Abstract

1445145 Casting processes; making moulds GENERAL MOTORS CORP 25 Oct 1973 [7 Nov 1972] 49722/73 Headings B3F and B3A A method of forming thin-sectioned castings, e.g. battery grids 20 made from an alloy comprising 3% Sb, 0À3% Sn, 0À1% As balance Pb, comprises providing a die 2 having a porous metal body 6 having thereon an impervious layer 8 provided with openings leading to a die cavity 4 in said body, passing a cooling gas through the porous body and out through the walls of the cavity, immersing the die into molten metal to fill the cavity with melt, removing the die from the metal and shedding any melt metal from the outer surface of the layer, and stripping the casting from the cavity. In the embodiment shown, the porous body 6 is provided with channels 10 which may be connected to a source of vacuum or compressed air. Before immersion of the die in the melt, the layer 8 is heated to a temperature at which the melt metal is readily shed from the outer surface of the layer 8 after removal of the die from the melt, and cooling air is passed through the channels 10 and out through the walls of the cavities 4. The die is then immersed in the melt, which may be maintained at a temperature of 650‹ F., and a vacuum optionally applied to the channels 10 to suck the melt into the cavities 4. The die is then removed from the melt and the castings ejected by again connecting the channels 10 to the source of compressed air. In another embodiment, the die is in the form of a rotatable drum having a stationary air pressure chamber (37) and a stationary vacuum chamber (38) and is as described in Specification No. 1,445,145 except that the die cavities may be interconnected to produce a continuous strip of castings, Fig. 8 (not shown). The porous body 6 may be formed of sintered stainless steel or brass and the layer 8 may be of stainless steel, Cu, Cr, Fe-Ni alloy, metal oxides, carbon or cork and may be applied to the body 6 by electroforming or flame or plasma spraying. When both the body 6 and layer 8 are of stainless steel, the layer 8 may be formed by grinding a sintered body in manner which causes the particles on the surface to flow together and seal off the pores. A grid pattern is then mechanically cut through the layer 8 and the die cavity is formed in the body 6 by electro-chemical machining, chemical milling, electrical discharge machining or photoetching. The outer surface of the layer 8 may be provided with a plurality of grooves at a density of about sixteen per inch.
