale di base e un materiale additivo, ove il materiale di base è composto in peso dal 5÷50% di particelle espanse e il 50÷95% di particelle non espanse, le particelle essendo in materiale plastico, di forma chiusa, cave e ripiene di gas; e il materiale additivo è carbone attivo.
- 2. Materiale secondo la rivendicazione 1, ove il carbone attivo è una percentuale del peso totale del materiale che va dal 3% al 60% in peso.
- 3. Materiale secondo la rivendicazione 2, ove il carbone attivo è una percentuale del peso totale del materiale che va dal 10% al 50 % in peso.
- 4. Materiale secondo la rivendicazione 3, ove il carbone attivo è una percentuale del peso totale del materiale maggiore o uguale al 40 % in peso..
- 5. Mandrino o anima interna di un oggetto rivestito in carbonio stampato o prodotto con un materiale come definito in una delle rivendicazioni precedenti, e poi ricoperto di uno o più strati di carbonio.
- 6. Imbottitura, in particolare di casco, o in genere cuscinetto per assorbire gli urti, prodotto tramite stampaggio col/del materiale composito come definito in una delle rivendicazioni precedenti.
- 7. Casco comprendente un’imbottitura interna prodotta tramite stampaggio col materiale composito come definito in una delle rivendicazioni precedenti.
- 8. Metodo per stampare un oggetto comprendente un’anima in materiale composito e un guscio rigido esterno in carbonio, con le fasi di rivestire le pareti di una cavità di stampo con porzioni di carbonio, depositare nello stampo una quantità del suddetto materiale composito; chiudere lo stampo, e riscaldare il materiale ad una temperatura compresa tra i 100÷190 °C per un tempo compreso tra i 20 e 200 minuti circa per far espandere il materiale in modo che esso spinga il carbonio contro le pareti della cavità per copiarne la sagoma; estrarre l’oggetto così stampato dallo stampo.
