Abstract
Cette invention concerne l’intégration de la production d’hydrogène et de méthanol à une infrastructure de liquéfaction de charbon, de raffinage de pétrole ou de conversion de biomasse ayant eu pour effets bénéfiques imprévus une baisse de production et d’émissions nettes de dioxyde de carbone (CO2) et une amélioration de l’efficacité carbone et du rendement thermique.

Titre de l'invention : Infrastructure intégrée de liquéfaction de charbon, de pétrole ou de biomasse présentant une production réduite de dioxyde de carbone et une efficacité carbone et un rendement thermique améliorés [0001] Cette invention concerne l’intégration de la production d’hydrogène et de méthanol à une infrastructure de liquéfaction de charbon, de raffinage de pétrole ou de conversion de biomasse ayant eu pour effets bénéfiques inattendus une baisse de production de dioxyde de carbone (C02) et une amélioration de l’efficacité carbone et du rendement thermique.
[0002] Les demandeurs ont su reconnaître qu’il y a beaucoup d’avantages à avoir une installation d’hydrogène intégrée à une installation de méthanol dans une infrastructure de liquéfaction de charbon, de raffinage de pétrole ou de conversion de biomasse pour fournir l’hydrogène nécessaire pour le craquage/la valorisation et le méthanol nécessaire à la raffinerie par exemple pour la production d’essence M15.
[0003] L’invention implique le reformage du méthane à la vapeur (RMV) du gaz naturel et l’utilisation judicieuse du gaz synthétique brut pour la production autant du méthanol que de l’hydrogène de haute pureté. Dans l’infrastructure de raffinage, de liquéfaction de charbon ou de biomasse, l’hydrogène est utilisé dans les unités de valorisation primaire et secondaire. Dans ces infrastructures, le méthanol peut être utilisé pour produire un combustible léger hybride notamment de l’essence M15 et/ou peut être exporté comme mélange de produits combustibles ou comme matière première pétrochimique.
[0004] La configuration de traitement innovante des demandeurs a pour effet plusieurs avantages imprévus par rapport à l’état antérieur de la technique. Premièrement, l’intégration de l’installation d’hydrogène/de méthanol à l’infrastructure de conversion a pour effet une réduction de la quantité de C02 produite par unité de liquides nets produits. En outre, ce procédé intégré améliore l’efficacité carbone (rapport du carbone de départ aux produits liquides) de même que le rendement thermique (rapport du pouvoir calorifique des matières premières aux produits liquides).
[0005] De plus, par rapport à une infrastructure moderne de liquéfaction de charbon qui utilise la gazéification de charbon frais et de charbon non converti pour la production de l’hydrogène nécessaire, l’application de la configuration de traitement de l’invention des demandeurs a pour effet une augmentation significative de l'efficacité carbone, des recettes nettes du projet et du taux de rentabilité interne (TRI) du projet.
[0006] La configuration de traitement unique représente également un procédé optimisé où le carbone de dans le charbon de départ et de la matière première gaz naturel est utilisé le plus efficacement comme en témoigne la réduction de C02 produit et l’augmentation de l’efficacité carbone et du rendement thermique. De plus, la spécification d’une installation de synthèse de méthanol à passage unique pour profiter du débit important de gaz synthétique brut a pour effet une réduction des coûts d’équipement et d’exploitation. Enfin, la configuration de procédé des demandeurs maximise le taux de produit de type essence via la production de M15 et la production nette de méthanol, ce qui contribue aussi à l’utilisation améliorée du carbone, au rendement thermique de l’installation, au rendement élevé de liquide et à l’accroissement des recettes du projet et de la rentabilité.
[0007] Plus particulièrement, les demandeurs démontrent ici un procédé intégré de réduction simultanée de la production de dioxyde de carbone (C02) et des émissions nettes de dioxyde de carbone tout en améliorant l’efficacité carbone et le rendement thermique d’une infrastructure de traitement d’hydrocarbures lourds comprenant : (a) la production d’un flux d’hydrogène de haute pureté et la production d’un flux de méthanol à l’aide d’un reformeur de méthane à la vapeur et d’une unité de production de méthanol à passage unique ; (b) l'alimentation d’une partie dudit flux d’hydrogène à une unité d’hydrocraquage traitant un flux d’hydrocarbures lourds pour créer un flux de liquides ; (c) l'alimentation d’une partie dudit flux de méthanol et l’alimentation d’une partie dudit flux d’hydrogène de l’étape a) de même que ledit flux de liquides de l’étape b) à une unité de valorisation de liquides pour créer un ou plusieurs flux de pétrole com-mercialisable(s).
Brève description des dessins [0008] [fig.l] La Figure 1 montre un diagramme de flux par blocs de l’invention utilisant une infrastructure de liquéfaction de charbon comme exemple d’illustration de l’invention des demandeurs.
Description des modes de réalisation [0009] La Figure 1 illustre la configuration de traitement des demandeurs telle qu’appliquée à une infrastructure de liquéfaction de charbon. Le charbon de départ 10 est alimenté à la préparation de charbon 20 pour le séchage et le calibrage et ensuite au complexe de liquéfaction directe de charbon 30, qui comporte un ou plusieurs réacteur(s) de liquéfaction de charbon. La liquéfaction directe du charbon (LDC) est un procédé qui met à réagir le charbon 10 dans un solvant (non représenté) avec de l’hydrogène à haute température et haute pression pour produire des combustibles liquides. Dans le complexe de liquéfaction de charbon 30, le charbon est converti à l’aide d’un catalyseur solide extrudé (non représenté) et d’hydrogène 22a en produits bruts liquides 38 et gazeux 36. Le flux d’hydrogène 22a mentionné précédemment pour l’unité de liquéfaction de charbon est créé dans un complexe de reformeur de méthane à la vapeur et de synthèse de méthanol 16.
[0010] Le reformage de gaz naturel à la vapeur est appelé reformage de méthane à la vapeur (RMV) et représente un procédé efficace et effectif de production en masse d’hydrogène commercial. Dans l’invention des demandeurs, le complexe de reformeur de méthane à la vapeur et de synthèse de méthanol 16 comprend une unité de réacteur de reformeur à la vapeur (non représentée), une partie four (non représentée) et une unité de production de méthanol. Les détails se rapportant au complexe de reformeur de méthane à la vapeur et de synthèse de méthanol 16 ne sont pas représentés sur la Figure 1 mais peuvent être décrits comme suit.
[0011] L’unité de réacteur de reformeur de méthane à la vapeur fonctionne à hautes températures (700-1100°C) et en présence d’un catalyseur à base de métal. Dans l’unité de réacteur de reformeur à la vapeur, un flux de vapeur 2 réagit avec les hydrocarbures dans le gaz naturel 4 pour fournir du monoxyde de carbone et de l’hydrogène selon la formule suivante : [0012] [Chem.l]
[0013] Parmi les autres réactions se produisant dans l’unité de réacteur de reformeur à la vapeur on peut mentionner le déplacement eau-gaz selon la formule : [0014] [Chem. 2]
[0015] La réaction de RMV primaire est hautement endothermique et nécessite des températures élevées pour obtenir des taux acceptables de conversion du méthane. L’importante consommation énergétique du procédé RMV provient des réactions de combustion se produisant dans la partie four du complexe de reformeur à la vapeur. Le produit de l’unité de réacteur de reformeur à la vapeur est un flux de gaz synthétique, connu sous le nom de gaz synthétique (non représenté) contenant principalement CO, C02, H2j H20 et CH4 n’ayant pas réagi.
[0016] Le gaz synthétique brut de RMV est acheminé à une unité de production de méthanol où le monoxyde de carbone et le dioxyde de carbone réagissent, à l’aide d’un catalyseur, pour produire du méthanol et de l’eau. La réaction est exothermique et l’énergie excédentaire peut être utilisée pour réduire les besoins en combustible du réacteur de RMV. En raison du débit important de gaz synthétique dû à la quantité relativement importante d’hydrogène consommée dans la présente invention,
l’installation de synthèse de méthanol est à passage unique (par exemple, sans recyclage).
[0017] Le gaz synthétique de purge de l’installation de méthanol, qui contient les mêmes constituants que le gaz brut de RMV, est acheminé à l’unité de conversion par déplacement. Dans l’unité de déplacement, le monoxyde de carbone est déplacé vers l’hydrogène accompagné de production additionnelle de dioxyde de carbone. Le produit gazeux de l’unité de conversion par déplacement est envoyé à l’unité d’élimination du dioxyde de carbone qui adsorbe sélectivement le dioxyde de carbone 28 du gaz. Le produit riche en hydrogène de l’unité d’adsorption du C02 est purifié davantage dans une unité finale à membrane ou d'adsorption pour fournir le produit de type hydrogène 22. L’hydrogène gazeux 22 contient plus de 99% en volume d’hydrogène et est ensuite disponible pour une utilisation dans les unités de conversion primaire et de valorisation secondaire. Le flux de dioxyde de carbone 28 est ensuite purifié davantage puis comprimé et représente un produit final.
[0018] Une partie du méthanol 26 et une partie de l’hydrogène 22b provenant du complexe RMV/méthanol 16 sont acheminées, de même que les produits liquides 38 provenant du complexe de liquéfaction de charbon 30, à l’unité de valorisation de liquide 48 pour produire des produits combustibles commercialisables tels que, par exemple, des produits de type essence M15 56, diesel 57 et gasoil sous vide (VGO) 58. La partie du flux de méthanol 26 non utilisée dans l’unité de valorisation de liquide 48 est exportée en tant que produit final 26b.
[0019] Les produits gazeux bmts 36 du complexe de liquéfaction de charbon 30 sont envoyés, de même que les produits gazeux bruts 55 de l’installation de valorisation de liquide 48 à une unité de récupération de fractions légères 50 pour produire, par exemple, du gaz combustible 52 et des gaz de pétrole liquéfiés (GPL) 54, incluant du propane, du butane et des mélanges correspondants pour une utilisation en tant que combustible de raffinage ou en tant que produits nets. Les constituants plus lourds récupérés dans la section de récupération de fractions légères 50, représentés comme flux 51 sont réintégrés à l’unité de valorisation de liquide 48, principalement pour la production d’essence Ml5.
[0020] Cette invention sera davantage décrite et compréhensible grâce à l’exemple type suivant, qui ne doit pas être considéré comme limitant l'étendue de l’invention.
Exemples [0021] Étude de liquéfaction directe de charbon [0022] Une infrastructure de liquéfaction directe de charbon basée aux États-Unis a été étudiée pour illustrer les avantages de l’invention. L’infrastructure de taille commerciale traite 8000 MTPD (mille tonnes par jour) (base sèche) de charbon bitumineux pour produire des combustibles liquides commercialisables. Trois cas commerciaux ont été développés pour estimer les rendements et économies globaux de l’installation y compris la rentabilité. Les deux premiers cas (1 et 2) ne comportent pas de production de méthanol. Dans tous les cas, le charbon est liquéfié dans un système de réacteur en lit bouillonnant à haute pression et à haute température et les produits sont traités pour être commercialisables. L’énergie électrique est importée dans toutes les situations sauf dans le Cas 1 où l’énergie est produite dans l’infrastructure. Une partie du dioxyde de carbone du RMV ou du gazéifieur (utilisé dans le Cas 1 uniquement) est capturée, purifiée et comprimée.
[0023] Les trois cas sont décrits ci-dessous :
Cas 1 - Les besoins en hydrogène pour les unités de conversion primaire et d’hydrotraitement sont fournis par la gazéification à la vapeur d’eau/oxygène du charbon non converti de l’unité de liquéfaction et de charbon frais additionnel. Il n’y a pas de production de méthanol. Il n’y a pas d’unité de type RMV. Une installation de séparation de l’air est incluse dans ce cas pour produire l’oxygène pour le gazéifieur.
Cas 2 - Les besoins en hydrogène sont fournis par un RMV alimenté en gaz naturel au lieu du gazéifieur. Il n’y a pas de production de méthanol. Le résidu lourd direct du charbon, y compris le charbon non converti et les cendres, est envoyé aux limites de batterie de l’installation pour être vendu comme combustible.
Cas 3 - Ce cas est identique au Cas 2 si ce n’est que le gaz brut de RMV est d'abord acheminé à la production de méthanol. C’est la configuration de procédé qui utilise l’invention des demandeurs. Le débit de production du produit de méthanol est suffisant pour fournir un produit de type essence M15 et pour l’exportation de méthanol.
[0024] Les résultats techniques et économiques de l’étude commerciale sont résumés dans les Tableaux 2 et 3. Les hypothèses importantes sont montrées dans le Tableau 1 ci-dessous.

[0026] Les deux cas de base (1 et 2) illustrent la différence entre le RMV et la gazéification pour la production de l’hydrogène nécessaire. La quantité de dioxyde de carbone capturée est plus grande dans le cas de la gazéification, cependant l’efficacité carbone (rapport du carbone de départ aux produits liquides) est considérablement plus faible (57 vs 49%). Le carbone émis dans l’atmosphère est également beaucoup plus important dans le cas de la gazéification. Le cas de la gazéification requiert des investissements plus importants et montre un TRI considérablement plus faible. La rentabilité plus faible, par rapport à la production d’hydrogène à base de RMV, est généralement évidente pour des prix de gaz naturel inférieurs à environ 10 $/MM Btu.
[0027] La production d’essence M15 et l’exportation de méthanol excédentaire dans le Cas 3 a un niveau d’efficacité carbone plus élevé que dans le Cas 2 (58,5 vs 57,0%), indiquant que la production supplémentaire de méthanol représente une utilisation efficace du gaz naturel et aura pour effet une production réduite de dioxyde de carbone par quantité produite de liquides. Ceci est montré dans le Tableau 2 où le dioxyde de carbone émis est exprimé pour 1000 barils de produit liquide, les émissions de carbone étant 8% plus faibles (92,6 vs 100,6 ST/1000 Bbl ; ST = short ton = tonne courte) pour le Cas 3 par rapport au Cas 2. Ceci représente un résultat considérable de l’invention. Il y a aussi une augmentation de 1,4 point de pourcentage du rendement thermique global de l’installation par rapport au Cas 2.
[0028] Par rapport au Cas 2, le Cas 3 montre une production de liquides 21% supérieure. Ceci est dû à la production de 6357 BPSD (baril par jour d’exploitation) de méthanol dont 1968 BPSD utilisés pour produire de l’essence M15 et 4389 BPSD exportés.
Comme montré dans le Tableau 3, le Cas 3 présente une marge nette annuelle de l’installation considérablement plus grande (516 $ vs 416 $) et une rentabilité de projet supérieure. Ces résultats économiques sont également des résultats importants de l’étude.

Claims (1)
- Revendications [Revendication 1] Procédé intégré pour la réduction simultanée de la production de dioxyde de carbone (C02) et des émissions nettes de C02tout en améliorant l’efficacité carbone et le rendement thermique d’une infrastructure de traitement d’hydrocarbures lourds comprenant : (a) la production d’un flux d’hydrogène de haute pureté et la production d’un flux de méthanol à l’aide d’un reformeur de méthane à la vapeur et d’une unité de production de méthanol ; (b) l'alimentation d’une partie dudit flux d’hydrogène à une unité d’hydrocraquage traitant un flux d’hydrocarbures lourds pour créer un flux de liquides ; (c) l'alimentation d’une partie dudit flux de méthanol et dudit flux d’hydrogène de l’étape a) de même que ledit flux de liquides de l’étape b) à une unité de valorisation de liquides pour créer un ou plusieurs flux de pétrole commercialisable(s). [Revendication 2] Procédé selon la revendication 1, l’infrastructure de traitement d’hydrocarbures étant une installation de liquéfaction de charbon. [Revendication 3] Procédé selon la revendication 1, l’infrastructure de traitement d’hydrocarbures étant une centrale à biomasse. [Revendication 4] Procédé selon la revendication 1, l’infrastructure de traitement d’hydrocarbures étant une installation pétrolière. [Revendication 5] Procédé selon la revendication 1, les émissions de carbone de l’infrastructure de traitement d’hydrocarbures, exprimées pour mille barils de produit liquide produit, étant réduites d’au moins huit pour cent (8%). [Revendication 6] Procédé selon la revendication 1, les émissions de carbone de l’infrastructure de traitement d’hydrocarbures, exprimées pour mille barils de produit liquide produit, étant réduites d’au moins cinq pour cent (5%). [Revendication 7] Procédé selon la revendication 1, l’efficacité carbone de l’infrastructure de traitement d’hydrocarbures lourds, exprimée en pourcentage de carbone de départ par rapport au produit liquide produit, étant augmentée d’au moins un point et demi de pourcentage (1,5%).
