Abstract

A fold-flat carton includes a base panel (1), a pair of opposite side walls (2,3) and a pair of opposite end walls (4,5). The carton is capable of being folded between an erect configuration and a collapsed configuration in which the carton folds flat. When the carton is collapsed by applying a lateral force to the end panels (4,5), the base panel (1) folds outwardly and the opposite side panels (2,3) move towards each other. The carton may optionally include dividers (16,17,21) which extend the full depth of the carton and which remain within it when the carton is folded flat.

Description

A FOLD-FLAT CARTON The present invention relates to a fold-flat carton and more particularly, but not exclusively, to a cardboard box which can be folded flat when not in use.
Collapsible cardboard boxes or cartons are well known.
One commonly used variety comprises four rigid side walls each having a flap extending from a lower edge configured so that when the carton is erected they fold downwardly from inside and fit together to form a load carrying base. When empty, the carton can be folded flat for storage by laterally displacing one side wall so that it remains parallel to its opposite side wall but slides over it in a shearing motion so that the carton deforms and folds flat. The flaps forming the base are arranged so that as the carton is collapsed, they fold inwardly against the inside of the side walls and thereby reduce the overall surface area of the flattened box to minimise the amount space required for storage.
A particular disadvantage with the type of fold-flat carton described above is that when the use of dividers is required to partition it into individual compartments, they cannot extend to the full depth of the carton, as the flaps making up the base are prevented from folding inwardly when the dividers are in situ and the carton is collapsed. Therefore, when dividers are used, it is necessary to either remove them before folding the carton flat, or alternatively use dividers that do not extend the full depth of the carton so that the flaps have sufficient room to fold inwardly.
Removing dividers that extend the full depth of the carton before folding it flat it is awkward, labour intensive and time consuming and means that the dividers must be stored separately from the flattened carton. Furthermore, using dividers which do not extend the full depth of the carton often results in any fragile products placed therein being inadequately supported or protected from knocking or bashing against adjacent products which can result damage being caused to them when the carton is moved.
A further disadvantage with the type of box described above is that the base is formed from a number of flaps which fit together to enable the carton to be erected and folded flat. This substantially reduces the weight which the carton can withstand without breaking.
It is an aim of the present invention therefore, to provide a carton which overcomes or substantially alleviates all the problems discussed above and provides a carton that can optionally be used with dividers that extend to its full depth and that can remain in position within the carton when folded flat.
According to the present invention, there is provided a fold-flat carton transformable between an erect configuration and a collapsed configuration including a one-piece base arranged such that it folds outwardly when the carton is brought into its collapsed configuration. The base is preferably formed from a single panel of a blank for the carton. However, it may be formed from two smaller panels which are joined, using tape, staples or the like, during assembly of the carton.
A particular feature of a carton according to the present invention is that it may be in its collapsed configuration whilst having within it a divider dimensioned to divide the carton for substantially its full height.
Preferably, a carton according to the present invention has a divider dimensioned to divide the carton for substantially its full height, wherein the divider is arranged such that it is established in its operative configuration by bringing the carton into its erect configuration. Since the base of the carton folds outwardly, the height of the divider is not restricted by the need to accommodate an inwardly folding base when the carton is collapsed. Thus, the divider may be larger than the prior art maximum, i.e. the height of the carton minus half the width of the base.
The divider may be configured to divide the carton longitudinally and an end wall of the carton is configured to fold outwardly when the carton is brought into its collapsed configuration. The other end wall may fold inwardly or outwardly but preferably folds outwardly.
Preferably, an outwardly folding end wall is provided with a flap configured to lie over the base of the carton when the carton is in its erect configuration and the flap and the divider are configured to allow the flap to fold up against said end wall as the carton is brought into its collapsed configuration. More preferably, the end wall is provided with an aperture for receiving a fold in said flap when the carton is in its collapsed configuration. This minimises strain on the flap and prevents it from wrinkling.
The divider may be configured to divide the carton transversely. Preferably, the divider is arranged to fold as the carton is brought into its collapsed configuration. Advantageously, a transverse divider will be affixed to the side walls of the carton.
Preferably, a carton according to the present invention has both a transverse divider and a longitudinal divider. Preferably, these dividers are provided with complementary slots for coupling one to the other in crossed relation.
An embodiment of the present invention will now be described, by way of example only, with reference to the accompanying drawings, in which: FIGURE 1 shows a developed view of the preferred embodiment before assembly, without dividers.
FIGURE 2 shows a perspective assembled view of the carton shown in Figure 1 in its erected configuration, with dividers that extend the full depth of the carton.
FIGURE 3 shows a perspective view of the carton shown in Figure 2 at a point between the erected configuration and collapsed configuration.
Referring now to the drawings, for ease of description Figure 1 will first be described which shows the developed view before assembly of the preferred embodiment which can be folded to complete the manufacturing of a fold-flat carton and is a blank comprising a base panel 1, a pair of identical side panels 2,3 and a pair of identical end panels 4,5.
The base panel 1 is separated from one of the side panels 2 along one of its longest edges by a fold line 6 and has a tab 7 on its free edge directly opposite.
The side panel 2 is separated from the pair of end panels 4,5 extending from each of its short edges by fold lines 8. Each of the end panels has an identical flap 9 extending from one of its short edges adjacent the base panel 1. One end panel 5 is separated from the second side panel 3 by fold line 10 and has a second tab 11 on its free edge opposite the fold line 10.
To complete the assembly of the fold-flat carton when it is manufactured, the base panel 1 is folded at fold line 6 to orient it at 90 degrees to the side panel 2.
Each flap 9 is then folded upwardly so that they overlie the base panel 1 as the end panels 4,5 are folded inwardly at fold lines 8 to surround the base panel 1. Finally, the remaining side panel 3 is folded at fold line 10 so that the tab 7 on the base panel 1 can be attached to the free edge 12 of the side panel 3 and tab 11 on the side panel 3 can be attached to the free edge 13 on the end panel 4. When this has been completed, the resulting carton is rectangular in shape.
Two transverse dividers 16,17 (see Figures 2) are now placed within the carton parallel to and spaced at two locations from the pair of end walls 4,5 and extend the full depth of the carton so that their lower edges are in contact with the base panel 1. The transverse dividers 16,17 have tongues 18 on each edge which engage in slots 19 cut into the upper edge 20 of the side walls 2,3. The tongues are folded so that they can be attached to the outer surface of the side walls 2,3 by staples or adhesive to retain the transverse dividers 16,17 in position within the carton.
A longitudinal divider 21 is placed within the carton parallel to and spaced at an equal distance from each of the side walls 2,3 and has two slots therein extending from its lower edge (not shown) for engagement with a corresponding slot 22 in the upper edge of each of the dividers 16,17. It will be appreciated that the longitudinal divider 21 is supported and retained in the carton by means of its engagement with the transverse dividers 16,17 and is otherwise unattached to the carton. The initial assembly of the preferred embodiment is now complete.
The transverse dividers 16,17 and the longitudinal divider 21 fitted to the carton as described partition it into six separate compartments or cells and also serve to increase the rigidity of the carton.
The longitudinal divider 21 has a central portion 22a between the transverse dividers 16,17 which extends the full depth of the carton and is in contact with the base 1. The lower edge (not shown) of the portions 23,24 of the longitudinal divider 21 on either side of the central portion 22a between the transverse divider 16 and the end panel 4 and the transverse divider 17 and the end panel 5 is angled at 45 degrees to the base panel 1 and each end panel 4,5, the reason for which will become apparent hereafter.
The base panel 1 and the end panels 4,5 each have a central fold line 26, 27 respectively and the flaps 9 have fold lines 28,29 positioned as illustrated in the drawings. Triangular sections 30 are removed from the flaps 9 and a slot 31 substantially equal in length to that of the fold line 29 is provided in each end panel 4,5. These features of the preferred embodiment enable the carton to be collapsed flat when empty without removing the transverse dividers 16,17 and the longitudinal divider 21.
The method by which the carton may be folded flat when not in use will now be described with reference to Figure 3. A lateral force is applied to the end panels 4,5 in an outward direction (as shown by arrows X in Figure 3) so that they fold outwardly about the foldline 27. At the same time, the base panel 1 folds outwardly about the fold line 26 and the side panels 2 and 3 move directly towards each other. As they do so, the transverse dividers 16,17 fold as illustrated in Figure 3 about a central fold line in the same way as end panel 4. The longitudinal divider 21 is not attached to the carton, so the transverse dividers 16,17 are free to fold as shown.
When the carton is collapsed as described, the fold lines 28 in the flaps ensure that as a lateral outward force is applied to the end panels 4,5 each flap folds upwardly into contact with the inside of its respective end panel 4,5. As each end panel folds in half, the flaps also fold in half along the fold line 29 and a portion of the folded flap about the fold line 29 is received through the slot 31. The slot 31 ensures that each flap can fold flat against the inside of the end panel 4,5 and prevents it from buckling.
The lower edge of the portions 23,24 of the longitudinal divider 21 on either side of the central portion 22a between the transverse divider 16 and the end panel 4 and the transverse divider 17 and the end panel 5 is angled at 45 degrees to the base panel 1 and each end panel 4,5 to provide a gap for the flaps 9 so that when the carton is collapsed, they are not prevented from folding upwardly by the longitudinal divider 21. The removed triangular section 30 in each flap 9 ensures that as it folds it does not come into contact with the longitudinal divider 21.
When the carton is to be used again, an inwardly directed force is applied to the end panels 4,5 so that they fold about the fold lines 27, the flaps 9 fold downwardly and the base moves inwardly so that the carton returns to its erected configuration.
An opening is cut into each side wall 2,3 to provide a handle to enable the carton to be carried easily and the carton may optionally include a integral lid (not shown).
The carton is made from sheet cardboard, although it is envisaged that it can also be made from a corrugated plastics material. An example of a suitable material of this type is sold under the trade mark COREX.
It will be appreciated from the foregoing description of the preferred embodiment that the present invention provides a carton which may be erected and collapsed very quickly and easily and in which transverse and longitudinal dividers may be used that extend to the full depth of the carton which do not need to be removed when the carton is folded flat. The strength of the carton is also increased as the base is formed from a single sheet of cardboard rather than a plurality of flaps which must fit or lock together to provide a load carrying base.

Claims (13)

1. A fold-flat carton transformable between an erect configuration and a collapsed configuration including a one-piece base arranged such that it folds outwardly when the carton is brought into its collapsed configuration.
2. A carton according to claim 1 in its collapsed configuration having within a divider dimensioned to divide the carton for substantially its full height.
3. A carton according to claim 1 or 2, having a divider dimensioned to divide the carton for substantially its full height, wherein the divider is arranged such that it is established in its operative configuration by bringing the carton into its erect configuration.
4. A carton according to claim 3, wherein the divider is configured to divide the carton longitudinally and an end wall of the carton is configured to fold outwardly when the carton is brought into its collapsed configuration.
5. A carton according to claim 4, wherein the end wall is provided with a flap configured to lie over the base of the carton when the carton is in its erect configuration and the flap and the divider are configured to allow the flap to fold up against said end wall as the carton is brought into its collapsed configuration.
6. A carton according to claim 5, wherein said end wall is provided with an aperture for receiving a fold in said flap when the carton is in its collapsed configuration.
7. A carton according to claim 2 or 3, wherein the divider is configured to divide the carton transversely.
8. A carton according to claim 7, wherein the divider is arranged to fold as the carton is brought into its collapsed configuration.
9. A carton according to claim 7 or 8, wherein the divider is affixed to the side walls of the carton.
10. A carton according to claim 4, 5 or 6 and claim 7, 8 or 9.
11. A carton according to claim 10, wherein a longitudinal divider and a transverse divider are provided with complementary slots for coupling one to the other in crossed relation.
12. A blank for forming a carton according to any preceding claim.
