Abstract

Verfahren zur kontinuierlichen Herstellung von tert.-Butyl(meth)acrylat durch Umsetzung von (Meth)acrylsäure in flüssiger Phase in einem Reaktor mit gasförmigem Isobuten, welches durch die flüssige Phase geleitet wird, in Gegenwart eines sauren Katalysators, bei einer Temperatur im Bereich von 30 bis 90 °C und einem Absolutdruck im Bereich von 0,1 bis 20 bar, wobei die beiden Edukte in einem molaren Verhältnis Isobuten : (Meth)acrylsäure im Bereich von 5 bis 60 eingesetzt werden, der den Reaktor verlassende, unumgesetzte Edukte und tert.-Butyl(meth)acrylat enthaltende Gasstrom partiell kondensiert wird, wobei tert.-Butyl(meth)acrylat und unumgesetzte (Meth)acrylsäure als flüssiges Gemisch anfallen, welches durch anschließende Destillation aufgetrennt und wobei das tert.-Butyl(meth)acrylat gewonnen wird, und das nicht kondensierte Isobuten in den Reaktor zurückgeführt wird.

Description

Verfahren zur kontinuierlichen Herstellung von tert.-Butyl(meth)acrylat
Beschreibung
Die Erfindung betrifft ein Verfahren zur kontinuierlichen Herstellung von tert.-Butyl(meth)acrylat durch Umsetzung von (Meth)acrylsäure in flüssiger Phase in einem Reaktor mit gasförmigem Isobuten, welches durch die flüssige Phase geleitet wird, in Gegenwart eines sauren Katalysators, bei einer Temperatur im Bereich von 30 bis 90 °C und einem Absolutdruck im Bereich von 0,1 bis 20 bar.
Tert.-Butyl(meth)acrylat bedeutet tert.-Butylacrylat (= Acrylsäure-tert.-butylester), hergestellt durch Umsetzung von Acrylsäure mit Isobuten, bzw. tert.-Butylmethacrylat (= Methacrylsäure- tert.-butylester), hergestellt durch Umsetzung von Methacrylsäure (= alpha-Methylacrylsäure) mit Isobuten.
Die tert-Butylester von Acrylsäure und Methacrylsäure [kurz: (Meth)acrylsäure] finden vielfältige Anwendung. (Meth)acrylsäure-tert.-butylester sind z.B. wichtige Ausgangsstoffe zur Herstellung von Polymerisaten, die u. a. als Bestandteil von Anstrichmitteln, Klebstoffen und Lackharzen Anwendung finden.
Es ist bekannt, dass man tert.-Butyl(meth)acrylat, kurz TB(M)A, durch eine Additionsreaktion von Acrylsäure (AS) bzw. Methacrylsäure an Isobuten (IB) unter dem Einfluss einer Säure (z.B. Schwefelsäure) als Katalysator herstellen kann. Dieser Prozess ist in WO 2016/156410 A1 (BASF SE) und WO 2002/10110 A2 (BASF AG) und WO 2002/10109 A1 (BASF AG) u.a. beschrieben.
Im Folgenden wird das TBA-Verfahren näher ausgeführt; Analoges gilt für das TBMA-Verfah- ren. Bei der Reaktion handelt es sich um eine Gleichgewichtsreaktion. Die Reaktion wird kontinuierlich in einem in Sektionen eingeteilten und zwischengekühlten, senkrecht stehenden Reaktor durchgeführt, wobei am Ausgang oben wahrscheinlich weitgehend chemisches Gleichgewicht erreicht wird. Das oben austretende Reaktionsgemisch enthält bei solch einem TBA-Ver- fahren also Acrylsäure, TBA, gelöstes IB und den Katalysator (z.B. Schwefelsäure). Dieses Reaktionsgemisch wird nun unter Vakuum (z.B. ca. 60 mbar) eingedampft, wobei vorzugsweise IB sowie auch TBA und AS abgedampft werden. Die in dieser Gasphase anfallende TBA und AS werden kondensiert und einer destillativen Aufarbeitung zugeführt. Das nichtkondensierte IB wird über Vakuummaschinen in den Reaktor zurückgeführt. Problematisch ist, dass sich dabei Polymerisate aus IB und/oder TBA bilden und ablagern können, was den Betrieb der Vakuummaschinen beeinträchtigen kann. Der bei der Eindampfung verbleibende, flüssige Hochsiederanteil wird besonders auch in den Reaktor zurückgeführt.
Ein ungünstiger Effekt dieser Verfahrensweise ist, dass der einzudampfende Flüssigaustrag aus dem Reaktor erwärmt wird und ein Einsatzstoff (IB) aus der Gleichgewichtsmischung abgezogen wird, bei gleichzeitiger Aufkonzentrierung des Katalysators, was zu einer schnellen, partiellen Rückspaltung von TBA unter Bildung von IB führt. Die in den Reaktor rückzuführende, vornehmlich IB enthaltende Kreisgasmenge ist angesichts des geringen Druckes sehr groß und die Vakuumeinheit aufwändig. Eine Vergrößerung dieses Anlagenkonzeptes, wesentlich über eine bestimmte Größe (z.B. über 5 kt/a) hinaus, gestaltet sich, besonders aus verfahrenstechnischer Sicht, schwierig bis unmöglich oder zumindest äußerst kostenaufwändig. Die obigen Ausführungen gelten analog für ein entsprechendes TBMA-Verfahren.
Der vorliegenden Erfindung lag die Aufgabe zugrunde, ein verbessertes Verfahren zur Herstellung von TB(M)A in hoher Ausbeute und Reinheit bereitzustellen, das die o.g. Nachteile beseitigt und sich somit besser vergrößern lässt.
Demgemäß wurde ein Verfahren zur kontinuierlichen Herstellung von tert.- Butyl (meth)acrylat durch Umsetzung von (Meth)acrylsäure in flüssiger Phase in einem Reaktor mit gasförmigem Isobuten, welches durch die flüssige Phase geleitet wird, in Gegenwart eines sauren Katalysators, bei einer Temperatur im Bereich von 30 bis 90 °C und einem Absolutdruck im Bereich von 0,1 bis 20 bar gefunden, welches dadurch gekennzeichnet ist, dass die beiden Edukte in einem molaren Verhältnis Isobuten : (Meth)acrylsäure im Bereich von 5 bis 60 eingesetzt werden, der den Reaktor verlassende, unumgesetzte Edukte und tert.-Butyl(meth)acrylat enthaltende Gasstrom partiell kondensiert wird, wobei tert.-Butyl(meth)acrylat und unumgesetzte (Meth)ac- rylsäure als flüssiges Gemisch anfallen, welches durch anschließende Destillation aufgetrennt und wobei das tert.-Butyl(meth)acrylat gewonnen wird, und das nicht kondensierte Isobuten in den Reaktor zurückgeführt wird.
Das Verfahren liefert also beim Einsatz von Acrylsäure als Edukt das Produkt tert.-Butylacrylat (TBA) und beim Einsatz von Methacrylsäure als Edukt das Produkt tert.-Butylmethacrylat (TBMA).
Auch im erfindungsgemäßen Verfahren wird also in einem Reaktor die Addition von Acrylsäure (bzw. Methacrylsäure) an Isobuten durchgeführt, jedoch mit einer wesentlich größeren Menge [bezogen auf eingesetzte (Meth)acrylsäure] an durchgeleitetem, gasförmigen Isobuten, welches damit sowohl als Reaktand (Edukt) sowie auch als Stripp-Gas fungiert. Der Reaktoraustrag erfolgt also hier durch einen Gasstrom, welcher Isobuten, TB(M)A und Acrylsäure bzw. Methacrylsäure enthält, nicht jedoch den Katalysator (z.B. besonders Schwefelsäure). Eine Rückspaltung des TBAs bzw. TBMAs im Reaktoraustrag wird also somit unterbunden. Das Stripp-Gas wird dann einer partiellen Kondensation unterzogen, wobei TB(M)A und Acrylsäure bzw. Methacrylsäure flüssig anfallen und der weiteren Auftrennung, z.B. analog der in WO 2016/156410 A1 (BASF SE), WO 2002/10110 A2 (BASF AG) oder WO 2002/10109 A1 (BASF AG) beschriebenen Verfahren, zugeführt werden. Das nicht kondensierte Isobuten wird, bevorzugt überwiegend, besonders vollständig, z.B. zu 75 bis 99 Gew.-%, in den Reaktor zurückgeführt; es kann auch als Kreisgas und/oder Stripp-Gas bezeichnet werden. Da es sich bei diesem Prozess nicht um einen solchen Vakuumprozess wie im Stand der Technik handelt, ist der Volumenstrom signifikant kleiner und die Druckverhältnisse viel unproblematischer als bei den eingangs und oben zitierten Verfahren zur TB(M)A-Herstellung, was bedeutende Vergrößerungsmöglichkeiten, besonders durch vereinfachtes Upscaling, zur Folge hat.
Das erfindungsgemäße Verfahren wird in einem Reaktor durchgeführt, bei dem es sich insbesondere um einen zylindrischen Reaktor handelt. Weiter bevorzugt kommt ein Reaktor zum Einsatz, bei dem es sich um einen Rührkessel, einen Blasensäulenreaktor oder einen Schlaufenreaktor handelt.
Das Isobuten wird in gasförmiger Form in den Reaktor eingespeist. Das Isobuten kann z.B. auch in Form eines Kohlenwasserstoff-Gasgemisches enthaltend Isobuten eingesetzt werden. Besonders kann es sich bei dem Gasgemisch um ein C4-Gasgemisch, enthaltend Isobuten, Isobutan, Butan, 1-Buten und 2-Buten handeln.
Die beiden Edukte werden im Reaktor in einem molaren Verhältnis Isobuten : (Meth)acrylsäure im Bereich von 5 bis 60, bevorzugt im Bereich von 8 bis 50, weiter bevorzugt im Bereich von 10 bis 45, eingesetzt. Charakteristisch für das erfindungsgemäße Verfahren ist u.a. also ein großer molarer Überschuss an eingesetztem Isobuten.
Die Umsetzung der Edukte erfolgt bevorzugt in Abwesenheit eines Lösungsmittels.
Als saure Katalysatoren verwendet man solche, die im Reaktionsgemisch zumindest teilweise löslich sind. Bevorzugte Katalysatoren sind starke anorganische oder organische Säuren, wie Mineralsäuren, besonders schwefel- oder phosphorhaltige Mineralsäuren, beispielsweise Schwefelsäure, Phosphorsäure und Polyphosphorsäure, vorzugsweise Schwefelsäure oder Alkyl- und Arylsulfonsäuren, wie p-Toluol-, Benzol-, Dodecylbenzol- und Methansulfonsäure. Ganz besonders bevorzugt ist Schwefelsäure, die unter den Reaktionsbedingungen auch in Form des gebildeten Schwefelsäure-mono-tert.-butylesters katalytisch wirksam ist. Die Katalysatormenge beträgt bevorzugt 0,1 bis 10 Gew.-%, vorzugsweise 0,5 bis 3 Gew.-%, jeweils bezogen auf das Gewicht beider Edukte [(Meth)acrylsäure und Isobuten].
Die Umsetzung wird bevorzugt in Gegenwart eines Inhibitors durchgeführt, der die Polymerisation der (Meth)acrylsäure) und des tert.-Butylesters hemmt. Besonders geeignete Inhibitoren sind Hydrochinon, Hydrochinonmonomethylether, p-Benzochinon, p-Nitrosophenol, Phenothia- zin, 4-Hydroxy-2,2,6,6-tetramethyl-1-oxyl-piperidin und Methylenblau. Die Inhibitoren kommen bevorzugt in Mengen im Bereich von 200 bis 2000 ppm, bezogen auf das Gewicht beider Edukte [(Meth)acrylsäure und Isobuten], zur Anwendung.
Der Reaktor kann vorteilhaft mit Einbauten ausgestattet sein, um die Durchmischung des Reaktionsgemisches zu verbessern. Geeignete Einbauten sind dem Fachmann bekannt, beispielsweise kann es sich um statische Mischelemente, wie Gitterroste, Verteilerbleche oder Siebböden, handeln.
Das Edukt (Meth)acrylsäure wird ganz bevorzugt in flüssiger Form in den Reaktor eingespeist. Die Einspeisung kann direkt, z.B. über ein Tauchrohr erfolgen, es ist jedoch bevorzugt, Mittel vorzusehen, welche eine gleichmäßige Verteilung und Durchmischung der Edukte ermöglichen. Derartige Mittel sind dem Fachmann bekannt, beispielsweise handelt es sich um Verteilerplatten, perforierte Platten und Rohre, Düsen etc.. Das gasförmige Isobuten wird vorzugsweise über ein ringförmiges Rohr mit mehreren Austrittsöffnungen eingespeist. Die (Meth)acrylsäure wird vorzugsweise über eine Düse eingespeist, welche die Vermischung eines Gases und einer Flüssigkeit und die Durchmischung des Reaktorinhalts bewirkt. Sie ist vorzugsweise im Boden oder am Kopf des Reaktors angeordnet. Geeignete Düsen sind dem Fachmann bekannt (Strahldüse, Mischdüse, Zweistoffdüse etc.) und z.B. in Ullmann's Encyclopedia of Industrial Chemistry, Vol. B4, 5. ED., 1992, Seite 280 ff., beschrieben.
Es hat sich als vorteilhaft erwiesen, die frische (Meth)acrylsäure im Gemisch mit dem überwiegenden, besonders vollständigen, Rückstand der Reindestillation des tert.-Butylesters in den Reaktor einzuspeisen. Außerdem hat es sich als vorteilhaft erwiesen, bei der Destillation des tert.-Butylesters anfallendes Rück-Isobuten überwiegend, besonders vollständig, in den Reaktor zurückzuspeisen. Bei der Einleitung des gasförmigen Isobutens ist es besonders vorteilhaft, das Isobuten über die erwähnte Düse zusammen mit der (Meth)acrylsäure einzuspeisen. Die Düse bewirkt ein selbsttätiges Ansaugen des zurückgeführten gasförmigen Isobutens. Der den Reaktor verlassende, unumgesetzte Edukte und tert.-Butyl(meth)acrylat enthaltende Gasstrom wird partiell kondensiert, wobei tert.-Butyl(meth)acrylat und unumgesetzte (Meth)ac- rylsäure als flüssiges Gemisch anfallen.
Das nicht kondensierte Isobuten wird bevorzugt überwiegend, besonders vollständig, gasförmig in den Reaktor zurückgeführt, vorzugsweise über die erwähnte Düse.
Der Katalysator wird bevorzugt als Gemisch mit der (Meth)acrylsäure eingespeist, wobei frischer Katalysator oder zurückgewonnener Katalysator oder ein Gemisch davon zur Anwendung kommen kann.
Da die Addition von (Meth)acrylsäure an Isobuten stark exotherm ist, ist es zur Einstellung der Reaktionstemperatur zweckmäßig, den Reaktor zu temperieren. Die Temperierung des Reaktors erfolgt bevorzugt durch einen oder mehrere innenliegende Wärmeübertrager oder durch einen oder mehrere außenliegende Wärmeübertrager oder mittels eines oder mehrere externen Flüssigkeitskreislaufs/Flüssigkeitskreisläufe.
Die Umsetzung wird bei einer Temperatur im Bereich von 30 bis 90 °C und einem Absolutdruck im Bereich von 0,1 bis 20 bar, bevorzugt bei einer Temperatur im Bereich von 35 bis 85 °C und einem Absolutdruck im Bereich von 0,2 bis 15 bar, weiter bevorzugt bei einer Temperatur im Bereich von 40 bis 80 °C und einem Absolutdruck im Bereich von 0,5 bis 13 bar, durchgeführt.
Das durch die partielle Kondensation des den Reaktor verlassenden Gasstroms anfallende flüssige Gemisch enthält einen hohen Anteil, z.B. > 30 Gew.-% (bezogen auf das Gemisch), an dem gewünschten tert.-Butylester. Daneben enthält es unumgesetzte (Meth)acrylsäure, Inhibitor und weitere geringfügige Nebenprodukte. Das Gemisch enthält nur sehr geringe Mengen an Isobuten-Oligomerisierungsprodukt, besonders < 2 Gew.-% (bezogen auf das Gemisch).
Figur 1 zeigt schematisch eine bevorzugte Ausgestaltung des erfindungsgemäßen Verfahrens im Gesamtüberblick.
Sie zeigt die Verschaltung der Einheiten .Reaktor A‘, .Kondensation B‘, .Kondensation C‘, .Leichtsieder-Destillation D‘, .Reindestillation E‘ und .Rückstandsdestillation F‘.
Figur 2 zeigt zum Vergleich schematisch eine Ausgestaltung des TB(M)A-Verfahrens nach dem Stand der Technik.
Sie zeigt die Verschaltung der Einheiten .Reaktor A‘, .Kondensation B‘, .Kondensation C‘, .Leichtsieder-Destillation D‘, .Reindestillation E‘ und .Rückstandsdestillation F‘. Es folgen bevorzugte Ausgestaltungen des erfindungsgemäßen Verfahrens unter besonderem, beispielhaftem Verweis auf die Bezeichnungen (in Klammern) der Figur 1.
Kondensation (B; C):
Die Kondensation der Brüden (4) kann in üblicher Weise erfolgen, beispielsweise in Kondensatoren (B, C) herkömmlicher Bauart. Vorzugsweise verwendet man zwei in Serie geschaltete Kondensatoren, insbesondere Platten- oder Rohrbündelkondensatoren, wobei der zweite Kondensator (C) mit niedrigerer Kühltemperatur betrieben wird. Im Allgemeinen beträgt der Temperaturunterschied etwa 30 bis 50 °C, wobei die Kühltemperatur des ersten Kondensators (B) im Bereich von etwa 10 bis 35 °C liegt. Auf diese Weise wird eine rasche Destillation und Kondensation ermöglicht und die Bildung von Polymerisaten unterdrückt.
Die nicht kondensierten Brüden (5) werden bevorzugt überwiegend, bevorzugt zu 80 bis 99,9 Gew.-%, dem Reaktor (A) zugeführt (7) und der Rest der nicht kondensierten Brüden (6) wird ausgeschleust. Die nicht kondensierten Brüden (5) enthalten bevorzugt > 75 Gew,-% Isobuten, < 23 Gew.-% inerte Verbindungen und < 2 Gew.-% Rest.
Um die Polymerisatbildung noch weiter zu verringern, wird bevorzugt ein im Zielester [= TB(M)A] löslicher Inhibitor in den Kondensator, hier in den zweiten Kondensator (C), eingebracht. Als Inhibitor verwendet man vorzugsweise ein Gemisch aus Phenothiazin (PTZ) und 4- Hydroxy-2,2,6,6-tetramethylpiperidin-N-oxyl (4-HT), das zweckmäßigerweise z.B. als Lösung im Zielester, z.B. in einer Menge von 0,02 bis 0,15 kg 4-HT und 0,5 bis 1 ,5 kg PTZ in 100 I Zielester, eingebracht wird, vorzugsweise im Kopfbereich des Kondensatores, hier im Kopfbereich eines vertikal angeordneten zweiten Kondensators (C). Die Inhibitorlösung wird bevorzugt in solcher Menge aufgebracht, dass die Inhibitorkonzentration in den vereinigten Kondensaten (8) etwa im Bereich von 100 ppm bis 500 ppm liegt. Das Einbringen des Inhibitors erfolgt in üblicher Weise, vorzugsweise wird die Inhibitorlösung eingesprüht. Darüber hinaus hat es sich zur Verringerung der Polymerisatbildung als vorteilhaft erwiesen, die mindestens fünffache Gewichtsmenge des Destillats, bezogen auf die Brüdengewichtsmenge, in den Kondensator, hier in den ersten Kondensator (B), vorzugsweise im Kopfbereich eines vertikal angeordneten Kondensators (B), einzubringen und insbesondere einzudüsen.
Leichtsieder-Destillation (D)
Zur Gewinnung des Zielesters aus den vereinigten Kondensaten der Kondensation (B) und (C) wird das Kondensat (8) in einer Destillationseinheit (D), z.B. einer herkömmlichen Destillationseinheit aus Verdampfer, Kolonne und Kondensator, in ein Kopfprodukt (10) und ein Sumpfprodukt (11) aufgetrennt. Die Destillationstemperatur (Sumpftemperatur) liegt im Allgemeinen im Bereich von 40 bis 90 °C. Der Druck wird entsprechend je nach Produkt, also TBA oder TBMA, gewählt: bevorzugt ist der Druck bei beiden Zielestern gleich.
Das Kopfprodukt (10) enthält die leichtsiedenden Bestandteile, wie tertiär-Butylacetat, tertiär- Butanol und Diisobuten. Es kann auch noch bis zu 40 Gew.-%, bezogen auf das Kopfprodukt, an Zielester enthalten. Das Sumpfprodukt umfasst im Wesentlichen Zielester und (Meth)acryl- säure.
Als Kolonne kommen übliche Kolonnen mit Schüttungen oder gerichteten Packungen oder mit Glocken-, Ventil- oder Siebböden in Betracht. Vorzugsweise verwendet man jedoch eine Bodenkolonne mit 30 bis 50 Dual-Flow-Böden. Der Zulauf zur Destillationskolonne erfolgt im Allgemeinen im mittleren Bereich.
Die Kondensation der leichtsiedenden Komponenten erfolgt in üblicher Weise. Vorzugsweise erfolgt die Kondensation in zwei in Serie geschalteten Kondensatoren, beispielsweise Rohrbündelkondensatoren. Die Kühltemperatur des zweiten Kondensators ist dabei bevorzugt um etwa 30 bis 50 °C niedriger, der erste Kondensator wird mit einer Kühltemperatur von bevorzugt etwa 10 bis 35 °C betrieben. Die Kondensate werden vereinigt und teilweise als Kolonnenrücklauf verwendet. Der Rest des Kondensats (10) wird ausgeschleust. Die nicht kondensierten Brüden (9) werden bevorzugt überwiegend, besonders vollständig, zurück zum Reaktor (A) geleitet.
Die nicht kondensierten Brüden (9) enthalten bevorzugt > 85 Gew,-% Isobuten, < 2 Gew.-% inerte Verbindungen und < 13 Gew.-% Rest.
Um die Polymerisatbildung im ersten Kondensator und in der Kolonne zu verhindern, wird bevorzugt eine Lösung eines Inhibitors in Zielester auf den ersten Kondensator aufgebracht. Als Inhibitor verwendet man vorzugsweise ein Gemisch aus PTZ und 4-HT, dass zweckmäßigerweise als Lösung im Zielester, z.B. in einer Menge von 0,02 bis 0,15 kg 4-HT und 0,5 bis 1 ,5 kg PTZ in 100 I Zielester, eingebracht wird, vorzugsweise im Kopfbereich eines vertikal angeordneten zweiten Kondensators. Die Inhibitorlösung wird in solcher Menge aufgebracht, dass die Inhibitorkonzentration in den vereinigten Kondensaten etwa im Bereich von 100 ppm bis 500 ppm liegt.
Reindestillation (E)
Aus dem Sumpfprodukt (11) der Leichtsiederdestillation (D) wird in einer Destillationseinheit, bevorzugt in üblicher Bauart (Verdampfer, Kolonne und Kondensator), der Zielester in einer Reinheit von bevorzugt mindestens 99,5 Gew.-% gewonnen. Der anfallende Sumpf (13) enthält in der Regel mindestens 70 Gew.-% (Meth)acrylsäure und wird bevorzugt überwiegend, besonders vollständig, wieder in den Reaktor (A) zurückgeführt. Die Destillationstemperatur liegt im Allgemeinen im Bereich von 50 bis 100 °C. Der Druck wird entsprechend dem zu destillierenden Zielester gewählt. Die Reindestillation erfolgt bevorzugt unter Verwendung einer herkömmlichen Bodenkolonne, beispielsweise einer Kolonne mit 30 bis 50 Dual-Flow-Böden, und Zulauf im mittleren Kolonnenbereich. Der reine Zielester wird über Kopf abgetrennt. Die Kondensation des Zielesters erfolgt vorzugsweise in zwei seriell angeordneten Kondensatoren, insbesondere in Rohrbündelkondensatoren. Die Temperatur des Kühlmittels des zweiten Kondensators ist bevorzugt um etwa 30 bis 50°C niedriger als die des ersten Kondensators, bei dem das Kühlmittel bevorzugt eine Temperatur im Bereich von etwa 10 bis 35°C aufweist. Die vereinigten Kondensate werden teilweise als Kolonnenrücklauf und teilweise zur Stabilisierung des Kolonnenkopfes und des Kondensators, hier des ersten Kondensators verwendet, d. h. zur Vermeidung der Polymerisation im Kolonnenkopf und im Kondensator, hier ersten Kondensator. Der andere Teil des Zielesters wird als Wertprodukt gewonnen (12). Zur Vermeidung der Polymerisation im Kondensator, hier besonders im zweiten Kondensator, wird eine Lösung eines Inhibitors in Zielester eingebracht. Vorzugsweise verwendet man eine Lösung von, z.B. 0,5 bis 2 Gew.-%, Hydrochinonmonoethyl- ether (MEHQ), wobei die Menge an eingebrachtem Inhibitor bevorzugt so gewählt wird, dass der Inhibitorgehalt der vereinigten Kondensate 10 bis 20 ppm beträgt. Zur Vermeidung der Polymerisation im ersten Kondensator wird ein Teil (bevorzugt etwa die 5- bis 10-fache Gewichtsmenge des ausgeschleusten Zielesters, bezogen auf die Brüdengewichtsmenge) der vereinigten, stabilisierten Kondensate in das Brüdenrohr eingebracht. Vorzugsweise erfolgt das Einbringen der Kondensate durch Eindüsen in das Brüdenrohr oberhalb der Kolonne in Gegenrichtung zum Gasstrom und/oder im Bereich des Kondensatoreingangs in Gleichrichtung zum Gasstrom. Die Polymerisation in der Kolonne wird zum einen durch den Rücklauf des Kondensates, das z.B. 10 bis 20 ppm Inhibitor enthält, unterdrückt. Zum anderen wird außerdem bevorzugt eine Lösung eines weiteren Inhibitors in Zielester auf einen Boden im oberen Kolonnenbereich aufgebracht. Man verwendet vorzugsweise eine Lösung von PTZ und 4-HT im Zielester, z.B. 0,5 bis 1 ,5 kg PTZ und 0,05 bis 0,15 kg 4-HT in 100 I Zielester, wobei die Menge bevorzugt so bemessen ist, dass der Inhibitorgehalt 50 ppm bis 500 ppm im Verstärkerteil beträgt. Des Weiteren wird bevorzugt eine Lösung von MEHQ im Zielester, z.B. von 15 bis 30 g MEHQ in 100 I Zielester, in die Kolonnenhaube oder in das Brüdenrohr oberhalb der Kolonne und/oder in die obere Kondensatorhaube eingebracht.
Zweckmäßigerweise und vorteilhaft erfolgt dies durch Eindüsen über eine zentrisch in der oberen Kolonnenhaube oder im Brüdenrohr oder in der oberen Kondensatorhaube eingebauten Düse. Gewünschtenfalls kann zur weiteren Stabilisierung in die Destillationseinheit sauerstoffhaltiges Gas, z.B. Luft, eingeblasen werden. Durch diese Maßnahmen ist es möglich, die Polymerisatbildung in den Kondensatoren, den Brüdenrohren und in der Kolonne zu verhindern. Der erhaltene Zielester (12) ist von hoher Reinheit und weist im Allgemeinen folgende Zusammensetzung auf: tertiär-Butyl(meth)acrylat 99,5 bis 99,9 Gew.-% tertiär-Butylacetat 0,001 bis 0,01 Gew.-% tertiär-Butylpropionat 0,02 bis 0,03 Gew.-% tertiär-Butanol 0,001 bis 0,01 Gew.-% (Meth)acrylsäure 0,005 bis 0,02 Gew.-% Inhibitor (MEHQ) 0,001 bis 0,002 Gew.-% Rest 0,072 bis 0,428 Gew.-%
Rückstandsdestillation (F)
Bevorzugt wird das flüssige Reaktionsgemisch (14) aus dem Reaktor (A) als ausgetragener Teilstrom in einer Destillation (F) aufgetrennt. Die, bevorzugt kontinuierliche, Destillation kann bei dem gleichen Druck wie der Reaktordruck erfolgen. Die Temperatur richtet sich nach dem jeweils gewünschten Produkt (also TBA oder TBMA), sie wird in der Regel so gewählt, dass es zu einer Rückspaltung des Zielesters kommt und nur noch ein geringer Anteil des Zielesters, z.B. kleiner 5 Gew.-% des Zielesters (bezogen auf die Sumpfmenge), im Sumpf verbleibt. Das entstehende gasförmige Isobuten wird bevorzugt überwiegend, besonders vollständig, zurück zum Reaktor geführt (15). Der anfallende Sumpf (16) umfasst im Wesentlichen den sauren Katalysator, die restliche (also unumgesetzte) (Meth)acrylsäure und hochsiedende Bestandteile [also Nebenprodukte mit einem Siedepunkt höher als TB(M)A bei gleichem Druck], insbesondere polymere (Meth)acrylverbindungen.
Der Sumpf der Rückstandsdestillation (16), z.B. 10 bis 90 Gew.-% des Sumpfes (16), besonders der überwiegende Teil des Sumpfes (16), z.B. 75 bis 90 Gew.-% des Sumpfes (16), wird dem Reaktor (A) zugeführt (18), der Rest des Sumpfes wird ausgeschleust (17).
Die Destillation kann in üblichen Vorrichtungen durchgeführt werden. Vorzugsweise verwendet man jedoch Vorrichtungen, die eine rasche Destillation erlauben, beispielsweise Filmverdampfer, Dünnschichtverdampfer oder Wendeirohrverdampfer. Geeignete Filmverdampfer sind dem Fachmann bekannt, siehe beispielsweise Ullmanns Encyclopedia of Industrial Chemistry, 5th Ed., Vol. B3, 2-21 bis 2-24 sowie 3-1 bis 3-25, 1988.
Die Kondensation der Brüden kann in üblicher weise erfolgen, beispielsweise in Kondensatoren herkömmlicher Bauart. Vorzugsweise verwendet man zwei in Serie geschaltete Kondensatoren, insbesondere Platten- oder Rohrbündelkondensatoren, wobei der zweite Kondensator bevorzugt mit niedrigerer Kühltemperatur betrieben wird. Im Allgemeinen beträgt der Temperaturunterschied etwa 30 bis 50 °C, wobei die Kühltemperatur des ersten Kondensators bevorzugt im Bereich von etwa 10 bis 35 °C liegt. Auf diese Weise wird eine rasche Destillation und Kondensation ermöglicht und die Polymerisatbildung unterdrückt. Um die Polymerisatbildung noch weiter zu verringern, wird ein im Zielester gelöster Inhibitor in den Kondensator, hier zweiten Kondensator eingebracht. Als Inhibitor verwendet man vorzugsweise ein Gemisch aus PTZ und 4-HT, das zweckmäßigerweise als Lösung, z.B. in einer Menge von 0,02 bis 0,15 kg 4-HT und 0,5 bis 1 ,5 kg PTZ in 100 I Zielester, eingebracht wird, vorzugsweise im Kopfbereich des Kondensators, hier im Kopfbereich eines vertikal angeordneten zweiten Kondensators. Die Inhibitorlösung wird in solcher Menge aufgebracht, dass die Inhibitorkonzentration in den vereinigten Kondensaten etwa im Bereich von 100 ppm bis 500 ppm liegt.
Das Einbringen des Inhibitors erfolgt in üblicher weise, vorzugsweise wird die Inhibitorlösung eingesprüht. Darüberhinaus hat es sich zur Verringerung der Polymerisatbildung als vorteilhaft erwiesen, die mindestens fünffache Gewichtsmenge des Destillats (Rohester), bezogen auf die Brüdengewichtsmenge, in den Kondensator, hier in den ersten Kondensator, vorzugsweise im Kopfbereich eines vertikal angeordneten Kondensators, einzubringen und insbesondere einzudüsen.
In einer besonders bevorzugten Ausführungsform kann auf eine Kondensation verzichtet werden und die entstehenden Brüden werden direkt zurück in den Reaktor (A) geleitet (15). Hierbei ist der Druck in der Rückstandsdestillation (F) dann gleich dem Druck in dem Reaktor.

Beispiele und Vergleichsbeispiel
Die folgenden Beispiele für das Verfahren werden durch thermodynamische Simulationen abgebildet. Hierzu wird die Software Aspen Plus® (Aspen) verwendet, welche auf der Internetseite https://www.aspentech.com zu finden ist. Aspen ist eine umfangreiche Simulationssoftware, die zur Modellierung, Simulation und Optimierung chemischer Verfahren und Anlagen in der Industrie eingesetzt wird. Aspen verfügt über umfangreiche Modell-Datenbanken zur Modellierung der Basisoperationen sowie über Stoffdatenbanken für die Stoffeigenschaften vieler verschiedener Substanzen. Die Eigenschaften von Mischungen werden von Aspen mit Hilfe von unterschiedlichen thermodynamischen Modellen aus den Stoffdaten der reinen Substanzen berechnet.
Vergleichsbeispiel
Eine thermodynamische Simulation der Gesamtanlage gemäß Fig. 2 wird durch Aspen durchgeführt und liefert folgende Ergebnisse: Isobuten mit einem Massenstrom von 479 kg/h wird durch eine Leitung 1 , der Katalysator Schwefelsäure durch eine Leitung 2 mit einem Massenstrom von 2 kg/h und Acrylsäure durch eine Leitung 3 mit einem Massenstrom von 605 kg/h einem Reaktor A hinzugeführt.
Ein dampfförmiger Rückführstrom aus der Kondensationsstufe C wird über die Leitung 7 mit einem Massenstrom von 343 kg/h, ein dampfförmiger Rückführstrom aus der Leichtsieder-Destillation D wird über die Leitung 9 mit einem Massenstrom von 21 kg/h, ein flüssiger Rückführstrom aus der Reindestillation E wird über die Leitung 13 mit einem Massenstrom von 320 kg/h und ein flüssiger Rückführstrom aus der Rückstands-Destillation F wird über die Leitung 18 mit einem Massenstrom von 2256 kg/h dem Reaktor A hinzugeführt.
Die Umsetzung im Reaktor A wird bei einer Temperatur von 16-32 °C, einem Absolutdruck von 1200 mbar und einer Verweilzeit von 4 Stunden durchgeführt.
Aus einem Reaktor A werden Leichtsieder und nicht kondensierbare Komponenten als dampfförmige Phase durch eine Leitung 6 mit einem Massenstrom von 9 kg/h aus dem Prozess ausgeschleust.

Aus einer Leichtsieder-Destillation D werden nach dem Kondensator die Leichtsieder als flüssige Phase durch eine Leitung 10 mit einem Massenstrom von 12 kg/h aus dem Prozess ausgeschleust.
Die flüssige Phase hat folgende Zusammensetzung:
Isobuten: 9,09 Gew.-%
Acrylsäure: < 0,01 Gew.-%
Diacrylsäure: < 0,01 Gew.-% tert.-Butylacrylat: 37,02 Gew.-%
Diisobuten: 53,83 Gew.-%
Triisobuten: < 0,01 Gew.-%
Schwefelsäure: < 0,01 Gew.-%
Unbekannte: < 0,01 Gew.-%
Inerte < 0,01 Gew.-%
Aus einer Leichtsieder-Destillation D wird nach dem Kondensator eine dampfförmige Phase durch eine Leitung 9 mit einem Massenstrom von 561 kg/h zum Reaktor A geleitet.
Die dampfförmige Phase hat folgende Zusammensetzung:
Isobuten: 95,96 Gew.-%
Acrylsäure: < 0,01 Gew.-%
Diacrylsäure: < 0,01 Gew.-% tert.-Butylacrylat: 0,51 Gew.-%
Diisobuten: 3,47 Gew.-%
Triisobuten: < 0,01 Gew.-%
Schwefelsäure: < 0,01 Gew.-% Unbekannte: < 0,01 Gew.-%
Inerte 0,01 Gew.-%
Aus einer Rein-Destillation E wird eine flüssige Phase durch eine Leitung 12 mit einem Massenstrom von 1000 kg/h das Reinprodukt tert.-Butylacrylat aus dem Prozess ausgeschleust.
Die flüssige Phase hat folgende Zusammensetzung:
Isobuten: < 0,01 Gew.-%
Acrylsäure: < 0,01 Gew.-%
Diacrylsäure: < 0,01 Gew.-% tert.-Butylacrylat: 99,90 Gew.-%
Diisobuten: 0,03 Gew.-%
Triisobuten: < 0,01 Gew.-%
Schwefelsäure: < 0,01 Gew.-%
Inerte < 0,01 Gew.-%
Aus einer Rein-Destillation E wird aus dem Kolonnensumpf eine flüssige Phase durch eine Leitung 13 mit einem Massenstrom von 481 kg/h zum Reaktor A zurückgeführt.
Die flüssige Phase hat folgende Zusammensetzung:
Isobuten: < 0,01 Gew.-%
Acrylsäure: 91 ,23 Gew.-%
Diacrylsäure: 3,08 Gew.-% tert.-Butylacrylat: 2,00 Gew.-%
Diisobuten: < 0,01 Gew.-%
Triisobuten: 0,12 Gew.-%
Schwefelsäure: < 0,01 Gew.-%
Unbekannte: 3,53 Gew.-%
Inerte < 0,01 Gew.-%
Aus einer Rückstands-Destillation F wird eine flüssige Phase durch eine Leitung 18 mit einem Massenstrom von 11 kg/h zum Reaktor A zurückgeführt und durch eine Leitung 17 die Schwersieder mit einem Massenstrom von 44 kg/h aus dem Prozess ausgeschleust.
Die flüssige Phase hat folgende Zusammensetzung:
Isobuten: 3,49 Gew.-%
Acrylsäure: 43,00 Gew.-%
Diacrylsäure: 33,57 Gew.-% tert.-Butylacrylat: < 0,01 Gew.-%
Diisobuten: 0,17 Gew.-% Triisobuten: 0,11 Gew.-%
Schwefelsäure: 16,37 Gew.-%
Unbekannte: 3,27 Gew.-%
Inerte < 0,01 Gew.-%
Aus einer Rückstands-Destillation F wird eine dampfförmige Phase durch eine Leitung 15 mit einem Massenstrom von 5 kg/h zum Reaktor A zurückgeführt.
Die dampfförmige Phase hat folgende Zusammensetzung:
Isobuten: 95,28 Gew.-%
Acrylsäure: 3,08 Gew.-%
Diacrylsäure: < 0,01 Gew.-% tert.-Butylacrylat: < 0,01 Gew.-%
Diisobuten: 0,18 Gew.-%
Triisobuten: < 0,01 Gew.-%
Schwefelsäure: < 0,01 Gew.-%
Unbekannte: 0,08 Gew.-%
Inerte 1 ,34 Gew.-%
In dem erfindungsgemäßen Beispiel beträgt der spezifische Leichtsiederaustrag 0,012 kg Leichtsieder pro kg tert.-Butylacrylat und der spezifische Schwersiederaustrag 0,044 kg pro kg tert.-Butylacrylat.
In dem Vergleichsbeispiel beträgt der spezifische Leichtsiederaustrag 0,019 kg Leichtsieder pro kg tert.-Butylacrylat und der spezifische Schwersiederaustrag 0,063 kg pro kg tert.-Butylacrylat.
Bei dem erfindungsgemäßen Beispiel ist der Leichtsiederaustrag um 37 % geringer und der Schwersiederaustrag um 30 % geringer als bei dem Vergleichsbeispiel.
Durch die geringeren spezifischen Austräge an Leichtsiedern und Schwersiedern ist das erfindungsgemäße Verfahren deutlich wirtschaftlicher als das herkömmliche Verfahren.
Die Konzentration der im Kreisgas (Leitung 5) befindlichen polymerisierbaren Komponente tert.- Butylacrylat beträgt beim Vergleichsbeispiel 3,72 Gew.-% und bei dem erfindungsgemäßen Beispiel nur 0,18 Gew.-%. Dadurch wird die Polymerisationsgefahr in dem bei Betriebstemperatur warmen Kreisgasgebläse erheblich reduziert.

Claims

Patentansprüche
1. Verfahren zur kontinuierlichen Herstellung von tert.-Butyl(meth)acrylat durch Umsetzung von (Meth)acrylsäure in flüssiger Phase in einem Reaktor mit gasförmigem Isobuten, welches durch die flüssige Phase geleitet wird, in Gegenwart eines sauren Katalysators, bei einer Temperatur im Bereich von 30 bis 90 °C und einem Absolutdruck im Bereich von 0,1 bis 20 bar, dadurch gekennzeichnet, dass die beiden Edukte in einem molaren Verhältnis Isobuten : (Meth)acrylsäure im Bereich von 5 bis 60 eingesetzt werden, der den Reaktor verlassende, unumgesetzte Edukte und tert.-Butyl(meth)acrylat enthaltende Gasstrom partiell kondensiert wird, wobei tert.-Butyl(meth)acrylat und unumgesetzte (Meth)acryl- säure als flüssiges Gemisch anfallen, welches durch anschließende Destillation aufgetrennt und wobei das tert.-Butyl(meth)acrylat gewonnen wird, und das nicht kondensierte Isobuten in den Reaktor zurückgeführt wird.
2. Verfahren nach dem vorhergehenden Anspruch, dadurch gekennzeichnet, dass es sich bei dem Reaktor um einen Rührkessel, einen Blasensäulenreaktor oder einen Schlaufenreaktor handelt.
3. Verfahren nach einem der vorhergehenden Ansprüche, dadurch gekennzeichnet, dass die Edukte in einem molaren Verhältnis Isobuten : (Meth)acrylsäure im Bereich von 8 bis 50 eingesetzt werden.
4. Verfahren nach einem der vorhergehenden Ansprüche 1 bis 2, dadurch gekennzeichnet, dass die Edukte in einem molaren Verhältnis Isobuten : (Meth)acrylsäure im Bereich von 10 bis 45 eingesetzt werden.
5. Verfahren nach einem der vorhergehenden Ansprüche, dadurch gekennzeichnet, dass die Umsetzung bei einer Temperatur im Bereich von 35 bis 85 °C und einem Absolutdruck im Bereich von 0,2 bis 15 bar durchgeführt wird.
6. Verfahren nach einem der vorhergehenden Ansprüche 1 bis 4, dadurch gekennzeichnet, dass die Umsetzung bei einer Temperatur im Bereich von 40 bis 80 °C und einem Absolutdruck im Bereich von 0,5 bis 13 bar durchgeführt wird.

Verfahren nach einem der vorhergehenden Ansprüche, dadurch gekennzeichnet, dass die (Meth)acrylsäure, die nach der partiellen Kondensation des Gasstroms aus dem flüssigen Gemisch durch die destillative Auftrennung erhalten wird, in den Reaktor zurückgeführt wird. Verfahren nach einem der vorhergehenden Ansprüche, dadurch gekennzeichnet, dass eine Temperierung des Reaktors durch einen oder mehrere innenliegende Wärmeübertrager oder durch einen oder mehrere außenliegende Wärmeübertrager oder mittels eines oder mehrere externen Flüssigkeitskreislaufs/Flüssigkeitskreisläufe erfolgt. Verfahren nach einem der vorhergehenden Ansprüche, dadurch gekennzeichnet, dass es sich bei dem Katalysator um eine schwefel- oder phosphorhaltige Mineralsäure, Alkylsulfonsäure oder Arylsulfonsäure handelt. Verfahren nach dem vorhergehenden Anspruch, dadurch gekennzeichnet, dass es sich bei dem Katalysator um Schwefelsäure handelt. Verfahren nach einem der vorhergehenden Ansprüche, dadurch gekennzeichnet, dass das Isobuten in Form eines Kohlenwasserstoff-Gasgemisches enthaltend Isobuten eingesetzt wird. Verfahren nach dem vorhergehenden Anspruch, dadurch gekennzeichnet, dass es sich bei dem Gasgemisch um ein C4-Gasgemisch, enthaltend Isobuten, Isobutan, Butan, 1- Buten und 2-Buten handelt. Verfahren nach einem der vorhergehenden Ansprüche, dadurch gekennzeichnet, dass hochsiedende Nebenprodukte aus dem flüssigen Reaktionsgemisch im Reaktor über den Sumpf einer Destillation eines ausgetragenen Teilstroms des flüssigen Reaktionsgemischs ausgeschleust werden.
