Abstract

1323141 Non-woven fabrics UNION CARBIDE CORP 25 June 1970 [27 June 1969] 30995/70 Headings D1R and D2B A porous artificial leather or other non- woven fabric is produced by extruding a blend of immiscible polymers as a rod, tape, filament or other shaped article, formed of a plurality of ultra-fine fibres (i.e. having a denier of less than 0.5 and a diameter of less than 5Á) converting the shaped article into a sheet, heating the sheet to fuse at least some of the fibres, then extracting some of the fibres. The polymers are drawn from 2 or all 3 of the following classes; soft elastomers (e.g., a block polyurethane of polyether segments joined to polyester, polyamide and/or polyurea segments by urethanyl linkages); soft non-elastomers e.g., polypropylene, and hard polymers e.g., polystyrene, nylon 6 or polyvinyl acetate. Further examples of each class are specified. Preferably the hard fibres are extracted, and the elastomeric fibres predominate where artificial leather is required. Rigid boards are produced from hard non-extractable fibres. In example 2, cubes of polyurethane, polypropylene and atactic polystyrene are mixed and melt-spun through a 1“" single screw extruder at 180‹C, the extrudate being chopped and melt-spun through the same extruder into a 1/16" strand which is drawn by a Godet roller, immersed in a 125‹C glycerine bath and stretched to cause molecular orientation. The strand is cut into staple lengths, dispersed in water, optionally mixed with cotton, nylon, polyester, acrylic or modacrylic staple fibres, beaten to a pulp and wet laid into a sheet. The sheet is air dried, pressed in a heated platen press or by hot calendering, then immersed in one or more baths of toluene to wholly or partially extract the polystyrene. Dielectric heating may, be used. The shaped article may alternatively be formed into a sheet by air laying staple length portions, or by cross-lapping continuous tapes, films or filaments to form a web. The cross laid, preferably orientated, films may be fibrillated by needling. In example 11, a 20 filament continuous filament yarn of polyurethane islands in a polystyrene matrix is stretch orientated and woven. The fabric is pressed at 190‹C in a platen press at 50 p.s.i. to produce a 2 ml thick melt-bonded sheet, which is then extracted with toluene to remove the polystyrene to produce a soft porous sheet.
