- Die Kunststoffschale wird aus einer ebenen Bahn eines thermoplastischen Kunststoffs, z.B. Polypropylen oder Polyester oder Polyamid oder anderen in einer Dicke von 0,1-3 mm, thermogeformt. Dabei wird mittels Pressluft oder Vakuum die erwärmte Kunststoffbahn gegen eine Form gedrückt, so dass nach Abkühlung der Kunststoff die Gestalt der Form, sei es eine Einfachschale oder eine Mehrgefachschale, des vorgesehenen Füllvolumens annimmt.
- Diese in die Kunststoffbahn fortlaufend hintereinander eingeprägten Schalen werden mit dem oder den Lebensmitteln befüllt, wobei zur Vermeidung der Verschmutzung der Schalenränder entsprechend geformte Abdeckmasken so über die Schalen angeordnet werden, dass das Füllgut sicher in jede Schale bzw. deren Gefache gelangt.
- Anschliessend werden die Schalen mit Füllgut evakuiert oder mit Inertgas, z.B. Stickstoff, begast und die Deckel in Form einer kontinuierlich ablaufenden Deckelfolie aus Laminat - bestehend aus gegen Kunststoffschale mit Füllgut gerichteter Kunststoff-Siegelschicht, Aluminium-Sperrschicht sowie Kunststoffschicht - mit Konterdruck oder Aufdruck unter Hitzeeinwirkung aufgesiegelt. Die Versiegelung erfolgt mit entsprechenden elektrisch beheizten Siegelwerkzeugen unter Einwirkung von Druck und Temperatur am Rand und an den Stegen der Schalenfächer auf der Höhe des Randes der Kunststoffschalen. Die Bahn von Schalen mit Bedeckelung kann dann aufgeteilt werden in Einzelpackung. Es empfiehlt sich jedoch eine bandförmige Weiterverarbeitung.
- Die nun aus Kunststoffschale und Laminatdeckel bestehende gefüllte Packung erhält in einem weiteren Prozessschritt um die Kunststoffschale eine weitere Packungshülle aus einem flexiblen aus Kunststoff-Aluminium-Kunststoff-Laminat.
