Description
The present invention relates to an insoluble anode made of Pb-In-Sn alloy with a high corrosion resistance in a sulfur bath and its use in a galvanic coating and foil production process.
Galvanizing techniques are important in industry for providing corrosion resistance and for other purposes. It is known to coat an object to be coated, such as a steel or copper sheet strip, with Zn, Sn, Ni, Cu, Fe or the other metals or alloys thereof. Among these, galvanizing of steel with zinc has been widely used very quickly and the demand for it has grown in the automotive sector and in the field of electrical household appliances.
In particular, in the zinc plating of the vehicle body, a plating method using a high current density has been used to achieve a so-called heavy zinc coating with an increased amount of zinc deposited. For such a zinc coating, a soluble anode has been conventionally used. However, the insoluble anode has been preferred not only to adapt the anode to the high current density conditions but also to eliminate the problems resulting from the use of a soluble anode, such as the complicated control and maintenance of the plating bath in view of a rapidly increasing electrode gap. Therefore, the change from the soluble anode to the insoluble anode is increasingly progressing.
The insoluble anode has found its application in the formation of metallic foils, in particular copper foils. In such electrolytic copper foil formation according to the state of the art, the insoluble anode is usually arranged in such a way to be opposite and spaced a predetermined distance from a drum made of titanium, for example, along a circumferential segment defined by the 3 to 6 o'clock position and the 6 to 9 o'clock position. A copper sulfate solution was circulated through a gap formed between the drum serving as the cathode and the insoluble electrode to effect electrolytic or electrodeposition of copper on the circumferential segment of the drum. The copper foil formed by the continuous electrodeposition of copper on the drum was then stripped off. In view of the fact that the electronics industry requires a large amount of copper foil, a process will now be considered which uses a higher current density than previously known in order to increase productivity.
As explained below, the insoluble anode plays an important role in the electroplating process such as coating and foil forming.
Most of the known insoluble anodes are made of lead, because lead is corrosion resistant under the conditions of a plating or film forming bath. As a result of the plating current, lead dioxide is formed on the surface of the anode, which acts as an effective discharge surface.
However, a serious disadvantage of the prior art insoluble electrode has been found to be that the lead dioxide formed during the coating process is easily separated from the lead surface due to its internal voltage.
Now, the state of the art is discussed with particular reference to electroplating. As a countermeasure to prevent the separation of lead dioxide from the lead surface, the use of a lead alloy containing different alloying elements has been proposed. Among the various types of such a lead alloy system, a Pb- In alloy system has been considered as a potentially advantageous lead alloy system. For example, Japanese Provisional Publication No. 59-28598 discloses a composition of lead with 0.5 to 10% In or lead with 0.5 to 10% silver. However, the Pb-In alloy system shows insufficient corrosion resistance and accordingly, known methods propose the addition of silver to improve corrosion resistance.
Trotzdem ist Silber nicht unbedingt vorteilhaft als Zugabeelement zur unlöslichen Anode und dessen Wirkung hinsichtlich der Verbesserung der Korrosionsresistenz dieser Anode ist nicht angemessen, weil:Nevertheless, silver is not necessarily advantageous as an additive element to the insoluble anode and its effect on improving the corrosion resistance of this anode is not adequate because:
A) Silver is one of the most expensive precious metals, and
Furthermore, such a lead alloy cannot have the desired corrosion resistance, even with the addition of silver, especially not under conditions of high current density.
As stated at the outset, this industry has recently tended to adopt operation under high current density conditions rather than under lower current density conditions in various electroplating processes such as electroplating and foil forming processes. Accordingly, there is a strong need to develop a low melting point anode which has excellent corrosion resistance and which facilitates both fabrication and operation not only under low current density conditions but also under high current density conditions.
It is therefore an object of the present invention to develop an improved insoluble anode consisting of a lead alloy which, even under conditions of high current density, has high corrosion resistance and contains neither expensive precious metals nor elements whose melting point is above that of lead.
The intensive efforts of the inventors to solve the above-described problem have revealed that the use of In with Sn is very advantageous for achieving the object. In has a melting point of 156°C and Sn a melting point of 232°C, so that both are below 327°C, the melting point of lead. It is a surprising significant discovery that these two additives with such low melting points can be used exclusively to obtain the desired anode which has excellent corrosion existence even under high current density conditions. Experiments have shown that a combination of In (0.5 to 4 wt.%) with Sn (0.5 to 2 wt.%) is effective.
Based on this knowledge, the present invention proposes an insoluble anode having a discharge surface consisting of a lead alloy containing 0.5 to 4 wt% indium, 0.5 to 2 wt% Sn and the balance lead and unavoidable impurities.
The term "high current density" as used herein is intended to refer to the range of a current density of 100 A/dm² or higher, typically 160 A/dm² or higher and preferably 200 A/dm². In connection with the manufacture of foils, this term is intended to refer to a current density of 50 A/dm² or higher.
The anode according to the invention shows a high corrosion resistance even under conditions of high current density and serves as a functional electrode suitable for the high current density that has only recently become much more common, with advantageous results in a wide variety of applications such as metallic galvanic coating, electrolytic formation of metallic foils and galvanic coating. The anode of the present invention is particularly useful for coating with thick zinc layers and the galvanic production of Copper foils. The use of the electrode according to the invention enables productivity to be improved by accelerating the speed of the production line and accelerating the film coating or formation of metallic foils. At the same time, various advantages are achieved, for example, an effective reduction of possible corrosion extends the life of the electrode and facilitates the control and maintenance of the coating bath.
Fig. 1 graphically shows the relationship between the indium content (in wt. %) and the weight loss (mg/A hr) at different tin contents.
A hr): In (%) Sn (%) Gewichtsverlust (mg/A hr)According to the invention, In is added to the lead in an amount of 0.5 to 4 wt.% and Sn in an amount of 0.5 to 2 wt.%. The addition of In to lead results in an improvement in corrosion resistance and the addition of Sn to the lead-indium alloy containing In in a selected range within the limits defined above results in a considerable improvement in corrosion resistance within the specific alloy range of tin addition. Accordingly, the optimum amount of tin addition is selected according to the quantitative indium addition. As will be described in more detail below with reference to the example, an improvement in corrosion resistance is achieved, for example, by the example shown below (pure lead shows a weight loss of 8.5 mg/A hr): In (%) Sn (%) Weight loss (mg/A hr)
The smallest amount of indium addition necessary to achieve the expected effect is 0.5%. In combination with Sn, the effect of indium addition is exhausted at an addition of more than 5%. Sn achieves the expected effect at and above 0.5% in combination with indium, achieves However, it has an opposite effect if it is added in amounts greater than 5%.
As previously described, the lead-indium-tin alloy of the present invention is characterized by:
(A) eine exzellente Korrosionsresistenz auch unter Bedingungen hoher Stromdichte, wie aus einem extrem geringen Gewichtsverlust von 1/8 bis 1/9 im Vergleich zu reinem Blei ersichtlich ist;(A) excellent corrosion resistance even under conditions of high current density, as evidenced by an extremely low weight loss of 1/8 to 1/9 compared to pure lead;
B. Walzen wird erleichtert; und(B) that it is a low melting point material obtained by adding In and Sn to lead, both of which have a lower melting point than lead. An insoluble anode consisting exclusively of these lower melting point elements is extremely advantageous. For example, alloy formation is facilitated. The base metal is protected if the anode is made of a base metal coated with the alloy in question and possible oxidation loss is reduced during remelting after extraction. The present invention coats the anode using a molten lead alloy of a predetermined composition. The anode can be enclosed by rolling the lead as a whole onto the desired anode. The anode heart formed from a base material, which can be iron or copper, is coated with a metal of high corrosion resistance such as titanium, niobium, tantalum, or consists of a single part of a suitable corrosion-resistant material, the base material being coated on one side or both sides with the lead alloy. Regarding the coating method, numerous methods can be selected for the present invention. For example, Process in which the lead alloy is applied directly to the base material using TIG (tungsten inert gas) technology and the process in which the base material is surface treated, e.g. by soldering or electroplating, and then the lead alloy is applied to the treated surface by deposition.
It is essential that at least the discharge surface of the anode consists of the alloy composed according to the invention.
The insoluble anode is preferred over the soluble anode for many electrolytic applications such as electroplating and foil formation because the latter has many advantages as described below.
(1) Anpaßbarkeit an die Bedingungen hoher Stromdichte, die es ermöglichen, beim Beschichten oder Folienbilden die Geschwindigkeit der Produktionslinie zu erhöhen (d. h. die Produktionslinie abzukürzen) und dabei die Geschwindigkeit der Beschichtungs- oder Folienbildung zu erhöhen, speziell beim Beschichten mit dicken Schichten und galvanischen Herstellen von Kupferfolien;(1) Adaptability to high current density conditions, which makes it possible to increase the production line speed (i.e. shorten the production line) during coating or foil forming, thereby increasing the speed of coating or foil formation, especially during thick layer coating and electroplating of copper foils;
(2) Eignung zur gleichzeitigen Abscheidung einer Legierungsmetallbeschichtung;(2) suitability for simultaneous deposition of an alloy metal coating;
(3) Fähigkeit zur Bildung homogener und gleichförmiger Beschichtungen oder Folien; und(3) ability to form homogeneous and uniform coatings or films; and
(4) Fähigkeit der Reduzierung der Elutionsrate in dem Bad.(4) Ability to reduce the elution rate in the bath.
(1) Fähigkeit, den Elektrodenabstand im wesentlichen konstant zu halten und dadurch dessen Aufrechterhaltung zu erleichtern;(1) Ability to keep the electrode gap substantially constant and thereby facilitate its maintenance;
(2) Vereinfachung der Steuerung der Badzusammensetzung; und(2) Simplifying the control of the bath composition; and
(3) Reduktion der Zugabemenge von Additiven wie z. B. Schlammabscheider.(3) Reduction of the amount of additives such as sludge separator.
These advantages allow a coated product of improved quality at a reasonable low cost. These advantages are further enhanced by increasing the corrosion resistance of the insoluble anode.
A molten lead alloy with the composition shown in Table 1 was prepared using a conventional melting process. The molten lead alloy was then cast and rolled into a sheet with a thickness of 3 mm. A sample piece with a thickness of 3 mm and dimensions of 10 mm width x 150 mm length was cut out of the sheet as an anode. The electrolytic discharge area was 1.5 cm². A pure lead sheet with a thickness of 5 mm and dimensions of 60 mm width x 150 mm length was used as the cathode. In addition, a pair of these cathodes were arranged opposite each other with an anode in between.
TABELLE 1 Zusammensetzung (Gew.-%) Gewichtsverlust Test-Nr. RestA corrosion resistance test was carried out as follows: with the anode and cathodes immersed in a solution (pH = 1.1) of a sulphuric acid acid Glauber's salt previously prepared by adding 71 g/l of Na₂SO₄ solution with sulphuric acid (1+1), a series of galvanic tests were carried out at bath temperatures ranging from 400 to 60ºC, a current of 3A, a current density of 200 A/dm² and a duration of 100 hours. After each test, the anode was dried in a drying oven and the weight loss of each anode tested was determined. The weight loss per ampere was then calculated from the actual weight loss of each anode tested. The result of the tests is summarized in Table 1. Fig. 1 is a graphical representation of the values presented in Table 1. TABLE 1 Composition (wt.%) Weight loss Test No. Residual
Insbesondere wird ein derartiger Effekt erzielt durch:The creation of an insoluble anode made of an alloy with high corrosion resistance and a low melting point, well suited to high current density conditions, allows both the coating and the production of high-quality foils with higher productivity by simplifying bath control. In particular, such an effect is achieved by:
(1) ein reduziertes Ausmaß der potentiellen Korrosion und daraus resultierend die Verlängerung der Lebensdauer der Anode (was zu entsprechender Kostenreduzierung führt);(1) a reduced level of potential corrosion and a resulting extension of the anode life (leading to a corresponding reduction in costs);
(2) reduzierte potentielle Korrosion, die zu einer Verringerung der Tage führt, die für eine Wiedereinjustierung des Spaltabstandes notwendig sind; (3) reduzierte Potentialkorrosion, die in einer vereinfachten Steuerung der Badzusammensetzung resultiert;(2) reduced potential corrosion, resulting in a reduction in the number of days required for re-adjustment of the gap spacing; (3) reduced potential corrosion, resulting in a simplified control of the bath composition;
(4) reduzierte Menge von erforderlichen Additiven, wie z. B. Schlammabscheidern (was zu entsprechender Kostenreduktion führt);(4) reduced amount of required additives, such as sludge separators (leading to corresponding cost reduction);
(5) verbesserte Produktqualität;(5) improved product quality;
(6) Erleichterung der Legierungsbildung und entsprechend reduzierte Kosten;(6) Facilitation of alloy formation and consequently reduced costs;
(7) die Tatsache, daß das Basismetall der Anode während des Schweißens oder Auftragens nicht deformiert wird;(7) the fact that the base metal of the anode is not deformed during welding or plating;
(8) reduzierte Oxidationsverluste, die während des Wiedereinschmelzens nach dem Gewinnen auftreten;(8) reduced oxidation losses occurring during remelting after extraction;
(9) Erleichterung der Bearbeitung wie z. B. Walzen, Extrudieren, Trennen oder Schweißen; und(9) facilitating processing such as rolling, extruding, cutting or welding; and
(10) reduzierte potentielle Korrosion, die dazu führt, ein dünnes und leichtes Produkt herstellen zu können.(10) reduced potential corrosion, which leads to the possibility of producing a thin and light product.
