Abstract
Procédé (100) de dépôt d'une barrière environnementale sur une pièce en matériau composite à matrice céramique comprenant des fibres de carbure de silicium. Le procédé (100) comprend le dépôt d'une couche de liaison (102) sur au moins une surface de la pièce, la couche de liaison comprenant de la mullite ou un précurseur de la mullite et le dépôt d'une couche de protection (104) sur la couche de liaison, la couche de protection comprenant un disilicate de terre rare.

PROCEDE DE DEPOT D'UNE BARRIERE ENVIRONNEMENTALE SUR UNE PIECE EN MATERIAU COMPOSITE A MATRICE CERAMIQUE
Domaine technique
[0001] Le présent exposé concerne la protection de pièces en matériau composite à matrice céramique, par exemple des aubes fixes ou mobiles de la turbine haute pression ou de la turbine basse pression d'une turbomachine. En particulier, le présent exposé concerne un procédé de dépôt d'une barrière environnementale sur une pièce en matériau composite à matrice céramique comprenant des fibres de carbure de silicium.
Technique antérieure
[0002] Les pièces en matériau composite à matrice céramique (CMC) base carbure (généralement dénommés SiC/SiC) sont développées pour la réalisation de pièces de turbines haute pression et basse pression, dans le but de diminuer voire d'éliminer le débit de refroidissement classiquement utilisé dans le design de pièces métalliques en alliage à base de nickel et/ou de cobalt. Ce bénéfice est lié à la réfractérité intrinsèque des céramiques SiC, autorisant un accroissement des températures de fonctionnement des turbines tout en diminuant la Cs, c'est-à-dire la consommation spécifique en carburant d'une turbomachine (conséquence de la diminution de prélèvement d'air de refroidissement).
[0003] Cependant, dans l'environnement oxydant/corrosif d'une turbine, les CMC SiC/SiC sont soumis à un phénomène de corrosion/récession non passivante qui est la résultante de l'oxydation donnant lieu à la formation de SiÛ2, et la volatilisation de cet oxyde sous l'effet de H2O. Ainsi, pour des applications haute température en environnement O2/H2O, l'application d'un revêtement protecteur est nécessaire sur les CMCs SiC/SiC.
[0004] Le revêtement protecteur appliqué est alors nommé barrière environnementale (appelé EBC conformément au sigle anglais pour « Environmental Barrier Coating ») et est composé d'une couche de liaison en silicium (aussi appelée « Bond-Coat » en anglais), ainsi que d'une couche
assurant la protection contre la corrosion du système en silicate de terre rare ReSiO (aussi appelée « Top-Coat » en anglais). Le revêtement doit répondre à un certain nombre de contraintes : un coefficient de dilatation compatible avec celui du substrat en CMC, une faible perméabilité aux espèces oxyda ntes/corrosives (qui comprend à la fois, la diffusion moléculaire liée directement au paramètre physique d'herméticité et la diffusion ionique des espèces O= et OH', caractéristiques intrinsèque des RESiO) et une stabilité thermomécanique aux températures de fonctionnement de la pièce.
[0005] Les EBCs actuellement développées sont composées d'une couche de silicium (Bond-Coat) « silico-formeur » qui permet d'assurer la protection contre l'oxydation du SiC/SiC, par formation d'une couche de silice passivante (appelée TGO conformément au sigle anglais pour « Thermal Growth Oxide »), se formant durant le traitement de stabilisation de l'EBC et pouvant donné lieu à une croissance continue en fonctionnement, en lien avec le niveau d'herméticité de l'EBC et d'une couche de disilicate de terre rare RezSizO? (généralement Re = Y (yttirum), Yb (Ytterbium) ou YYb) qui permet de faire barrière de diffusion aux espèces oxydantes et de protéger le CMC contre la corrosion à haute température.
[0006] Si le silico-formeur à un effet bénéfique de protection du SiC/SiC contre l'oxydation, la croissance de la TGO peut avoir des effets thermomécaniques induits : génération de contraintes à l'interface Bond- Coat/Top-Coat (BC/TC), liées à l'accroissement volumique Si - SiÛ2 (-v/v = 120%) et la transformation allotropique de la silice associée à un changement volumique (■ --> ■ à 250°C ; -v +4%). A partir d'une épaisseur critique de TGO, en fonctionnement, l'état de contraintes à l'interface BC/TC peut dépasser un critère de rupture, donnant lieu à de la fissuration et aboutissant, à terme, à l'écaillage partiel ou total du Top-Coat et donc à la perte de la fonction anticorrosion.
[0007] De plus, la présence de la couche de silicium limite la température d'utilisation de ce type d'EBC. En effet, la température de fusion du silicium étant de 1415°C, la température maximale d'utilisation de tel système ne peut dépasser 1300-1350°C.
[0008] Or pour certains CMC, la température de l'interface BC/TC doit être en mesure de supporter des températures pouvant aller jusqu'à 1450°C.
[0009] Il est donc intéressant d'avoir une couche de liaison permettant des températures d'utilisation de l'EBC allant de 1000°C à 1450°C tout en améliorant la durée de vie du revêtement, en évitant la formation sur la couche d'accroche d'un oxyde ayant une transformation allotropique à des températures inférieures à 1450°C.
Exposé de l'invention
[0010] Le présent exposé vise à remédier au moins en partie à ces inconvénients.
[0011] A cet effet, le présent exposé concerne un procédé de dépôt d'une barrière environnementale sur une pièce en matériau composite à matrice céramique comprenant des fibres de carbure de silicium, le procédé comprenant :
- obtention d'une couche de liaison sur au moins une surface de la pièce, la couche de liaison comprenant de la mullite ou un précurseur de la mullite ;
- obtention d'une couche de protection sur la couche de liaison, la couche de protection comprenant un disilicate de terre rare.
[0012] La mullite (3AI2O3.2SiO2) est un oxyde réfractaire, présentant des faibles coefficients de diffusivité thermique et de dilatation thermique (4,5 soit identique au CMC SiC/SiC). Elle présente aussi un faible coefficient de diffusion à l'humidité et l'oxygène, et une bonne résistance à la volatilisation en milieu humide à haute température. Par ailleurs, la mullite ne présente pas de transformations allotropiques dans le domaine de température d'utilisation, permettant ainsi de limiter les contraintes thermomécaniques générées à l'interface couche de liaison (BC)/couche de protection (TC), et donc avoir une meilleure résistance à l'écaillage.
[0013] La couche de liaison (ou Bond-Coat) est déposée sur la surface de la pièce. Aussi, on comprend que la couche de liaison comprenant de la mullite ou des précurseurs de la mullite pouvant former de la mullite est directement déposée sur la surface de la pièce.
[0014] La couche de protection (ou Top-Coat) est déposée sur la couche de liaison, si bien que la couche de liaison est intercalée entre la pièce et la couche de protection.
[0015] Dans certains modes de réalisation, lorsque la couche de liaison comprend le précurseur de la mullite, une couche d'oxyde est formée à l'interface de la couche de liaison et de la couche de protection, la couche d'oxyde étant formée par oxydation du précurseur de la mullite de la couche de liaison et la couche d'oxyde comprenant de la mullite.
[0016] Le choix du précurseur de la mullite pour la couche de liaison est aussi guidé par le besoin de former un oxyde (TGO) stable en vieillissement à l'interface BC/TC par réaction avec les espèces oxydantes de l'environnement.
[0017] Dans certains modes de réalisation, le précurseur de la mullite peut comprendre un mélange de carbure de silicium (SiC) et de nitrure d'aluminium (AIN).
[0018] Le mélange SiC + AIN permet de générer la couche de mullite par oxydation. Plus spécifiquement, SiC et AIN forment une solution solide continue, amenant à un mélange intime des éléments, favorisant une réactivité accrue entre les oxydes formés SiCh et AI2O3, pour former la mullite et lier chimiquement la silice avant qu'elle ne se volatilise.
[0019] Dans certains modes de réalisation, le précurseur de la mullite peut comprendre de l'alumine.
[0020] A titre d'exemples non limitatifs, le précurseur de la mullite peut comprendre un mélange de carbure de silicium et d'alumine ou un mélange de nitrure de silicium et d'alumine.
[0021] Dans certains modes de réalisation, le précurseur de la mullite peut comprendre du borure de silicium ou du borure d'aluminium.
[0022] A titre d'exemples non limitatifs, le précurseur de la mullite peut comprendre un mélange de borure de silicium et de nitrure d'aluminium, un mélange de borure de silicium et d'alumine, un mélange de carbure de silicium et de borure d'aluminium ou un mélange de silice et de borure d'aluminium.
[0023] Dans certains modes de réalisation, le précurseur de la mullite peut comprendre un composé intermétallique de silicium et/ou d'aluminium.
[0024] A titre d'exemples non limitatifs, le précurseur de la mullite peut comprendre un alliage à base d'aluminium et d'hafnium, un alliage à base d'aluminium et de titane, un alliage SixMy où M est un métal ou une terre rare.
[0025] Dans certains modes de réalisation, le ratio atomique aluminiur silicium du précurseur de la mullite peut être 3:2.
[0026] Les quantités idéales entre ces composés sont dans le rapport stoechiométrique Al/Si de la mullite : 3AI/2SL
[0027] Dans certains modes de réalisation, la couche de liaison peut être obtenue par frittage flash.
[0028] Dans certains modes de réalisation, la couche de protection peut être obtenue par frittage flash.
[0029] Dans certains modes de réalisation, la couche de liaison peut être obtenue par dépôt chimique en phase vapeur.
[0030] Dans certains modes de réalisation, le disilicate de terre rare peut comprendre un disilicate d'yttrium.
[0031] Dans certains modes de réalisation, la matrice céramique peut comprendre du carbure de silicium.
[0032] A titre d'exemples non limitatifs, la matrice céramique peut être du carbure de silicium ou un mélange de carbure de silicium et de nitrure d'aluminium.

Description détaillée
[0038] La figure 1 représente, en coupe selon un plan vertical passant par son axe principal A, un turboréacteur à double flux 10. Le turboréacteur à double flux 10 comporte, d'amont en aval selon la circulation du flux d'air, une soufflante 12, un compresseur basse pression 14, un compresseur haute pression 16, une chambre de combustion 18, une turbine haute pression 20, et une turbine basse pression 22.
[0039] La turbine haute pression 20 comprend une pluralité d'aubes mobiles 20A tournant avec le rotor et de redresseurs 20B montés sur le stator. Le stator de la turbine 20 comprend une pluralité d'anneaux de stator disposés en vis-à- vis des aubes mobiles 20A de la turbine 20.
[0040] De même, la turbine basse pression 22 comprend une pluralité d'aubes mobiles tournant avec le rotor et de redresseurs montés sur le stator.
[0041] Le procédé 100 de dépôt d'une barrière environnementale sur une pièce en matériau composite à matrice céramique comprenant des fibres de carbure de silicium va être décrit.
[0042] A titre d'exemple non limitatif, la pièce en matériau composite à matrice céramique comprenant des fibres de carbure de silicium peut être une aube fixe ou mobile SiC/SiC, par exemple pour la turbine basse pression et/ou pour la turbine haute pression.
[0043] A titre d'exemple non limitatif, la couche de liaison peut comprendre un précurseur de la mullite comprenant un mélange de carbure de silicium et de nitrure d'aluminium, par exemple avec un ratio atomique Al/Si égal à 3:2.
[0044] La couche de protection peut comprendre du disilicate d'yttrium (¥281207).
[0045] La couche de liaison et la couche de protection peuvent par exemple être obtenues par frittage flash, aussi appelé SPS conformément au sigle anglais pour « Spark Plasma Sintering », ou FAST conformément au sigle anglais pour « Field Assisted Sintering Technique » ou PECS conformément au sigle anglais pour « Pulsed Electric Current Sintering » ou par CVD conformément au sigle anglais pour « Chemical Vapor Deposition » ou par PVD conformément au sigle en anglais pour « Physical Vapor Deposition ».
[0046] La figure 3A est une vue en coupe en électrons rétrodiffusés de la couche de liaison en SiC-AIN et de la couche de protection en Y2Si2O7 (DSY) après obtention de la couche de liaison (étape 102) et obtention de la couche de protection (étape 104).
[0047] Après oxydation pendant 500h à 1300°C sous air humide (air/H2O : 50/50 kPa), une couche d'oxyde (TGO) est formée à l'interface de la couche de liaison et de la couche de protection, la couche d'oxyde est formée par oxydation du précurseur de la mullite de la couche de liaison et la couche d'oxyde comprend de la mullite (figure 3B).
[0048] On comprend que l'étape 106 d'oxydation de la couche de liaison peut être partiellement réalisée avant l'utilisation de la turbomachine et peut être complété pendant l'utilisation de la turbomachine, c'est-à-dire en vol dans le cas d'un turboréacteur d'avion.
[0049] Après un vieillissement de 500h d'oxydation à 1300°C, sous air humide (air/H2O = 50/50 kPa), une couche d'oxyde (TGO) principalement de mullite est formée. La quantité de silice devient extrêmement limitée aux niveaux des interfaces couche de liaison/couche d'oxyde et couche d'oxyde/couche de protection. De l'alumine n'ayant pas réagi reste présente ponctuellement.
[0050] Ces interfaces sont continues et fortement liées. Contrairement à la couche de silice formée par oxydation de Si, cette TGO de mullite ne présente pas de changements allotropiques, limitant ses variations volumiques, outre celles de croissance. Aucune fissure n'est détectée dans cette zone restreinte, et les risques de délamination sont ainsi fortement réduits proche de ces interfaces.
[0051] Au lieu d'obtenir une couche de liaison comprenant un précurseur de la mullite et d'oxyder partiellement cette couche de liaison, on peut obtenir une couche de liaison comprenant de la mullite, par exemple par dépôt chimique en phase vapeur.
[0052] Quoique le présent exposé ait été décrit en se référant à un exemple de réalisation spécifique, il est évident que des différentes modifications et changements peuvent être effectués sur ces exemples sans sortir de la portée générale de l’invention telle que définie par les revendications. En outre, des caractéristiques individuelles des différents modes de réalisation évoqués peuvent être combinées dans des modes de réalisation additionnels. Par conséquent, la description et les dessins doivent être considérés dans un sens illustratif plutôt que restrictif.
Claims
[Revendication 1] Procédé (100) de dépôt d'une barrière environnementale sur une pièce en matériau composite à matrice céramique comprenant des fibres de carbure de silicium, le procédé comprenant :
- obtention d'une couche de liaison (102) sur au moins une surface de la pièce, la couche de liaison comprenant de la mullite ou un précurseur de la mullite ;
- obtention d'une couche de protection (104) sur la couche de liaison, la couche de protection comprenant un disilicate de terre rare.
[Revendication 2] Procédé (100) selon la revendication 1, dans lequel, lorsque la couche de liaison comprend le précurseur de la mullite, une couche d'oxyde est formée à l'interface de la couche de liaison et de la couche de protection, la couche d'oxyde étant formée par oxydation du précurseur de la mullite de la couche de liaison (106) et la couche d'oxyde comprenant de la mullite.
[Revendication 3] Procédé (100) selon la revendication 2, dans lequel le précurseur de la mullite comprend un mélange de carbure de silicium et de nitrure d'aluminium.
[Revendication 4] Procédé (100) selon la revendication 2, dans lequel le précurseur de la mullite comprend de l'alumine.
[Revendication 5] Procédé (100) selon la revendication 2, dans lequel le précurseur de la mullite comprend du borure de silicium ou du borure d'aluminium.
[Revendication 6] Procédé (100) selon la revendication 2, dans lequel le précurseur de la mullite comprend un composé intermétallique de silicium et/ou d'aluminium.
[Revendication 7] Procédé (100) selon l'une quelconque des revendications 2 à 6, dans lequel le ratio atomique aluminium :silicium du précurseur de la mullite est 3:2.
[Revendication 8] Procédé (100) selon l'une quelconque des revendications 1 à 7, dans lequel la couche de liaison est obtenue par frittage flash.
[Revendication 9] Procédé (100) selon l'une quelconque des revendications 1 à 8, dans lequel la couche de protection est obtenue par frittage flash.
