Abstract

1,200,322. Composite materials. DUNLOP CO. Ltd. 15 March, 1968 [21 March, 1967], No. 13076/67. Addition to 1,039,861. Headings C3C and C3R. [Also in Division Dl] Composite materials are prepared by introducing into an assembly of fibres first a liquid composition which is one part of a polyurethane foam forming mixture and subsequently a vapour which is the complementary part of the polyurethane foam-forming mixture, allowing the liquid composition and vapour to react to form a polyurethane foam within the assembly of fibres and then subjecting the composite material to reticulation. The liquid composition suitably contains a polyurethane prepolymer and the vapour may comprise an amine catalyst or preferably steam. In examples the assembly of fibres is in the form of a fibrous web consisting of crimped nylon filaments, a fibrous web prepared from rayon staple fibre by cross-lapping a carded web of the fibres and a fibrous web produced by processing polypropylene staple fibre on a carding machine followed by cross-lapping and passing through a needle punching machine. The fibrous assemblies may be compressed or moulded during or after foaming. An assembly of fibres may comprise two fibrous webs superimposed one upon the other, and the structure obtained when the polyurethane foam-forming reaction has taken place may then be separated into two layers corresponding to the original two webs, the layers obtained being treated again individually in accordance with the invention. The fibres may be moulded during foaming between an impervious surface and a porous surface. Reticulation may be achieved by inserting the cellular material into a combustion chamber, replacing the air in the chamber by an explosive gaseous medium and igniting the medium so as to generate sufficient heat to remove substantially all the thin walls or membranes of the cellular material.
