PROCEDE DE SOUDAGE PAR FRICTION D'UNE EBAUCHE
D'AUBE A UN DISQUE DE ROTOR
DESCRIPTION
OF FRICTION WELDING OF A BLANK
DAWN TO A ROTOR DISC
DESCRIPTION
The invention relates to a method of friction welding of a blade blank to a rotor disk, and more precisely to a blade root integrated into this disk.
Monoblock bladed discs, where the blades are integral with the disc itself, are appreciated for their mechanical strength in certain places of turbomachines, at the inlet or outlet of compressors or turbines. The most common processes for manufacturing monoblock bladed discs are milling and chemical machining. An alternative process, particularly suitable for one-piece bladed discs with large blades, is the linear friction welding of blade blanks produced separately on the blade roots produced with the disc. The blade dawn and the blade root are joined by their joining edges with a sufficient pressing force, then they are subjected to a linear reciprocating motion of small magnitude which produces friction, heating and finally a generator forging welding.
The implementation without any particular measure of this process however produces a drawback normally confined to the ends of the welded junction, that is to say to the connections of the leading edge and the trailing edge of the two portions of the blade, which are heated more slowly: unwanted metal compounds, consisting of nitride and oxide particles, appear.
It is possible to remedy these drawbacks by increasing the thickness of the blade at the leading and trailing edges, where it is only a few tenths of a millimeter, against a thickness of several millimeters at mid-cord. If thicker blades at the edges are welded by friction, the heating becomes faster and the metallurgical defects do not appear, or else they concentrate on the surface of the edges and are removed during a final machining, after welding, by which the additional thickness at the edges is removed and the blades are set to final dimensions. This is generally the procedure for manufacturing new parts. This is not possible if a defective blade has to be replaced. In fact, if the added blade can have an extra thickness, the root of the blade integral with the disc is at the finished dimension. The known prior process is therefore rather reserved for the construction of new bladed discs, where it is easy to manufacture, by forging or any other process, blanks and blade roots provided with the desired thicknesses.
We should also mention French patent 2,716,397 which describes a slightly different process: a metal layer is arranged in the form of a collar around the welded junction at least at the leading and trailing edges, or in the form of a continuous interposed layer. between the joining surfaces of the blade dawn and the blade root and still extending around the blade parts. The material added around the leading and trailing edges constitutes an excess thickness which therefore here also prevents the appearance of metallurgical defects; if the continuous layer variant is chosen, it is consumed in welding and therefore does not modify the weld obtained. However, this efficient method also has the drawback that it is necessary to complicate the welding equipment in order to retain the added layer.
The object of the invention is to avoid the formation of harmful metallurgical compounds, without having to line the leading and trailing edges of the parts of the blades to be welded with an extra thickness which must then be removed and using a tool of usual friction welding. We also want to have a process as convenient to repair bladed discs as to build them.
The traditional process is therefore enriched with a step of preventing the appearance of oxides and other compounds. It is noted that the appearance of the oxides can be combated either directly, by depleting the oxygen, or indirectly, by increasing the heating of the places concerned of the solder joint.
It is therefore recommended to have a sealed enclosure around the adjacent parts of the blade blank and of the blade root, and the oxygen is removed from this enclosure; oxygen can also be removed from the places to be welded by blowing another gas, neutral in particular, on the adjacent parts of the blank and of the blade root during welding; or, in accordance with the other way of acting, it is recommended to create a concavity on a surface to be welded of the blade vane or of the blade root between the leading edge and the trailing edge, so that the edges undergo a longer friction than the other parts of the joint and therefore end up being heated as much as they.

FIG. 1 represents a blade blank 1 to be welded to a blade root 2 integrated into a rotor disc 3 which is only partially shown. The welding machine is also partially represented by certain elements directly associated with the parts to be welded, that is to say a pair of jaws 4 enclosing the blade vane 1 and connected to the vibration generating system which makes it possible to impose at the blade vane 1 an alternating linear movement of small amplitude, generally in the direction of the chord of the blade section. An axial pressure force perpendicular to the welding surface is also applied by means of a tool enclosing the disc 3. This tool also receives the friction forces exerted in the welding plane.
The leading and trailing edges have been respectively referenced by 7 and 8 for the blade vane 1 and by 9 and 10 for the blade root 2. The zones adjacent to these edges and to the welding plane 11, at the junction of the blade dawn 1 and the blade root 2, are subject to the formation of harmful metallic compounds as mentioned. A method for combating this and proposed according to the invention consists in expelling the surrounding oxygen by a stream of neutral gas such as argon. This current can be supplied by a U-shaped nozzle 12 which embraces almost the entire welding plane 11, its branches 13 and 14 extending in front of the lower surface and upper surface of the blade to be formed, up to the welding plane 11. The branches 13 and 14 are pierced with a row of orifices 15 directed towards the blade: it then suffices to supply the argon by a pipe 16 which ends in the nozzle 12, at the junction of the branches 13 and 14, so that it is projected against the welding plane 11 and expels the air there. The operation of the friction welding machine is not changed. The nozzle 12 can remain stationary if the volume occupied by the neutral gas has a height sufficient to contain the welding plane 11 throughout the duration of the welding, during which material subjected to the heating of the blade blank 1 and blade root 2 is consumed, so that the preform and blade root 1 and 2 are trimmed and the weld plane 11 is lowered. Otherwise, it is possible to move the nozzle 12 by a servo system not shown in detail. However, it is possible to propose controlling the displacement of the nozzle 12 to that of the jaws 4 of the blade vane 1, which exert an axial force on it and therefore move during welding: assuming that the material consumed is equal for the blade dawn 1 and the blade root 2, the displacement of the nozzle 12 could be equal to half that of the jaws 4 so that it is ensured to follow substantially the lowering of the plane Welding 11. Among the possible technological solutions, there may be a rigid portion of the pipe 16 in a bearing 17 at the end of the rod of an actuator 18 controlled according to the principle just mentioned.
Finally, 19 represents the source of spent neutral gas.
We pass to Figures 2 and 3, which illustrate a different embodiment based on the same principle of rarefaction or elimination of oxygen around the welding plane 11: an enclosure 20 is here arranged around this plane to complete the elimination oxygen, and this enclosure 20 consists of two parts in the form of a straight box 21 and 22 respectively linked to the blade vane 1 and to the blade root 2: they can be fixed to the jaws 4 and to the surface of the disc 3 by fixing portions 23 and 24. Usual means such as screws, flanges, clamps, etc. Are used. The enclosure parts 21 and 22 rise in the direction of the blank 1 and of the blade root 2 from the fixing portions 23 and 24, and end at the opening edges 25 and 26 which fit into each other to close the enclosure 20 almost completely and make it almost sealed; edges 25 and 26 are only separated by a small gap at their lateral sides, which extend in the direction of the friction movement, as seen in Figure 2, but Figure 3 shows that the gap must be more important for the longitudinal sides, crossing the previous ones, of the edges 25 and 26, so that contact between these edges does not hamper the friction movement accomplished along the arrow F. We then have a seal 27 between the edges 25 and 26 in order to prevent the leakage of a neutral gas blown into the enclosure 20. This seal 27 is an elastic, O-ring with hollow section, in membrane or other form, glued to the edges 25 and 26 and which deforms them according to their movements. Argon is blown into the volume of the enclosure 20 by a pipe 28 passing through the part 22. The flow of argon is high before welding to expel the air from the enclosure 20, then a residual flow is maintained until 'at the end of welding.
FIG. 6 shows the results obtained during a welding according to the prior known air process where the presence of oxynitride particles in the weld is noted. FIG. 7 shows the improvement in the quality of assembly obtained by applying the process according to the invention on an alloy based on titanium and 6 percent aluminum and 4 percent vanadium where no defect is found. in the weld produced between the disc 3 and the blade 1. These advantages obtained by applying the first embodiment of the invention have been observed on families of alloys based on titanium, nickel or iron.
The vane blank bears the reference 31 in FIG. 4 and is distinguished from the vane blank 1 in that its lower edge is not flat, contrary to the usual designs: it has a concavity 32 in the center, between protrusions 33 and 34 directed towards the root of blade 2 and which have the essential effect of extending the leading and trailing edges 7 and 8 and their surroundings. When friction is produced, it first concerns only those zones which heat up before the others, which compensates for their lesser ease of heating and makes it possible to avoid the formation of harmful metallurgical compounds. The welding process will be explained with reference to FIG. 5, where the curves in solid lines represent, for a configuration of welding without digging the surface, the amplitude of the horizontal movements of the jaws 4 and of the blade vane 31, the axial force applied by the jaws 4 to the welding plane, the total material consumption and the frequency of movements as a function of time. This frequency remains constant during the whole process; the amplitude of the movement rises rapidly from the start and reaches a plateau before decreasing more slowly than it had believed; the axial force is set up shortly after the amplitude of the movement has reached its plateau, and it is prolonged well after the amplitude has become zero again, in order to allow the connection to be cooled under pressure, before being slightly reduced little.
The period during which the amplitude of the movement and the axial force are both maximum corresponds to a controlled friction welding phase, during which the parts heat up, and a forging phase then appears as long as the axial force is maintained at its maximum value. The material consumption curve shows an ever increasing material consumption during the welding phase after a latency period, a further increase at the start of the forging phase, and an almost total consumption stop when the amplitude has decreased to below a relatively high value. We can therefore say that the welding phase corresponds to the heating of the parts, significant friction and a significant loss of the welded material, while the forging phase makes it possible to consolidate the welding by allowing the intimate union of the material of the two constituents. These welding conditions should be modified to weld the parts of FIG. 4 corresponding to the present invention: if A designates the depth of the cavity 32 or the height of the projections 33 and 34, the axial force is modified according to the dashed line and does not reach the maximum level until the projections have been consumed, height A having been expelled; a more moderate axial force, in relation to the reduced contact section taking the appearance of a lower preliminary bearing, is imposed in the meantime; we can recommend A between 0.3 mm and 1 mm approximately.
It will be noted that, preferably, the pressure exerted in the axial direction is kept substantially constant and consequently the axial force exerted is proportional to the contact surface at the various bearings.
Finally, it should be noted that the concavity 32 could have been formed on the root of blade 2; the edge of the blade vane 31 would then have been flat; a distribution between the two surfaces to be welded is also possible. The same advantageous results previously described are also observed by applying these embodiments of the invention to the families of alloys based on titanium, nickel or iron.
