Titre de l'invention : Procédé de fabrication d'une pièce en matériau composite à matrice céramique
Domaine Technique
L'invention concerne un procédé de fabrication d'une pièce en matériau composite à matrice céramique (« matériau CMC ») dans lequel on utilise des structures fibreuses chargées par des noyaux céramiques enrobés d'un adhésif pour former la préforme fibreuse, ces noyaux étant ensuite frittés pour obtenir la matrice céramique.
Technique antérieure
Il est souhaitable de disposer de nouveaux procédés de fabrication de pièces à matrice céramique qui soient simples à mettre en œuvre, et qui permettent notamment de s'affranchir d'une étape supplémentaire d'introduction de la matrice dans la préforme fibreuse formée.
Exposé de l'invention
L'invention concerne un procédé de fabrication d'une pièce en matériau composite à matrice céramique, comprenant :
- la formation d'une préforme fibreuse à partir d'une pluralité de structures fibreuses comprenant des particules, lesdites particules comprenant un noyau en matériau céramique enrobé par un adhésif, et
- le frittage desdites particules dans la préforme fibreuse obtenue afin de former la matrice céramique dans la porosité de celle-ci.
Une particule est une entité céramique cohésive pouvant être constituée d'un ou plusieurs cristallites.
L'invention met en œuvre des structures fibreuses chargées par des noyaux céramiques enrobés par un adhésif. L'adhésif permet de fixer les particules céramiques aux fibres des structures fibreuses et confère une bonne cohésion aux structures fibreuses entre elles afin de former la préforme fibreuse. L'adhésif est utilisé comme liant dans la formation de la préforme fibreuse et est ensuite éliminé lors du traitement thermique de frittage du matériau céramique des particules pour
former la matrice. L'invention permet de s'affranchir d'une étape supplémentaire d'introduction de la matrice après formation de la préforme, simplifiant ainsi la fabrication de la pièce en matériau CMC, notamment en permettant la réalisation de formes plus complexes.
Dans un exemple de réalisation, les particules sont obtenues avant formation de la préforme par compression à chaud de granules formés d'un ensemble cohésif comprenant les noyaux en matériau céramique et l'adhésif de sorte à fragmenter les granules en particules.
Les granules peuvent être dépourvus de solvant et peuvent ou non présenter de la porosité, répartie de façon homogène ou hétérogène au sein des granules. Les granules ne sont pas nécessairement obtenus par un procédé de granulation. Les granules sont détruits par application d'une contrainte thermomécanique, permettant par exemple d'activer l'adhésif, de sorte à former les particules.
La compression à chaud aboutissant à la fragmentation des granules en particules peut être réalisée par calandrage.
La compression à chaud peut être réalisée sur une bande fibreuse comprenant les granules, et on peut ensuite procéder à la découpe de la bande fibreuse de sorte à former les structures fibreuses comprenant les particules qui permettent de former la préforme fibreuse.
On peut en variante réaliser la compression à chaud directement sur les structures fibreuses comprenant les granules avant de procéder à la formation de la préforme fibreuse à partir de ces structures fibreuses.
Dans un exemple de réalisation, la taille moyenne des granules est inférieure ou égale à 10 fois le diamètre moyen des fibres formant les structures fibreuses.
Sauf mention contraire, une dimension moyenne est entendue comme la dimension D50, c'est-à-dire la dimension granulométrique statistique à la moitié de la population.
Le fait d'utiliser des granules ayant une taille limitée permet un remplissage à cœur des structures fibreuses et par conséquent d'améliorer l'homogénéité de la matrice formée. En particulier, la taille moyenne des granules peut être inférieure ou égale à 5 fois, par exemple inférieure ou égale à 2 fois, le diamètre moyen des fibres formant les structures fibreuses. En particulier, cette taille moyenne peut être
comprise entre 0,1 fois et 10 fois, par exemple entre 0,1 fois et 5 fois, voire entre 0,1 fois et 2 fois, le diamètre moyen des fibres formant les structures fibreuses.
Dans un exemple de réalisation, les granules sont obtenus à partir d'une suspension comprenant un mélange des noyaux en matériau céramique avec un milieu liquide comprenant le ou les constituants de l'adhésif, un dispersant et éventuellement un tensioactif. Les noyaux en matériau céramique peuvent être mélangés de manière intime à l'échelle submicronique avec le ou les constituants de l'adhésif, c'est-à-dire former un mélange homogène à une échelle inférieure au micron avec ce(s) constituant(s).
Diverses techniques convenant pour la formation des granules à partir d'une suspension sont connues en soi et évoquées dans la suite. L'emploi d'un dispersant dans le milieu liquide permet de réduire (i) le risque de formation d'agglomérats de noyaux céramique, ce qui aboutit à améliorer davantage encore l'homogénéité de la matrice formée après frittage, et (ii) la viscosité de la suspension, ce qui aboutit à l'obtention de granules plus petits. L'emploi d'un tensioactif dans le milieu liquide permet de réduire la tension de surface de la suspension et donc de diminuer davantage encore la taille des granules.
Dans un exemple de réalisation, l'adhésif est soluble et/ou dispersible dans l'eau. Comme il sera détaillé plus bas, le choix d'un tel adhésif permet avantageusement d'utiliser de l'eau comme solvant ou milieu dispersant lors de la formation des granules, ce qui simplifie le procédé d'obtention de ces derniers.
Dans un exemple de réalisation, l'adhésif comprend au moins un polymère thermoplastique et/ou une résine tackifiante. L'adhésif peut comprendre un polymère thermoplastique.
La mise en œuvre d'un adhésif thermoplastique est avantageuse dans la mesure où son pouvoir d'adhésion peut être modulé par chauffage lors de la formation de la préforme fibreuse. Ce chauffage peut aboutir au ramollissement, voire à la fusion de l'adhésif. En outre, cette modulation est réversible une fois l'adhésif thermoplastique refroidi.
Le polymère thermoplastique peut être choisi parmi : le polyéthylène glycol (PEG), le polyéthyloxazoline (PEOx), l'alcool polyvinylique (PVOH), le polyvinylpyrrolidone (PVP), le poly-(vinylpyrrolidone-co-vinylacétate) (PVPVAc), le polyvinylméthyléther
(PVME), le polyacétate de vinyle (PVAc), le polyacétal de vinyle, une résine phénoxy et leurs mélanges.
En particulier, le polymère thermoplastique peut avoir une masse molaire en masse comprise entre 1 kg/mol et 500 kg/mol.
Une telle caractéristique est avantageuse car cette masse molaire est suffisante pour conférer un pouvoir d'adhésion important à l'adhésif tout en étant suffisamment limitée pour garantir la formation de granules fines lors de leur préparation et un fluage suffisant lors de l'étape de compression à chaud si elle est effectuée.
Dans un exemple de réalisation, l'adhésif comprend une résine tackifiante, par exemple choisie parmi : les esters de colophane (par exemple Aquatac FC-8560 de la société Kraton, Deterline G2L de la société DRT, Sylvatac 95 de la société Kraton ou Dymerex de la société Eastman) ou les terpènes phénoliques (par exemple Dermulsene TR 602 de la société DRT), et leurs mélanges.
L'adhésif peut en outre comprendre un plastifiant, par exemple choisi parmi le glycérol, les polyéthylènes glycols de faible masse molaire, généralement de masse molaire en masse inférieure ou égale à 4000 g/mol, les phtalates, tel que le dibutyle phtalate ou le benzyle-butyle-phtalate, les acides gras (par exemple Emersol 871 de la société Emery), et leurs mélanges.
Dans un exemple de réalisation, la préforme fibreuse est formée par placement automatique de fibres.
Cette technique de placement automatique de fibres est désignée par « Automated Fiber Placement » dans la littérature anglo-saxonne, notée dans la suite « AFP ». Cette technique mécanisée présente un intérêt pour réduire le coût de production des pièces en matériau composite par rapport au drapage manuel par un opérateur. En outre, cette technique permet d'optimiser la topologie du renfort fibreux et d'accéder à des agencements de fibres optimaux par rapport à l'application souhaitée. L'invention n'est toutefois pas limitée à une telle technique, on ne sort en effet pas du cadre de l'invention si les structures fibreuses sont drapées manuellement sur une forme afin d'obtenir la préforme fibreuse.
Dans un exemple de réalisation, les structures fibreuses sont des mèches de fibres. L'invention n'est toutefois pas limitée à un tel exemple, celle-ci étant aussi applicable
lorsque les structures fibreuses sont des plis fibreux tissés ou non tissés, par exemple.
Dans un exemple de réalisation, les structures fibreuses sont formées de fibres céramiques, oxyde ou non-oxyde, ou de fibres carbone, ou d'un mélange de telles fibres.
Les noyaux peuvent être en matériau céramique oxyde, comme l'alumine, ou en matériau céramique non-oxyde, comme le carbure de silicium. Dans le cas où le noyau est un matériau céramique oxyde, les structures fibreuses peuvent aussi être formées de fibres céramiques oxydes, comme des fibres d'alumine ou d'aluminosilicate ou d'un mélange de telles fibres. Dans le cas où le noyau est un matériau céramique non-oxyde, les structures fibreuses peuvent être formées de fibres de carbone ou de fibres céramiques non-oxyde, ou d'un mélange de telles fibres. Selon un exemple, la pièce en matériau composite obtenue peut être un composite oxyde-oxyde.
La pièce obtenue peut être une pièce de turbomachine, par exemple de turbomachine aéronautique. La pièce peut être une pièce d'arrière-corps de turbomachine. La pièce peut en variante être une pièce de turbine ou une protection thermique.
Brève description des dessins
[Fig. 1] La figure 1 illustre de manière schématique et partielle la formation d'une préforme fibreuse par placement automatique de fibres dans le cadre d'un exemple de procédé selon l'invention.

Description des modes de réalisation
Dans la suite, dans un souci de concision, les particules comprenant le noyau céramique enrobé par l'adhésif seront désignées par « particules ».
La figure 1 illustre de manière schématique et partielle la réalisation d'une préforme fibreuse par technique AFP dans le cadre d'un exemple procédé selon l'invention. La préforme fibreuse est destinée à constituer le renfort fibreux de la pièce à obtenir.
La figure 1 illustre schématiquement la structure d'une tête de dépose 1 d'un dispositif de mise en œuvre d'une technique AFP. La structure de la tête de dépose 1 illustrée est connue en soi. La tête de dépose 1 est alimentée par une bande fibreuse 3 dans laquelle les particules sont présentes afin de réaliser la préforme fibreuse.
La préforme fibreuse est formée sur la surface SI d'un support 10. La tête de dépose 1 est, pour cela, alimentée par la bande 3 comprenant les particules. La bande 3 est acheminée par un élément de convoyage 5 jusqu'à un élément d'application de la pression 7 situé du côté de la surface SI. L'élément de convoyage 5 est ici sous la forme d'un couple de rouleaux contra-rotatifs 5a et 5b entre lesquels la bande 3 est présente. L'élément de convoyage 5 permet de faire avancer la bande 3 jusqu'à l'élément d'application de la pression 7 selon la direction matérialisée par la flèche Fl.
L'élément d'application de la pression 7 applique une pression sur la bande 3 afin de réaliser son dépôt sur la surface SI. L'élément d'application de la pression 7 est ici sous la forme d'un rouleau. La tête de dépose 1 peut, en outre, comporter un élément chauffant 9 situé au voisinage de l'élément d'application de la pression 7. Dans le cas d'un adhésif thermoplastique, l'élément chauffant 9 peut ramollir l'adhésif lors de la formation de la préforme fibreuse et moduler ainsi la capacité d'adhésion de l'adhésif lors de la formation de la préforme.
Lors du dépôt, la tête de dépose 1 est mobile afin d'appliquer la bande 3 sur une première zone déterminée de la surface SI (flèche F2). Une fois l'application réalisée sur la première zone, l'élément de découpe 11 de la tête de dépose 1 coupe la bande 3. Après cette découpe, on obtient ainsi le dépôt d'une première structure fibreuse, formée par un premier tronçon de la bande 3, sur la première zone de la surface SI.
La formation de la préforme est ensuite poursuivie par avancée de la bande 3 dans la tête de dépose 1 jusqu'à l'élément d'application de la pression 7 par actionnement de l'élément de convoyage 5. La tête de dépose 1 peut être déplacée afin de réaliser le dépôt de la bande 3 sur une deuxième zone de la surface SI distincte de la première zone. Le dépôt d'une deuxième structure fibreuse, formée par un deuxième tronçon de la bande 3, sur la deuxième zone de la surface SI est alors obtenu d'une manière similaire à celle décrite plus haut.
La réalisation de la préforme est ensuite poursuivie par dépôt d'une ou plusieurs autres structures fibreuses comprenant les particules de la même manière que décrite plus haut.
Comme évoqué plus haut, les structures fibreuses peuvent être formées de fibres céramiques et/ou carbone. Les fibres céramiques peuvent être des fibres en matériau non-oxyde, comme le carbure de silicium SiC, ou en matériau oxyde comme l'alumine. Dans un exemple de réalisation, les fibres utilisées peuvent être des fibres SiC fournies sous la dénomination « Nicalon », « Hi-Nicalon » ou « Hi- Nicalon-S » par la société japonaise Nippon Carbon ou « Tyranno SA3 » par la société UBE. On peut encore utiliser des fibres d'alumine fournies sous la dénomination « Nextel » par la société 3M. Les fibres fournies sous la dénomination Torayca T300 par la société Toray constituent, quant à elles, un exemple de fibres de carbone utilisables.
Les structures fibreuses déposées peuvent être sous la forme de mèches de fibres, c'est-à-dire de faisceau de fibres, ou de plis de tissu. Les structures fibreuses peuvent être sèches lors de la formation de la préforme fibreuses (i.e. elles ne sont pas imprégnées d'une phase liquide). Les structures fibreuses sont chargées par les particules. Les particules sont présentes dans la porosité des structures fibreuses. La teneur massique en particules dans les structures fibreuses peut être supérieure ou égale à 20%, par exemple supérieure ou égale à 25%, voire supérieure ou égale à 30%. Cette teneur massique peut être comprise entre 20% et 60%, par exemple entre 25% et 50%.
Les particules 20 comprennent un noyau 21 en matériau céramique individuellement revêtu par une couche d'adhésif 23. Les particules 20 sont des particules « cœur- écorce » (« core-shell ») comprenant un cœur formé par le noyau 21 en matériau
céramique et une écorce formée par la couche d'adhésif 23. L'adhésif 23 est au contact du noyau 21. L'adhésif 23 définit la surface extérieure S des particules. L'adhésif 23 enrobe complètement le noyau 21 en matériau céramique. Le noyau 21 en matériau céramique peut par exemple être en un matériau céramique oxyde, comme l'alumine, la silice ou la mullite, ou en un matériau céramique non-oxyde, comme un carbure, un borure ou un nitrure, par exemple le carbure de silicium. L'épaisseur e23 moyenne de la couche d'adhésif 23 peut être supérieure ou égale à 0,05 pm, par exemple à 0,1 pm et par exemple comprise entre 0,1 pm et 5 pm. Les particules peuvent vérifier un rapport [épaisseur e23 moyenne de la couche d'adhésif] / [taille moyenne t des particules 20] supérieur ou égal à 0,1 %, par exemple compris entre 1% et 10%. Les particules 20 peuvent vérifier un rapport entre le volume de la couche d'adhésif 23 et le volume du noyau 21 compris entre 0,1 et 1, par exemple compris entre 0,25 et 0,85.
L'adhésif peut être un polymère thermoplastique (par exemple polyacétate de vinyle, alcool polyvinylique, polyacétal de vinyle, résine phénoxy), un polymère thermodurcissable (par exemple polyéther, époxy, formaldéhyde de mélamine) ou un élastomère (par exemple caoutchouc naturel, butyle, styrène butadiène ou résine de silicone). L'adhésif peut être un adhésif thermofusible (adhésif « hot-melt »). L'adhésif peut avoir une température de fusion ou de ramollissement inférieure ou égale à 250°C. L'emploi d'un adhésif thermoplastique est préféré car il peut changer d'état de manière réversible.
Il est par ailleurs à noter que, selon les propriétés souhaitées pour la pièce à obtenir, les fibres de la bande fibreuse 3 peuvent, avant l'introduction des granules, avoir été revêtues par un revêtement en matériau céramique ou carbone.
Ainsi, ces fibres peuvent être revêtues par une interphase. L'interphase peut être monocouche ou multicouches. L'interphase peut comporter au moins une couche de carbone pyrolytique (PyC), de nitrure de bore (BN), de nitrure de bore dopé au silicium (BN(Si), avec du silicium en une proportion massique comprise entre 5% et 40%, le complément étant du nitrure de bore) ou de carbone dopé au bore (BC, avec du bore en une proportion atomique comprise entre 5% et 20%, le complément étant du carbone). L'épaisseur de l'interphase peut par exemple être comprise entre 10 nm et 1000 nm, et par exemple entre 10 nm et 100 nm.
L'interphase a ici une fonction de défragilisation dans la pièce obtenue qui favorise la déviation de fissures éventuelles parvenant à l'interphase après s'être propagées dans la matrice, empêchant ou retardant la rupture de fibres par de telles fissures. L'interphase peut éventuellement être revêtue par une couche supplémentaire de carbure de silicium qui permet notamment d'améliorer la résistance à l'oxydation de la pièce obtenue. Les techniques permettant de former l'interphase et la couche SiC sont connues en soi et ne nécessitent pas d'être détaillées davantage ici. Il est par exemple possible d'utiliser une technique de dépôt/d'infiltration chimique en phase vapeur (« Chemical Vapor Deposition/Infiltration » ; « CVD »/« CVI ») pour réaliser de tels revêtements.
La préforme obtenue peut comporter une unique couche fibreuse ou en variante une pluralité de couches fibreuses empilées. La formation de la préforme peut, par exemple, comporter le dépôt d'une première couche fibreuse comprenant un premier ensemble de structures fibreuses chargées des particules. La formation de la préforme peut, en outre, comporter le dépôt d'une deuxième couche fibreuse sur la première couche, cette deuxième couche comprenant un deuxième ensemble de structures fibreuses chargées des particules. Les fibres du premier ensemble peuvent s'étendre selon une même première direction (i.e. parallèlement les unes par rapport aux autres). De manière similaire, les fibres du deuxième ensemble peuvent s'étendre selon une même deuxième direction. La deuxième direction peut être parallèle à la première direction. En variante, la deuxième direction forme un angle non nul avec la première direction. L'angle formé entre les première et deuxième directions est fonction des propriétés mécaniques souhaitées pour la pièce à obtenir. Selon une variante, la préforme fibreuse comprend une unique couche fibreuse.
La surface SI sur laquelle sont déposées les structures fibreuses comprenant les particules peut être plane. En variante, la surface SI peut être non-plane et être convexe ou concave. La surface SI peut par exemple avoir une forme développable, comme une forme conique, tronconique ou cylindrique, ou une forme non développable. Durant le dépôt des structures par technique AFP, la surface SI peut être fixe ou en variante être mobile. Dans ce dernier cas, la surface SI peut par exemple être animée d'un mouvement de rotation durant le dépôt.
Une fois la préforme obtenue, on procède à un traitement thermique permettant de réaliser le frittage partiel ou complet des particules. La montée de température effectuée lors de ce traitement thermique permet d'éliminer l'adhésif. La température imposée lors du frittage peut être supérieure ou égale à 1000°C, par exemple supérieure ou égale à 1100°C. Les conditions imposées lors du frittage sont fonction du matériau céramique formant le noyau des particules. La matrice formée enrobe et lie les fibres de la préforme fibreuse afin d'obtenir la pièce en matériau CMC. La matrice peut occuper la majorité (i.e. plus de 50%) du volume de la porosité initiale de la préforme fibreuse. En particulier, la matrice peut occuper plus de 75%, voire sensiblement l'intégralité, du volume de cette porosité initiale.
On vient de décrire différentes étapes d'un exemple de procédé selon l'invention. La suite détaille l'aspect relatif à la fabrication des granules constitués d'un mélange de noyaux céramiques et d'adhésif.
Les granules sont produits avant formation de la préforme par mise en œuvre d'une technique choisie parmi : le lit fluidisé, l'atomisation, la granulation-congélation, l'évaporation sous pression réduite ou l'encapsulation par polymérisation en émulsion. Ces procédés sont connus en soi et l'invention n'est pas limitée à la mise en œuvre d'un procédé particulier de formation des granules. De préférence, les granules sont produits par pulvérisation, par exemple par atomisation ou granulation-congélation. Ces procédés sont avantageux car ils présentent un coût de mise en œuvre limité.
Les granules peuvent être produits à partir d'une suspension comprenant le matériau céramique sous forme pulvérulente dans un milieu liquide qui comprend l'adhésif. L'adhésif peut être dissous dans le milieu liquide. En variante, l'adhésif peut être dispersé sous forme de micelles dans le milieu liquide, dans ce dernier cas le milieu liquide comprend en outre un tensioactif. Le milieu liquide peut être l'eau. L'usage de l'eau est préféré pour des raisons environnementales, de sécurité et de coût. On peut en variante utiliser un milieu liquide organique apte à dissoudre l'adhésif, par
exemple un alcool tel que l'éthanol, le méthanol, l'isopropanol ou leurs mélanges, un alcane en C5 à Ci2r un composé cyclique aromatique ou non tel que le cyclohexane, le benzène ou leurs mélanges, une cétone tel que l'acétone, la butanone ou leurs mélanges. On peut aussi utiliser un milieu liquide formé d'un mélange d'eau et d'un composé organique.
Le contrôle de la viscosité de la suspension utilisée permet de maîtriser la taille des granules obtenus par les procédés de pulvérisation. En effet, plus la viscosité de la suspension est faible, plus la taille des granules obtenus est réduite.
Afin de diminuer la viscosité et de favoriser une faible taille de granules, le milieu liquide peut comporter en outre un dispersant. Un dispersant est une molécule qui possède une affinité avec la surface des noyaux céramiques de telle sorte qu'elle s'adsorbe à la surface desdits noyaux. Le dispersant doit aussi soit posséder une charge électrique, positive ou négative, soit être une longue molécule possédant un certain encombrement stérique, soit les deux. De préférence, en milieu aqueux et avec des céramiques de type oxyde, le dispersant est un polyméthacrylate d'ammonium. Ce composé possède un effet électrostérique du fait de la charge de ces groupements carboxyles COCT et de sa masse molaire importante. D'autres exemples de dispersants sont possibles comme les acides polycarboxyliques et leurs sels, les phosphates, les sulfates, les sulfonates. La teneur en dispersant dans la suspension peut être supérieure ou égale à 0,05 mg/m2, par exemple comprise entre 0,05 mg/m2 et 10 mg/m2. Cette teneur est exprimée par rapport à la surface totale des noyaux céramiques en suspension.
La teneur volumique des noyaux en matériau céramique dans la suspension peut être supérieure ou égale à 6%, par exemple comprise entre 10% et 50%. La teneur volumique en adhésif peut être supérieure ou égale à 10%, par exemple comprise entre 10% et 50%, cette teneur étant prise par rapport au volume des noyaux en matériau céramique en suspension.
On peut ainsi par exemple obtenir les granules par un technique de pulvérisation à partir d'une suspension telle que décrite plus haut.
A titre d'exemple, la figure 3 montre des granules obtenus par atomisation à partir d'une première suspension contenant 20 %vol. d'alumine, 2,0 %vol. de polyéthylène glycol d'une masse molaire égale à 35 kg/mol, 2,5 %vol. de polyéthyloxazoline d'une
masse molaire égale à 50 kg/mol et d'un polyéthylène glycol d'une masse molaire égale à 300 g/mol.
A titre d'exemple, la figure 4 montre des granules obtenus par atomisation à partir d'une deuxième suspension contenant 11 %vol. d'alumine et 7,3 %vol. de polyéthyloxazoline de masse molaire égale à 200 kg/mol.
Le tableau 1 ci-dessous donne des exemples de formulations de suspensions permettant la production de granules constitués d'un mélange intime de noyaux et d'adhésif utilisables dans le cadre de l'invention. [Table 1]
La formulation A utilise deux thermoplastiques (polyéthyloxazoline et polyéthylène glycol) de masses molaires intermédiaires ainsi qu'un polyéthylène glycol de faible masse molaire (300 g/mol) en tant que plastifiant à des faibles concentrations, produisant des granules de petite taille à l'aide d'un atomiseur utilisant une buse de pulvérisation de 1,4 mm. Cet exemple permet par exemple d'obtenir des granules de l'ordre du diamètre des fibres dans le cas de mèches d'alumine formées par des fibres de référence « Nextel 610 ».
La formulation B utilise un adhésif constitué uniquement d'un thermoplastique, apportant ainsi un grand pouvoir d'adhésion en contrepartie d'une flexibilité plus faible.
La formulation C utilise un adhésif constitué uniquement d'une résine tackifiante (ester de colophane) qui permet d'obtenir une fluidité importante lors de l'imprégnation dans la mèche, mais possédant un pouvoir d'adhésion plus faible.
Une fois obtenus, les granules sont introduits dans les structures fibreuses ou la bande évoquée plus haut. On peut utiliser pour cela une technique d'imprégnation à sec, telle qu'une imprégnation en lit de poudre, fluidisé ou non, par saupoudrage, par projection électrostatique (pistolet électrostatique). Une fois les granules introduits, leur cohésion est détruite par l'application d'une contrainte thermomécanique lors d'une étape de compression à chaud, par exemple à l'aide d'une calandre, afin de former les particules formées du noyau enrobé d'adhésif décrites plus haut. La température imposée lors de la compression à chaud peut être supérieure ou égale à 50 °C, par exemple comprise entre 80 °C et 250 °C. La pression imposée lors de la compression à chaud peut être supérieure ou égale à 10 MPa, par exemple comprise entre 15 MPa et 200 MPa. Dans le cas où les granules sont introduits dans la bande, la bande comprend les mêmes fibres que dans les structures fibreuses et est découpée après compression à chaud pour former les structures fibreuses comprenant les particules qui sont déposées à la forme souhaitée afin de former la préforme.
L'expression « comprise entre ... et ... » doit se comprendre comme incluant les bornes.
Claims
[Revendication 1] Procédé de fabrication d'une pièce en matériau composite à matrice céramique, comprenant :
- la formation d'une préforme fibreuse à partir d'une pluralité de structures fibreuses comprenant des particules (20), lesdites particules comprenant un noyau (21) en matériau céramique et un adhésif (23) enrobant ledit noyau (21), et
- le frittage desdites particules dans la préforme fibreuse obtenue afin de former la matrice céramique dans la porosité de celle-ci.
[Revendication 2] Procédé selon la revendication 1, le procédé comprenant en outre l'obtention des particules, avant formation de la préforme, par compression à chaud de granules formés d'un ensemble cohésif comprenant les noyaux (21) en matériau céramique et l'adhésif (23) de sorte à fragmenter les granules en particules (20).
[Revendication 3] Procédé selon la revendication 2, dans lequel la taille moyenne (t) des granules est inférieure ou égale à 10 fois le diamètre moyen des fibres formant les structures fibreuses, la compression à chaud étant réalisée sur une bande fibreuse comprenant les granules et le procédé comprenant ensuite la découpe de la bande fibreuse de sorte à former les structures fibreuses qui permettent de former la préforme fibreuse, ou la compression à chaud étant réalisée directement sur les structures fibreuses comprenant les granules avant de procéder à la formation de la préforme fibreuse.
[Revendication 4] Procédé selon la revendication 3, dans lequel la taille moyenne (t) des granules est inférieure ou égale à 5 fois le diamètre moyen des fibres formant les structures fibreuses.
[Revendication 5] Procédé selon l'une quelconque des revendications 2 à 4, le procédé comprenant en outre l'obtention des granules à partir d'une suspension comprenant un mélange des noyaux (21) en matériau céramique avec un milieu liquide comprenant le ou les constituants de l'adhésif (23), un dispersant et éventuellement un tensioactif.
[Revendication 6] Procédé selon l'une quelconque des revendications 1 à 5, dans lequel l'adhésif (23) est soluble ou dispersible dans l'eau.
[Revendication 7] Procédé selon l'une quelconque des revendications 1 à 6, dans lequel l'adhésif (23) comprend un polymère thermoplastique.
[Revendication 8] Procédé selon la revendication 7, dans lequel le polymère thermoplastique est choisi parmi : le polyéthylène glycol (PEG), le polyéthyloxazoline (PEOx), l'alcool polyvinylique (PVOH), le polyvinylpyrrolidone (PVP), le poly- (vinylpyrrolidone-co-vinylacétate) (PVPVAc), le polyvinylméthyléther (PVME), le polyacétate de vinyle (PVAc), le polyacétal de vinyle, une résine phénoxy et leurs mélanges.
[Revendication 9] Procédé selon l'une quelconque des revendications 7 ou 8, dans lequel le polymère thermoplastique a une masse molaire en masse comprise entre 1 kg/mol et 500 kg/mol.
[Revendication 10] Procédé selon l'une quelconque des revendications 1 à 9, dans lequel l'adhésif (23) comprend une résine tackifiante, par exemple choisie parmi : les esters de colophane ou les terpènes phénoliques, et leurs mélanges.
[Revendication 11] Procédé selon l'une quelconque des revendications 1 à 10, dans lequel l'adhésif (23) comprend en outre un plastifiant, par exemple choisi parmi : le glycérol, les polyéthylènes glycols de masse molaire en masse inférieure ou égale à 4000 g/mol, les phtalates, les acides gras, et leurs mélanges.
[Revendication 12] Procédé selon l'une quelconque des revendications 1 à 11, dans lequel la préforme fibreuse est formée par placement automatique de fibres. [Revendication 13] Procédé selon l'une quelconque des revendications 1 à 12, dans lequel les structures fibreuses sont des mèches de fibres.
