Description

SPECIFICATION Method for the manufacture of sheet materials with a three-dimensional pattern for the decorative covering of surfaces and sheet materials manufactured according to the method This invention relates to a multi-stage method for the manufacture of sheet materials, such as wall papers, with a three-dimensional pattern for the decorative covering of surfaces, and the sheet materials, such as wallpapers, manufactured accord ing to the method.
It has already been proposed to manufacture wallpapers by applying a pasty synthetic material composition containing an expanding agent onto a supporting web of paper and foaming the composition after drying or gelling it.
It has also been proposed in the DE-OS No. 27 55 078 to apply a colour coating onto the foam composition while it is still damp, and subsequently to foam the foam coating in order to obtain a wallpaper with a relief texture.
It is an object of the present invention to create a sheet material, such as a wallpaper, with a threedimensional texture for the decorative covering of surfaces, which may be manufactured with the aid of devices known per se and which has an improved three-dimensional texture and also makes possible an improved aesthetic impression. The sheet material may also be made to be wipeable with water. It is also possible to obtain various patternings and three-dimensional effects by the method of the present invention.
According to one aspect of the present invention, there is provided a method for the manufacture of a sheet material with a three-dimensional effect for the decorative covering of surfaces, comprising the steps of applying a single colour or multi-colour print on one side of a supporting web of paper, non-woven material, synthetic material, woven material or the like, stamping the printed web to impart a three-dimensional texture thereto, coating parts of the stamped web with at least one pasty synthetic material composition comprising an expanding agent and, optionally, conventional adjuvants and auxiliary substances, the composition being applied in pattern register with the surrounding print, drying or gelling the composition, foaming the composition under the influence of heat and cooling the foamed composition.
In carrying out the present method, the coating with the synthetic material composition containing expanding agent may also take place as a multiple coating operation, in which drying or gelling of one coating of synthetic material composition containing expanding agent takes place before a further coating is applied. If required, each coating may be coloured and the colours of the individual coatings may differ. The coating or coatings are caused to foam under the effect of heat in a manner known perse after drying or gelling.
In a preferred embodiment, the areas of colour print, partial areas of colour print, figures, patterns and/or lettering which are applied in one or more colours by a colour printing step are surrounded by the applied synthetic material composition in the form of figures, patterns and/or lettering in negative form. In this embodiment, the colour print which is freely visible in the valleys and applied di rectly on the support or coated support, is sur rounded by the layer of synthetic material foam formed after foaming such that the respective fig ures, patterns and/or lettering result in negative form in the colours of the selected colour-printed application and in the texture of the applied stamp ing.
Through this mode of operation it is possible to make visible representations in negative form of figures, patterns and/or lettering with the colour prints applied in the first stage, without it being necessary to stamp the subsequently applied snythetic material composition containing expanding agent, after its application and gelling and foaming at the required places or to provide the synthetic material substance at the required places with a substance (inhibitor) which inhibits or prevents foaming.
The single-colour or multi-coloured colour printing operation may be effected by screen printing, itaglio and/or relief printing, but is preferably effected by intaglio printing. The synthetic material compositions containing expanding agent are preferably applied by screen printing. The synthetic material composition contains synthetic materials known per se which are foamable with the use of expanding agents, such as vinyl chloride homoand/or copolymers, polyvinylidene chloride, polyvinyl acetate, polyacrylates and polymethacrylates, mixtures of vinyl resins with polymerisable acrylates or methacrylates etc.
Vinyl chloride homo- and/or copolymers and other vinyl resins are preferably used in the form of plastisols which, in addition to the finely divided synthetic resins, contain softeners and/or diluting agents and other additives. However, organosols or pasty synthetic resin dispersions of the foamable synthetic materials or polymers (including foamable polycondensates and foamable polyaddition products) may be used.
Suitable types of polyvinyl chloride which can be made into a paste for making the pasty synthetic material composition include those with a K-value of approximately 55 to 80, preferably 62 to 75 in the case of a homopolymer and with a K-value of approximately 60 to 72, preferably 65 to 70 in the case of a copolymer.
Conventional commercial plasticisers, such as phthalates and the like, which are suitable for the respective synthetic materials are used.
Likewise, conventional commercial expanding agents are used which are known per se for the respective synthetic materials, such as azodicarbonamide, azoisobutyrobitrile, benzene sulphohydrazide, diphenylsulpho-3,3'-disulphohydrazide and sodium bicarbonate used in an mixture with organic expanding agents.
In a further embodiment, adhesion agents may be used with the synthetic material compositions containing expanding agent, e.g. those based on a polyaminoamide, a polymeric ketimine, a methacrylate, an isocyanate and the like. The synthetic material compositions may be further provided with one or more conventional auxiliary or adjuvant substances, such as one or more pigments, dyestuffs and/or fillers.
In a preferred embodiment, the synthetic material composition is applied by screen printing by means of round screen templates, arranged in series, of differing permeability, the application taking place in pattern register with the single-or multi-coloured print, preferably an intaglio print.
In another embodiment, several monotone colour-prints are applied onto the supporting web by intaglio printing, each application of colour being dried after printing. Only then does the stamping take place and the application of at least one synthetic material composition containing expanding agent.
In a further and particularly expedient embodiment, the supporting web, consisting of paper, non-woven material, synthetic material or woven material is already provided with a coating, which is to be foamed subseqently, over the whole or part of the surface, before the single-or multi-coloured application of colour by intaglio printing, is subjected to stamping after at least one application of colour print by intaglio printing and subsequently with one or more coatings, keeping in proportion to the intaglio print, with at least one synthetic material substance containing expanding agent.
In a modification of the method, after the application by screen printing of the synthetic material composition containing expanding agent, a further application of patterns or pattern components takes place by intaglio printing as a colour print or in two or three dimensions by means of at least one synthetic material composition containing expanding agent.
By the use of circular screen templates arranged in series, the synthetic material composition containing expanding agent can be applied in partial areas arranged displaced above, below or to the side. Through this embodiment, areas of synthetic material foam coating are successfully obtained, which in negative form surround the single or multiple areas of intaglio printing, whereby figures, patterns and/or lettering are surrounded by the area of synthetic material foam coating. By using at least one or more circular screen templates arranged in series, at least one further synthetic material composition containing expanding agent can be successfully applied, preferably one or more of which templates apply the synthetic material composition containing expanding agent in positive form in the form of figures, patterns and/or lettering.
The sequence is arbitrary, as to whether the positive form and then the negative form are set up in the screen printing process. However, preferably after the single colour or multi-coloured colour printing and the stamping, the synthetic material composition containing expanding agent, which through the surrounding of figures, patterns and/or lettering with the colour print produces the negative form of these representations. After the synthetic material composition containing expanding agent has been applied and dried or gelled, the ap plication preferably taking place in the form of fig ures, patterns and/or lettering in positive form, and if requred, after several such applications and treatments, all the synthetic material compositions containing expanding agent which have been ap plied are foamed.
According to another aspect of the present invention there is provided a sheet material with a three-dimensional pattern for the decorative covering of surfaces, wherein the sheet material comprises a supporting web of paper, woven material, non-woven material and/or synthetic material provided on one side with a thin layer of coloured intaglio print, the areas of synthetic material foam coating being in pattern register with the partial areas of intaglio print surrounded by them.
The areas of synthetic material foam coating arranged in partial areas on the intaglio printing surround the single-colour or multi-coloured free areas of intaglio printing in negative form.
In a preferred embodiment, the support and the area of intaglio printing has a stamping, such that the partial area of synthetic material foam coating on the surface has the same or approximately the same stamping configuration.
In a further embodiment, the areas of synthetic foam coating arranged partially on the areas of intaglio printing surround patterns in negative form, which thereby surround the single colour or multicoloured free areas of intaglio printing, whereby the area of synthetic material foam coating is connected with one or more areas of synthetic material foam coating which are arranged displaced above, below or to the side. The areas of synthetic material foam coating reproduce figures, patterns and/or lettering preferably in positive form, which are in contrast to the synthetic material coatings, which surround the figures, patterns and/or lettering in negative form.
The partial area synthetic material foam coating preferably has on its surface the same or approximately the same stamping configuration as that of the support and/or of the area of intaglio printing.
In order to enable the invention to be more read ily understood, reference will now be made to the accompanying drawings, which illustrate diagrammatically and by way of example some embodiments thereof and in which each of Figures 1 to 4 is a diagrammatic cross-section of a wallpaper according to the invention. In Figures 1 to 4, the stamping shown in Figures 2 to 4 (stamping similar to corrugations or grooves) is also to be considered as being representative for Figure 1, in which this stamping is not shown, In the wallpapers shown in Figures 1 and 2, a supporting web 3 is provided on one side with a thin layer of coloured intaglio print 1 which may also consist of several layers of coloured intaglio print or partial areas of layers of coloured intaglio print. The stamping of the supporting web and the layer of coloured intaglio print to form corrugations and impart a three-dimensional texture to the web can be seen from Figure 2. Areas of synthetic material foam coating 2 arranged over it keep in pattern register with the partial areas of intaglio print surrounded by them and surround patterns, figures and/or lettering of the single colour or multi-coloured free areas of intaglio print in negative form.
In Figure 3 partial areas of coloured intaglio print layer 1 are applied over partial areas on the supporting web 3. Parts of the partial areas of coloured intaglio print layer and parts of the supporting web are partially covered in this embodiment by the areas of synthetic material foam coating 2.
According to a preferred embodiment, the synthetic material foam coating 2, which is over a partial area, has on its surface the same or approximately the same stamping configuration as that of the support and/or of the area opf intaglio print.
In Figure 4 a preferred embodiment of the wallpaper is represented diagrammatically. The area of synthetic material foam coating 2, which is arranged over a partial area on the area of colour in intaglio print 1, and parts of further areas of synthetic material foam coating 2' surround patterns, figures and/or lettering of the single colour or multi-coloured free areas of intaglio print in negative form. As in the case of the other embodiments, the supporting web 3 and the area of colour intaglio print 1 are stamped. The surface of the area of synthetic material foam coating 2 has the same configuration or approximately the same stamping configuration. The areas of synthetic material foam coating 2' advantageously represent in positive form patterns, figures and/or lettering and are arranged above the plane of the area of synthetic material foam coating 2 or protrude from this plane.
