Abstract

1408072 Building panels ARCHITECTURAL RESEARCH CORP 20 Feb 1973 8376/73 Heading E1B [Also in Divisions B2 and B5] An ornamental panel comprises as shown in Fig. 2 a first layer 14 of resin, a foraminous sheet 20 free from wrinkles or bubbles, a second layer 24 of resin encasing a solid mass of rigid foam 30 having a plurality of spaced apart openings 26 through which the resin of layer 24 extends, a second foraminous sheet 3'8 free of wrinkles or bubbles and a third layer 44 of resin, the surfaces of the layers being parallel, the layer 14, sheet 20 and layer 24 being bonded together and layer 24, sheet 38 and layer 44 being bonded together and the three resin layers each comprising 60%-90% by volume of mineral particles intermixed therein. The third layer 44 may have mineral chips 46 embedded in its outer surface. A reinforcing element e.g. steel structure 31 of ladder-like construction may be provided along the edges of the panel adjacent the rigid foam 30. Grooves 36 along two adjacent edges of the panel and tongues 34 along the remaining edges for interfitting with adjacent panels to form a wall structure may be provided. The resin may be a polyester consisting of the reaction product of a dibasic acid e.g. phthalic anhydride, isophthalic acid, adipic acid, tetra-phthalic anhydride, maleic, fumaric or itaconic acid, and a dihydric alcohol e.g. ethylene glycol, propylene glycol, diethylene glycol, dipropylene glycol or 1-3 butylene glycol dissolved in a polymerizable monomer e.g. styrene, vinyl toluene, methyl methacrylate or diallyl phthalate. The resin may contain a filler e.g. asbestos fibres, perlite, ground chalk, wood chips, fibre glass wool, and preferably sand, marble or granite. The foraminous sheet may be wire screen, woven fibre glass fibre glass mat. Preferred foam is foamed polyurethane or foamed glass or honeycomb. The panel may be produced by partially filling a frame with a dough-like mass of resin and filler and smoothing the upper surface to form the first resin layer 14, applying foraminous sheet 20 before the resin cures, applying more of the same dough-like resin and placing thereon foam block 30 then placing more of the dough over the block to complete layer 24, placing the second foraminous sheet on top of layer 24 and applying another layer of the same dough and finally embedding pieces 46 e.g. of glass, quartz, marble or granite. The bottom surface of layer 14 may be left smooth or textured.
