Abstract

<PICT:0897295/IV (a)/1> A method of forming a sheet material comprises the steps of coating a forming surface with a binding medium, setting up an electrostatic field between the forming surface and a feed apparatus for fibrous material whereby the fibrous material is transferred to the forming surface and forms with the binding medium thereon a sheet material which is subsequently removed from the forming surface. As shown an endless metallic belt 1 passes over a series of rollers 2, 3, 4 and 5 mounted on a frame 6. The belt is cleaned by water spray 7 and rotating brushes 8, dried by heater 9 and coated with a greasy adhesive (e.g. petroleum jelly) from reservoir 10 by rollers 11. The belt passes over roller 2 p and then under a pneumatic and electrostatic feeder 12. This feeder draws fibres from a reservoir by means of an air stream set up by fans 21. The fibres pass down tube 22 through successively finer screens 23, 24 and 25 located behind the fans and the tube 22 then opens out to form chamber 26 whose bottom is formed by a grid 26a of metallic mesh. A baffle 27 is provided to control the air currents together with tangential air jets 30. An electrostatic field is applied between the grid and belt 1 by high tension source 31. The belt, thus coated with fibres, passes under roll 13 to flatten the fibres and under spray 14 which adds a coating of adhesive. The belt then passes under further feeder units (two more, 12a and 12, being shown but more may be used if required) and binder sprays whereby further layers of fibre and binder are added. Finally the belt passes over heated rollers 3, 4 and 5 and the resultant sheet material is removed from belt 1 by doctor blade 19 and/or air blade 20. After the web has passed through several successive stages of feeding &c., each ensuing feeding device may be immediately followed by a device (as shown at 16) whereby it is subjected to a series of transversely directed air jets, which have the effect of substantially aligning the fibres in a direction transversely of the belt, and by hot air jets (as shown at 17) whereby a measure of interstage drying is effected. Alignment of the fibres may alternatively be effected electrostatically by passing the web under a row of electrically charged metallic points. Interstage and final drying may be effected by infrared means. The material of the invention may be formed upon or internally strengthened by textile or other base or reinforcing material by introducing the latter on to the belt either before any fibres are laid down or at an intermediate stage. Specified fibres are animal hair, straw and sawdust.
