Description
The invention relates to a method for producing a plastic composite cover with at least one plastic film, the latter being used for connection and fixing, i.e. fixing to a further component, such as a light source carrier, as well as a corresponding plastic composite cover. The use of covers made of glass materials is currently preferred for a variety of reasons. On the one hand, the coolness felt when touched is perceived as pleasant to the touch and the high transparency of the glass material and the grace of the surfaces created by it is usually perceived as very valuable by the viewer. Disadvantages are the comparatively expensive production and the weight of such covers, in particular if the cover must have a certain thickness so that three-dimensional surface contours can be integrated into the cover. In addition, the risk of breakage and the associated formation of splinters results in a not inconsiderable risk of injury, so that the integration of covers made entirely or partially of glass materials in the area of the dashboard in motor vehicles is prohibited. The production of a cover made of plastic has the problem of fastening it to other components, such as a light means carrier, which carries the light means used for backlighting the cover. Here it is important to achieve a durable and, in particular, connection between the cover and the respective component that is as free of play and thus gap as possible, the connection being able to be placed as far as possible so that the optical impression to be achieved through the cover, namely that of a ground Imitating glass material can be achieved. In particular, there is a need to make the cover appear as “borderless” as possible. With this requirement, the placement of the fasteners presents a particular problem.
Against this background, there was a need for a method for producing a generic plastic composite cover that is comparatively light, durable and has a high-quality appearance that at least comes close to that of glass materials, which, after production and use, has a mechanical connection that has little effect on the optics other components, such as a lamp holder This object is achieved by a manufacturing method according to claim 1. An equally advantageous use, a correspondingly advantageous plastic composite cover and an arrangement of said plastic composite cover and a lamp carrier are each the subject matter of the independent claims. Advantageous refinements are the subject matter of the dependent claims. It should be pointed out that the features listed individually in the claims can be combined with one another in any desired, technologically meaningful manner and show further embodiments of the invention. The description, in particular in connection with the figures, additionally characterizes and specifies the invention.
The invention relates to a method for producing a plastic composite cover having a layer structure, in particular for a motor vehicle. According to the invention, a step of arranging is provided in which a first plastic film is arranged in a shaping tool in such a way that a cavity is formed between the plastic film and the shaping tool. The term plastic film is to be interpreted broadly in relation to the first plastic film and the second plastic film mentioned below, so that only a film-shaped substrate made of a plastic, such as a thermoplastic, preferably a polycarbonate, a polymethyl methacrylate and / or polyurethane, is mandatory, which can also be coated, for example metallically coated by gas phase deposition, anti-reflective, scratch-resistant or increasing the abrasion resistance or coated with a casting resin in a casting molding step. The film is produced, for example, by film extrusion.
According to the invention, the first plastic film is back-injected following the arrangement in a thermally shaping process step with the introduction of a thermoplastic such as a polycarbonate or polymethyl methacrylate into the cavity in order to produce a layer structure as a molded part, the layer structure, which is not to be understood as conclusive, comprises the first plastic film and a base layer formed by the thermoplastic. The base layer and the first plastic film are preferably materially connected by the thermally shaping process. With its side facing away from the base layer, the first plastic film defines an outer surface of the layer structure, while the base layer does not necessarily but also defines a further outer surface of the layer structure, for example. According to the invention, the cavity is designed in such a way that the first plastic film on at least two opposite flanks of the layer structure in each case forms a protrusion projecting beyond the base layer, which is used to fix it to a further component, such as a light source carrier. The layer structure has, for example, two main surfaces, each formed by one of its plastic films or the base layer, as outer surfaces, which are arranged at a distance from one another in the stacking direction, one of which when arranged as intended Vehicle occupants facing and the other facing away from the vehicle occupant and facing the further component and this preferably serves as a contact surface. Opposite flanks are understood to be, for example, the outer, preferably mutually parallel, boundary surfaces of the layer structure which are opposite in a stacking direction orthogonal. The layer structure is preferably elongated and the opposite flanks on which the projections according to the invention are formed are the longer of all flanks.
In a subsequent step, the layer structure is removed from the mold while the plastic composite cover is retained from the molding tool. Subsequently, in the method according to the invention, additional surface-processing or surface-refining steps and / or steps for removing the sprue parts and burrs on the plastic composite cover can also be provided.
The fact that the first plastic film protrudes over the base layer of the layer structure with the formation of lateral protrusions that are used to fix other components not only creates a durable and stable connection between the plastic composite cover and the component, but is also achieved by placing the fastening means on the outermost Parts of the plastic composite cover, in particular with a largely translucent or transparent layer structure, have found an optically less impairing arrangement of the fastening means. The plastic film is also used for mechanical stabilization and to prevent splinters from forming.
According to a preferred embodiment of the method according to the invention, in a provision step following the steps described above, the illuminant carrier carrying a illuminant is provided and in a subsequent assembly step, preferably by producing a form-fitting and / or force-fitting and / or material connection, preferably at least a material connection Connection between at least one of the projections and the lamp carrier, this is fixed to the plastic composite cover to form a common arrangement. The illuminant is arranged to backlight the plastic composite cover. For example, at least one snap-in connection is provided in each case from a snap-in recess and a snap-in lug engaging in the snap-in recess, which are locked in pairs in the assembly step. As an alternative or in addition, an alternative embodiment provides that a material connection is established between the illuminant carrier and the projection, for example by ultrasonic welding.
It is preferably provided that the projections are cranked in such a way that they come to rest laterally on the illuminant carrier during the assembly step.
It is preferably provided that the outer surface of the plastic composite cover defined by the first plastic film is arranged after the assembly step in such a way that it is arranged facing away from the illuminant carrier and forms an outer surface of the arrangement and this surface is arranged facing the vehicle occupant when used as intended in a motor vehicle is. The foil serves, for example, as a protective film for the underlying thermoplastic base layer. An optional second plastic film, which is arranged, for example, over the entire surface of the base layer on the side facing the lamp carrier and does not protrude over the base layer, is provided, for example, on the side of the base layer facing the lamp carrier and serves as an attachment for the lamp carrier.
According to an alternative embodiment of the method, the outer surface of the plastic composite cover defined by the first plastic film is arranged in such a way that it faces the illuminant carrier and forms a light entry surface for the light of the illuminant to be coupled into the plastic composite cover. The first plastic film, and thus the plastic film protruding above the base layer, preferably serves as a system for the illuminant carrier.
As mentioned above, according to a preferred variant, a second plastic film is also arranged in the shaping tool during the arrangement and the cavity to be filled with the thermoplastic is formed between the first plastic film and the second plastic film. The thermoplastic is preferably injected laterally in relation to the stacking direction of the two films, so that the two plastic films each form an outer surface of the plastic composite cover.
In order to imitate the optical impression of a ground glass material, for example its multiple reflections, at least one of the plastic films and the base layer are preferably designed to be translucent or transparent.
At least one of the plastic films from the first and second plastic film and the base layer preferably have an optical refractive index, these refractive indices by no more than 0.2, preferably 0.1, differ from one another. The first or second plastic film or all plastic films and the base layer preferably have the same color in accordance with DIN 5033, or are colorless or achromatic. This creates an optical “depth” similar to that of a crystal.
In one embodiment of the method, at least the base layer and / or one of the plastic films of the plastic composite cover is coated with metal, is preferably coated with translucent metal, and / or coated with an opaque coating, preferably with an opaque coating in only areas. In one embodiment, the surface of the plastic composite cover facing away from the viewer is coated in a metallically translucent manner, for example by gas phase deposition, such as chemical or physical gas phase deposition or sputtering or so-called non-conductive vacuum metallizing (NCVM).
According to a preferred embodiment of the method according to the invention, it is provided that at least one outer surface of the plastic composite cover, preferably the surface of the plastic composite cover facing the vehicle occupant when it is arranged in the vehicle as intended, one or more three-dimensional contours, preferably a contour formed from flat surfaces, mostly preferred forms a contour that forms one or more straight edges. For example, rhombus-like, facet-like and / or prismatic structures are provided in the surface. The surface in question is preferably faceted several times in order to imitate the optical impression of a cut diamond. In this way, optically attractive light-refracting effects can be set that make the cover appear more attractive.
It is preferably provided that a maximum expansion of the first plastic film is at least 10 times, preferably at least 20 times, even more preferably at least 30 times, greater than a minimum dimension, also known as the minimum thickness, of the plastic composite cover obtained. The minimum dimension is determined, for example, from a cut through the plastic composite cover perpendicular to the maximum extent of the first plastic film and is the minimum thickness of this cut.
The invention also relates to a plastic composite cover for a motor vehicle with a layer structure. According to the invention, the layer structure has a first plastic film. According to the invention, the layer structure furthermore has at least one base layer made of a first thermoplastic, which is arranged adjacent to the first plastic film on one side. The base layer and the first plastic film are preferably materially connected. According to the invention, the first plastic film forms, on at least two opposite flanks of the layer structure, in each case a protrusion projecting beyond the base layer, which is used to fix it to a further component, such as a light source carrier. The layer structure has, for example, two main surfaces, each formed by one of its plastic films or the base layer, as outer surfaces, which are arranged at a distance from one another in the stacking direction, one of which faces the vehicle occupant when arranged as intended and the other faces away from the vehicle occupant and faces the further component and this preferably serves as a contact surface. Opposite flanks are understood to be, for example, the outer, preferably parallel, boundary surfaces of the layer structure which are opposite in a stacking direction orthogonal to one another. The layer structure is preferably elongated and the opposite flanks on which the projections according to the invention are formed are the longer of all flanks.
It has been shown that the plastic composite cover according to the invention is particularly durable, comparatively light and yet can be expanded without exhibiting strong internal stresses. In addition, it can have optically attractive properties, for example to imitate the optically attractive, in particular light-refractive properties of a cut glass. The plastic film is also used for mechanical stabilization and to avoid the formation of splinters when the base layer is hit or broken.
According to a preferred embodiment of the plastic composite cover, a second plastic film is also provided, and the base layer is arranged between the first plastic film and the second plastic film.
In order to imitate the optical impression of a ground glass material, for example its multiple reflections, at least one of the plastic films and the base layer are preferably designed to be translucent or transparent.
At least one of the plastic films made up of the first and second plastic films and the base layer preferably have an optical refractive index, these refractive indices not differing from one another by more than 0.2, preferably 0.1. The first or second plastic film or all plastic films and the base layer preferably have the same color in accordance with DIN 5033, or are colorless or achromatic. This creates an optical “depth” similar to that of a crystal.
In a preferred embodiment of the method, at least the base layer and / or one of the plastic films of the plastic composite cover is metallically coated, preferably metallically translucent, and / or coated opaque, preferably exclusively coated opaque in areas. In one embodiment, the surface of the plastic composite cover facing away from the viewer is metallically translucent, for example coated by gas phase deposition, such as chemical or physical gas phase deposition or sputtering or so-called non-conductive vacuum metallizing (NCVM).
According to a preferred embodiment of the plastic composite cover according to the invention, it is provided that at least one outer surface of the plastic composite cover, preferably the surface of the plastic composite cover facing the vehicle occupant when properly arranged in the vehicle, one or more three-dimensional contours, preferably a contour formed from flat surfaces, mostly preferred forms a contour that forms one or more straight edges. For example, rhombic, facet-like and / or prismatic structures are provided in the surface. The surface in question is preferably faceted several times in order to imitate the visual impression of a cut diamond.
The invention also relates to the arrangement of the plastic composite cover in one of the embodiments described above and a lamp carrier which carries a lamp for backlighting the plastic composite cover, with a form-fitting and / or non-positive and / or material connection between at least one of the projections and the lamp carrier is provided to fix the plastic composite cover on the illuminant carrier. For example, at least one snap-in connection is provided in each case from a snap-in recess and a snap-in lug engaging in the snap-in recess, which are locked in pairs in order to each produce a non-positive connection. Alternatively or additionally, an alternative embodiment provides that a material connection is established between the illuminant carrier and the projection, for example by ultrasonic welding. The projections are preferably cranked so as to rest against the side of the illuminant carrier.
It is preferably provided that the outer surface of the plastic composite cover defined by the first plastic film is arranged in the arrangement in such a way that it is arranged facing away from the illuminant carrier and forms an outer surface of the arrangement and this surface is arranged facing the vehicle occupant when used as intended in a motor vehicle is.
According to an alternative embodiment of the arrangement, the outer surface of the plastic composite cover defined by the first plastic film is arranged in such a way that it faces the illuminant carrier and forms a light entry surface for the light of the illuminant to be coupled into the plastic composite cover. The first plastic film, and thus the plastic film protruding above the base layer, preferably serves as a system for the illuminant carrier.
The invention also relates to the use of the arrangement of plastic composite cover and illuminant carrier in one of the embodiments described above in a motor vehicle.
