Abstract

Cellular bodies and structural bodies are prepared by mixing a loose mass of spheroid foam granules with a liquid, hardenable binder agent to coat their surfaces and then mixing with solid pulverulent material to cover the binder layer, so as to form a dry, loose mass of double-coated granules which are then either (i) heated while in a loose and movable condition to set the binder as a hard shell about each granule, or (ii) heated and compressed to form a monolithic cellular structural body having interconnected hardened polyhedral cell walls. The latter consist of hardened binder agent with solid pulverulent material embedded therein, each cell containing a foam granule or residue thereof. Swollen polystyrene granules are preferably used and may be coated with an epoxy resin binder and a pulverulent material such as a mineral (e.g. fine gran quartz or chalk) or a metal powder such as aluminium. The grain dimension of the pulverulent material is preferably only slightly below the wall thickness of the cell chamber, i.e. 0.05 mm. at the minimum. Solid particles having dimensions larger than the foamed granules, and also higher specific gravities, may also be incorporated into the composition, e.g. swelled clay particles.
