TITRE : PROCEDE DE FABRICATION D’UN AIMANT MULTIPOLAIRE A FLUX ORIENTE
Domaine technique de l'invention
L’invention concerne un procédé de fabrication d’un aimant, et en particulier d’un aimant multipolaire à flux orienté pour un rotor de machine électrique de type moteur électrique, générateur ou capteur, et un outillage permettant de mettre en œuvre ce procédé.
Arrière-plan technique
L’état de l’art comprend les documents DE-10/2015-006916- A1 et US-2017/170695-A1 .
Il existe deux types d’aimants, les aimants unidirectionnels, qui présentent une orientation unidirectionnelle entre leurs deux pôles Nord et Sud, et les aimants à orientation variable, qui présentent une orientation variable de manière continue entre leurs deux pôles Nord et Sud.
Ces derniers présentent des lignes de champ dissymétriques de part et d’autre de l’aimant, et sont appelés pour cette raison aimants à flux orientés car les champs qu’ils génèrent sont d’intensité plus élevée d’un côté de l’aimant que de l’autre par rapport à l’orientation Nord /Sud.
Cette propriété trouve particulièrement son intérêt dans le cadre de la fabrication d’aimants annulaires multipoles. Ces aimants permettent de limiter les fuites magnétiques lorsqu’ils sont mis en œuvre dans des machines électriques.
Ainsi, un aimant annulaire multipolaire à flux orienté constitue un réseau d’aimants dit de Halbach qui présente l’avantage d’accroître le champ magnétique d'un côté de l’aimant tout en éliminant presque totalement le champ magnétique de l'autre côté.
Lorsqu’un tel aimant est mis en œuvre dans un rotor d’une machine électrique, cette configuration permet de disposer de lignes de champ orientées majoritairement vers l’extérieur du rotor, c’est à dire vers son stator, avec un champ magnétique globalement de plus forte intensité, et des lignes de champ quasiment inexistantes vers l’intérieur du rotor. Ceci permet par conséquent d’obtenir des machines électriques dotées d’un meilleur rendement qu’une machine électrique dotée d’aimants traditionnels.
La magnétisation de tels aimants est largement connue de l’état de la technique et est notamment documentée par le document WO-97/37362-A1
Dans le cadre de la fabrication d’un rotor de machine électrique, un tel aimant présente aussi l’avantage d’être monobloc. En effet, dans une conception conventionnelle utilisant des aimants unidirectionnels, il est nécessaire de coller un grand nombre de ces aimants sur un support annulaire. Une telle opération est peu avantageuse en termes de temps de fabrication et de coût, alors qu’une conception mettant en œuvre un aimant monobloc permet de réduire les temps de fabrication.
Le document EP-3637060-A2 décrit un procédé de fabrication d’un tel aimant. Conventionnellement, un tel procédé comprend une première étape au cours de laquelle on sélectionne des matériaux destinés à fournir des poudres métalliques pour
aimant. Ces matériaux sont fondus dans un four à induction, puis les lingots obtenus subissent une première phase de broyage pour obtenir des grains de taille proche de 500pm et qui sont ensuite pulvérisés par broyage à boulets ou broyage à jet de gaz sous pression pour atteindre une taille proche de 10pm.
Puis, s’ensuit une deuxième étape au cours de laquelle on mélange ces poudres, une troisième étape au cours de laquelle on dispose les poudres dans un moule, et une quatrième étape au cours de laquelle les poudres sont pressées à température ambiante en même temps qu’elles sont soumises à un champ magnétique généré par un premier outillage de magnétisation.
Puis, au cours d’une cinquième étape, on arrête le champ magnétique généré par le premier outillage de magnétisation, et au cours d’une sixième étape, on densifie l’ébauche d’aimant ainsi obtenue par un procédé de frittage conventionnel. Cette ébauche peut alors être usinée au cours d’une septième étape, puis magnétisée définitivement au cours d’une huitième étape de magnétisation finale.
Ce procédé présente plusieurs inconvénients.
En premier lieu, cette méthode est limitée à l’obtention de formes simples et aisées à démouler.
En second lieu, les étapes de pressage à température ambiante, densification, et magnétisation finale sont dissociées et généralement réalisées dans des outillages indépendants, ce qui augmente la complexité de la gamme de production et engendre des durées de fabrication élevées. Elle induit également une problématique de repositionnement de l’ébauche d’aimant à magnétiser entre les différentes étapes, afin de renforcer le champ magnétique final de l’aimant, puisqu’au cours de la huitième étape
de magnétisation finale, l’ébauche doit être orientée dans la même position qu’au cours de la quatrième étape. Ce point est d’autant plus critique pour les aimants Shaped Field, pour lesquels l’écart angulaire entre l’étape de magnétisation à froid et après densification doit être minimisé.
En troisième lieu, l’étape de densification est bien souvent réalisée sans que l’ébauche ne soit maintenue en pression, en frittage dit « libre » , ce qui nécessite, pour atteindre des niveaux de densification élevés supérieurs à 90%, des temps et des températures de densification importants.
Enfin, les étapes de magnétisation à froid nécessitent beaucoup d’énergie pour saturer le matériau, et donc des outillages de magnétisation de forte capacité, ce qui est limitant dans le cas de la création d’un champ tournant car l’énergie totale consommée est répartie sur une large gamme de domaines angulaires du champ, avec pour conséquence une réduction de l’amplitude du champ pour chaque orientation.
Il existe donc un réel besoin pour un procédé de fabrication permettant de fabriquer un aimant multipolaire à flux orienté en un nombre réduit d’étapes.
Résumé de l'invention
L’invention remédie à ces inconvénients en proposant un nouveau procédé de fabrication dans lequel les étapes de pressage à température ambiante et de densification sont réalisées dans un même outillage et dans lequel l’étape de densification est réalisée par frittage flash SPS, (acronyme anglo-saxon de Spark Plasma Sintering), ou frittage à plasma d’arc.
Dans ce but, l’invention propose un procédé de fabrication d’un aimant de rotor d’une machine électrique, ledit procédé
comportant une première phase de réalisation d’une ébauche d’aimant comprenant :
- une première étape au cours de laquelle on fournit des poudres métalliques et/ou céramiques pour aimant,
- une deuxième étape au cours de laquelle on mélange lesdites poudres,
- une troisième étape au cours de laquelle on dispose lesdites poudres dans un moule et on dispose un premier outillage de magnétisation autour dudit moule,
- une quatrième étape de pressage sous champ magnétique au cours de laquelle on presse lesdites poudres à température ambiante pour obtenir l’ébauche d’aimant, et on les soumet simultanément à un champ magnétique généré par le premier outillage de magnétisation,
- une cinquième étape au cours de laquelle on arrête le champ magnétique généré par le premier outillage de magnétisation, et
- une sixième étape au cours de laquelle on densifie l’ébauche d’aimant, ledit procédé comportant en outre une deuxième phase de finition de l’ébauche d’aimant comprenant au moins une étape d’usinage de l’ébauche d’aimant et une étape de magnétisation finale de l’ébauche d’aimant, pour obtenir l’aimant, caractérisé en ce que, au cours de la troisième étape, le moule est disposé dans une enceinte de densification, en ce que la sixième étape est réalisée par frittage flash SPS dans ladite enceinte de densification.
Ainsi, le procédé faisant l’objet de l’invention permet de réaliser les étapes de pressage à température ambiante et de densification dans un même outillage, ce qui élimine les temps de transfert d’un outillage à l’autre et les erreurs de positionnement angulaire. De plus, la conduite de l’étape de densification par
frittage flash SPS permet de réduire substantiellement la durée de cette étape car il n’est dès lors plus nécessaire de procéder à une longue remontée en température de l’enceinte dans laquelle est réalisée la densification.
Selon une autre caractéristique du procédé, la deuxième phase de finition de l’ébauche d’aimant comporte, selon une première variante :
- une septième étape au cours de laquelle on laisse refroidir l’ébauche d’aimant jusqu’à une température de Curie de l’aimant,
- une huitième étape formant l’étape de magnétisation finale au cours de laquelle on soumet à nouveau l’ébauche d’aimant à un champ magnétique généré par le premier outillage de magnétisation, et
- une neuvième étape d’usinage de l’ébauche d’aimant hors du moule, à l’issue de laquelle on obtient l’aimant.
Dans cette première variante, les étapes de pressage à température ambiante, de densification et de magnétisation sont avantageusement toutes conduites dans le même outillage, ce qui permet un gain de temps substantiel et une diminution du nombre d’outillages mis en jeu.
La huitième étape de densification, qui est conduite pendant que l’ébauche d’aimant se refroidit en étant encore à une température proche de sa température de Curie permet en outre de magnétiser fortement le matériau tout en limitant l’énergie consommée par le premier outillage de magnétisation, car l’orientation des domaines magnétiques ou domaines de Weiss dans le matériau est plus facile à réaliser et moins énergivore à une température proche de la température de Curie.
Selon une autre caractéristique du procédé, la deuxième phase de finition de l’ébauche d’aimant comporte, selon une deuxième variante :
- une septième étape d’usinage de l’ébauche d’aimant hors du moule,
- une huitième étape au cours de laquelle on dispose l’ébauche d’aimant dans un second outillage de magnétisation indépendant du moule selon une orientation analogue à une position occupée par l’ébauche d’aimant dans le premier outillage de magnétisation à l’issue de la quatrième étape, et
- une neuvième étape formant l’étape de magnétisation finale au cours de laquelle on soumet à nouveau l’ébauche d’aimant à un champ magnétique généré par le second outillage de magnétisation indépendant du moule.
Dans cette deuxième variante, les étapes de pressage à température ambiante et de densification sont avantageusement conduites dans le même outillage, ce qui permet un gain de temps substantiel et une diminution du nombre d’outillages mis en jeu. L’étape de magnétisation est, quant à elle, réalisée dans un second outillage de magnétisation indépendant du moule. Ceci permet de libérer le moule pour préparer un autre aimant.
Selon une autre caractéristique du procédé, dans la deuxième phase de finition de l’ébauche d’aimant, selon une troisième variante, la neuvième étape de magnétisation peut aussi être réalisée dans un second outillage de magnétisation indépendant du moule consistant en un stator d’une machine électrique destinée à recevoir l’aimant. Cette neuvième étape (ET’9) de magnétisation est donc une magnétisation in situ.
Selon une autre caractéristique du procédé, au cours de la quatrième étape de pressage sous champ magnétique, on
presse les poudres sous une pression croissante inférieure à 10OMpa.
Selon une autre caractéristique du procédé, au cours de la sixième étape, on densifie la poudre en élevant rapidement sa température entre 900 et 1200°C.
L’invention concerne aussi un dispositif pour la mise en œuvre du procédé de fabrication du type décrit précédemment, qui comporte au moins :
- un moule métallique comprenant une matrice fixe délimitant une cavité et au moins un poinçon qui est complémentaire d’une section de la cavité, et qui est mu par une presse hydraulique entre une position hors de la cavité et une position dans laquelle il obture la cavité et pénètre dans ladite cavité selon une course déterminée,
- un outillage de frittage flash SPS comprenant au moins un générateur de courant pulsé, des moyens conducteurs de courant agencés dans ladite matrice et ledit poinçon, et une enceinte contenant le moule apte à être sélectivement mise au vide ou remplie d’un gaz neutre, et
- un premier outillage de magnétisation, comportant un circuit magnétique annulaire logé dans l’enceinte et entourant le moule.
Selon d’autres caractéristiques du dispositif :
- le dispositif comporte de surcroît un écran thermique annulaire interposé entre le moule et le circuit magnétique,
- le dispositif comporte de surcroît un échangeur de refroidissement annulaire agencé autour du circuit magnétique à l’intérieur de l’enceinte,
- le dispositif est configuré pour la fabrication d’un aimant annulaire multipolaire à flux orienté d’axe X , et:
• la cavité du moule est annulaire d’axe X,
• le circuit magnétique annulaire du premier outillage de magnétisation comporte un noyau magnétique sensiblement annulaire traversé d’axe X par une pluralité de bobines magnétiques d’axes parallèles à l’axe X et distribuées angulairement de manière régulière autour dudit axe X.
- le noyau magnétique est traversé par un nombre de bobines magnétiques compris entre 4 et 16, et de préférence entre 8 et 16,
- le moule est en graphite ou à base de carbures de Tungstène ou de carbures ternaires,
- les moyens conducteurs de courant sont des conducteurs en graphite.
L’invention concerne également une installation de fabrication d’un aimant annulaire multipolaire à flux orienté d’axe X conformément aux deuxième et troisième variantes du procédé de fabrication décrit précédemment, caractérisée en ce qu’elle comporte un dispositif de fabrication et un second outillage de magnétisation externe audit dispositif de fabrication et de configuration similaire au premier outillage de magnétisation, apte à entourer l’ébauche d’aimant.
Selon une autre caractéristique de cette installation de fabrication, le second outillage de magnétisation est un stator d’une machine électrique dont un rotor est destiné à recevoir l’aimant à flux orienté.

Description détaillée de l’invention
La figure 1 illustre de manière schématique un aimant unidirectionnel 10 rectiligne connu en soi de l’état de la technique.
Comme l’illustre la flèche de la figure 1 , un tel aimant présente une orientation unidirectionnelle de son champ magnétique B entre ses deux pôles Nord N et Sud S et les lignes de champ 12 générées par l’aimant sont réparties sensiblement symétriquement de part et d’autre d’un axe Nord-Sud 14 de l’aimant 10.
Les aimants à orientation variable, tel que par exemple l’aimant 16 qui a été représenté à la figure 2, présentent une orientation variable de leur champ magnétique qui est ainsi susceptible de suivre plusieurs directions assimilables à des champs magnétiques B1 , B2, B3, B4, B5, etc. , entre leurs deux pôles Nord N et Sud S, et ce de manière continue entre leurs deux pôles Nord N et Sud S.
La conséquence pour ce type d’aimant est que les lignes de champ ne sont pas réparties symétriquement des deux côtés de l’aimant 16. Ainsi d’un côté de l’axe Nord-Sud 14, les lignes de champ 18 sont très rapprochées, signe d’un champ magnétique de forte intensité, alors que de l’autre côté de l’axe Nord-Sud 14, les lignes de champ 18 sont plus espacées, signe d’un champ magnétique de plus faible intensité.
Cette propriété trouve tout son intérêt dans le cadre de la fabrication d’un aimant annulaire destiné à équiper un moteur
électrique. Il est possible avec un tel aimant, lors de sa fabrication et en particulier de sa magnétisation, de maximiser le champ magnétique à l’intérieur ou à l’extérieur de cet aimant, de manière à réciproquement minimiser le champ magnétique, et donc les pertes magnétiques du côté opposé de l’aimant annulaire, c’est-à- dire réciproquement à l’extérieur ou à l’intérieur de l’aimant annulaire.
L’invention concerne plus particulièrement la fabrication d’un aimant annulaire pour un rotor de machine électrique pour lequel on cherche à maximiser le champ magnétique à l’extérieur de l’aimant afin de maximiser les champs magnétiques entre le rotor et le stator de la machine électrique qui entoure le rotor. Ceci permet d’améliorer le rendement de la machine électrique comportant un tel aimant annulaire.
La figure 3 représente un rotor 22 annulaire comportant une pluralité d’aimants 12 unidirectionnels. Un tel rotor 22 comporte un support 24 annulaire sur lequel sont collés des aimants 12 unidirectionnels. A titre d’exemple c’est un peu moins de 400 aimants 12 qui doivent être collés sur le support 24. Il s’agit là d’une opération extrêmement chronophage et qui ne permet pas d’obtenir un rotor 22 fournissant le meilleur rendement. En outre il subsiste toujours des risques de décollement des aimants, ce qui pourrait occasionner des dégâts irréversibles au moteur électrique.
En effet, un autre avantage des aimants annulaires multipolaires à flux orienté, outre le rendement qu’ils permettent à la machine électrique d’atteindre, est leur configuration monobloc. On a ainsi représenté à la figure 4 un rotor 26 comportant ainsi huit aimants 20 annulaires multipolaires à flux orienté. Cette configuration permet d’éviter l’emploi d’un support tel que le
support 24 précédemment décrit et réduit considérablement le nombre d’aimants à assembler.
La figure 5 illustre les étapes d’un procédé d’obtention conventionnel d’un aimant 20. Le procédé comporte principalement une première phase P1 de réalisation d’une ébauche d’aimant, et une deuxième phase P2 de finition de l’ébauche d’aimant
La première phase P1 de réalisation de l’ébauche d’aimant comporte une première étape ET1 au cours de laquelle on fournit des poudres métalliques pour aimant. Cette première étape ET1 comporte une sous-étape SET1 au cours de laquelle on collecte des matériaux bruts 28 tels que Samarium Sm, Cobalt Co, Fer Fe, Cuivre Cu, et Zirconium Zr. Puis la première étape ET1 comporte une sous-étape SET2 au cours de laquelle on fait fondre les matériaux bruts 28 dans un four à induction 30, puis une sous-étape SET3 au cours de laquelle on les broie dans une broyeuse 32 jusqu’à obtenir des particules de taille inférieure à 500 pm et une sous-étape SET4 au cours de laquelle on les pulvérise dans une installation 34 de broyage à boulets ou de broyage à jet de gaz sous pression jusqu’à obtenir des particules de taille inférieure à 10 pm.
Puis au cours d’une deuxième étape ET2, on mélange lesdites poudres, et au cours d’une troisième étape ET3 on dispose les poudres 36 dans un moule 38 et on dispose un premier outillage 40 de magnétisation autour de ce moule
Puis, au cours d’une quatrième étape ET4 de pressage sous champ magnétique, on presse les poudres 36 à température ambiante pour obtenir une ébauche d’aimant 42, et on les soumet simultanément à un champ magnétique B généré par le premier outillage de magnétisation 36. Cette opération a pour but, tout en les compactant, d’orienter les grains de la poudre selon une direction préférentielle suivant laquelle une magnétisation définitive ultérieure sera établie plus facilement que dans d’autres directions. On obtient une ébauche d’aimant 42.
Puis, au cours d’une cinquième étape ET5, on arrête le champ magnétique généré par le premier outillage de magnétisation, et au cours d’une sixième étape ET6 on densifie l’ébauche d’aimant 42 par un procédé de frittage conventionnel tel qu’un four 44.
A l’issue de cette première phase P1 de réalisation de l’ébauche d’aimant, intervient la deuxième phase P2 de finition de l’ébauche d’aimant 42. Cette deuxième phase P2 comprend au moins une étape d’usinage ET7 de l’ébauche d’aimant dans une machine d’usinage 46 et une étape de magnétisation ET8 finale de l’ébauche d’aimant dans un outillage de magnétisation 48, pour obtenir l’aimant 20 final.
Comme on l’a vu précédemment, dans ce procédé, les étapes de pressage à température ambiante ET4, de densification ET6 et de magnétisation ET8 finale sont dissociées et réalisées dans des outillages indépendants, ce qui augmente la complexité de la gamme de production et engendre des durées de fabrication élevées afin d’obtenir un aimant 20.
L’étape de densification est classiquement réalisée dans une enceinte chauffée à haute température tel que le four 44. L’introduction des ébauches d’aimant 42 dans le four 44 nécessite que celui-ci soit initialement à une température proche de la température ambiante avant de provoquer sa remontée en température, ce qui, compte tenu du fait que la densification en elle-même est une opération de longue durée nécessitant plusieurs heures induit un temps total d’immobilisation de l’ébauche d’aimant 42 dans le four qui est particulièrement élevé.
L’invention remédie à cet inconvénient en proposant un procédé dans lequel, au cours de la troisième étape ET3, le moule 38 est disposé dans une enceinte de densification, cette enceinte étant une enceinte particulière permettant, au cours de la sixième
étape ET6 de réaliser un frittage flash SPS dans cette enceinte de densification.
Le frittage flash SPS, acronyme anglo-saxon de Spark Plasma Sintering (SPS) est un procédé de frittage sous pression basé sur l’utilisation de l’effet Joule pour réaliser le chauffage et la densification des particules de poudre. La poudre à fritter est placée dans une matrice en graphite, acier, ou carbure de tungstène, entre deux électrodes conductrices, qui la soumettent en outre à une pression uniaxiale. Un courant continu de très forte intensité, de pulsations successives et de fréquence définie, traverse la matrice, les électrodes et la poudre, ce qui permet une montée en température très rapide et un frittage complet en quelques minutes.
Dans la pratique, les étapes ET3 à ET6 précédemment évoquées comme intervenant d’une part dans le moule 38 et d’autre part dans le four 44 interviennent selon le procédé de l’invention dans un seul dispositif 50 dont le principe a été représenté à la figure 6 sous une forme schématique. Ce dispositif 50 permet la formation d’une ébauche d’aimant 42 de forme cylindrique.
Conformément à l’invention, le dispositif 50 comporte au moins un moule métallique 38 comprenant une matrice fixe 52 délimitant une cavité 54 et au moins un poinçon 56. Le poinçon 56 est complémentaire d’une section de la cavité 54, et il est mu par un vérin 57 d’une presse hydraulique entre une position hors de la cavité 54 et une position dans laquelle il obture la cavité et pénètre dans ladite cavité 54 selon une course déterminée. Ici, le dispositif 50 a été représenté comme comportant deux poinçons 56 opposés, mais cette configuration n’est pas limitative de l’invention.
Le dispositif 50 comporte en outre un outillage de frittage flash SPS comprenant au moins un générateur de courant pulsé 58, des moyens conducteurs de courant 60 agencés dans la matrice 52 et les poinçons 56. Typiquement, ces moyens conducteurs de courants sont des conducteurs à base de graphite. L’outillage
comporte également une enceinte de densification 64 contenant le moule 38, qui est apte à être sélectivement mise au vide ou remplie d’un gaz neutre.
Le dispositif 50 comporte un premier outillage 66 de magnétisation, comportant un circuit magnétique 68 annulaire logé dans l’enceinte 64 et entourant le moule 38.
Avec le dispositif 50, on peut donc disposer les poudres d’une granulométrie <10 pm (Samarium-Cobalt SmCo, Néodyme NdFeB, Ferrites ou autres) utilisées au cours de l’étape ET3 pour concevoir un aimant. Ces poudres sont placées dans le moule 38 en graphite ou WC (carbures de Tungstène) ou céramique phase MAX (carbures ternaires), ayant la forme de la pièce à produire avec les poinçons 56 fermant la cavité 54 du moule. L’outillage de magnétisation 66 est positionné autour du moule 38 et l’ensemble est placé dans l’enceinte de densification 64.
Puis au cours de l’étape ET4, l’enceinte de densification 64 est mise sous vide et le champ magnétique produit par le premier outillage 66 de magnétisation est alors appliqué. Une pression croissante inférieure à 100 MPa est ensuite appliquée, sans chauffage, par les poinçons 56 sur le moule jusqu’à l’arrêt du déplacement des vérins 57.
Une fois cet état atteint, le champ magnétique est coupé en suivant l’étape ET5 et l’atmosphère dans l’enceinte de densification 64 est adaptée en injectant une atmosphère adaptée telle qu’un gaz neutre à la place du vide.
Au cours de l’étape ET6, une courant pulsé est fourni par le générateur 58 au moule 38 afin d’en élever rapidement la température entre 900 et 1200°C et ainsi de densifier la poudre. La contrainte exercée par les vérins 57 peut être pilotée durant cette étape, en la ramenant à 0 MPa puis en l’augmentant à nouveau suivant différents paliers, indépendamment. En tout état de cause, la pression appliquée reste inférieure à 100 MPa. Puis un palier de température est appliqué pendant une durée de 5 à 40 minutes
jusqu’à densification complète des poudres. On obtient alors l’ébauche d’aimant 42.
Comme l’illustrent les figures 1 1 et 12, après cette première phase P1 de réalisation de l’ébauche d’aimant 42 intervient une seconde phase P2 de finition de l’ébauche d’aimant 42 comprenant au moins une étape d’usinage de l’ébauche d’aimant 42 et une étape de magnétisation finale de l’ébauche d’aimant 42, pour obtenir l’aimant.
Cette deuxième phase P2 peut intervenir en partie dans le dispositif 50 ou hors du dispositif 50.
Selon une première variante de l’invention, comme représenté à la figure 13, la deuxième phase P2 de finition de l’ébauche d’aimant 42 comporte d’abord une septième étape ET7 au cours de laquelle la pression exercée par les poinçons 56 est retirée, le chauffage est coupé et on laisse refroidir l’ébauche d’aimant 42 jusqu’à une température de Curie de l’aimant. La température de refroidissement est par exemple pilotée à l’aide d’un thermocouple inséré dans le moule.
La température de Curie dépend de la nature des poudres 36 utilisées. A titre d’exemple, celle-ci est de 400 à 500°C pour des poudres de ferrite Fe, 700 à 900°C pour des poudres de Samarium- Cobalt SmCo et 300 à 400°C pour des poudres néodymes NdFeB.
Dans cette première variante, la deuxième phase P2 de finition de l’ébauche d’aimant 42 comporte ensuite une huitième étape ET8 formant l’étape de magnétisation finale au cours de laquelle on soumet à nouveau l’ébauche d’aimant 42 à un champ magnétique généré par le premier outillage 66 de magnétisation.
Cette configuration est particulièrement avantageuse car elle permet de réaliser la magnétisation finale de l’ébauche d’aimant 42 dans le dispositif 50 avec le même premier outillage 66 de magnétisation précédemment employé. L’ébauche d’aimant 42 sort donc du dispositif 50 pratiquement prête à être utilisée, et il n’est dès lors plus nécessaire de terminer sa finition qu’au cours
d’une neuvième étape ET9 d’usinage de l’ébauche d’aimant 42 hors du moule 38, à l’issue de laquelle on obtient l’aimant 20.
Selon des deuxième et troisième variantes de l’invention, comme représenté à la figure 14, l’ébauche d’aimant 42 est extraite du dispositif 50 à l’issue de la première phase P1 et la deuxième phase P2 de finition de l’ébauche d’aimant 42 intervient hors du dispositif 50, ce qui permet avantageusement de libérer celui-ci pour la fabrication de l’ébauche d’aimant 42 suivante.
Dans ces deuxième et troisième variantes de l’invention, la phase P2 de finition de l’ébauche d’aimant 42 comporte une septième étape ET’7 d’usinage de l’ébauche d’aimant 42 hors du moule.
Puis, au cours d’une huitième étape ET’8, on dispose l’ébauche d’aimant 42 dans un second outillage de magnétisation (non représenté) indépendant du moule 38, selon une orientation analogue à une position occupée par l’ébauche d’aimant 42 dans le premier outillage de magnétisation 66 à l’issue de la quatrième étape ET4. Cette disposition a pour but d’orienter l’ébauche d’aimant 42 conformément à la direction préférentielle selon laquelle, au cours de l’étape ET4, les grains de la poudre 42 ont été préalablement orientés. Pour mémoire cette direction préférentielle permet une magnétisation définitive ultérieure établie plus facilement. Puis, au cours d’une neuvième étape ET’9, on réalise la magnétisation de l’ébauche d’aimant 42 en soumettant à nouveau l’ébauche d’aimant 42 à un champ magnétique généré par le second outillage de magnétisation indépendant du moule 38.
Le second outillage de magnétisation est, dans la deuxième variante du procédé, un outillage de magnétisation spécifique dédié à cette seule tâche.
Toutefois, dans la troisième variante du procédé, la neuvième étape ET’9 peut avantageusement être réalisée en utilisant comme second outillage de magnétisation indépendant du moule un stator d’une machine électrique destinée à recevoir un
rotor comportant l’aimant. Cette configuration permet de se dispenser d’un second outillage de magnétisation spécifique, et de réaliser la magnétisation de l’ébauche d’aimant 42 du rotor in situ, directement dans la machine électrique.
On décrit à présent un dispositif 50 plus particulièrement destiné à la fabrication d’un aimant 20 annulaire multipolaire à flux orienté d’axe X pour un rotor de machine électrique de type moteur électrique, générateur ou capteur.
Comme précédemment, le dispositif 50 comporte au moins un moule métallique 38 comprenant une matrice fixe 52 délimitant une cavité 54 de forme annulaire d’axe X destinée à recevoir les poudres 36 et au moins un poinçon 56, lui aussi annulaire d’axe X, qui est par conséquent complémentaire d’une section annulaire de la cavité 54. Le poinçon est mu par un vérin d’une presse hydraulique (non représenté sur la figure 7) entre une position hors de la cavité 54 et une position représentée dans laquelle il obture la cavité et pénètre dans la cavité 54 selon une course C déterminée suivant l’axe X, correspondant au tassement de la poudre 36 voulu. Le dispositif 50 qui a été représenté à la figure 6 ne comporte qu’un poinçon 56.
Comme précédemment, le dispositif 50 comporte en outre un outillage de frittage flash SPS comprenant au moins un générateur de courant et des moyens conducteurs de courant (non représentés) agencés dans la matrice 52 et le poinçons 56. Cet outillage permet le passage d’un courant électrique de forte intensité à travers les poudres 36 et leur agglomération par frittage.
L’outillage comporte aussi une enceinte 64 contenant le moule 38, qui n’a été représentée qu’aux figures 7 et 10, et qui, comme précédemment, est apte à être sélectivement mise au vide ou remplie d’un gaz neutre.
Le dispositif 50 comporte un premier outillage 66 de magnétisation, comportant un circuit magnétique 68 annulaire logé dans l’enceinte et entourant le moule 38. Ce circuit magnétique
annulaire comporte un noyau magnétique 70 sensiblement annulaire d’axe X traversé par une pluralité de bobines magnétiques 72 d’axes parallèles à l’axe X et distribuées angulairement de manière régulière autour de l’axe X.
Sur les figures 8 et 9, on a représenté un dispositif 50 comportant un circuit magnétique 68 comportant huit bobines magnétiques 72 reliées en série par des liaisons transversales 74, qui permet de réaliser des aimants à 8 pôles (quatre pôles Nord N et quatre pôles Sud S) mais il sera compris qu’en fonction du nombre de pôles dont on désire doter l’aimant, le circuit magnétique peut comporter un plus grand nombre de bobines 72.
Par exemple, comme l’illustre la figure 10, un dispositif 50 selon l’invention comporte un circuit magnétique 68 comportant 16 bobines magnétiques 72 permettant de réaliser un aimant à 16 pôles (huit pôles Nord N et huit pôles Sud S). Les bobines peuvent comporter un circuit magnétique 68 de bobines 72 comportant un seul conducteur 73, comme l’illustre la développée du circuit magnétique 68 à la figure 1 1 , ou un circuit magnétique 68 de bobines 72 comportant deux conducteurs 73, 75 comme l’illustre la développée du circuit magnétique 68 à la figure 12.
Comme l’illustrent les figures 7, 9 et 10, le dispositif 50 comporte de surcroît un écran thermique annulaire 76 interposé entre le moule et le circuit magnétique. Cet écran thermique permet de protéger les bobines 72 de la chaleur du moule 38 lorsqu’il est chauffé par l’outillage de frittage flash SPS.
Comme l’illustre la figure 7, le dispositif 50 peut aussi comporter de surcroît un échangeur de refroidissement annulaire 78 agencé autour du circuit magnétique 68 à l’intérieur de l’enceinte 64. Cette configuration est plus particulièrement adaptée à un dispositif 50 destiné à mettre en œuvre la première variante du procédé faisant l’objet de l’invention pour laquelle cet échangeur de refroidissement annulaire 78 permet de contrôler et de piloter la température de refroidissement selon la première variante du
procédé faisant l’objet de l’invention, entre les septième étape ET7 et huitième étape ET8.
Lorsqu’il est destiné à mettre en œuvre les deuxième ou troisième variantes du procédé faisant l’objet de l’invention, le dispositif 50 n’est pas utilisé pour la totalité de la fabrication de l’aimant 20, puisque la magnétisation finale de l’ébauche d’aimant 42 est effectuée hors du moule 38. En ce cas, le dispositif fait partie d’une installation de fabrication de l’aimant comportant le dispositif de fabrication précédemment décrit et un second outillage de magnétisation externe (non représenté) au dispositif 50. Ce second outillage de fabrication est de configuration similaire au premier outillage de magnétisation, apte à entourer l’ébauche d’aimant 42. Par outillage similaire, on comprendra notamment que ce second outillage de magnétisation comporte des bobines disposées de manière similaire au premier outillage 66 de magnétisation, afin de conserver une orientation des champs magnétiques analogue à celles des champs mis en œuvre pendant l’étape ET4.
Plus particulièrement, lorsqu’il est destiné à mettre en œuvre la deuxième variante du procédé faisant l’objet de l’invention, le second outillage de magnétisation externe est sensiblement identique au premier outillage de magnétisation externe. Lorsqu’il est destiné à mettre en œuvre la troisième variante du procédé, il ne s’agit pas d’un outillage spécifique mais simplement un stator d’une machine électrique devant accueillir un rotor recevant l’aimant 20 à flux orienté. Cette configuration est très avantageuse car elle permet de réduire le temps d’occupation du moule 38 par l’ébauche d’aimant 42 afin de le libérer pour d’autres ébauches, et de réaliser la magnétisation finale de l’aimant selon l’étape ET’9 directement dans la machine électrique.
L’invention permet donc de réduire considérablement les temps de production d’un aimant multipolaire à flux orienté pour un rotor de machine électrique
Claims
1 . Procédé de fabrication d’un aimant (20) de rotor d’une machine électrique, ledit procédé comportant une première phase (P1 ) de réalisation d’une ébauche d’aimant (42) comprenant :
- une première étape (ET1 ) au cours de laquelle on fournit des poudres métalliques et/ou céramiques (36) pour aimant,
- une deuxième étape (ET2) au cours de laquelle on mélange lesdites poudres (36),
- une troisième étape (ET3) au cours de laquelle on dispose lesdites poudres (36) dans un moule (38) et on dispose un premier outillage de magnétisation (66) autour dudit moule (38),
- une quatrième étape (ET4) de pressage sous champ magnétique au cours de laquelle on presse lesdites poudres (36) à température ambiante pour obtenir l’ébauche d’aimant (42), et on les soumet simultanément à un champ magnétique généré par le premier outillage (66) de magnétisation,
- une cinquième étape (ET5) au cours de laquelle on arrête le champ magnétique généré par le premier outillage (66) de magnétisation, et
- une sixième étape (ET6) au cours de laquelle on densifie l’ébauche d’aimant (42),
Ledit procédé comportant en outre une deuxième phase (P2) de finition de l’ébauche d’aimant (42) comprenant au moins une étape d’usinage de l’ébauche d’aimant (42) et une étape de magnétisation finale de l’ébauche d’aimant (42), pour obtenir l’aimant (20), caractérisé en ce que, au cours de la troisième étape (ET3), le moule est disposé dans une enceinte de densification (64), en ce que la sixième étape (ET6) est réalisée par frittage flash SPS dans ladite enceinte de densification (64).
2. Procédé de fabrication selon la revendication précédente, caractérisé en ce que la deuxième phase (P2) de finition de l’ébauche d’aimant (42) comporte :
- une septième étape (ET7) au cours de laquelle on laisse refroidir l’ébauche d’aimant (42) jusqu’à une température de Curie de l’aimant,
- une huitième étape (ET8) formant l’étape de magnétisation finale au cours de laquelle on soumet à nouveau l’ébauche d’aimant (42) à un champ magnétique généré par le premier outillage de magnétisation (66), et
- une neuvième étape (ET9) d’usinage de l’ébauche d’aimant (42) hors du moule (38), à l’issue de laquelle on obtient l’aimant (20).
3. Procédé de fabrication selon la revendication 1 , caractérisé en ce que la deuxième phase (P2) de finition de l’ébauche d’aimant comporte :
- une septième étape (ET’7) d’usinage de l’ébauche d’aimant (42) hors du moule (38),
- une huitième étape (ET’8) au cours de laquelle on dispose l’ébauche d’aimant (42) dans un second outillage de magnétisation indépendant du moule (38) selon une orientation analogue à une position occupée par l’ébauche d’aimant (42) dans le premier outillage de magnétisation (66) à l’issue de la quatrième étape (ET4), et
- une neuvième étape (ET’9) formant l’étape de magnétisation finale au cours de laquelle on soumet à nouveau l’ébauche d’aimant (42) à un champ magnétique généré par le second outillage de magnétisation indépendant du moule (38).
4. Procédé de fabrication selon la revendication précédente, caractérisé en ce que la neuvième étape (ET’9) est réalisée en utilisant un stator d’une machine électrique comme second outillage de magnétisation indépendant du moule (38).
5. Procédé de fabrication selon l’une des revendications précédentes, caractérisé en ce qu’au cours de la quatrième étape (ET4) de pressage sous champ magnétique, on presse les poudres sous une pression croissante inférieure à 100Mpa.
6. Procédé de fabrication selon l’une des revendications précédentes, caractérisé en ce qu’au cours de la sixième étape (ET6), on densifie la poudre en élevant rapidement sa température entre 900 et 1200°C.
7. Dispositif (50) pour la mise en œuvre du procédé de fabrication selon l’une des revendications précédentes, caractérisé en ce qu’il comporte au moins :
- un moule métallique (38) comprenant une matrice fixe (52) délimitant une cavité (54) et au moins un poinçon (56) qui est complémentaire d’une section de la cavité (54), et qui est mu par une presse hydraulique entre une position hors de la cavité (54) et une position dans laquelle il obture la cavité (54) et pénètre dans ladite cavité (54) selon une course (C) déterminée,
- un outillage de frittage flash SPS comprenant au moins un générateur (58) de courant pulsé, des moyens conducteurs de courant (60) agencés dans ladite matrice (52) et ledit poinçon (56), et une enceinte (64) contenant le moule (38) apte à être sélectivement mise au vide ou remplie d’un gaz neutre, et
- un premier outillage de magnétisation (66), comportant un circuit magnétique annulaire (68) logé dans l’enceinte et entourant le moule (38).
8. Dispositif (50) selon la revendication précédente, caractérisé en ce qu’il comporte de surcroît un écran thermique annulaire (76) interposé entre le moule (38) et le circuit magnétique (68).
9. Dispositif (50) selon l’une des revendications 7 et 8, caractérisé en ce qu’il comporte de surcroît un échangeur de refroidissement annulaire agencé (78) autour du circuit magnétique (68) à l’intérieur de l’enceinte (64).
10. Dispositif (50) selon l’une des revendications 7 à 9, caractérisé en ce qu’il est configuré pour la fabrication d’un aimant annulaire multipolaire à flux orienté d’axe X, et en ce que :
- la cavité (54) du moule (38) est annulaire d’axe X,
- le circuit magnétique (68) annulaire du premier outillage (66) de magnétisation comporte un noyau magnétique (70) sensiblement annulaire traversé d’axe X par une pluralité de bobines magnétiques (72) d’axes parallèles à l’axe X et distribuées angulairement de manière régulière autour dudit axe X.
1 1 . Dispositif selon la revendication précédente, caractérisé en ce que le noyau magnétique (70) est traversé par un nombre de bobines magnétiques (72) compris entre 4 et 16, et de préférence entre 8 et 16.
12. Dispositif selon l’une des revendication 7 à 10, caractérisé en ce que le moule (38) est en graphite ou à base de carbures de Tungstène ou de carbures ternaires.
13. Dispositif selon l’une des revendication 7 à 12, caractérisé en ce que les moyens conducteurs de courant (60) sont des conducteurs en graphite.
14. Installation de fabrication d’un aimant (20) annulaire multipolaire à flux orienté d’axe X conformément au procédé de fabrication selon l’une des revendications 3 à 6, caractérisée en ce qu’elle comporte un dispositif de fabrication (50) selon la revendication 8 et un second outillage de magnétisation externe audit dispositif de fabrication et de configuration similaire au premier outillage de magnétisation (66), apte à entourer l’ébauche d’aimant (42).
15. Installation de fabrication selon la revendication précédente, caractérisé en ce que le second outillage de magnétisation est un stator d’une machine électrique dont un rotor est destiné à recevoir l’aimant (20) à flux orienté.
