Description

  • Die Erfindung betrifft ferromagnetische Kerne, die für auf dem elektromagnetischen Prinzip beruhende Geräte bestimmt sind, und weiterhin betrifft sie ein Herstellungsverfahren für ihre Struktur.
  • In den nach dem elektromagnetischen Prinzip funktionierenden Vorrichtungen, wie Transformatoren, Elektromagnet-Ventilen, Elektromotoren, auf dem Induktionsprinzip beruhenden Sensoren u.dgl., geht der magnetische Induktionsfluss zumindest teilweise durch einen Kern aus ferromagnetischem Material (Reineisen, Siliziumstahl, weiches Konstruktionsstahl, FeNi-Legierungen, FeCo-Legierungen usw.). Diese Materialien zeichnen sich durch gute magnetische Eigenschaften aus, d.h. durch hohe Permeabilität, hohe magnetische Sättigung und niedrige Remanenz, und durch gute mechanische Eigenschaften. Nachteilig an diesen Materialien ist deren erheblicher elektrischer Leitwert, der bei den mit einem pulsierenden magnetischen Feld arbeitenden Geräten die Bildung von Wirbelströmen im Kern ermöglicht.

    erregt, wo R den Widerstand des Kerns bedeutet. Der Strom I(t) erzeugt dann ein magnetisches Feld, das gegen das magnetische Anregungsfeld wirkt. Der Strom I(t), der durch den Kern mit Widerstand R geht, verursacht Wärmeverluste. Der im Kern induzierte Strom manifestiert sich darüber hinaus in Wirbelströmen, die in den meisten elektromagnetischen Geräten unerwünscht sind, da sie den Wirkungsgrad des Geräts beeinträchtigen. Die Wirbelströme verlängern auch die Reaktion des magnetischen Flusses auf die Änderungen des durch die Erregerspule fließenden elektrischen Stroms. Das ist limitierend in Fällen, wo eine extrem schnelle Antwort erfordert wird, wie bei elektromagnetisch betätigten und magnetorheologischen Ventilen.
  • Fig. 1 und Fig. 2 stellen typische Beispiele der Verteilung magnetischer Induktion und des Vektors der Stromdichte in einem einfachen Magnetkreis dar, einem toroidförmigen Kern. Es ist bemerkbar, dass der Vektor der magnetischen Induktion senkrecht zu der XZ-Schnittebene gerichtet ist, während der Vektor der Stromdichte in dieser Ebene liegt. Die Wirbelströme fließen immer in der zu den magnetischen Kraftlinien senkrechten Ebene, und zwar in allen Richtungen.
  • Um die Wirbelströme in Kernen zu drosseln, werden die Kerne aus ferromagnetischen, mit Dielektrikum durchgelegten Blechen oder Streifen erzeugt, s. z.B. die US 9251939 oder US 2016/0336100 . Das aber hilft nur teilweise, da eine solche Struktur die Wirbelströme nur in einer Richtung drosselt.
  • Bessere Ergebnisse bringen Materialien von hoher Permeabilität und hoher elektrischer Resistivität, wie z.B. Ferrit und SMC-Materialien (soft magnetic composite materials). Nachteilig im Vergleich mit metallischen Materialien sind deren unzulängliche mechanische Eigenschaften, mit Prototypenherstellung verbundene Kosten, Probleme bei der Produktion größerer Objekte, bei SMC-Materialien auch deren niedrige Permeabilität und bei Ferrit eine niedrige Sättigungsgrenze.
  • In der JP 2006108559 wird die Drosselung der Wirbelströme in einem geraden Kernabschnitt so gelöst, dass dieser Kernteil durch ein Drahtbündel gebildet ist, wobei jeder der aneinander liegenden eisernen Drähte mit einer Isolationsschicht versehen ist, die Oxide enthält. In ähnlicher Weise sind die in der JPS 6450403 sich berührende Drähte aus ferromagnetischem Material in einem Kern linear angeordnet. Zur Drosselung der Wirbelströme sind sie mit einem Isolationsmaterial beschichtet. Die Spalten unter den Drähten sind mit ferromagnetischem Material gefüllt.
  • Nachteilig an diesen Lösungen ist, dass deren Konstruktion, d.h. ihre äußere Form und auch die innere Anordnung der Leiter, nicht variabel ist. Sie macht es nicht möglich, die Struktur zu optimieren und dadurch Material des Kerns zu sparen und dessen Gewicht zu reduzieren.
  • Der Magnetkern nach der US 2011/095642 ist durch Einwickeln einer Folie aus einem ferromagnetischen Material gebildet, wobei nach dem Einwickeln eines aus einigen Schichten der Folie bestehenden Laminats stets eine Lücke frei gelassen wird, die zum Ausfüllen mit Gießharz bestimmt ist. Nach dem Einwickeln eines derartigen Laminatrohrs werden an dessen Umfang acht Elemente aus einem Isoliermaterial befestigt, an die ein weiteres Laminatrohr eingewickelt wird.
  • Die GB 162731 bezieht sich auf eine Einrichtung zur Kontrolle des Anlaufstroms in rotierenden Maschinen mittels in einem Kern generierten Wirbelströme. Der durch eine Spule gehende Kern wird durch längliche ferromagnetische Elemente - Bände, Stangen oder Röhre, die durch Luftlücken getrennt sind. Diese Elemente sind aus üblichen Materialien hergestellt, deren Permeabilität nach dem Verwendungszweck gewählt ist. Diese länglichen Elemente sind an beiden Enden durch Isolierung getrennt und zwischen ferromagnetischen Platten geklemmt, die die parallelen Abschnitte des Kerns verbinden.
  • In der EP 2975618 wird ein Kern beschrieben, der aus Stangen besteht, die durch Pakete laminierter Blechbände gebildet sind. Die Pakete liegen aufeinander in Reihen, wobei zwischen einigen benachbarten Paketen ein Spalt gelassen wird, der einen Kühlkanal bilden soll.
  • Die US 2013/292081 und DE 10 2013 112325 beschreiben Produktionsverfahren eines ferromagnetischen Kerns durch Deposition angeschmolzener Materialpartikeln in Schichten, wobei dieses Verfahren mittels Software gesteuert wird.
  • Der Erfindung liegt die Aufgabe zu Grunde, ein Magnetkern und ein Verfahren zu seiner Herstellung an die Hand zu geben, wobei die Struktur des Kerns bei Bewahrung guter mechanischer Eigenschaften die Bildung der Wirbelströme wesentlich limitiert und Material spart.
  • Erfindungsgemäß wird diese Aufgabe durch ein Verfahren mit den Merkmalen von Anspruch 1 und durch ein Skelett für einen Magnetkern mit den Merkmalen von Anspruch 8 gelöst. Bevorzugte Ausführungsformen des Verfahrens sind in den abhängigen Ansprüchen definiert.
  • Ein Skelett für ferromagnetische Stangen enthaltenden Magnetkern wird durch folgende Verfahrensschritte hergestellt:
    • Bestimmen einer Form eines Stangenbündels, Verteilung von Stangen im Bündel, sowie Querdurchschnittsform einzelner Stangen mittels einer numerischen Methode, z.B. FEM - finite element method,
    • Herstellen des Stangenbündels mittels einer additiven Technologie in einem 3D-Drucker, z.B. SLM -selective laser melting, SLS -selective laser sintering, DMLS- direct metal laser sintering, oder 3D welding.
  • Die Stangenzahl sowie deren Verteilung in einem Kernquerdurchschnitt sind mit Vorteil zu der Intensität des im Model bestimmten magnetischen Flusses im gegebenen Kernquerdurchschnitt proportional.
  • Gesamtquerfläche der Stangen in jedem Kernquerdurchschnitt ist zu der Intensität des im Model bestimmten magnetischen Flusses im gegebenen Kernquerdurchschnitt proportional.
  • Querfläche und Form des Stangenquerdurchschnitts ändern sich entlang der Stange in Abhängigkeit von der aktuellen Intensität des im Model bestimmten magnetischen Flusses.
  • Die Struktur des Skeletts wird zur Erhöhung dessen Festigkeit vorteilhaft mit ferromagnetischem Material mit zellularer Struktur ergänzt.
  • Das ferromagnetische Skelett kann mit Gießharz durchflutet werden, der dann erstarrt, oder mit einem magnetisch leitenden Dielektrikum gefüllt werden.
  • Skelett für einen Magnetkern besteht aus Stangen aus ferromagnetischem Material, die in jedem Kerndurchschnitt die Richtung der Kraftlinien des vordefinierten Magnetflusses des Models einnehmen, wobei es durch ein Bündel von durch Luftschichten abgetrennten Stangen gebildet ist, die mit einem Abstand voneinander geleitet sind, wobei die benachbarten Stangen durch mit einem Abstand angeordnete feste Brücken aus demselben ferromagnetischen Material verbunden sind.
  • Die Erfindung wird nun in Bezug auf die beiliegenden Zeichnungen erläutert.

    • Fig. 7 zeigt eine andere Ausführung des erfindungsgemäßen Skeletts.
  • Das Wesen der Erfindung wird nachstehend an einem Beispiel eines einfachen toroidförmigen Magnetkerns nach Fig. 3 bis 6 veranschaulicht. Die ferromagnetische Struktur des Kerns wird durch ein Bündel von Stangen 1, z.B. aus einer FeNi-Legierung, gebildet, die mit einem Abstand so voneinander geführt sind, dass zwischen jedem Paar der benachbarten Stangen 1 eine Luftschicht oder eine mit einem Dielektrikum gefüllte Lücke bleibt. Es ist offensichtlich, dass die Stangen 1 in jedem Durchschnitt des Kerns die Richtung der Kraftlinien des magnetischen Felds einnehmen. Die benachbarten Stangen 1 sind durch feste Brücken 2 aus demselben Material verbunden, die in regelmäßigen Abständen angebracht sind.
  • Eine weitere Ausführung der Erfindung ist in Fig. 7 dargestellt. Die festen Brücken 2, die die Abstände der einzelnen Stangen 1 halten, sind da außerhalb des äußeren Mantels des Kerns gebildet, und nach Füllung der Lücken im Skelett mit einem festen Dielektrikum können sie abgebrochen werden. Dadurch ist eine vollständige gegenseitige elektrische Isolierung der einzelnen Stangen gesichert.
  • Das nachstehend beschriebene Herstellungsverfahren des Kernskeletts ermöglicht es, das Skelett so herzustellen, dass die Summe der Querschnittflächen einzelner Stangen 1 in einem Querschnitt des Kerns der Intensität des magnetischen Flusses in diesem Querschnitt entspricht. Die Querfläche oder die Form des Querschnitts der Stange 1 können sich entlang der Stange 1 in Abhängigkeit von der Intensität des magnetischen Flusses an der gegebenen Stelle ändern.
  • Die genannten Maßnahmen zielen auf Ersparung von ferromagnetischem Material im Kern und dadurch auf Reduktion seines Gewichts. Andererseits haben sie zur Folge, dass, z.B. bei einem zylinderförmigen Kern, die Dichte der Stangen und dadurch auch die mechanische Festigkeit in Richtung Umfang senkt. Es zeigt sich als vorteilhaft, die lockere Struktur des Skeletts mit einer zellularen Struktur (lattice structure) zu ergänzen, u. z. durch die gleichartige Technologie gleich bei der Herstellung des Skeletts. Diese Struktur verleiht dem Kern hohe Festigkeit, ohne das Gewicht wesentlich zu erhöhen.
  • Die bei dem einfachen toroidförmigen Kern dokumentierte Struktur kann bei Kernen beliebiger Form benutzt werden, sei sie durch einen geschlossenen magnetischen Kreis dargestellt, oder nur einen Teil des Kreises einnimmt.
  • Das beschriebene Kernskelett wird so hergestellt, dass die Form des Stangenbündels, Verteilung von Stangen im Bündel, sowie Querdurchschnittsform einzelner Stangen mittels einer numerischen Methode, z.B. FEM, bestimmt und danach das Stangenbündel mittels einer additiven Technologie in einem 3D-Drucker, z.B. SLM, hergestellt wird.
  • Richtung der magnetischen Induktion im stationären Zustand kann einem Model - einem massiven, mit einer Induktionsspule versehenen Kern mittels der numerischen Methode FEM abgenommen werden. Z. b. bei einem toroidförmigen Kern sind die magnetischen Kraftlinien konzentrische Kreislinien. Deren genaue Form kann mittels Maxwellgleichungen festgestellt werden. Produktion an einem 3D-Drucker bei Verwendung von SLM- oder SLS-Methode besteht in Auftragung einer dünnen Pulverschicht, die nachträglich mit Laserstrahl geschmolzen oder gesintert wird. Es folgt Auftragung einer weiteren Schicht und wieder Schmelzen, so dass sich die einzelnen Schichten verbinden. Auf diese Art geht man vor, bis der ganze Teil gefertigt ist. Bei Verwendung von Hilfsstützen können auch überhängende Teile produziert werden. Die Hilfsstützen werden schließlich abgebrochen. Mit Hilfe von 3D-Schweißen kann eine Struktur auch ohne Stützen gebaut werden. Es ist also möglich, ein beliebiges Objekt von großer Genauigkeit zu produzieren, was Form und Abmessungen anbelangt. Eine analoge Methode ermöglich es, mit s.g. lattice structure bzw. gyroid lattice structure aus dem gleichen Material und auf derselben Einrichtung die durch Stangen gebildete Struktur des Kernskeletts zu ergänzen, wodurch das Skelett Kompaktheit und Festigkeit erlangt.
  • Im Falle einfacherer Formen des Skeletts können auch konventionelle Methoden eingesetzt werden, u.a. elektroerosive Bearbeitung, Teilen mit einem Laser- oder Wasserstrahl.
  • Das Kernskelett kann aus einer Reihe von stromleitenden ferromagnetischen Materialien, wie reines Eisen, Siliziumstahl, Weichstahl, magnetischer rostfreier Stahl, FeCoV-Legierungen, z.B. Hiperco, FeNi-Legierungen, FeCo-Legierungen u.dgl. hergestellt werden.
  • Die ferromagnetische Konstruktion des Kerns kann in einer Form mit einem dielektrischen Vergussharz übergossen werden, oder es können die Lücken mit einem sandigen magnetisch leitenden Dielektrikum gefüllt werden, das die kumulativen magnetischen Eigenschaften des Kerns verbessert. Auf diese Art entsteht ein vollständig kompakter Kern.
  • Die beschriebene Struktur des magnetischen Kerns bringt insbesondere die folgenden Vorteile:
    • Deutliche Drosselung von Wirbelströmen und dadurch Minderung der Verluste im Magnetkreis,
    • Hohe Werte der magnetischen Induktion auf Grund der Benutzung von geeigneten ferromagnetischen Materialien,
    • Gute mechanische Eigenschaften des Kerns (im Vergleich zu SMC und Ferriten)
    • Bildung des Kerns aus Materialien mit hoher Permeabilität (im Vergleich zu SMC),
    • Reduktion des Gewichts und Materialeinsparung.

Claims (8)

  1. Verfahren zur Herstellung eines Skeletts für einen durch Luftschichten abgetrennte ferromagnetische Stangen enthaltenden Magnetkern mittels einer additiven Technologie in einem 3D-Drucker unter Anwendung von einer SLM-, SLS, oder DMLS-Methode oder von 3D-Schweißen mit folgenden Verfahrensschritten:
    - Bestimmung der Richtung der magnetischen Kraftlinien im stationären Zustand an einem Model - einem massiven, mit einer Induktionsspule versehenen Kern - mittels einer numerischen Methode, z.B. FEM-Methode,
    - Bildung eines Bündels von durch Luftschichten abgetrennten Stangen (1), wobei die einzelnen Stangen (1) die Richtung der magnetischen Kraftlinien einnehmen,
    - Bestimmung der Form eines Stangenbündels, Verteilung von Stangen im Bündel, sowie Querdurchschnittsform und -fläche einzelner Stangen mittels der numerischen Methode, z.B. FEM-Methode, basierend auf der Intensität des magnetischen Flusses in einem gegebenen Kernquerdurchschnitt des Models.
  2. Verfahren nach Anspruch 1, dadurch gekennzeichnet, dass die Stangenzahl sowie deren Verteilung in einem Kernquerdurchschnitt zu der Intensität des im Model bestimmten magnetischen Flusses im gegebenen Kernquerdurchschnitt proportional sind.
  3. Verfahren nach Anspruch 1 oder 2, dadurch gekennzeichnet, dass Gesamtquerfläche der Stangen (1) in jedem Kernquerdurchschnitt zu der Intensität des im Model bestimmten magnetischen Flusses im gegebenen Kernquerdurchschnitt proportional ist.
  4. Verfahren nach einem der vorherigen Ansprüche, dadurch gekennzeichnet, dass Querfläche und Form des Stangenquerdurchschnitts sich entlang der Stange (1) in Abhängigkeit von der aktuellen Intensität des im Model bestimmten magnetischen Flusses ändern.
  5. Verfahren nach einem der vorherigen Ansprüche, dadurch gekennzeichnet, dass das Skelett zur Ehöhung dessen Festigkeit mittels der additiven Technologie mit ferromagnetischem Material mit zellularer Struktur ergänzt wird.
  6. Verfahren nach einem der Ansprüche 1 bis 4, dadurch gekennzeichnet, dass das ferromagnetische Skelett mit Gießharz durchflutet wird, der dann erstarrt.
  7. Verfahren nach einem der Ansprüche 1 bis 4, dadurch gekennzeichnet, dass das ferromagnetische Skelett mit einem magnetisch leitenden Dielektrikum gefüllt wird.
  8. Skelett für einen Magnetkern, das durch Verfahren nach Anspruch 1 hergestellt wird und das aus Stangen aus ferromagnetischem Material besteht, die in jedem Kerndurchschnitt die Richtung der Kraftlinien des vordefinierten Magnetflusses des Models einnehmen, wobei es durch das Bündel von durch Luftschichten abgetrennten Stangen (1) gebildet ist, die mit einem Abstand voneinander geleitet sind, wobei die benachbarten Stangen (1) durch mit einem Abstand angeordnete feste Brücken (2) aus demselben ferromagnetischen Material verbunden sind.
