Abstract

A composite resilient article comprising a body of resilient polyurethane foam faced with a flexible layer of non-cellular synthetic resin composition or non-cellular natural or synthetic rubber composition is made by (a) providing on a supporting surface afforded by a mould a layer comprising a synthetic resin or rubber composition or a precursor of such a composition which at least on its accessible surface is in a fluid condition, (b) providing a body of resilient polyurethane foam on the accessible surface of this layer, and (c) causing or allowing the layer first provided to undergo conversion into a wholly solid synthetic resin or rubber composition layer. The facing layer, when of synthetic resin composition, may be formed from a plastisol consisting of a vinyl chloride polymer or copolymer dispersed in a finely divided state in a plasticizer, preferably in two steps in the first of which one or more coats of plastisol are applied, heated to homogenise the resin and plasticizer, and allowed to cool and solidify, and in the second of which a further coat of plastisol is applied forming the accessible surface in fluid condition. A gellable, vulcanizable, compounded aqueous rubber dispersion may be used analogously. Coloured or multicoloured effects may be obtained by incorporating one or more coloured pigments in one or more of the plastisol coats making up the surface layer which may also include embedded fibres such as cotton flock. In an example, a plastisol comprising polyvinyl chloride, a vinyl chloride-vinylidene chloride copolymer, pigment, and stabilizer, dispersed in a phthalate ester plasticizer is applied to a shallow steel mould embossed with a decorative pattern. The mould is heated to homogenise the plastisol and is then cooled to form a solid resin layer. A second coating of plastisol is applied over the resin layer and a pre-shaped sheet of polyurethane foam laid in place on top of the second plastisol coat and gently pressed into it. The mould is again heated and allowed to cool, after which the vinyl resin coated polyurethane foam product is carefully extracted.
