Abstract
Die Erfindung betrifft ein Verfahren zur Herstellung eines Materials für eine Feststoffbatterie und/oder einer Komponente für eine Feststoffbatterie sowie eine Feststoffbatteriezelle. Bei dem Verfahren zur Herstellung eines Materials (10) für eine Feststoffbatterie (30) und/oder einer Komponente (20) für eine Feststoffbatterie (30) wird wenigstens ein Ausgangsmaterial (1) gemeinsam mit einer Natriumquelle (2) und H3BO3 auf eine Temperatur zwischen 600 °C und 1300 °C erhitzt (5). Das Material und/oder die Komponente kann mit deutlich verringerter Temperatur hergestellt werden.
Description
Verfahren zur Herstellung eines Materials oder einer Komponente für eine Feststoffbatterie
Beschreibung
Die Erfindung betrifft ein Verfahren zur Herstellung eines Materials für eine Feststoffbatterie und/oder einer Komponente für eine Feststoffbatterie sowie eine Feststoffbatteriezelle.
Feststoff-Natrium-Batterien gelten als vielversprechende Energiespeicher, da sie gegenüber herkömmlichen Lithium-Batterien mit organischem Flüssigelektrolyt Vorteile hinsichtlich Kosten, Verfügbarkeit der Materialien sowie Betriebssicherheit aufweisen. Die Herstellung derartiger Batterien ist allerdings technisch aufwändig und kostenintensiv.
Zu den Komponenten von Feststoff-Natrium-Batterien zählen die Elektroden und der Separator, der benachbarte Elektroden unterschiedlicher Zellen elektrisch voneinander isoliert und typischerweise die Funktion des festen Elektrolyten erfüllt. Diese Komponenten können einzeln oder in verschiedenen Kombinationen durch Sintern hergestellt werden, wobei typischerweise dichte Strukturen entstehen. Im Falle von kommerziell erhältlichen Hochtemperatur-Na-Batterien ist der Elektrolyt ß“-alumina. Für Niedertemperatur-Systeme eignen sich beispielsweise als NaSICON bezeichnete Verbindungen, was auf das Akronym von „Na Super Ionic Conductor“ zurückgeht, beispielsweise Materialien der Familie NZSP (Nai+xZr2SixP3-xOi2). Diese anorganischen Verbindungen können als Gläser vorliegen oder kristallisieren in rhomboedrischen oder monoklinen Strukturen und weisen eine sehr gute lonenleitfähigkeit bei gleichzeitig sehr geringer elektrischer Leitfähigkeit auf. Beispiele sind in den Druckschriften US 10 020 508 B2, EP2 900 594 B1 , KR 101 974 848 B1 , KR 102 339 641 B1 , JP 5 753 852 B2 und US 8 012 633 B2 beschrieben. Die Herstellung dieser Materialien erfolgt durch zumeist mehrfaches Kalzinieren, typischerweise bei 900 °C bis 1200 °C, und anschließendes Sintern bei Temperaturen zwischen 1200 °C und 1300 °C, um die dichte Keramik für die gewünschte Komponente herzustellen. Dazwischen erfolgen häufig Mahlschritte. Dies führt insgesamt zu einem großen technischen Aufwand, hohem Energieverbrauch und hohen Kosten.
Die oben genannten Merkmale und Eigenschaften können beliebig mit den beanspruchten Gegenständen kombiniert werden, soweit nichts Gegenteiliges angegeben ist.
Die Veröffentlichung “Liquid-phase sintering of highly Na+ ion conducting NagZr2Si2POi2 ceramics using NasBOs additive” von Noi et al. (DOI: 10.1111/jace.15288) beschreibt die Verwendung von Natriumborat zur Reduktion der Sintertemperatur bei der Herstellung einer Batteriekomponente mit einer NaSICON-Verbindung. Das Additiv wird zusammen mit einem zuvor hergestellten NaSICON-Pulver gemeinsam gesintert, um die Komponente herzustellen. Das genutzte Additiv wird zuvor unter Verwendung zweier Kalzinierschritte und unter zwischenzeitlichem Mahlen hergestellt und muss zudem unter einer Schutzgasatmosphäre gehandhabt werden.
Es ist die Aufgabe der Erfindung, ein verbessertes Verfahren zur Herstellung eines Materials und/oder einer Komponente für eine Feststoffbatterie sowie eine verbesserte Feststoffbatteriezelle zur Verfügung zu stellen.
Die Aufgabe wird gelöst durch das Verfahren gemäß Anspruch 1 sowie durch die Feststoffbatteriezelle nach dem nebengeordneten Anspruch.
Zur Lösung der Aufgabe dient ein Verfahren zur Herstellung eines Materials für eine Feststoffbatterie und/oder zur Herstellung einer Komponente für eine Feststoffbatterie, bei dem wenigstens ein Ausgangsmaterial gemeinsam mit einer Natriumquelle und H3BO3 auf eine Temperatur zwischen 600 °C und 1300 °C erhitzt wird.
Das Verfahren kann einerseits zur Herstellung eines Materials für eine Feststoffbatterie, insbesondere eines NaSICON-Materials, dienen. Hierbei wird durch das Erhitzen die NaSICON-Kristallstruktur hergestellt. Das hergestellte Material ist zur Herstellung einer Feststoffbatterie geeignet. Das Verfahren kann andererseits zur Herstellung zumindest einer Komponente für eine Feststoffbatterie dienen. Hierbei wird die Komponente beim Erhitzen gesintert und damit als fester Körper der gewünschten Form hergestellt. Kombinationen aus beidem sind möglich.
In beiden Fällen wird durch die Natriumquelle und H3BO3 (zusammen bezeichnet als erfindungsgemäße Additive) ein Verfahren bei deutlich verringerter Temperatur ermöglicht. Auf diese Weise werden der technische Aufwand sowie die benötigte
Energie und damit die Kosten verringert. Die genutzten Additive können in der Luftatmosphäre verarbeitet werden und sind daher vergleichsweise einfach in der Handhabung. Eine Zeit- und energieintensive Herstellung von NagBOg ist nicht notwendig. Im Falle der Herstellung eines NaSICON-Materials werden auch schon bei der niedrigeren Temperatur die erforderlichen Eigenschaften wie Dichte, lonenleitfähigkeit und die NaSICON-Kristallstruktur erreicht.
Insbesondere ist die Temperatur zwischen 600 °C und 1300 °C, auf die erhitzt wird, die Maximaltemperatur. Mit anderen Worten erfolgt während der Herstellung des Materials und/oder der Komponente für eine Feststoffbatterie kein Erhitzen auf eine höhere Temperatur. Bevorzugt wird auf höchstens 1200 °C erhitzt.
Die Feststoffbatterie ist insbesondere eine Feststoff-Natrium-Batterie. Eine Natriumquelle ist ein Natrium enthaltender Stoff. Ein Stoff im Sinne der Erfindung umfasst ein Stoffgemisch. Insbesondere ist ein Stoff gemeint, der während des Verfahrens chemisch verfügbares Natrium enthält. Die Natriumquelle ist insbesondere eine alkalische Natriumverbindung, beispielsweise NaOH, Na2COg oder NaHCOg. Alkalische Natriumverbindungen ermöglichen besonders weitgehende Reduktionen der Temperatur.
Insbesondere enthält das erfindungsgemäß hergestellte Material und/oder die erfindungsgemäß hergestellte Komponente weniger als 20%, bevorzugt weniger als 10% und besonders bevorzugt weniger als 5% Nebenphase. Mit anderen Worten weist der allergrößte Teil des Materials und/oder der Komponente, beispielsweise zumindest 80%, bevorzugt zumindest 90% und insbesondere zumindest 95%, die gewünschte NaSICON-Kristallstruktur auf. Insbesondere enthält das erfindungsgemäß hergestellte Material und/oder die erfindungsgemäß hergestellte Komponente eine Borkonzentration (g/g) von 0,2% bis 0,8%, bevorzugt 0,4% bis 0,6% (vor dem Sintern). Hierbei handelt es sich um Werte, die für die unten genannten Beispiele gelten. Je nach Anwendung kann sich die optimale Bor-Konzentration auch nach oben oder unten hin verschieben. Da Bor bei hohen Temperaturen flüchtig ist, kann sich die Borkonzentration bei hohen Sintertemperaturen verringern. Nach Erhitzen bzw. Sintern bei 900 °C bleibt die eingesetzte Bor-Konzentration (entsprechend der erfindungsgemäß eingesetzten Additiv-Konzentration) ungefähr erhalten. Mit zunehmender Sintertemperatur nimmt die zurückbleibende messbare Bor-Konzentration kontinuierlich ab und nach Sintern bei 1260 °C ist der Bor-Gehalt unter der Nachweisgrenze. Zwischen diesen Temperaturen
ist eine stetige Abnahme der Bor-Konzentration zu erwarten. Die Bor-Konzentration kann mittels lonenstrahlanalytik (IBA) bestimmt werden, wobei insbesondere die Partikel-induzierte Gammaquanten-Emission (PIGE) von Bor bei 718 keV zur Analyse verwendet werden kann. Es kann die dichtekorrigierte totale Emission ausgewertet und insbesondere mit den jeweiligen Parametern der Proebenherstellung verglichen werden. Erfindungsgemäß hergestellte Materialien und/oder Komponenten können also an der vergleichsweise hohen Borkonzentration erkennbar sein.
In einer Ausgestaltung liegt die Temperatur unterhalb von 1100 °C, insbesondere unterhalb von 1000 °C und bevorzugt unterhalb von 900 °C. In einer Ausführungsform liegt die Temperatur bei ca. 850 °C. Es ist möglich, die Temperatur bis auf 850 °C und möglicherweise noch tiefer zu senken, insbesondere bei der Herstellung von Komponenten für eine Feststoffbatterie aus Zwischenprodukten, z. B. aus kalzinierten Edukten zur Herstellung von NaSICON. Versuche haben gezeigt, dass maßgebliche Eigenschaften der hergestellten Komponente wie die lonenleitfähigkeit und die relative Dichte sowie die NaSICON-Kristallstruktur in diesem Fall trotz der deutlich verringerten Sintertemperatur gut sind. Zur Erreichung der gewünschten Kristallstruktur ist mit herkömmlichen Verfahren mindestens ein Kalzinierschritt oberhalb von 1000 °C notwendig. Dieselben Temperaturen sind bei der Herstellung des Materials NaSICON für eine Feststoffbatterie möglich. Analog zum oben Beschriebenen ist die jeweilige Temperatur, auf die erhitzt wird, insbesondere die Maximaltemperatur.
Grundsätzlich ermöglicht eine sehr niedrige Temperatur große Einsparungen an Aufwand und Kosten, führt dagegen aber zumindest ab einem gewissen Punkt zu einer Verschlechterung der Eigenschaften des hergestellten Materials oder der hergestellten Komponente. Somit hängt das Optimum der Temperatur von den jeweiligen Anforderungen ab. Je nach Anwendungsfall kann daher eine Temperatur unterhalb von 1100 °C, 1050 °C, 1000 °C, 950°C, 900°C oder eine Temperatur von ca. 850 °C oder unterhalb von 850 °C optimal sein. Die durch die Erfindung erreichten Temperaturreduktionen sind deutlich größer als bei Verwendung von NaaBOa.
Die Temperatur ist bevorzugt oberhalb von 700 °C, insbesondere oberhalb von 800 °C, um eine ausreichende Kristallinität, lonenleitfähigkeit und/oder Dichte des hergestellten Materials bzw. der hergestellten Komponente zu erreichen.
In einer Ausgestaltung wird als Natriumquelle NaOH verwendet. Es hat sich gezeigt, dass NaOH unter den alkalischen Natriumquellen besonders hohe Temperaturreduktionen ermöglicht. Zudem weist NaOH eine hohe Verfügbarkeit auf und ist kostengünstig.
In einer Ausführungsform ist ein Mischungsverhältnis von NaOH and H3BO3 (Orthoborsäure) größer als 1 mol/mol, insbesondere größer als 2 mol/mol und/oder kleiner als 6 mol/mol, insbesondere kleiner als 4 mol/mol. Bevorzugt ist das Mischungsverhältnis ungefähr 3 mol/mol.
Insbesondere ist ein Mischungsverhältnis der erfindungsgemäßen Additive zu NaSICON, zu einem Edukt zur Herstellung von NaSICON und/oder zu einem Zwischenprodukt zur Herstellung von NaSICON wenigstens 0,02 g/g, insbesondere wenigstens 0,04 g/g, bevorzugt wenigstens 0,06 g/g und/oder höchstens 0,2 g/g, insbesondere höchstens 0,14 g/g, bevorzugt höchstens 0,11 g/g. In einer besonders bevorzugten Ausgestaltung ist das Mischungsverhältnis ungefähr 0,05 g/g, ungefähr 0,071 g/g, ungefähr 0,107 g/g, wenigstens 0,065 g/g und/oder höchstens 0,08 g/g. Dies gilt sowohl für die Herstellung eines Materials für eine Feststoffbatterie als auch für die Herstellung einer Komponente.
In einer Ausgestaltung wird ein NaSICON enthaltendes Material für eine Feststoffbatterie hergestellt. Insbesondere enthält das Ausgangsmaterial Edukte zur Herstellung von NaSICON. Beispielsweise enthält das Ausgangsmaterial eine Mischung von Edukten zur Herstellung von NaSICON, z. B. eine Mischung aus Natriumnitrat, Zirkoniumnitrat, Tetraethylorthosilikat, und Ammoniumdihydrogenphosphat zur Herstellung von Na3,4Zr2Si2,4Po,60i2 (NZSiP3.4). Die Mischung von Edukten zur Herstellung von NaSICON ist insbesondere derart, dass durch ein Sintern ohne Zugabe weiterer Stoffe NaSICON hergestellt werden kann (vollständige Mischung). Edukte oder Präkursoren zur Herstellung von NaSICON meint Stoffe, die zusammen in gemischter Form erhitzt und insbesondere auch gepresst werden können, um auf diese Weise NaSICON herzustellen. Es kann von Vorteil sein, vor dem Pressen bei einer Temperatur, die beispielsweise zwischen 750 °C und 800 °C liegt, zumindest einmal eine Wärmebehandlung durchzuführen, insbesondere um die Nitrate auszubrennen, und typischerweise anschließend zu mahlen. Insbesondere enthält die Mischung, die erhitzt wird, neben der Natriumquelle und H3BO3 keine weiteren Additive.
Insbesondere wird ein NaSICON enthaltendes, bevorzugt ein aus NaSICON bestehendes Material für eine Feststoffbatterie hergestellt. Dies wird auch als Synthese bezeichnet. Beim Erhitzen erfolgt ein Sintern, sodass der Schritt des Erhitzens hierbei auch als Sintern bezeichnet wird. Beim Sintern entsteht eine NaSICON-Kristallstruktur, die zu den bekannten hohen lonenleitfähigkeiten führt.
Im Vergleich zu herkömmlichen Verfahren entfallen die üblicherweise mehreren Kalzinierschritte und das Mahlen dazwischen. Zudem wird die Temperatur reduziert.
NaSICON sind Stoffe mit der Formel M11+2w+x-y+zMll w Mlllx(Zr, Hf)IV2-w-x-yMv y(SiO4)z(PO4)3-z. Dabei ist M1 Na. M", M111 und Mv sind geeignete zweiwertige, dreiwertige bzw. fünfwertige Metallkationen. Beispielsweise kann M" Mg2+, Ca2+, Sr2*, Ba2+, Co2+ und/oder Ni2+ sein. Beispielsweise kann M111 Al3+, Ga3+, Sc3+, La3+, Y3+, Gd3+, Sm3+, Lu3+, Fe3+ und/oder Cr3* sein. Beispielsweise kann Mv V5+, Nb5+ und/oder Ta5+ sein. Beliebige Kombinationen sind möglich.
NaSICON kann weiterhin Stoffe mit der Formel Nai+xZr2SixP3-xOi2, 0 < x < 3, umfassen. Es kann weiterhin Stoffe umfassen, die strukturell gemäß der genannten Formel aufgebaut sind und bei denen ein Anteil von Na, Zr und/oder Si durch isovalente bzw. gleichwertige Elemente ausgetauscht ist. NaSICON sind Feststoffe. NaSICON weisen eine hohe Leitfähigkeit für Natriumionen und eine vernachlässigbare Elektronenleitung auf. Beispiele für NaSICON sind ferner Na3,4Zr2,o(Si04)2,4(P04)o,6 und Nai+xZr2(SiO4)x(PO4)3-x (0 x < 3), wobei letzterer Stoff auch als NZSP bezeichnet wird.
NaSICON kann beispielsweise mittels einer Festkörperreaktion (engL: „solid state reaction“, SSR), mittels Sol-Gel-Reaktion wie beispielsweise mittels lösungsunterstützter Festkörperreaktion (engl.: „solution assisted SSR“, SA-SSR) oder mittels Coprezipitation hergestellt werden. In herkömmlichen Verfahren ist in jedem Fall ein Kalzinierschritt oberhalb von 1000°C notwendig, da sich sonst nicht die richtige Kristallstruktur des NaSICON ausbildet. Wie beschrieben ist dies aufgrund der erfindungsgemäßen Additive nicht mehr notwendig.
Alternativ oder ergänzend kann das Ausgangsmaterial Zwischenprodukte zur Herstellung von NaSICON enthalten, welches weiter unten beschrieben wird.
In einer ergänzenden oder alternativen Ausgestaltung wird eine Komponente für eine Feststoffbatterie hergestellt. Die Komponente ist in dieser und anderen Ausgestaltungen insbesondere eine dicht gesinterte Komponente. Das Ausgangsmaterial kann zumindest ein Edukt zur Herstellung von NaSICON oder eine Mischung von Edukten zur Herstellung von NaSICON enthalten, beispielsweise wie oben beschrieben. Hierbei können die Synthese des NaSICON und das Sintern der Komponente in einem Schritt gemeinsam erfolgen. Dies wird auch als reaktives Sintern bezeichnet. Beispielsweise erfolgt dies zur Herstellung eines Separators.
Bei herkömmlichen Verfahren, etwa zur Herstellung des Separators, wird NaSICON durch mehrmaliges Kalzinieren hergestellt, in Pulverform gebracht, in die gewünschte Form der Komponente gepresst und anschließend bei Temperaturen zwischen 1200 °C und 1300 °C (im Falle von NZSP beispielsweise 1260 °C) gesintert. Nur durch derart hohe Temperaturen konnte bislang eine gute lonenleitfähigkeit erreicht werden. Durch die Erfindung kann eine insbesondere vollständige Mischung von Edukten zur Herstellung von NaSICON gemeinsam mit den Additiven einmalig bei deutlich verringerter Temperatur gesintert werden, um in einem einzigen Schritt die NaSICON- Komponente mit guter lonenleitfähigkeit herzustellen.
In einer alternativen oder ergänzenden Ausgestaltung enthält das Ausgangsmaterial zumindest ein Zwischenprodukt zur Herstellung von NaSICON oder eine Mischung von Zwischenprodukten zur Herstellung von NaSICON. Das Ausgangsmaterial kann eine Mischung kalzinierter Edukte zur Herstellung von NaSICON und/oder eine kalzinierte Mischung von Edukten zur Herstellung von NaSICON enthalten. Insbesondere enthält das Zwischenprodukt kalziniertes Pulver.
Insbesondere ist ein Zwischenprodukt zur Herstellung von NaSICON (auch als Vorstufe bezeichnet) ein kalziniertes Edukt zur Herstellung von NaSICON, eine Mischung kalzinierter Edukte zur Herstellung von NaSICON, oder eine kalzinierte Mischung von Edukten zur Herstellung von NaSICON. Ein Zwischenprodukt kann bereits anteilig eine NaSICON-Kristallstruktur aufweisen, typischerweise jedoch zu weniger als 20%, insbesondere weniger als 10%. Mit anderen Worten wird durch das Erhitzen die NaSICON-Kristallstruktur hergestellt. Insbesondere ist in der Komponente ein NaSICON-Anteil enthalten, das zu mehr als 70%, insbesondere mehr als 90%, bevorzugt mehr als 95% und in einer Ausführungsform mehr als 98% eine NaSICON- Kristallstruktur aufweist.
In einer Ausführungsform wird als Zwischenprodukt zur Herstellung von NaSICON eine Mischung kalzinierter Pulver oder eine kalzinierte Mischung von Pulvern verwendet. Diese werden mit den erfindungsgemäßen Additiven gemischt, beispielsweise auf eine der weiter unten beschriebenen Weisen. Typischerweise erfolgt nun das Erhitzen. Dies kann als ein weiteres Kalzinieren erfolgen, um die Komponente herzustellen. Dies erfolgt typischerweise in einer Sauerstoff enthaltenden Atmosphäre.
In einer Ausführungsform enthält das Ausgangsmaterial eine Mischung aus wenigstens einem Edukt zur Herstellung von NaSICON und wenigstens einem Zwischenprodukt zur Herstellung von NaSICON. In einer Ausführungsform wird als Komponente eine Mischelektrode, beispielsweise eine Mischkathode (engl.: „mixed cathode") hergestellt, typischerweise gesintert. Insbesondere enthält eine Mischelektrode Phasen unterschiedlichen Materials, wie unten im Detail beschrieben.
In einer Ausführungsform wird ein Ausgangsmaterial, bevorzugt ein Zwischenprodukt zur Herstellung von NaSICON, nasschemisch hergestellt. Ein solches Ausgangsmaterial kann vor dem Erhitzen in einem zusätzlichen Schritt gebrannt werden, beispielsweise bei einer Temperatur zwischen 700 °C und 850 °C, typischerweise bei etwa 800 °C. So können beispielsweise Nitrate zersetzt werden. Durch das Brennen kann ein Zwischenprodukt zur Herstellung von NaSICON entstehen.
In einer alternativen oder ergänzenden Ausgestaltung enthält das Ausgangsmaterial NaSICON selbst. Beispielsweise kann das Ausgangsmaterial vollständig kristallines NaSICON-Pulver enthalten. Durch die erfindungsgemäßen Additive, die hier die Funktion eines Sinterhilfsmittels erfüllen, kann die Temperatur wie beschrieben gesenkt werden, ohne dass dafür NasBOs erzeugt werden muss.
Beliebige Mischungen der genannten Bestandteile des Ausgangsmaterials sind möglich. Mit anderen Worten kann die Herstellung der Komponente aus Edukten zur Herstellung von NaSICON, Zwischenprodukten und/oder NaSICON selbst erfolgen. Insbesondere ist das Ausgangsmaterial so, dass ohne Zugabe weiterer Stoffe NaSICON hergestellt oder erhalten werden kann. Insbesondere enthält das Ausgangsmaterial in dieser Ausgestaltung kein NaSICON. Es wird bereits hergestelltes NaSICON-Material, beispielsweise in Pulverform, verwendet. Insbesondere erfolgt bereits die Herstellung
des NaSICON-Materials erfindungsgemäß. Auch hier wird im Vergleich zu herkömmlichen Verfahren eine deutlich geringere Temperatur benötigt.
Insbesondere wird diese Ausgestaltung verwendet, um Elektroden herzustellen. Hierbei werden ein Aktiv-Material und NaSICON, insbesondere in Pulverform, gemeinsam mit den erfindungsgemäßen Additiven erhitzt.
In einer weiteren Ausführungsform wird eine Komponente für eine Feststoffbatterie hergestellt, wobei das Ausgangsmaterial eine Mischung aus zumindest einem Zwischenprodukt zur Herstellung von NaSICON, zumindest einem Edukt zur Herstellung von NaSICON und/oder NaSICON enthält.
In einer Ausgestaltung wird das wenigstens eine Ausgangsmaterial in Pulverform bereitgestellt. In einer Ausgestaltung wird das wenigstens eine Ausgangsmaterial mit der Natriumquelle und dem H3BO3 gemischt, in Form gepresst und/oder erhitzt. Insbesondere erfolgt das Erhitzen nach einem Mischen und/oder Pressen. In dieser Ausgestaltung können besonders günstige Ausgangsmaterialien verwendet werden. Als Ausgangsmaterial oder Ausgangsmaterialien können Edukte zur Herstellung von NaSICON, insbesondere in gemahlener Form, verwendet werden. Dabei findet mit anderen Worten eine Festkörperreaktion statt.
Das Mischen mit der Natriumquelle und dem H3BO3 kann derart erfolgen, dass eine Lösung der Natriumquelle und des H3BO3, hergestellt wird. Beispielsweise wird eine wässrige Lösung hergestellt. Diese kann mit dem Ausgangsmaterial gemischt werden. Alternativ oder ergänzend kann auch eines oder beide der erfindungsgemäßen Additive zumindest teilweise und insbesondere vollständig als Feststoff zugegeben werden.
In einer Ausführungsform wird eine insbesondere wässrige Lösung der erfindungsgemäßen Additive hergestellt. Ein Zwischenprodukt, insbesondere in Pulverform, kann zu der Lösung gegeben werden. Das Lösungsmittel kann entfernt werden, insbesondere durch Verdampfen oder Verdunsten. Auf diese Weise kann das Zwischenprodukt mit den erfindungsgemäßen Additiven beschichtet werden. Durch die resultierende gleichmäßige Verteilung der erfindungsgemäßen Additive kann die Herstellung einer Komponente besonders vorteilhaft erfolgen.
Das Ausgangsmaterial oder die Ausgangsmaterialien können gemeinsam mit der Natriumquelle und dem H3BO3 gemahlen werden. Das Mahlen kann trocken oder nass erfolgen. Die Natriumquelle und/oder das H3BO3 kann in trockener Form oder als Lösung zugefügt werden. Das Mischen kann beim Mahlen erfolgen. Somit entfällt ein zusätzlicher Schritt des Mischens. Das Ausgangsmaterial oder die Ausgangsmaterialien können mit einer Lösung der erfindungsgemäßen Additive aufgeschlämmt werden. Es kann ein Trocknen der Mischung der erfindungsgemäßen Additive und des Ausgangsmaterials oder der Ausgangsmaterialien erfolgen. Dies kann vor und/oder nach einem Aufschlämmen erfolgen. Alternativ oder ergänzend können das Ausgangsmaterial oder die Ausgangsmaterialien mit einer Lösung der erfindungsgemäßen Additive benetzt werden.
In einer Ausführungsform wird das gemahlene Ausgangsmaterial gemeinsam mit den erfindungsgemäßen Additiven in Form gepresst und durch das Erhitzen zu einer Komponente gesintert.
In einer Ausgestaltung wird als Komponente ein Separator hergestellt. Der Separator umfasst typischerweise NaSICON. Insbesondere besteht der Separator aus NaSICON. Ein Separator kann z. B. die Form einer Folie oder eines Bechers (englisch: „cup") aufweisen.
In einer Ausgestaltung wird als Komponente eine Elektrode hergestellt, beispielsweise eine Kathode. Die Elektrode kann aus unterschiedlichen Phasen zusammengesetzt sein. Die Elektrode umfasst insbesondere eine ionenleitende Phase, die NaSICON umfasst oder daraus besteht, und ein Aktivmaterial, auch aktive Phase genannt, beispielsweise aus NNFM oder NVP, wie weiter unten beschrieben. Eine Elektrode kann zudem optional eine elektrisch leitende Phase aufweisen. Insbesondere bei NaSICON und NNFM ergibt sich der Vorteil, dass durch die im Vergleich zum Stand der Technik verringerte Temperatur das Auftreten störender Nebenphasen beim Sintern verringert wird.
Ein Separator und ggf. auch eine Elektrode kann besonders vorteilhaft in einem Schritt aus zumindest einem Zwischenprodukt und/oder zumindest einem Edukt zur Herstellung von NaSICON hergestellt werden.
In herkömmlichen Verfahren wurde ein NaSICON-Pulver auf einen bereits hergestellten Separator aufgetragen und anschließend kalziniert und gesintert. Die Erfindung ermöglicht die direkte Herstellung aus Edukten zur Herstellung von NaSICON, Zwischenprodukten zur Herstellung von NaSICON und/oder NaSICON, sodass die Anzahl der Verfahrensschritte reduziert wird.
In einer Ausgestaltung umfasst die Komponente eine Elektrode und einen Separator. In einer Ausgestaltung werden die Elektrode und der Separator gemeinsam erhitzt und auf diese Weise gemeinsam in einem Schritt hergestellt.
Mit anderen Worten werden Separator und Elektrode, beispielsweise Kathode, in einem Schritt hergestellt. Die Herstellung kann aus NaSICON oder Edukten zur Herstellung von NaSICON erfolgen. Herstellung der Elektrode und des Separators in einem Schritt meint, dass die gesinterte Form der Elektrode sowie die gesinterte Form des Separators in einem gemeinsamen Erhitzungsvorgang hergestellt werden. Insbesondere ist vor dem Erhitzen keine Elektrode vorhanden. Insbesondere ist vor dem Erhitzen kein Separator vorhanden. Insbesondere sind Elektrode und Separator unmittelbar benachbart angeordnet. Insbesondere ist eine Kontaktfläche vorhanden, an denen sich der Separator und die Elektrode flächig kontaktieren. Insbesondere sind der Separator und die Elektrode an der Kontaktfläche fest miteinander verbunden. Bevorzugt wird die Verbindung durch einen Sintervorgang hergestellt, der durch das gemeinsame Erhitzen hervorgerufen wird.
Der Separator ist ein Bauteil zur räumlichen und elektrischen Trennung der Elektroden, der jedoch ionenleitende Eigenschaften aufweist. In herkömmlichen Batterien, beispielsweise Li-Ionen-Batterien, ist der Separator eine mit einem Flüssigelektrolyten getränkte Folie. Der erfindungsgemäße Separator besteht typischerweise aus einer ionenleitenden Keramik, also dem Feststoffelektrolyt. Die Elektrode kann eine Kathode oder, insbesondere im Fall einer symmetrischer Feststoffbatterie, eine Anode sein. Die Elektrode umfasst insbesondere ein Aktivmaterial. Insbesondere umfasst die Elektrode NVP (NaxV2P30i2) oder bevorzugt zumindest ein Schichtoxid wie beispielsweise NNFM (Nao,6?[Feo,iNio,iMno,8]02), ein Natrium-Mangan-Oxid mit Nickel und Eisen (Nax[Feo,iNio,iMno,8]02 oder Nao.67[Ni0,33Mn0,67]02 oder mit Co, wie in Na[Nio,33Mn0,33Coo,33]02, NaxCoO2 (allgemein: NaxMÜ2 mit M = Mn, Ni, Co, Fe, Mg oder eine Mischung aus 2 oder 3 der Elemente) oder auch Oxide mit Tunnelstruktur, wie Nao,6i[Feo,34Tio,39Mn0,27]02. Ähnlich wie das Metall in den Oxid Strukturen substituiert
werden kann, kann im NVP auch das V substituiert werden, z. B. mit AI, Fe, Ti oder Ähnlichen. Eine allgemeine Schreibweise z. B. kann lauten Na3V2-xMx(PO4)3 mit i. d. R. x zwischen 0 und 1. Abweichungen sind möglich. Die unterschiedlichen Phasen der Elektrode können aufgrund der verringerten Temperatur gemeinsam erhitzt werden. So sind neue Materialkombinationen möglich.
In einer Ausführungsform wird insbesondere vor dem Erhitzen ein Material auf einen Körper oder ein Material aufgetragen, sodass das gemeinsame Erhitzen ermöglicht wird. Beispielsweise kann ein Ausgangsmaterial zur Herstellung des Separators auf ein Ausgangsmaterial zur Herstellung einer Elektrode aufgetragen werden oder umgekehrt. Alternativ kann das Ausgangsmaterial zur Herstellung des Separators auf eine vorgefertigte Elektrode oder eine Elektrodenvorstufe aufgetragen werden. Analog dazu kann ein Ausgangsmaterial zur Herstellung der Elektrode auf einen vorgefertigten Separator oder eine Separatorvorstufe aufgetragen werden. Eine Vorstufe einer jeweiligen Komponente ist ein noch nicht fertig gesintertes Bauteil, welches im Anschluss dicht gesintert werden kann und welches bevorzugt bereits eine gewisse Formstabilität aufweist. Es kann beispielsweise ein Schlicker aufgetragen werden. Das Aufträgen kann beispielsweise durch Foliengießen, Vakuumschlickergießen, Walzenbeschichtung oder Druckverfahren wie z. B. Siebdruck erfolgen.
Bei herkömmlichen Verfahren wird zunächst der keramische Elektrolyt bzw. Separator durch Sintern oberhalb von 1200 °C hergestellt. Anschließend wird das gewünschte Kathodenaktivmaterial auf den fertigen Elektrolyten aufgetragen. Durch erneutes Kalzinieren werden Hilfsmittel wie Lösemittel oder organische Bindemittel entfernt und ein guter Kontakt zwischen Elektrolyt und Aktivmaterial hergestellt. Die Herstellung von Elektrolyt und Elektrode in einem Schritt ist bei den allermeisten Elektroden- Aktivmaterialien bislang nicht möglich, da das notwendige Sintern des Elektrolyten oberhalb von 1200 °C das Aktivmaterial der Elektrode zersetzen würde oder durch Reaktion mit dem Elektrolyten unbrauchbar machen würde. Dies gilt insbesondere für Schichtoxide, die eine höhere Kapazität aufweisen als NVP und gleichzeitig günstiger und weniger toxisch sind.
In einer Ausführungsform wird als Komponente eine Halbzelle hergestellt, also ein System aus einem Separator und einer Elektrode. In einer Ausführungsform wird als Komponente eine Vollzelle hergestellt, also ein System aus einem Separator und zwei Elektroden, die typischerweise an gegenüberliegenden Seiten des Separators
angeordnet sind. Insbesondere ist die Vollzelle eine symmetrische Zelle, also eine Zelle, bei der Anode und Kathode identisch sind, bevorzugt enthaltend NVP oder NNFM.
Jede der beschriebenen Komponenten kann aus NaSICON, zumindest einem Zwischenprodukt zur Herstellung von NaSICON und/oder zumindest einem Edukt zur Herstellung von NaSICON hergestellt werden. Besonders vorteilhaft für die Lösung der Aufgabe ist bei Herstellung einer Elektrode und/oder einer Komponente, die einen Separator und eine Elektrode umfasst, die Verwendung zumindest eines Zwischenprodukts zur Herstellung von NaSICON und/oder von NaSICON.
In einer Ausgestaltung wird eine Komponente für eine Feststoffbatterie hergestellt. Insbesondere ist die Komponente eine Feststoffbatteriezelle, die einen Separator und zwei Elektroden umfasst oder daraus besteht. Insbesondere sind die Elektroden beidseitig des Separators und/oder an gegenüberliegenden Seiten des Separators angeordnet.
In einer Ausgestaltung ist die Feststoffbatteriezelle eine symmetrische Feststoffbatteriezelle mit zwei Elektroden. Es kann sich um Elektroden gleicher Art handeln. Insbesondere weisen die Elektroden dieselbe Zusammensetzung auf. Insbesondere sind die Kathode und die Anode gleichartig aufgebaut. Insbesondere umfassen beide Elektroden dasselbe NaSICON-Material. In einer weiteren Ausführungsform umfasst eine Anode ein Anodenaktivmaterial und eine Kathode ein Kathodenaktivmaterial, wobei das Anodenaktivmaterial und das Kathodenaktivmaterial unterschiedlich sind und insbesondere jeweils unterschiedliche NaSICON- Verbindungen umfassen.
In einer Ausgestaltung erfolgt das Erhitzen in einer Sauerstoff enthaltenden Atmosphäre. Die Atmosphäre kann aus Sauerstoff sein. Insbesondere kann jedoch eine Luft- Atmosphäre genutzt werden. Mit anderen Worten ist das Erhitzen ein Kalzinieren. Dies erfolgt insbesondere zum Herstellen NaSICON enthaltenden Materials für eine Feststoffbatterie und/oder einer Komponente aus zumindest einem Zwischenprodukt und/oder zumindest einem Edukt zur Herstellung von NaSICON. Hierbei entfällt zusätzlich zum oben beschriebenen Einsparen der Reihe an Arbeitsschritten und der Temperaturreduktion noch die Notwendigkeit einer Inertgasatmosphäre, z. B. einer Argon-Atmosphäre. Der technische Aufwand wird so weiter reduziert.
Das oben beschriebene Herstellen einer Komponente, die einen Separator und eine Elektrode umfasst, kann ebenfalls in einer Sauerstoff enthaltenden Atmosphäre erfolgen. Dies ist insbesondere bei Verwendung von NNFM als Elektroden-Aktivmaterial auch bei Herstellung der Komponente aus zumindest einem Zwischenprodukt und/oder zumindest einem Edukt zur Herstellung von NaSICON möglich.
Wenn ein anderes Elektroden-Aktivmaterial verwendet wird, beispielsweise NVP, ist dies ebenso möglich. Falls jedoch besonders hohe Ansprüche an die Eigenschaften der Komponente gestellt sind, ist es vorteilhaft, in einem ersten Schritt NaSICON herzustellen, bevorzugt in einer Sauerstoff enthaltenden Atmosphäre, und die Komponente, die das NaSICON und das Aktivmaterial umfasst, in einem darauffolgenden zweiten Schritt unter einer Inertgasatmosphäre, z. B. einer Argon- Atmosphäre, herzustellen. Ähnlich verhält es sich bei der Verbindung der ionenleitenden Keramik mit dem Kathoden-Aktivmaterial.
Ein weiterer Aspekt der Erfindung ist eine Feststoffbatteriezelle, die nach dem erfindungsgemäßen Verfahren herstellbar oder hergestellt ist. Die Feststoffbatteriezelle umfasst einen Separator und zwei Elektroden. Die Elektroden können gleichartig sein und/oder dieselbe Zusammensetzung aufweisen. Die Elektroden können aus demselben Material oder denselben Materialien hergestellt sein und/oder denselben Aufbau aufweisen. Insbesondere sind die Elektroden Mischelektroden. Insbesondere ist die Zelle analog zu einer Rocking-Chair-Batteriezelle (herkömmliche Lithium-Ionen- Batteriezelle) aufgebaut. Insbesondere ist das Aktivmaterial nicht oder nicht vollständig sodiiert (engl.: sodiated). Alle Merkmale, Ausgestaltungen und Vorteile des eingangs genannten Aspekts der Erfindung gelten analog für diesen Aspekt und umgekehrt.
In einer Ausgestaltung umfasset zumindest eine der Elektroden NNFM, typischerweise als Aktivmaterial. Insbesondere enthält zumindest eine der Elektroden ferner NaSICON als ionenleitende Phase. In einer Ausgestaltung umfasst der Separator NaSICON. Insbesondere ist der Separator aus NaSICON hergestellt. Bevorzugt ist der Separator erfindungsgemäß hergestellt.
In einer Ausgestaltung umfasst zumindest eine der Elektroden, beispielsweise die Kathode, insbesondere beide Elektroden, NNFM und NaSICON. Es handelt sich mit anderen Worten um Mischelektroden wie eine Mischkathode. Insbesondere ist die Mischelektrode mit dem erfindungsgemäßen Verfahren hergestellt. In einer
Ausgestaltung ist eine der zwei Elektroden aus Natrium hergestellt. In einer Mischelektrode liegen Partikel von NaSICON und dem gewählten Aktivmaterial, z. B. NNFM, nebeneinander vor. Zur Herstellung einer Mischelektrode können demnach Edukte zur Herstellung von NaSICON, Zwischenprodukte zur Herstellung von NaSICON oder kristallines NaSICON, insbesondere in Pulverform, mit dem Aktivmaterial, vorzugsweise ebenfalls als Pulver, gemischt und erhitzt werden. Mit anderen Worten werden sie gemischt und zusammen gesintert. Die Edukte, Zwischenprodukte oder das NaSICON werden vor dem Erhitzen mit den erfindungsgemäßen Additiven versetzt. Insbesondere kann auf diese Weise, ausgehend von jeweiligen Pulvern, eine Herstellung in einem einzelnen Sinterschritt erfolgen.
Ein weiterer Aspekt der Erfindung ist ein Verfahren zur Herstellung eines Materials und/oder einer Komponente für eine Feststoffbatterie, bei dem wenigstens ein Ausgangsmaterial gemeinsam mit einer Natriumquelle und einer Säure, insbesondere einer anorganischen Säure, auf eine Temperatur zwischen 600 °C und 1300 °C erhitzt wird. Als Säure kann neben H3BO3 beispielsweise HNO3, H3PO4, HCl, H2SO4 oder H2SO3 genutzt werden. Alle Merkmale, Ausgestaltungen und Vorteile des eingangs genannten Aspekts der Erfindung gelten analog für diesen Aspekt.
Sämtliche der in dieser Anmeldung genannten Merkmale, Ausgestaltungen und Ausführungsformen können in beliebiger Weise miteinander kombiniert werden, sofern nichts Gegenteiliges angegeben ist.
Nachfolgend werden Ausführungsbeispiele der Erfindung auch anhand von Experimenten und Figuren näher erläutert. Merkmale der Ausführungsbeispiele können einzeln oder in einer Mehrzahl mit den beanspruchten Gegenständen kombiniert werden, sofern nichts Gegenteiliges angegeben ist. Die beanspruchten Schutzbereiche sind nicht auf die Ausführungsbeispiele beschränkt.

Experiment 1
Na3,4Zr2Si2,4Po,60i2 (NZSiP3.4) wurde gemäß der lösungsunterstützten Festkörperreaktion, die in der Veröffentlichung ,,Na3Zr2(SiO4)2(PO4) prepared by a solution-assisted solid state reaction“ von Naqash, S., et al., (Solid State Ionics, 2017. 302: p. 83-91 ) beschrieben ist, durch Auflösen stöchiometrischer Mengen von Natriumnitrat (NaNOs), Zirkoniumnitrat (ZrO(NO3)2), Tetraethylorthosilikat ((Si(OC2H6)4) und Ammoniumdihydrogenphosphat (NH4H2PO4) (Molverhältnis 3, 4/2/2, 4/0, 6) in entionisiertem Wasser hergestellt. Das gebildete Gel wurde bei 85 °C gründlich getrocknet, zu einem feinen Pulver zerkleinert und in einem elektrischen Mörser gut gemischt. Das so entstandene Pulver ist eine vollständige Mischung von Edukten zur Herstellung von NaSICON.
Das Pulver wurde anschließend bei 800 °C für 4 Stunden an der Luft kalziniert. Das kalzinierte Pulver wurde 72 Stunden lang in einem Taumelmischer mit ZrO2-Mahlkugeln (Durchmesser 3 mm und 5 mm) in Ethanol kugelgemahlen, um eine d50-Partikelgröße < 3 pm oder von ca. 3 pm zu erreichen. Das gemahlene Pulver wurde schließlich getrocknet, um ein Zwischenprodukt zur Herstellung von NaSICON zu erhalten. Das Zwischenprodukt zur Herstellung von NaSICON entspricht einer kalzinierten Mischung von Edukten zur Herstellung von NaSICON.
In Experiment 1a wurden Natriumhydroxid (NaOH) und Orthoborsäure (H3BO3) als Additive verwendet, insbesondere jeweils in Pulverform. Diese wurden in entionisiertem Wasser in einem Molverhältnis von 75 % NaOH und 25 % H3BO3, entsprechend 3 mol/mol, aufgelöst. Das Zwischenprodukt zur Herstellung von NaSICON wurde unter Rühren zu der NaOH/HsBOs-Lösung gegeben. Das Mischungsverhältnis betrug 0,71 g Additive für 10 g Zwischenprodukt. Das Lösungsmittel (Wasser) wurde unter ständigem Rühren auf einer Magnetrührer-Heizplatte verdampft, um das Zwischenprodukt zur Herstellung von NaSICON mit den erfindungsgemäßen Additiven zu beschichten. Das getrocknete Pulver wurde in einem Achat-Handmörser pulverisiert und mit einem Druck von 100 MPa zu zylindrischen Pellets von 13 mm Durchmesser gepresst. Zum Vergleich wurde das Zwischenprodukt ohne die Additive ebenfalls mit 100 MPa zu Pellets mit 13 mm Durchmesser gepresst. Alternativ können Pellets auch mit höheren Drücken, z.B.
200 MPa, gepresst werden. Anstelle der Pellets können auf dieselbe Weise beliebige Komponenten für eine Feststoffbatterie hergestellt werden. Die Pellets wurden anschließend erhitzt, nämlich gesintert.
Tabelle 1 zeigt die genauen Sinterparameter und die damit erreichten Verdichtungen (relative Dichte als Anteil an der maximal erreichbaren Dichte) und lonenleitfähigkeiten nach dem Sintern. Die Presskraft wurde jeweils uniaxial (einachsig) aufgebracht. Die Messtemperatur bezieht sich auf die lonenleitfähigkeit.

Ein Maximum der erreichten Dichte liegt bei 950°C mit einer sehr hohen lonenleitfähigkeit. Auch bei geringeren Temperaturen sind noch gute Dichten und lonenleitfähigkeiten erreicht. Insgesamt zeigt sich, dass man mit Hilfe der erfindungsgemäßen Additive in der Lage ist, die Sintertemperatur um mehrere hundert Grad Celsius zu senken.
Figur 1 zeigt ein Röntgendiffraktogramm der verschiedenen Proben, die nach herkömmlichen und erfindungsgemäßen Verfahren hergestellt worden sind. Auf der x- Achse ist der Beugungswinkel in 20 aufgetragen und auf der y-Achse ist die Intensität in willkürlichen Einheiten aufgetragen. Die Zwischenprodukte zur Herstellung von NaSICON wurden jeweils mittels SA-SSR nach Kalzinieren für 4 h hergestellt. A steht für das Zwischenprodukt ohne die erfindungsgemäße Additive und ohne weiteres Erhitzen. B bis H stehen für die durch weiteres Erhitzen hergestellten Materialien bzw.
Komponenten. Es wurde jeweils für 6 h erhitzt (gesintert). B steht für ein Sintern bei 900 °C ohne die erfindungsgemäße Additive (herkömmliches Verfahren bei reduzierter Temperatur). H steht für ein Sintern bei 1260 °C ohne die erfindungsgemäße Additive (herkömmliches Verfahren). C bis G stehen für die mit den erfindungsgemäßen Additiven hergestellten Materialien bzw. Komponenten. C steht für ein Sintern bei 850 °C; D steht für ein Sintern bei 900 °C; E steht für ein Sintern bei 950 °C; F steht für ein Sintern bei 1000 °C; G steht für ein Sintern bei 1050 °C.
Es zeigt sich, dass bei A eine völlig andere Kristallstruktur vorliegt. Es sind weniger als 5% oder weniger als 1 % als NaSICON-Phase enthalten. B zeigt ein schlechtes Ergebnis. Die reine Temperaturreduktion ohne Additive führ also nicht zur gewünschten NaSICON- Phase. Es sind nur ca. 20% als NaSICON-Phase enthalten; der Einfluss der Nebenphase (engl.: „secondary phase“) ist stark. Die mit der Raute (#) gekennzeichneten Peaks kennzeichnen eine Na2ZrSiO?-Phase. C bis G sind alle vergleichbar mit H, also der NaSICON-Phase, die durch das herkömmliche Verfahren hergestellt wurde. Die mit dem Stern (*) gekennzeichneten Peaks kennzeichnen eine ZrO2-Nebenphase. Diese lässt sich jedoch nie vollständig vermeiden und ist hier nicht sehr präsent. Mindestens 99% liegen als gewünschte NaSICON-Phase vor.
Die verringerte Temperatur beim Sintern von Komponenten ist wahrscheinlich zumindest anteilig auf ein Flüssig-Phasen-Sintern zurückzuführen, das durch die genutzten Additive auftritt. Durch eine sich formende Schmelze werden hierbei Lücken geschlossen. Zudem ist von einem reaktiven Sintern auszugehen, welches insbesondere bei der Ausbildung der Kristallstruktur beim Herstellen von NaSICON auftritt.
Bei Abwandlungen der Versuche haben Mischungsverhältnisse von 0,036 g/g sowie von 0,142 g/g geringere lonenleitfähigkeiten erzielt. Demzufolge sind Mischungsverhältnisse zwischen 0,036 g/g sowie von 0,142 g/g zu bevorzugen. Allerdings sind die erreichten lonenleitfähigkeiten auch im Falle ungünstiger Mischungsverhältnisse immer noch viel besser als ohne die erfindungsgemäßen Additive. Die hier und oben genannten Mischungsverhältnisse zeigen bei Verwendung von NaOH besonders gute Ergebnisse. Bei anderen Natriumquellen können leicht veränderte Mischungsverhältnisse optimale Ergebnisse erzielen.
In Experiment 1 b wurde H3BO3 bereits bei der Herstellung der Mischung von Edukten, insbesondere in Form des Gels, beispielsweise mittels SA-SSR, hinzugefügt. Das Hinzufügen erfolgte insbesondere zeitgleich mit Natrium- und/oder Zirkonium-Nitrat. Dadurch muss das Additiv nicht nachträglich mit dem Zwischenprodukt zur Herstellung von NaSICON vermischt werden.
Tabelle 2 zeigt die Sinterparameter analog zu Tabelle 1 oben. Es wird auf die obigen Erläuterungen verwiesen. Wenn nichts anderes angegeben ist, erfolgte das Sintern jeweils für 6 h. In einem Fall wurde zusätzlich zur uniaxialen Kraft ein isostatischer Druck aufgebracht.

Aufgrund der unterschiedlichen Herstellungsverfahren kann die gebildete NaSICON- Verbindung anders zusammengesetzt sein. Eine allgemeine Strukturformel kann wie folgt lauten: Na1+x+2yZr2SixP3 x yByO12i WObei ein optimales Fenster für y zwischen 0,1 und 0,4 und bevorzugt zwischen 0,2 und 0,3 vorhanden ist, entsprechend der Bor- Konzentration des erfindungsgemäßen Additivs. Hierbei sind die Zahlen der Einwaage so gerechnet, als würde Bor in die NaSICON-Struktur eingebaut. Beim Sintern kann es aber auch zu einer Bor-haltigen Sekundärphase kommen, die sich an der Korngrenze bildet und nicht in die Kristallstruktur eingebaut wird. Vielmehr handelt es sich bei der angegebenen Strukturformel um die molare Elemente-Verteilung im gesamten Material und nicht zwangsläufig um eine chemische Strukturformel der vorliegenden Phase(n).
Je nach Anforderungen, beispielsweise an die Leitfähigkeit der NaSICON-Verbindung, kann x z. B. zwischen 1 ,4 und 2,2 liegen, bevorzugt zwischen 1 ,6 und 2,0. Es zeigt sich, dass auch hier bereits bei niedriger Temperatur (850 °C) die Bildung der richtigen NaSICON-Phase erfolgt, wenngleich die Dichte und die lonenleitfähig keit nicht ganz an die in Experiment 1a erreichten herankommen.
Experiment 2
Die Ausgangsstoffe Na2CO3, ZrSiO4, SiO2, NH4H2PO4 wurden im stöchiometrischen Verhältnis eingewogen und in einer Planetenkugelmühle mit ZrO2-Mahlkugeln in Ethanol gemahlen. Auf diese Weise wurde eine Mischung von Edukten zur Herstellung von NaSICON erhalten. Zum gemahlenen Pulver wurden die erfindungsgemäßen Additive in einem molaren Verhältnis von 3 mol NaOH je mol H3BO3 gegeben. Je Gramm des gemahlenen Pulvers wurden 0,071 g des Gemischs der Additive zugegeben. Das gewonnene Pulver wurde zu Pellets gepresst und gesintert (900 °C, bzw. 1050 °C).
Figur 2 zeigt ein Röntgendiffraktogramm der verschiedenen Proben (zu den Achsen vergl. Figur 1 oben), die nach herkömmlichen und erfindungsgemäßen Verfahren hergestellt worden sind. Die Edukte zur Herstellung von NaSICON wurden jeweils mittels SSR hergestellt. Es wurde jeweils für 6 h erhitzt (gesintert). A steht für die Mischung aus Edukten ohne die erfindungsgemäße Additive und Sintern bei 1260 °C (herkömmliches Verfahren). B steht für ein Sintern bei 1050 °C mit den erfindungsgemäßen Additiven. C steht für ein Sintern bei 900 °C mit den erfindungsgemäßen Additiven. Die mit dem Stern (*) gekennzeichneten Peaks kennzeichnen wie bereits in Figur 1 eine ZrO2-Nebenphase.
Es zeigt sich, dass auch hier bei deutlich niedrigerer Sintertemperatur mit einer einzelnen Temperaturbehandlung die richtige Kristallstruktur der NASICON-Phase erhalten werden kann, sowie eine gute Verdichtung und ionische Leitfähigkeit. Dies ist mittels Festkörperreaktion (SSR) möglich. Hier liegen mindestens 90%, insbesondere mindestens 95 % als gewünschte NaSICON-Phase vor. Daneben können etwa 2-3 % als ZrO2-Nebenphase vorliegen.
Figur 3 zeigt in einer vereinfachten, schematischen und nicht maßstabsgetreuen Darstellung eine Feststoffbatteriezelle 35. Da eine Feststoffbatterie 30 auch aus einer einzelnen Feststoffbatteriezelle 35 bestehen kann, zeigt Figur 3 zudem eine Feststoffbatterie 30. Üblicherweise enthält eine Feststoffbatterie 30 jedoch eine Vielzahl an Feststoffbatteriezellen 35, die insbesondere in Reihe oder parallel geschaltet sind.
Diese können über einen Stromsammler, beispielsweise in Form einer Cu-Folie, miteinander verbunden sein.
Die Feststoffbatteriezelle 35 enthält zwei Elektroden 21 , die beidseitig an gegenüberliegenden Seiten des Separators 22 angeordnet sind. Es handelt sich somit um eine Vollzelle. Der Separator 22 fungiert als Feststoffelektrolyt und ist ionenleitend, jedoch nicht oder nur sehr geringfügig elektronenleitend (elektrisch leitend) ausgestaltet.
Die Feststoffbatteriezelle 35 kann symmetrisch sein und als Aktivmaterial der Elektroden 21 NNFM (Nao,67[Feo,iNio,iMno,8]02) umfassen. Die Elektrode 21 kann eine Anode oder eine Kathode sein. Diese können gleich oder unterschiedlich aufgebaut sein. So kann beispielsweise eine Na-Metall-Anode vorliegen. Der Festelektrolyt bzw. Separator 22 besteht insbesondere aus NaSICON. Die Feststoffbatteriezelle 35 wurde insbesondere gemäß Experiment 3 hergestellt und in einem Schritt gesintert.
Experiment 3
Zur Herstellung einer freistehenden bzw. einzelnen Elektrode 21 wurde das Aktivmaterial NNFM zusammen mit Edukten zur Herstellung von NaSICON und/oder Zwischenprodukten zur Herstellung von NaSICON zusammen mit den erfindungsgemäßen Additiven angeordnet und gemeinsam bei 900 °C gesintert.
Figur 4 zeigt ein Röntgendiffraktogramm der verschiedenen Proben (zu den Achsen vergl. die analog aufgebaute Figur 1 oben), die nach herkömmlichen und erfindungsgemäßen Verfahren hergestellt worden sind. A steht für kristallines Aktivmaterial NNFM. B steht für eine Mischung aus Edukten zur Herstellung von NaSICON mit den erfindungsgemäßen Additiven und Sintern bei 900 °C. C steht für eine Mischung aus Edukten zur Herstellung von NaSICON mit den erfindungsgemäßen Additiven und NNFM und Sintern bei 900 °C. D steht für die Mischung eines Zwischenproduktes zur Herstellung von NaSICON (insbesondere ein kalziniertes Zwischenprodukt nach SA-SSR, vergl. Experiment 1 ) mit den erfindungsgemäßen Additiven und NNFM und Sintern bei 900 °C. Das Sintern, also Erhitzen, erfolge jeweils für 6 Stunden. Die mit dem Stern * gekennzeichneten Peaks kennzeichnen wie bereits in Figur 1 eine ZrO2-Nebenphase.
Es zeigt sich, dass bei der niedrigeren Sintertemperatur mit einer einzelnen Temperaturbehandlung die richtige Kristallstruktur der NASICON-Phase und der NNFM-
Phase erhalten werden kann, sowie eine gute Verdichtung. Dies ist z. B. mittels Festkörperreaktion (SSR) möglich. Hier liegen in Summe mindestens 90%, insbesondere mindestens 95 % als gewünschte NaSICON-Phase und NNFM-Phase vor.
Experiment 4
Zur Herstellung der Elektroden 21 wurde das Aktivmaterial NNFM zusammen mit Edukten zur Herstellung von NaSICON oder Zwischenprodukten zur Herstellung von NaSICON zusammen mit den erfindungsgemäßen Additiven angeordnet. Zur Herstellung des Elektrolyten bzw. des Separators 22 wurden Edukte zur Herstellung von NaSICON oder Zwischenprodukte zur Herstellung von NaSICON zusammen mit den erfindungsgemäßen Additiven angeordnet. Die jeweiligen Mischungen wurden insbesondere in der in Figur 3 gezeigten Abfolge angeordnet und gemeinsam gesintert, um in einem einzigen Sinterschritt die Feststoffbatteriezelle 35 zu erhalten.
Figur 5 zeigt ein Diagramm vom Laden und Entladen einer symmetrischen Batteriezelle, die mit dem erfindungsgemäßen Verfahren hergestellt wurde. Dabei handelt es sich um die Batteriezelle aus Figur 3. Die erste Ladung 1st L ist gekennzeichnet. Im kleineren Diagramm ist die Effizienz Eff über die Zyklus-Nr. ZN aufgetragen. Es zeigt sich, dass die Batteriezelle erfolgreich und mit sehr guter coulombischer Effizienz oberhalb von 97% mehrfach geladen und entladen werden konnte.
Experiment 5
Zur Herstellung einer Elektrode 21 wurde das Aktivmaterial NNFM zusammen mit Edukten zur Herstellung von NaSICON oder Zwischenprodukten zur Herstellung von NaSICON zusammen mit den erfindungsgemäßen Additiven angeordnet. Zur Herstellung des Elektrolyten bzw. des Separators 22 wurden Edukte zur Herstellung von NaSICON oder Zwischenprodukte zur Herstellung von NaSICON zusammen mit den erfindungsgemäßen Additiven angeordnet. Die jeweiligen Mischungen wurden wie in Figur 6 dargestellt angeordnet und gemeinsam gesintert. In einem weiteren Schritt kann metallisches Natrium als weitere Elektrode 21 , insbesondere als Anode, auf den Separator 22 aufgebracht werden, um eine Feststoffbatteriezelle zu erhalten.
Figur 7 zeigt ein schematisch ein erfindungsgemäßes Verfahren. Es werden ein Ausgangsmaterial 1 , eine Natriumquelle 2 sowie H3BO3 gemischt. Es erfolgt ein
gemeinsames Erhitzen 5 der Mischung. Es resultiert ein Material 10 für eine Feststoffbatterie und/oder eine Komponente 20 für eine Feststoffbatterie.
Figuren 8 und 9 zeigen Diagramme vom Laden und Entladen einer Batteriezelle, die mit dem erfindungsgemäßen Verfahren hergestellt wurde. Hierbei handelt es sich um die Batteriezelle aus Figur 6, nämlich eine Vollzelle mit einer Natrium-Anode, einem Separator aus NaSICON, das mittels der erfindungsgemäßen Additive hergestellt wurde, sowie einer Mischelektrode (Kathode) aus NNFM und NaSICON, das mittels der erfindungsgemäßen Additive hergestellt wurde. Die Kathode und der Separator wurden in einem Schritt zusammen hergestellt. Figur 8 zeigt die Ladezyklen über die Zeit time und Figur 9 zeigt eine Darstellung analog zu Figur 5. Es zeigt sich, dass die Batteriezelle erfolgreich mehrfach geladen und entladen werden konnte.
In einer Ausführungsform erfolgt das Erhitzen über eine Zeitdauer von wenigstens 2 h, insbesondere wenigstens 3 h und/oder von weniger als 6 h, insbesondere weniger als 5 h. Aufgrund der erfindungsgemäßen Additive ist ein längeres Erhitzen nicht notwendig.
In einer Ausführungsform erfolgt lediglich ein einmaliges Erhitzen. Dies kann insbesondere bei Herstellung von einem NaSICON enthaltenden Material unter Verwendung eines Ausgangsmaterials enthaltend Edukte zur Herstellung von NaSICON oder bei Herstellung einer Komponente für eine Feststoffbatterie unter Verwendung eines Ausgangsmaterials enthaltend NaSICON der Fall sein. Ein zweifaches oder gar häufigeres Erhitzen bzw. Sintern ist aufgrund der erfindungsgemäßen Additive nicht notwendig.
In einer Ausgestaltung ist das Ausgangsmaterial so beschaffen, dass es einen Natriumgehalt aufweist, der stöchiometrisch der dem im herzustellenden NaSICON enthaltenen Natrium entspricht. Mit anderen Worten ist das Ausgangsmaterial so beschaffen, dass es - zumindest bezogen auf den Natriumgehalt - stöchiometrisch zur Herstellung von NaSICON geeignet ist. Da zusätzlich die Natriumquelle zugegeben wird, wird insgesamt mehr Natrium eingesetzt, als stöchiometrisch für die Herstellung des NaSICON notwendig ist. In einer Ausgestaltung ist der Natriumgehalt in einer Mischung aus dem Ausgangsmaterial und der Natriumquelle für die Herstellung des NaSICON überstöchiometrisch.
In einer Ausgestaltung ist die lonenleitfähigkeit des hergestellten NaSICON enthaltenden Materials oder der hergestellten Komponente größer als 1 mS/cm bei 25°C, insbesondere größer als 1 ,2 mS/cm und bevorzugt größer als 1 ,5 mS/cm, besonders bevorzugt größer als 1 ,8 mS/cm. In einigen Ausführungsbeispielen ist die lonenleitfähigkeit des hergestellten NaSICON enthaltenden Materials oder der hergestellten Komponente größer als 2 mS/cm, insbesondere größer als 2,5 mS/cm und bevorzugt größer als 3 mS/cm. Wie beschrieben kann aufgrund der erfindungsgemäßen Additive eine besonders hohe lonenleitfähigkeit erreicht werden. In einer besonders bevorzugten Ausführungsform beträgt die lonenleitfähigkeit mehr als 0,5 mS/cm und weniger als 3 mS/cm.
In einer Ausgestaltung erfolgt das Erhitzen derart, dass keine Schmelze hergestellt wird. Damit ist gemeint, dass das Ausgangsmaterial oder die Ausgangsmaterialen nicht vollständig und auch nicht weitgehend geschmolzen werden. Dies gilt beispielsweise für die Verwendung von kalzinierten Edukten zur Herstellung von NaSICON, wie in Experiment 1 oben beschrieben. Insbesondere erfolgt das Erhitzen bis zu einer Temperatur unter der Schmelztemperatur des verwendeten Ausgangsmaterials oder der verwendeten Ausgangsmaterialien. Die erfindungsgemäßen Additive sind davon unabhängig und können ganz oder teilweise schmelzen.
In einer Ausgestaltung werden Na2COs und NH4H2PO4 verwendet und/oder es erfolgt ein reaktives Sintern. Hierbei kann es zu einem teilweisen und/oder vorübergehenden Schmelzen der Ausgangsstoffe und/oder von Zersetzungsprodukten der Ausgangsstoffe kommen.
In einer Ausgestaltung ist das hergestellte Material weitgehend kristallin. Insbesondere weist ein Anteil von zumindest 80%, bevorzugt zumindest 90% und insbesondere zumindest 95%, des hergestellten Materials eine NaSICON-Kristallstruktur auf.
In einer Ausgestaltung ist die NaSICON enthaltende Phase der hergestellten Komponente weitgehend kristallin. Die Komponente kann unterschiedliche Materialien aufweisen. Typischerweise ist eines davon NaSICON oder enthält zumindest NaSICON. Dieses Material ist in dieser Ausgestaltung weitgehend kristallin. Es wird in dieser Ausgestaltung also keine Glasphase oder nur in unwesentlichem Umfang Glasphase hergestellt. Insbesondere weist ein Anteil von zumindest 80%, bevorzugt zumindest 90%
und insbesondere zumindest 95% der NaSICON enthaltenden Phase der Komponente eine NaSICON-Kristallstruktur auf.
In einer Ausgestaltung ist ein Mischungsverhältnis der Natriumquelle und H3BO3 größer als 1 mol Na/ mol H3BO3, insbesondere größer als 2 mol Na/ mol H3BO3 und/oder kleiner als 6 mol Na/ mol H3BO3, insbesondere kleiner als 4 mol Na/ mol H3BO3. Bevorzugt ist das Mischungsverhältnis ungefähr 3 mol Na/ mol H3BO3. Diese überstöchiometrische Natrium-Dosierung hat sich als optimal zur Erreichung einer hohen lonenleitfähigkeit und einer hohen relativen Dichte herausgestellt.

Claims
1. Verfahren zur Herstellung eines Materials (10) für eine Feststoffbatterie (30) und/oder einer Komponente (20) für eine Feststoffbatterie (30), bei dem wenigstens ein Ausgangsmaterial (1) gemeinsam mit einer Natriumquelle (2) und H3BO3 auf eine Temperatur zwischen 600 °C und 1300 °C erhitzt wird (5).
2. Verfahren nach Anspruch 1 , dadurch gekennzeichnet, dass die Temperatur unterhalb von 1100 °C, insbesondere unterhalb von 1000 °C und bevorzugt unterhalb von 900 °C liegt.
3. Verfahren nach einem der vorhergehenden Ansprüche, dadurch gekennzeichnet, dass als Natriumquelle (2) NaOH verwendet wird.
4. Verfahren nach einem der vorhergehenden Ansprüche, dadurch gekennzeichnet, dass ein NaSICON enthaltendes Material (10) für eine Feststoffbatterie (30) hergestellt wird, wobei das Ausgangsmaterial (1) Edukte zur Herstellung von NaSICON enthält.
5. Verfahren nach einem der vorhergehenden Ansprüche, dadurch gekennzeichnet, dass eine Komponente (20) für eine Feststoffbatterie (30) hergestellt wird, wobei das Ausgangsmaterial (1) zumindest ein Edukt zur Herstellung von NaSICON enthält.
6. Verfahren nach einem der vorhergehenden Ansprüche, dadurch gekennzeichnet, dass eine Komponente (20) für eine Feststoffbatterie (30) hergestellt wird, wobei das Ausgangsmaterial (1) zumindest ein Zwischenprodukt zur Herstellung von NaSICON enthält.
7. Verfahren nach einem der vorhergehenden Ansprüche, dadurch gekennzeichnet, dass eine Komponente (20) für eine Feststoffbatterie (30) hergestellt wird, wobei das Ausgangsmaterial (1) NaSICON enthält.
8. Verfahren nach einem der vorhergehenden Ansprüche, dadurch gekennzeichnet, dass das wenigstens eine Ausgangsmaterial (1) in Pulverform vorliegt, mit der Natriumquelle (2) und dem H3BO3 gemischt wird, in Form gepresst wird und anschließend erhitzt wird (5).
Verfahren nach einem der vorhergehenden Ansprüche, dadurch gekennzeichnet, dass als Komponente (20) eine Elektrode (21) oder ein Separator (22) hergestellt wird. Verfahren nach einem der vorhergehenden Ansprüche, dadurch gekennzeichnet, dass die Komponente (20) eine Elektrode (21) und einen Separator (22) umfasst, wobei die Elektrode (21) und der Separator (22) gemeinsam erhitzt werden (5) und auf diese Weise gemeinsam in einem Schritt hergestellt werden. Verfahren nach einem der vorherigen Ansprüche, dadurch gekennzeichnet, dass eine Komponente (20) für eine Feststoffbatterie (30) hergestellt wird, wobei die Komponente (20) eine Feststoffbatteriezelle (35) aus einem Separator (22) und zwei Elektroden (21) ist. Verfahren nach dem vorherigen Anspruch, dadurch gekennzeichnet, dass die Feststoffbatteriezelle (35) eine symmetrische Feststoffbatteriezelle (35) mit zwei Elektroden (21) gleicher Art ist. Verfahren nach einem der vorherigen Ansprüche, dadurch gekennzeichnet, dass das Erhitzen (5) in einer Sauerstoff enthaltenden Atmosphäre erfolgt. Feststoffbatteriezelle (35), hergestellt nach dem Verfahren gemäß einem der vorhergehenden Ansprüche, umfassend einen Separator (22) und zwei Elektroden (21). Feststoffbatteriezelle (35) nach dem vorhergehenden Anspruch, dadurch gekennzeichnet, dass zumindest eine der zwei Elektroden (21) NNFM und NaSICON umfasst und/oder der Separator (22) NaSICON umfasst. Feststoffbatteriezelle (35) nach einem der zwei vorhergehenden Ansprüche, dadurch gekennzeichnet, dass eine der zwei Elektroden (21) aus Natrium hergestellt ist.
