Abstract

In a method for manufacturing a self-bearing vehicle part which comprises a corrugated board structure, the corrugated board layers and cover layers forming the corrugated board structure are joined continuously to form a semifinished product and the required length for each vehicle part is cut off from this. The corrugated board layers and cover layers have a different width and preferably form a step-shaped cross-section with thin edge regions which can be easily deformed.

Description

The invention relates to a preformed self-supporting car element, and in particular a car ceiling, which has a corrugated cardboard structure with at least one layer of corrugated cardboard and covering layers, edges of the corrugated cardboard structure being compressed so as to to reduce the thickness of the material.

We know, for the covering of the interior side of car roofs, self-supporting profiled elements, called prefabricated ceilings, which comprise, as a supporting element, a corrugated or ribbed hard cardboard plate. These elements can be manufactured at an advantageous price, they have good shape stability thanks to the corrugated cardboard structure and they are nevertheless light. In order to further stiffen the prefabricated ceiling, it is also known to mainly reinforce its middle region with an additional plate. For this purpose, it is necessary to cut another plate and place it in the correct position - after having previously applied a layer of glue.

We know, from German patent application No. 27 04 529, a self-supporting car element, which has a layer of corrugated cardboard and covering layers and whose circumferential edge is compressed during shaping, so that the 'finite element has, in the region of its edge, a thickness smaller than in the middle. However there is, in the region of the edge, which presents the most marked deformations, the risk of formation of folds and cracks. In this respect, it is the sides where the corrugated cardboard structure is deformed in the direction of the corrugation which pose the most problems.

The invention aims to improve a car element of the kind in question, so that it can be manufactured economically with better quality.

This object is achieved by the fact that at two mutually opposite sides, the layer or layers of corrugated cardboard do not extend to the edges and form parallel steps between them.

Thanks to the stepped shape on two opposite sides, it is achieved that the semi-finished product for the car element can consist of a piece cut from a strip of corrugated cardboard produced continuously. That is to say that when the middle region must be reinforced, there is no need, as in known embodiments, to cut several plates, to join them together and to glue them.

Compared to a car element manufactured in a device according to German patent application No. 27 04 529, there is the great advantage that there is not to compress four, but only two edges and that, to do this, you can choose the edges that are more easily deformable without the formation of folds (edges parallel to the corrugations of the corrugated paper structure).

It is particularly advantageous for the edges parallel to the steps to be formed from at least two covering layers. The edge region is reinforced and, despite this, the possibility of deformation is not diminished. Compared to a structure of compressed corrugated cardboard, the edge region is not much thicker, for almost equal resistance, which means that this region can be inserted in a strip of filling, for example by clamping in position folded down.

Depending on the construction data and the desired exterior appearance, it may also be advisable to reinforce the bordering regions of the car element by applying an additional layer. Therefore, the bordering regions are provided with sufficient rigidity and they can constitute at the same time a sun visor, if one uses for the reinforcement an appropriate material and if this one is placed on the side directed towards the interior space.

It is particularly advantageous that the upper covering layer is made of a material which can be cleaved through the thickness (for example a two-layer paper). In this way, the car element can be glued and nevertheless detached later without difficulty. The bonding of elements made of corrugated cardboard is already carried out at the construction of the car, when fixing a ceiling on the roof of the vehicle. To detach the prefabricated ceiling in the event of repair, the area of the roof is heated to a temperature of about 140 to 1600C, which means that the reactivable glue softens and that the prefabricated ceiling can be detached. However, this method is very time-consuming and cannot be carried out without auxiliary means (blower of hot air; chamber to be heated). If, in accordance with the invention, a cleavable paper or a similar cleavable material is used as a layer overlap, the prefabricated ceiling which is glued to the roof of the car can be detached without auxiliary means. Under these conditions, there remains, on the roof of the car, a layer of the material which constitutes the support for the gluing, when the prefabricated ceiling is raised.

For the manufacture of the car element according to the invention, the use of a corrugated cardboard structure, with the most diverse combinations of layers of corrugated cardboard and covering layers, is possible. The layers of corrugated cardboard and the cover layers which form the structure of corrugated cardboard can be continuously joined into a semi-finished product which can be 2000 to 3000 m in length.

The necessary length can then be cut from this semi-product and transformed (formed), without it being for example necessary to apply beforehand a second layer of corrugated cardboard in a separate operation.

The different layers of the corrugated cardboard structure are suitably joined together by means of reactivable adhesives, which makes it possible to move the layers during the forming of the car element.

The car elements according to the invention can constitute, for example, wall or door coverings, a trunk lid or a prefabricated ceiling. The manufacture of a prefabricated ceiling is illustrated by way of example by the drawings and is described below in more detail.

Figure 1 is a schematic representation of a production device for the manufacture of a semi-product for a prefabricated ceiling.

Fig 2 shows the structure of the semi-finished product produced in the production device shown in Figure 1.

Figure 3 is a sectional view along the line
III-III, of the semi-finished product of FIG. 2, after it has been put in the form of a prefabricated ceiling.

Figure 4 is a sectional view along line IV-IV of the semi-finished product, also after it has been put into the form of a prefabricated ceiling.

According to Figure 1, a device for manufacturing a semi-finished product 5 for a prefabricated ceiling comprises a drum 7 lined with corrugated cardboard, for the formation of a layer of corrugated cardboard 9. When the layer of corrugated cardboard 9 unwound reaches a device 11, the tops of its corrugations are coated with glue on both sides, then there is applied, on each of its two faces, a strip of paper, these strips constituting covering layers 17 and 19 for the layer of corrugated cardboard 9. The two covering layers 17 and 19 are pressed against the layer of corrugated cardboard 9 by two rotary cylinders 21 and 23.

By means of a drum 25 lined with corrugated cardboard, a second layer of corrugated cardboard 27 is applied to the covering layer 17, after the layer of corrugated cardboard 27 has passed through a device 29 which coats the tops of the corrugations on the two sides of the corrugated cardboard layer 27. Then a strip of two-layer cleavable paper is applied from a drum 33 to the corrugated cardboard layer 27 as an upper covering layer 31 and is pressed by two cylinders 35 and 37 in rotation. Thus, the semi-finished product 5 is completed in its final form.

The cylinders 35 and 37 are followed by a cutting device 39 which cuts the lengths necessary for the manufacture of prefabricated ceilings.

FIG. 2 shows, in a perspective view, the widths chosen for the layers of corrugated paper and the covering layers.

Cutting is followed by forming. This can be done in known devices and, for this reason, they have not been shown in detail. Figure 3 is a sectional view of the formed building element, which now constitutes a prefabricated ceiling, this sectional view being made perpendicular to the direction of manufacture of the semi-product. Figure 4 is a sectional view of the prefabricated roof, made parallel to the direction of manufacture of the semi-finished product 5. In order to facilitate the fixing of the prefabricated ceiling and reduce its height when it is mounted, its bordering region 41 is compressed during forming .
