Abstract

Moulded self supporting composite panels incorporate distinct regions of light aggregate (perlite, pumice) and of dense aggregates dressed with resin emulsions or dispersions and by selective compression or vibration treatments, the surface(s) to be exposed to e.g. water or steam are made relatively dense, resin rich and impermeable. Intergranular engagement is enhanced by protecting the rough particles with a coating resin or a hydration agent. The panel may be cast in stages, pref. with introduction of a reinforcement mesh (glass, metal). The binder matrix may incorporate resins based on polyvinyl acetate, acetate copolymer, acrylic resins, styrene butadiene or carboxymethyl cellulose. Pref. the mixture of dense aggregates, pigments and resins is premixed in a twin screw extruder with degassing vents. Panels may also be made by coating a prefabricated foam slab, e.g. phenolic or expanded polystyrene, with impregnated aggregate and then laying the coated slab on a cast green load-bearing concrete. Used for mfr. of self supporting or light structural building components, e.g. roofing slabs resembling groups of tiles or slates. May be covered with malamine resin impregnated paper laminates, steel sheet etc. Offers a one piece building component with controlled insulation properties, ready acceptance of nailed or screwed fastenings, and greater strength/weather resistance than conventional rapid cast light aggregate panels.
