Claims (12)
- A transformer, comprising
a transformer core (201), wherein the transformer core (201) is a toroid and wherein the transformer core defines a first plane in which or in parallel to which the magnetic flux of the transformer core extends during operation of the transformer, wherein a top side and a bottom side of the transformer core extend in parallel to the first plane;
a first wire that forms a first winding (202);
a second wire that forms a second winding (203),
wherein the first winding and the second winding (202, 203) are wound around the transformer core (201),
wherein the transformer further comprises:a preformed insulation structure (204, 205),wherein the preformed insulation structure is situated between the first winding and the second winding (202, 203) of the transformer, and wherein the preformed insulation structure (204, 205) spaces the second winding (203) apart from the first winding (202) and from the transformer core (201),wherein the preformed insulation structure (204, 205) includes a first shell and a second shell (204, 205) that at least partially enclose the transformer core (201) with the first winding (202), wherein the first shell (204) encloses the top side, and the second shell (205) encloses the bottom side, of the transformer core (201),wherein the first and second shells (204, 205) form an inner wall (214) through a central opening in the toroid, wherein the inner wall forms a hole through which the second winding (203) is wound, andwherein the first shell and the second shell (204; 205) each have multiple holes (206) whose size, shape, and position are selected in such a way that an insulating substance can penetrate through the holes (206) and into the interior of the preformed insulation structure (204; 205). - The transformer according to Claim 1, wherein the first and second shells (204, 205) have identical shapes.
- The transformer according to one of the preceding claims, wherein the transformer further comprises a housing (301) that accommodates the transformer core (201), the first and second windings (202, 203), and the preformed insulation structure (204, 205).
- The transformer according to Claim 3,
further comprising an insulating substance within the housing (301) that encloses the transformer core (201) and the first and second windings (202, 203), wherein the insulating substance is selected from a casting compound, an oil, or a gas. - The transformer according to one of the two preceding claims, wherein the holes (206) in the preformed insulation structure (204, 205) are arranged in such a way that an inner space of the housing (301) can be filled with the insulating substance without forming cavities, wherein
the transformer core (201), the first and second windings (202, 203), and the first and second shells (204, 205) are situated in the housing (301). - The transformer according to one of the preceding claims, wherein the first and/or the second winding (202, 203) extend(s) over at least 300° along the transformer core (201).
- The transformer according to one of the preceding claims, wherein the preformed insulation structure (204, 205) is manufactured using an injection molding process.
- The transformer according to one of the preceding claims, wherein the preformed insulation structure (204, 205) further comprises:
one or more wire holders (208a, 208b) in which the first [wire], the second wire, or both may be fixed. - The transformer according to one of the preceding claims, wherein the preformed insulation structure (204, 205) further comprises:
one or more positioning structures (207) that are designed for positioning the preformed insulation structure (204, 205) within the housing (301) in one or more directions. - The transformer according to one of the preceding claims, wherein the transformer core (201) is ring-shaped, or the toroid cross section perpendicular to the toroidal direction is rectangular or oval.
- A method for manufacturing a transformer, comprising:providing a transformer core (201), wherein the transformer core (201) is a toroid and wherein the transformer core defines a first plane in which or in parallel to which the magnetic flux of the transformer core extends during operation of the transformer, wherein a top side and a bottom side of the transformer core extend in parallel to the first plane;winding a first wire around the transformer core (201) to form a first winding (202), situating a preformed insulation structure (204, 205) so that the preformed insulation structure (204, 205) encloses at least a portion of the first winding (202) and of the transformer core (203),winding a second wire around the preformed insulation structure, and thus around the transformer core, to form a second winding (203),wherein the preformed insulation structure is situated between the first winding and the second winding (202, 203) of the transformer, and wherein the preformed insulation structure (204, 205) spaces the second winding (203) apart from the first winding (202) and from the transformer core (201),wherein the preformed insulation structure (204, 205) includes a first shell and a second shell (204, 205) that at least partially enclose the transformer core (201) with the first winding (202), wherein the first shell (204) encloses the top side, and the second shell (205) encloses the bottom side, of the transformer core (201),wherein the first and second shells (204, 205) form an inner wall (214) through a central opening in the toroid, wherein the inner wall forms a hole through which the second winding (203) is wound, andwherein the first shell and the second shell (204; 205) each have multiple holes (206) whose size, shape, and position are selected in such a way that an insulating substance can penetrate through the holes (206) and into the interior of the preformed insulation structure (204; 205).
- The method according to Claim 11, further comprising:situating the transformer core (201) together with the first and second windings (202, 203) and the preformed insulation structure in a housing (301); andcasting the housing (301) with an insulating substance, so that the insulating substance fills the housing (301) through the holes (206) without forming cavities, wherein the step of casting the housing (301) is carried out under negative pressure.
