Abstract
Description
The present invention relates to a method for the manufacture of Cast iron castings with spheroidal graphite and cast iron as obtained by the implementation of the method.
By high geometric and dimensional accuracy and improved mechanical characteristics, here we mean spheroidal graphite cast iron whose surface state, geometric accuracy and dimensional, as well as the mechanical characteristics, are higher than those usually encountered with foundry classics.
Patent FR 2,839,727 discloses a specific process for manufacture of spheroidal graphite cast iron parts, which combines successively combining the techniques of molding, forging and heat treatment. The process described in this patent makes it possible to obtain Spheroidal graphite cast iron parts with very high characteristics Mechanical (Rm> 1000 Mpa, Rp 0.2 / Rm> 0.68 and A% between 4 and 14%), with dimensional and geometric accuracy close to that of conventional forging, therefore greater than that obtained by classic foundry techniques.
However, according to this patented process, all stages of manufacture are carried out in hot casting; it requires intermediate operations of maintaining temperature between certain manufacturing phases, because not all stages have the same duration. This is particularly the case for molding and forging operations, but also forging and heat treatment of stepped quenching bainitic. The implementation of the process therefore requires a chain of specific and expensive production, ie the process is well suitable for large series, such as automotive type, but poorly adapted to the average and small series.
On the other hand, many mechanical parts do not require mechanical characteristics as high as those obtained by the patent FR 2 839 727 with structures of bainitic or austeno-ferritic type, otherwise difficult to machine.
It has also been found in the application of the method to certain types of parts requiring high rates of plastic deformation for the stamping operation, the damage suffered by the parts during the deburring operation, because of sometimes large deformations graphite nodules and their alignment in certain areas of pieces near the burr cord and in the burr cord him same, which favor a tear of the metal in these places at moment of passage of the cutting tool.
In addition, for some part geometries, the weak point in fatigue stress is located at the level of the burrs that are located at the joint plane generally located at the middle part of the room.
In the application of the process according to patent FR 2 839 727, it turns out difficult to control the burrs that are inherent in stamping in open dies and thereby control the rate of deformation of the melting in these places, and therefore the rate of deformation of the nodules of graphite.
In addition, manufacturers are increasingly interested in reducing purchase costs of rough parts and ask for more rough parts in more precise, requiring the least possible machining operations.
In these conditions, to be even more competitive economically compared to the classic coin forging process made of steel, in particular for the production of parts in large series automotive, but also for the manufacture of smaller series parts, the patented process needs to be improved.
- mise au mille améliorée par rapport au procédé classique de forgeage et par rapport au précédent brevet FR 2 839 727 ;
- limite de fatigue améliorée par rapport à celle obtenue par le procédé selon le brevet FR 2 839 727 ;
- caractéristiques mécaniques supérieures à celles obtenues par un procédé classique de fonderie ;
- précision dimensionnelle et géométrique supérieure à celle obtenue par les procédés classiques de fonderie et de forgeage, et à celle obtenue avec le procédé objet du brevet FR 2 839 727 ;
- upgrading improved compared to the conventional forging process and compared to the previous patent FR 2 839 727;
- improved fatigue limit compared to that obtained by the process according to patent FR 2 839 727;
- mechanical characteristics superior to those obtained by a conventional foundry process;
- dimensional and geometrical accuracy superior to that obtained by conventional casting and forging processes, and to that obtained with the method of the patent FR 2,839,727;
This embodiment of the method according to the invention makes it possible to obtain a spheroidal graphite cast iron with a structure essentially bainitic, which gives the pieces of very high characteristics mechanical, but with a fatigue limit greater than that obtained with the process according to patent FR 2 839 727.
Essentially bainitic means here a structure constituted at least 50% of bainite.
In another embodiment of the method according to the invention after the calibration operation by hot plastic deformation to obtain the calibrated molded part without lateral burr, said molded part is cooled calibrated at room temperature freely, controlled or by quenching, to give the piece the mechanical characteristics desired; this in replacement of bainitic stepped quenching. This embodiment of the invention makes it possible to obtain a graphite cast iron spheroidal with a structure made up of variable proportions of ferrite and / or perlite; The structure then being essentially ferritic or essentially pearlitic, or ferrito-pearlitic.
By essentially ferritic or essentially pearlitic one means here, and in all that follows, a structure constituted 50% or more of ferrite, or 50% or more of perlite.
The mechanical characteristics thus obtained on the parts, of which including the fatigue limit, although lower than those resulting from the application of the process, according to patent FR 2 839 727, are improved by compared to those encountered on spheroidal graphite iron castings simply molded, thanks to the effect of compacting and hardening obtained by the calibration operation.
In these first two embodiments of the method according to the invention, between the exit of the blank of the mold (c) and the operation of hot plastic deformation (d), or between the output of the blank mold (c) and the complementary operation of maintaining the blank to the temperature Tm, an intermediate operation of separation of the casting appendages (weights, casting channels ...) of the draft the piece by cutting or other process, to obtain the rough part only with a volume substantially identical to that of the molded part calibrated to obtain.
This intermediate operation is intended to rid the draft molded of all its casting appendages, but also if necessary to perfect its geometry or its volume, in view of the calibration operation following. This operation may include, in addition, an operation of cleaning of said blank of the workpiece, for example by brushing or another process, in order to rid it of oxides or residues from of the molding operation, before the calibration operation.
In another embodiment of the method according to the invention, after the casting operation of the blank of the part and before the operation of calibration of the latter in containers or matrices closed by hot plastic deformation, extracting said blank from the piece of mold after cooling below AR3, and it is completed at the room temperature, warm up and maintain said blank of the at a temperature between AC3 and 1050 ° C during a duration between 10 and 90 minutes to allow a good homogeneity of temperature and chemical composition within said blank.
The completion of the molded blank of the part, which includes the demolition, grinding, any deburring operations and the blasting is facilitated in this embodiment of the process according to the invention because it is carried out at room temperature; the process is simplified in its implementation because the molding and calibration are dissociated.
In this embodiment of the method according to the invention, it is possible to addition to the completion operation, an operation of grinding and / or cutting to obtain the volume of said blank of the part substantially identical to that of the part and / or intended to perfect the geometry of said blank part.
In the various embodiments of the method according to the invention, the rate of plastic deformation during the calibration operation, is deliberately limited to avoid excessive crushing of nodules of graphite which are oriented in the direction of the flow of the metal.
The removal of the lateral burr, by the use of a blank volume substantially identical to the part to be obtained and by the use closed matrices, eliminates areas of weakness fatigue stress due to the large deformation of the nodules in these locations.
Moreover, the cutting operation of the lateral burr is no longer necessary and the risks of tearing the metal in these deleted areas.
In the various embodiments of the method according to the invention, the shape given to the molded blank of the piece is determined from the final shape of the piece to allow for a rate of deformation in all parts of the blank during the operation of calibration, between 1 and 20% maximum, and to orient the flow of the metal during this operation in a direction favorable to mechanical characteristics, and in particular to fatigue stresses of the piece in use.
- l'opération de calibrage en conteneurs ou en matrices fermés est réalisée par pressage ou frappe de l'ébauche entre au moins deux outils, ou à l'aide d'éléments et/ou de poinçons mobiles coulissant à l'intérieur des matrices ou des outils, pour permettre notamment une déformation plastique multiaxiale sur l'ébauche ;
- le volume de l'ébauche moulée de la pièce est égal à celui de la pièce moulée calibrée avec une tolérance maximale comprise dans la fourchette 0 à + 6% ;
- le volume de matière en excès sur l'ébauche de la pièce, qui correspond à la tolérance autorisée sur le volume de l'ébauche de la pièce, est orienté lors de l'opération de calibrage dans un logement de métal en excès placé, soit dans un ou plusieurs trous borgnes ou débouchants de la pièce destinés à être usinés, soit dans une ou plusieurs cavités prévues à cet effet sur la pièce dans des zones qui n'affectent pas la précision géométrique de la pièce moulée calibrée ;
- the calibration operation in containers or closed dies is carried out by pressing or striking the blank between at least two tools, or with the aid of moving elements and / or punches sliding inside the dies or tools, in particular to allow multiaxial plastic deformation on the blank;
- the volume of the molded blank of the workpiece is equal to that of the calibrated casting with a maximum tolerance in the range 0 to + 6%;
- the volume of excess material on the blank of the part, which corresponds to the tolerance allowed on the volume of the blank of the part, is oriented during the calibration operation in an excess metal housing placed, either in one or more blind holes or through holes in the workpiece to be machined, either in one or more cavities provided for this purpose on the workpiece in areas that do not affect the geometric accuracy of the calibrated molded part;
- the mold used for casting the blank of the piece is preferably a permanent mold consisting of at least two metal halves coated with a coating, but can also be a non-permanent mold sand or other.
In the embodiments of the method according to the invention which comprise a cooling of the molded part calibrated freely, controlled or by quenching, this cooling is carried out in the open, at blown air, or in a confined atmosphere or environment as the case may be.
Controlled cooling here refers to a cooling carried out with a speed imposed and controlled for allow to obtain a previously defined and desired structure on the room. In cases where the defined and desired structure is not obtained directly as a result of free cooling, controlled or quenched, a heat treatment of income after the cooling operation of the molded part calibrated, intended to adjust the structure and / or the characteristics mechanical components of said calibrated molded part.
The invention also relates to a spheroidal graphite cast iron developed and shaped according to the process of the invention, the structure of which is either essentially bainitic or essentially pearlitic or essentially ferritic, consisting of ferrite and pearlite in variable proportions.
Preferably, the cast has undergone a plastic deformation rate limited and contained during the calibration operation, thus limiting the crushing graphite nodules. Advantageously, the rate of deformation in all parts of the blank during the operation of calibration is between 1 and 20% maximum, thus allowing to guide the flow of the metal during the calibration operation in a favorable to the mechanical characteristics and in particular to the fatigue loads of the part in service, thus favoring the limitation of deformation of spheroidal graphite nodules.
The invention also relates to a casting made of cast iron spheroidal graphite cast iron elaborated and shaped according to one any of the embodiments of the method according to the invention.
The present invention is particularly suitable, without this restrictive, to the manufacture of mechanical parts of automobile engines, as the connecting rod for example, or other moving parts of the engine.
Lighter and with similar mechanical characteristics, even superior to forged steel, spheroidal cast iron castings molded and calibrated by hot plastic deformation exhibit a state of surface, a better dimensional and geometrical precision than those obtained with the conventional processes of forging or molding in big series.
The invention is particularly well adapted without this being restrictive, to parts that must have a high fatigue limit, with a weight saving compared to steel.
Another important advantage of the invention is to enable the production of spheroidal graphite cast iron parts with shapes impossible to obtain on steel parts by conventional stamping, as for example hollow forms on the piece located perpendicularly to the joint plane so undercut from to the direction of typing or pressing. Easily obtained by casting in a mold, these shapes already present on the molded blank of the piece only require low plastic deformation rates to be put into the final forms of the piece; these low rates of plastic deformation being compatible with a calibration operation at hot in containers or closed dies with inserts or tools placed in the matrices, as is the case in the various embodiments of the invention.
As a non-limiting example, one can cite the case of the connecting rod of motor where the soul, which is the central part of the connecting rod that connects the head and the foot, has a profile in the form of "H" whose hollows are placed in the direction of the joint plane that is to say in the direction suitable for stamping. For a better holding of the part in service this profile should be placed perpendicular to the current profile on the part but can not be realized as well as with standard steel stamping techniques. The method according to the invention makes it possible to produce the engine connecting rod with the profile of the soul perpendicular to the existing profile, that is to say with the hollow forms of the section of the soul placed perpendicularly by compared to the joint plane, allowing the piece a better hold when mechanical stresses in service.
Other features and advantages of the present invention will appear on reading the description which follows, of one of his modes of realization given by way of non-limiting example.
We did tests on a connecting rod of a mass of 770 grams, usually made of forged steel and manufactured according to the invention. This piece, whose largest dimension is 180 mm, has a thickness in its strongest part of 25 mm.
According to the invention, from the final shape of the connecting rod calibrated mold desired, we determined the shape to give to the molded rod blank to ensure a deformation rate of said molded rod blank during the calibration operation, between 1 and 20% maximum in all parts of it, and this with a volume of the rod blank substantially identical to that of the connecting rod Calibrated molded mold desired to obtain the molded connecting rod calibrated without lateral burr. For the deformation calculations, we have chose a roughing volume equal to the volume of the calibrated molded part + 2%.
By plastic deformation studies on simulation software digital forging, we determined the geometric shape and From this form of the rod draft, we sized the forms of calibration equipment in closed matrices, as well as those of molding tools consisting of two metal half-shells, in taking into account the cooling offs from the rod and the calibrated molded rod and dilatations of the molding tools and calibration.
Calibration tooling included two closed dies as well that a sliding element in one of the dies for the realization of the bore of the big end; an excess metal housing had been provided at different locations on the perimeter of this bore, where a subsequent machining operation, as well as in a cavity of the foot of connecting rod where there is also a subsequent machining operation.
According to the invention, the final composition cast: 3.7% of VS ; 2.62% Si; 0.19% Mn; 0.3% Ni; 0.4% Cu; 0.15% of Mo, with a residual magnesium content that remained within the range 0.028% - 0.042%, was developed in the electric oven at induction, treated with ferro-silico-magnesium, and then poured between 1380 ° C and 1450 ° C in a metal mold controlled at 270 ° C and coated a protective poteyage.
The metal mold has four rod draft impressions, so that four rod-shaped rods made of spheroidal graphite cast iron are molded at each cycle of the mold.
In accordance with the invention, the molded rod blanks have been extracted from the mold at a temperature that has always remained during testing, between 980 ° C and 950 ° C.
Immediately after they leave the mold, each casting group consisting of four rod blanks was placed in a tool of cutting mounted on a press for separation of the weights and the casting system.
Each rod draft was then placed immediately into an oven under a controlled nitrogen atmosphere at a temperature of 950 ° C, to ensure temperature homogeneity throughout the entire section of the rod blank before calibration.
The holding time of each blank in the oven is always remained between 15 and 35 minutes.
Each blank was then calibrated to the press by deformation plastic at a temperature of 930 ° C in calibration tools previously realized.
- sur un premier lot de bielles, chaque bielle moulée calibrée du lot a été laissée se refroidir à l'air libre ;
- sur un deuxième lot de bielles, chaque bielle moulée calibrée du lot, dés sa sortie de l'opération de calibrage, a été aussitôt placée dans un four tunnel à passage où une vitesse de refroidissement commandée de 20°C par minute lui était imposée entre 900°C et 500°C, puis ensuite laissée se refroidir à l'air libre ;
- on a first batch of rods, each calibrated molded rod of the batch was allowed to cool in the open air;
- on a second batch of rods, each calibrated molded rod of the batch, as soon as it was removed from the calibration operation, was immediately placed in a passing tunnel oven where a controlled cooling rate of 20 ° C. per minute was imposed on it between 900 ° C and 500 ° C, and then allowed to cool in the open air;
- finally, on a third set of connecting rods, each calibrated molded rod of the batch, as soon as it left the calibration operation, was immediately placed in a fluid bed bath of zircon sand regulated at a temperature of 360 ° C., and sufficiently large volume to ensure a fluidized bed temperature variation of less than 5 ° C during each immersion of the room. Each rod was thus bainitically stepped quenched at the temperature of 360 ° C, and was maintained at this temperature in the fluidized bed for a period of 110 minutes, after which each rod was removed from the fluidized bed bath and left cool in air to room temperature according to the invention.
So, to characterize the dimensional and geometric accuracy of measurements dimensional, roughness and weight dispersion were practiced; for the mechanical characteristics, the following measures have been realized: mechanical resistance (Rm: limit of rupture of the part biased in tension), yield strength (Rp0.2), elongation capacity (A%) as well as tensile-compression fatigue limit at 3 million cycles (LF).
Similarly, in terms of geometric and dimensional accuracy, the measurements made on the rods manufactured according to the invention are compared in Table 2 according to the values encountered by the use of other methods to manufacture the same parts.
This table shows that we actually get a precision geometric and dimensionally superior to that obtained with the conventional foundry and forging processes and superior to that obtained with the process object of the previous patent FR 2 839 727.
En particulier la limite de fatigue, déterminée ici en traction - compression à 3 millions de cycles, est sensiblement améliorée par rapport au précédent brevet FR 2 839 727.These results show that the mechanical characteristics are improved compared to conventional foundry and forging, and compared to the process according to patent FR 2 839 727. In particular the fatigue limit, determined here in traction - compression at 3 millions of cycles, is significantly improved compared to the previous patent FR 2 839 727.
The parts compared here, obtained by the process according to the invention and those made simply by molding in a metal mold, have the same metallographic structure, ie predominantly pearlitic or ferritic dominant, since they have undergone the same speed controlled cooling.
This table shows that we actually obtain with the process according to the invention of the mechanical characteristics superior to those obtained by a conventional casting process, and this for the same structure metallographic, ie for the same rate of perlite and / or Ferrite of the cast iron.
