Description
Einsatzgebiet und technischer HintergrundField of application and technical background
The invention relates to the process of surface coating wires to make them suitable as enamelled winding wires for the manufacture of electrical coils. Such coils are used as electronic components, in transformers or in electric power machines. The focus here is on wires with a flat, rectangular cross-section, preferably on particularly thin micro-flat wires with a thickness of around 0.1 millimeters and less and a width of a few millimeters. The advantages of these micro flat wires include the good high-frequency properties, e.g. B. in chokes and transformers of switching converters at frequencies in the MHz range, but also the good design properties for coils with a high fill factor and good heat dissipation in modern electrical engineering with new winding technologies. Compared to conventional flat and shaped wires, which have been the preferred choice in electrical engineering for decades, micro flat wires not only represent a different dimension, but also a new quality that requires new manufacturing technologies.
In addition to the precise manufacture of the thin wire substrate, coating it with a thin but robust electrical insulating material using known technologies has also proven to be difficult. When coating such wires with the technologies that are otherwise customary and proven for round wires, the problem arises that the edges are coated very unreliably or not at all. This is due to the fact that the cohesion of the applied material develops tensile stresses along the surfaces, leading to tearing of the paint at edges with small radii before drying or final crosslinking. Repeating thin applications several times in chronological order is also not suitable for solving this problem. In practice, problems that were previously insurmountable with conventional techniques have been found, which limit the maximum width-thickness ratio that can be produced for the flat wire and thus its dimensions, because a winding wire with an unreliable lacquer coating - especially on the edges that are particularly critical in a winding - is for not useful for the manufacture of electrical coils.
The following comparison of figures clearly shows the influence of the thinnest and most even coating possible on the copper fill factor of a winding: A flat micro wire with a cross-section of 0.1 x 3.5 mm = 0.35 mm 2 has a circumference of 7.2 mm. A round wire of the same cross-section is 0.668 mm in diameter and only 2.1 mm in circumference, which is less than a third. The lacquer cross-section has the same relationship with the same lacquer thickness, which increases the requirement for thin lacquer layers on flat wires. If there are irregularities in the paint thickness, the maximum thickness always counts for flat wire windings wound on top of each other, which further increases the requirement for uniformity.
Stand der TechnikState of the art
For the production of wire coatings, mainly solvent-based wet coatings are used as wire coating resin melts, wire coating resin dispersions or aqueous solutions of wire coating resins, which are applied, dried and crosslinked in multiple passes using a nozzle or felt. In the case of a round wire cross-section, the uniform surface curvature ensures that the material distribution of the coating, which is initially still liquid or soft, tends to be uniform due to the cohesion and adhesion forces that are uniformly distributed along the circumference. However, it comes u. Gravity causes variations in the thickness of the layer along the perimeter, which is why, because of the variation in thickness, more paint is generally applied than is absolutely necessary to meet the technical quality standards.
In the case of shaped and flat wires, if no further measures are taken, there will also be an uneven distribution of the coating thickness on surfaces, radii and edges. Especially on small radii and even more so on sharp edges, much thinner paint applications up to the point of the coating tearing are observed. In order to nevertheless achieve reliable paint coverage on edges or radii, many approaches have been proposed.
In spite of the wide range of proposed solutions mentioned, it has been shown in practice that even technologically experienced wire coating companies reach their technological limits when coating flat microwires with the characteristics mentioned at the beginning, which is primarily reflected in inadequate edge insulation. The consequence of this is that the dimensions, in particular the thickness, of lacquered flat microwires have a lower limit because of their lacquerability.
So beschreibt
None of the methods mentioned can be used sensibly for the coating of flat microwires because such insulating films have a technological minimum thickness that is significantly greater than the layer thicknesses that can still be considered technically sensible for an acceptable copper fill factor in windings. Wrapping or spinning also requires the substrate to be sufficiently stable in order to allow the required forming force to take effect, which is not applied by flat microwires. A layer insulation introduced during the winding process will generally be too thick for a sufficient fill factor and cannot be used with every winding geometry or technique.
Technische AufgabenstellungTechnical task
The technical task is to develop an alternative coating process that better meets the special requirements, dimensions and geometry of flat microwires and allows the problem of uneven paint thickness and insufficient edge coating to be solved.
Problemlösung, Beschreibung der ErfindungSolution to the problem, description of the invention
The problem is solved with the invention characterized in the main claim. Advantageous configurations are specified in the further claims.
The basic idea of the invention is to use a coating material that already has sufficient dimensional stability before the coating process and is only softened to a very limited extent during processing in order to adapt its original shape to the cross-sectional shape of the substrate and to be able to bond with it. This adaptation is not particularly difficult given the preferably flat surfaces of the flat microwires and their small material thickness. The original structural context of the coating material can be retained, and there is no risk of it flowing away at edges, as is the case with low-viscosity materials. A seam in the edge area or along a surface can also be technically realized with comparatively simple means. What would not be possible with round wires can be successfully carried out with shaped wires with a flat, rectangular cross-sectional shape.
According to the invention, an unsupported coating mass with a sufficient solids content is applied to the flat wire, which is supplied as a largely dimensionally stable semi-finished product, preferably as a thin strip. During the coating process, this semi-finished product is brought into a plastically deformable and at the same time strongly adhesive state by the action of external energy, preferably heat, and is adapted to the shape of the substrate under the action of a surface pressing force and bonded to it. In addition to the action of heat, it is also within the scope of the invention to act on the coating composition in other ways in order to bond it and also to deform it to the necessary extent. This can e.g. B. by means of mechanical or electromagnetic energy or with locally and temporarily acting solvents on the surface.
In order to completely encase the flat wire, two such semi-finished strips, which are slightly wider than the flat wire itself, are fed simultaneously or sequentially to the two main surfaces, applied to the surfaces and glued together at the overhangs outside the edges of the flat wire. Alternatively, a semi-finished strip can also be dimensioned so wide that it is sufficient to cover both main surfaces, folded over at the wire edges and glued to the main surface facing away. Depending on the planned application, it may even be sufficient to coat the flat wire on only one side and with a sufficient edge overhang. With suitable further processing, there would always be a coated side on each bare side, so that the winding insulation is always secured.
Depending on the application, it may be useful or necessary to have the coating process followed by an after-treatment in order to permanently fix or chemically crosslink the coating so that a hardening reaction occurs and the coating melts again or dissolves during further processing or later use is prevented.
Electrically insulating materials that are produced as a sufficiently thin, flexible and sufficiently tear-resistant strip, melted or dissolved by the action of suitable energies or substances and formed and bonded on the substrate and crosslinked by means of a suitable post-treatment are suitable for providing such a semi-finished coating composition. For the production of such semi-finished products, the use of extrusion processes is common.
Such materials are z. B. offered as hot-melt adhesive films, preferably copolyamides are used. They remain thermoplastic even after processing, so they can deform again at any time when their melting temperature is reached or when they are exposed to solvents, detach from the substrate or be displaced between two adjacent turns and thus enable a short circuit. The operating temperature for coils with such a wire coating should then be z. B. do not exceed a value of 120 ° C, which is generally not sufficient for electrical windings.
Therefore, preference should be given to a material that can be chemically crosslinked after coating and is thus transformed into an irreversible duroplastic state. Combinations of phenolic resins and nitrile rubber come into question as material examples, such as those offered by manufacturers as heat-activatable films, e.g. B. to produce high-strength and temperature-resistant adhesive bonds between machine components. Original applications of such materials are the adhesion of brake or clutch linings to carrier discs or the attachment of permanent magnets in motors. They are offered as a thin, elastic film with a thickness of approx. B. Silicone paper supplied. Appropriate processing envisages laying this heat-activatable film between the surfaces of two parts to be joined and gluing both parts together under the influence of a sufficiently high temperature with appropriate surface pressure for a specific process time. There are two stages in processing. During so-called pre-lamination with temperatures of approx. 90..120 °C, the material becomes soft and sticky and can therefore be easily deformed and permanently bonded to one or both surfaces, as long as such temperatures do not occur again and it becomes soft again. As long as these temperatures are not exceeded, the material remains thermoplastic. A permanent cross-linking occurs in a second stage with temperatures from approx. 120 °C, but preferably in temperature ranges from 180 to 250 °C.
The method of wire coating according to the invention now provides for such a heat-activatable film to be used as a coating on only one surface and not as an adhesive between two surfaces and to cover the second surface with a non-stick layer during processing in order to prevent sticking. If this non-stick layer is removed after the film has cured, a dry and firm coating remains. It has been shown that the layer thickness can be compressed to around half the original thickness of the semi-finished product, so that layer thicknesses from around 15 µm can be achieved, with which even very thin flat wires can still achieve acceptable copper fill factors.
If the coating material used can be partially dissolved with solvents, the method according to the invention alternatively also provides for working with solvents instead of heat, e.g. B. to allow pre-lamination. This can be advantageous above all in the case of multi-stage or circumferential coating, because the use of solvents does not generally lead to a transition to the duroplastic state.
In contrast to the known wire coating methods with wet paints, where there can always be considerable tolerances in the thickness of the paint along the circumference of round wires, the proposed method can be used to create an extremely uniform and precisely reproducible layer Achieve greater strength because the original uniform thickness distribution of the semi-finished product is hardly changed. Errors such as blisters or craters, which are otherwise always present with wet painting, are also excluded here.
After curing, depending on the coating application scheme, it may be necessary to trim the coating protruding at the edges straight, keeping a precise distance from the enclosed flat wire edge.
All phases of the coating process described can be carried out technically in such a way that a continuous application process from roll to roll is possible. However, the limited length of the bands of the coating material could prove to be disadvantageous. B. is commercially available as rolls with less than 100 m in length. This can be remedied by seamlessly attaching the material when replacing it with each subsequent roll.
In one embodiment, the strip is extruded directly at the location of the wire coating and operated as an upstream inline process. The coating can be applied to the flat wire directly from the extruder. In order to retain the advantages of the process, however, the semi-finished product must already be sufficiently dimensionally stable before it comes into contact with the flat wire.
In this way it is achieved that there are no longer any limited roll lengths and no additional waste product in the form of the release film has to be disposed of.
For micro-flat wires it is assumed that they have a fundamentally higher degree of geometric order in electrical coil windings than can be achieved when using round wire. Although a high degree of order is also possible with round wires when designed as an orthocyclic winding and the use of layer insulation, this is often not consistently implemented for technological and economic reasons. Windings with larger voltage differences are often next to or on top of each other and create selective pressure points without electrical short circuits or flashovers occurring. The conditions for wire enamels according to the relevant industry standards are correspondingly high.
A micro-flat wire in special areas of application, on the other hand, is preferably wound as a flat winding, turn on turn and thus also surface on surface, so that the requirements for the winding insulation with regard to mechanical and electrical strength can under certain circumstances be assumed to be lower than for round wires, which means a further reduced coating thickness or can justify a coating on one side only. Reliable edge isolation is all the more important.
- 1) For the first time it is possible to provide flat micro wires with a thin but electrically reliable coating all around.
- 2) A very even layer application can be achieved - on one or both sides, as required. As a result, a better copper fill factor is achieved in the application for winding wires, which makes such windings more efficient in terms of energy.
- 3) Only one pass is required here, as opposed to a large number of passes for repeated painting and drying or baking.
- 4) The energy and environmental balance is estimated to be better because far fewer environmentally harmful solvent vapors are emitted and significantly less waste heat is generated.
The method according to the invention is particularly suitable in small systems for use in special productions with limited production volume and can be implemented with comparatively little effort using a special machine.
