Abstract
Filter, umfassend einen Filterkörper 1, gebildet aus einer Filterbahn mit zwei sich gegenüberliegenden Stirnkanten und zwei Endscheiben 3, in die die Stirnkanten des Filterkörpers 1 eingebettet sind, wobei die Endscheiben 3 von einem Teil, bestehend aus einem laserabsorbierenden Material, und einem Teil, bestehend aus einem lasertransparenten Material, gebildet werden, sowie Verfahren zur Herstellung eines solchen Filters, bei dem mittels Laserstrahlung das laserabsorbierende Teil, welches vorteilhaft an den Verlauf der Stirnkanten angepasst ist, zur Schmelze gebracht wird.
Description
- Die Erfindung betrifft einen Filter und ein Verfahren zu dessen Herstellung, wie es gattungsgemäß aus der Praxis bekannt ist.
- Gattungsgemäße Filter bestehen aus einem zwei- oder dreidimensionalen Filterkörper, gebildet aus einer glatten oder zickzackförmigen gefalteten Filterbahn mit zwei gegenüberliegenden Stirnkanten, zwei Endscheiben, über die die Stirnkanten des Filterkörpers abgedichtet bzw. fixiert werden und in vielen Fällen aus einem Stützkörper bzw. einem Stützrahmen, um den bzw. an dem der Filterkörper gehalten wird.
- Für einen erfindungsgemäßen Filter und ein erfindungsgemäßes Verfahren ist die Geometrie des aus der Filterbahn gebildeten Filterkörpers und damit der Verlauf der Stirnkanten nicht von Bedeutung, die Stirnkanten können, z.B. einen geraden oder gekrümmten Verlauf, einen zickzackförmigen Verlauf um eine Gerade oder um eine gekrümmte Linie aufweisen. Die Stirnkante kann offen sein oder eine geschlossene Kontur bilden.
- Sehr häufig und für den Stand der Technik relevant, ist ein Filterkörper mit einer zickzackförmig gefalteten, sternringförmig geschlossenen Filterbahn. Die Erfindung soll daher anhand eines solchen konkreten Filterkörpers beschrieben, nicht aber darauf beschränkt werden.
- Nach der
EP 0 160 168 B1 ist es bekannt, zur stirnseitigen Abdichtung eines sternringförmigen Filterkörpers eine Vergussmasse in eine kreisring- oder sternringförmige Form einzubringen, in die die Stirnkante des Filterkörpers zur Verbindung mit der Vergussmasse eingesteckt wird. Die Form muss nach dem Erhärten der Vergussmasse, in Form einer geschlossenen Endscheibe, entfernt werden. - Eine Verbesserung dieses Verfahrens verspricht die
EP 0 498 757 B2 , indem vorgeschlagen wird, den Filterkörper mit einer Stirnkante dicht auf eine Grundplatte aufzusetzen und eine Verbundmasse innenseitig einzubringen, die in die radialen Faltenräume eindringt und somit eine geschlossene, die Faltenenden abdichtende Endscheibe mit einer Kontur gleich dem Verlauf der Stirnkante bildet. Nachteilig an diesem Verfahren ist, wie auch bei dem zuvor genannten, dass nicht beide Endscheiben gleichzeitig am Filterkörper ausgebildet werden können. - Dieser Nachteil kann behoben werden, wenn, wie aus der Praxis bekannt, vorgefertigte Endscheiben aus Kunststoff durch Wärmestrahlung aus einer kurzen Distanz bzw. durch Wärmeleitung von einem anliegenden Heizelement partiell an der Oberfläche aufgeschmolzen werden. Zwei derartig vorbereitete Endscheiben können dann zeitgleich gegen die Stirnseiten eines Filterkörpers gedrückt werden, wobei die Stirnkanten in die Schmelze eintauchen und folglich in die Endscheiben eingebettet werden.
- Nachteilig an diesem Verfahren ist, dass der Aufheizprozess bis zum Entstehen einer Schmelze in eine ausreichende Tiefe verhältnismäßig lange dauert, da die Energie der Wärmequelle nur in die Oberflächenschicht eingetragen wird und die Erwärmung des Schmelzvolumens durch Wärmeleitung erfolgt, was aufgrund der schlechten Wärmeleitfähigkeit von Kunststoff verhältnismäßig lange dauert.
- Darüber hinaus ist der Wärmeeintrag bei derartigen Verfahren verhältnismäßig großflächig und nicht auf ein definiertes Volumen begrenzbar. Die Erwärmung eines zu großen Volumens bedeutet nicht nur Energieverlust, sondern kann auch eine Deformation der Endscheibe durch Aufwerfungen der der aufgeschmolzenen Seite gegenüberliegenden Oberfläche zur Folge haben. Nachteilig ist es auch, dass für ein Aufheizen mittels Heizelement besondere Maßnahmen zu treffen sind, um ein Ankleben der schmelzflüssigen Oberfläche der Endscheibe und ein damit verbundenes Fädenziehen beim Ablösen vom Heizelement zu verhindern. Die zu diesem Zweck eingesetzten Trennmittel zum Beschichten der Heizfläche erzeugen giftige Gase, die über eine Absaugvorrichtung abgeführt werden müssen.
- Außerdem hat dieses Verfahren gegenüber den beiden erstgenannten Verfahren den Nachteil, dass eine Positionierung zwischen den Endscheiben und dem Filterkörper erst nach Abschluss des Aufheizprozesses erfolgen kann, da die Wärmequelle und der Filterkörper im Wesentlichen am gleichen Ort positioniert werden müssen. Um einer Abkühlung durch die technologisch notwendige Zeit für die Positionierung entgegen zu wirken, muss die Schmelze überhitzt werden, d.h. länger aufgeheizt werden, als es bis zur Erreichung der Schmelztemperatur notwendig ist. Die Positionierung muss entsprechend in einer reproduzierbaren kurzen Zeit erfolgen, um die zwangsläufig erfolgende Abkühlung minimal und kontrolliert zu halten.
- Der zeitlichen Verkürzung des Herstellungsprozesses durch eine zeitgleiche Abdichtung beider Stirnseiten des Filtersterns wirkt die zusätzlich notwendige Zeit für ein Überhitzen der Schmelze entgegen.
- Die mit den vorgenannten Verfahren hergestellten Endscheiben bestehen sämtlich aus nur einer Kunststoffkomponente.
- Der Erfindung liegt die Aufgabe zu Grunde, ein Verfahren bereitzustellen, mit dem ein Filter gegenüber bekannten Verfahren zeitlich und energetisch effizienter herstellbar ist.
- Darüber hinaus besteht die Aufgabe, einen Filter zu finden, der zeitlich und energetisch effizienter herstellbar ist.
- Die Aufgabe der Erfindung wird für ein Verfahren zur Herstellung eines Filters gemäß Anspruch 1 gelöst. Für einen Filter wird die Aufgabe der Erfindung gemäß Anspruch 9 gelöst.
- Vorteilhafte Ausführungen für ein erfindungsgemäßes Verfahren und erfindungsgemäße Filter sind in den Unteransprüchen beschrieben.
- Die Erfindung soll nachfolgend mittels einer Zeichnung anhand von Ausführungsbeispielen näher erläutert werden. Hierzu zeigt:

- Gleich herkömmlichen Filtern umfasst dieser einen Filterkörper
1 und zwei Endscheiben3 (1 und2 ). - Der Filterkörper
1 stellt beispielsweise einen Sternring dar, der aus einer rechteckigen Filterbahn gebildet ist, die über ihre Länge zickzackförmig gefaltet ist und deren Breitseiten überlappend miteinander verbunden sind. - Die Stirnkanten eines solchen Filterkörpers
1 verlaufen in einem Kreisring2 mit einer Ringbreite a, bestimmt durch den freien Innendurchmesser di des Sternringes und den sich aus der gewählten Anzahl von Falten (Zacken) und der gewählten Faltenbreite ergebenden Außendurchmesser da. - Dieser Kreisring
2 definiert den Flächenbereich (Einbettbereich), über den der Filterkörper1 in die Endscheiben3 eingebettet wird. - Um die Stirnkanten des Filterkörper
1 durch die Endscheiben3 abzudichten, müssen die Endscheiben3 wenigstens über den Einbettbereich und in eine Tiefe aufgeschmolzen werden, um die die Stirnkanten in die Endscheiben3 eingedrückt werden sollen. - Der Einbettbereich wird jeweils vom Stirnkantenverlauf bestimmt. So ist, z.B. der Einbettbereich für einen Filterkörper
1 mit einer Filterbahn, die zickzackförmig um eine Gerade gefaltet rechteckförmig mit einer Breite gleich der Höhe der Falten und für einen Filterkörper mit einer glatten gekrümmten Filterbahn gleich einem schmalen Streifen mit einem ebenso gekrümmten Verlauf. - Im Unterschied zum Stand der Technik wo die Endscheiben
3 jeweils ein einkomponentiges Kunststoffbauteil sind, ist eine Endscheibe3 gemäß der Erfindung zwingend eine zweikomponentige Kunststoffbaugruppe. - In dem ersten bevorzugten Ausführungsbeispiel soll die Endscheibe
3 aus einem Scheibenkörper4 mit einer kreisringförmigen Nut und einem in diese Nut eingebrachten Inlay5 bestehen. - Die Breite der Nut und damit des Inlays
5 ist so auf den Filterkörper1 abgestimmt, dass dieser mit dessen Stirnkante ohne Zwang eingesetzt werden kann, d.h. die Grundfläche der Nut und des Inlays5 entspricht dem Kreisring2 oder ist geringfügig größer. - Die Höhe des Inlays
5 ist vorteilhaft geringer als die Nuttiefe, sodass beim Anlegen der Stirnkanten des Filterkörpers1 an die Endscheiben3 , diese in den noch freien Nutbereich eindringen können und damit eine definierte Relativlage zwischen dem Filterkörper1 und den Endscheiben3 ohne zusätzliche Maßnahmen hergestellt wird. - Erfindungswesentlich ist die Materialwahl für den Scheibenkörper
4 und das Inlay5 . - Um einen erfindungsgemäßen Filter mit einem erfindungsgemäßen Verfahren herstellen zu können, muss der Scheibenkörper
4 aus einem lasertransparenten Kunststoff und das Inlay5 aus einem laserabsorbierenden Kunststoff bestehen. - Zur Durchführung des erfindungsgemäßen Verfahrens wird der Filter in einem ersten Verfahrensschritt vormontiert, d.h. die Stirnkanten des Filterkörpers
1 werden jeweils in den verbleibenden freien Nutbereich einer Endscheibe3 eingeführt und die Endscheiben3 gegeneinandergedrückt. - Um das Inlay
5 , welches in seiner Dimensionierung auf den Filterkörper1 abgestimmt ist, vollständig aufzuschmelzen, wird seitens der Scheibenkörper4 eine Laserstrahlung auf die Endscheiben3 gerichtet. Die Laserstrahlung durchdringt jeweils den aus einem lasertransparenten Material bestehenden Scheibenkörper4 und wird vom laserabsorbierenden Material des Inlays5 aufgenommen. Das Inlay5 wird über den Energieeintrag der Laserstrahlung bis auf seine Schmelztemperatur erhitzt. Im Unterschied zur Erhitzung durch Wärmeleitung, wo das Material an der Oberfläche zu schmelzen beginnt und sich abhängig vom Wärmeeintrag in die Tiefe erstreckt, wird durch die Energieabsorption der Laserstrahlung das Volumen des Inlays5 nahezu gleichzeitig zum Schmelzen gebracht. Durch die Dimensionierung des Inlays5 wird das Schmelzvolumen auf einen optimalen Bereich begrenzt, so dass die Stirnkante des Filterkörpers1 zwangsfrei eintauchen kann. - Die Tiefe des Schmelzvolumens, gegeben durch die Höhe des Inlays
5 , bestimmt reproduzierbar die Einbetttiefe und damit reproduzierbar die Gesamthöhe des Filters. Durch das Aufschmelzen eines minimal notwendigen Volumens, angepasst an den spezifischen vom Stirnkantenverlauf bestimmten Einbettbereich, wird auch nur die minimal notwendige Energie und eine minimale Aufheizzeit benötigt. - Die Bildung der Endscheiben
3 durch einen Scheibenkörper4 mit einem Inlay5 ist eine vorteilhafte Ausführung, die im Zweikomponenten-Spritzgussverfahren herstellbar ist. - Es ist erfindungswesentlich, dass die Endscheiben
3 aus zwei verschiedenen Kunststoffen hergestellt werden, wovon der eine Kunststoff für Laserstrahlung absorbierend sein muss und der andere Kunststoff für die gleiche Laserstrahlung transparent ist. - Der aus laserabsorbierendem Material bestehende Teil muss sich angrenzend an den Filterkörper
1 mindestens über den Einbettbereich erstrecken, was für ein Inlay5 gleich dem ersten Ausführungsbeispiel erfüllt wird und von einem lasertransparenten Material auf der dem Filterkörper1 abgewandten Seite abgedeckt werden. - Durch diese Abdeckung mit einem lasertransparenten Material wird verhindert, dass die Endscheiben
3 auf der dem Filterkörper1 abgewandten Seite aufgeschmolzen werden. Diese Seite dient entweder als Auflagefläche auf einen Tisch, insbesondere einem Drehtisch6 , oder als Auflagefläche für eine Andruckplatte7 , die jeweils über den Einbettbereich die Laserstrahlung ungehindert passieren lassen. Dies kann entweder sicher gestellt werden, indem wenigstens in diesem Bereich die Andruckvorrichtung7 und der Drehtisch6 aus einem lasertransparenten Material bestehen oder entsprechende Aussparungen vorgesehen sind. - Diese zwingenden Bedingungen für eine erfindungsgemäße Endscheibe
3 werden auch erfüllt, wenn die beiden Teile einer Endscheibe3 , gemäß einer zweiten in der Zeichnung nicht dargestellten Ausführungsform, zwei übereinander liegende Scheiben darstellen, wobei die lasertransparente Scheibe mit ihrer Dicke in eine Folie ausarten kann. Verwerfungen können auch bei einer Folie als transparentes Teil nicht entstehen, da die Endscheiben3 gegen eine Auflagefläche gedrückt werden. - Ob zwischen den beiden Teilen eine Verschweißung stattfindet, was von der Wahl des lasertransparenten Materials abhängt, ist für die Erfindung nicht von Bedeutung.
- Im Falle der Verschweißung werden hiermit die beiden Bauteile einer Endscheibe
3 gleichzeitig mit dem Einbetten des Filterkörpers1 durch einen Stoffschluss verbunden. Findet keine Verschweißung statt, werden die beiden Teile der Endscheibe3 anderweitig verbunden, z.B. durch Formschluss oder aber sie werden in einem Zweikomponenten Spritzgussverfahren hergestellt. - Möglich ist es auch, dass die lasertransparente Scheibe, insbesondere wenn sie nur eine Folie ist, nach Fertigstellung des Filters entfernt wird.
- Zum Einbringen der Laserenergie bieten sich verschiedene, dem Fachmann bekannte Möglichkeiten an.
- Grundsätzlich könnte der gesamte Einbettbereich gleichzeitig mit einer Laserstrahlung beaufschlagt werden, wozu die Laserstrahlung, z.B. mit einem Axicon, in ein ringförmiges Strahlenbündel mit einer Ringbreite a geformt werden kann. Um eine ausreichende Energiedichte über den Strahlungsring zu erzielen, muss ein sehr leistungsstarker Laser verwendet werden.
- Eine zweite Möglichkeit besteht in der Projektion einer Laserlinie mit einer Länge a, z.B. mit einer Zylinderlinse geformt, radial zur Achse des Filters auf den Einbettbereich. Damit diese Laserlinie den Einbettbereich überstreicht, muss eine entsprechende Relativbewegung zwischen dem Strahlfleck und dem Filter realisiert werden. Die einfachste Lösung besteht darin, den Filter auf einem Drehtisch
6 um seine Achse rotieren zu lassen. - Eine dritte Variante besteht darin, einen Laserstrahl über einen Laserscanner entlang einer Linie der Ringbreite a zu scannen und gleich der zweiten Variante den Filter um seine Achse zu drehen.
- Es ist dem Fachmann klar, dass für andere Formen des Einbettbereiches, als die Kreisringform, die Formung des Laserstrahlenbündels und die Richtung der Relativbewegung zwischen Filter und Laserstrahlenbündel entsprechend Form der Form des Einbettbereiches angepasst werden muss.
- Zur Durchführung des Verfahrens wird der vormontierte Filter auf einen Drehtisch
6 aufgesetzt und so fixiert, dass die Drehachse des Drehtisches6 und die Achse des Filters zusammenfallen. Oberhalb des Filters wird eine Andruckvorrichtung7 , in axiale Richtung des Filters wirkend, positioniert und somit der Filter in axialer Richtung vorgespannt. Es kann bereits die notwendige Andruckkraft F eingestellt werden, die notwendig ist, um den Filterkörper1 in die entstehende Schmelze einzudrücken oder aber die Andruckkraft F wird nach einem vollständigen Schmelzen des Inlays5 entsprechend erhöht. - Um diesen Zeitpunkt zu erfassen, kann die Temperatur des Inlays
5 vorteilhaft, z.B. mit einem pyrometrischen Sensor, erfasst und als Steuergröße für die Andruckvorrichtung7 verwendet werden. - Die erfasste Temperatur wird vorteilhaft auch für die Steuerung der Laserleistung verwendet. Bei Erreichen der Schmelztemperatur wird die Laserleistung reduziert, sodass die Schmelze auf konstanter Temperatur gehalten wird, während die Stirnkanten des Filterkörpers
1 in die Endscheiben3 gedrückt werden. Da sich der Filterkörper1 während des Aufschmelzens bereits in seiner Montageposition zu den Endscheiben3 befindet, kann er unmittelbar nur durch die relative Eintauchbewegung (Setzweg), die durch die Andruckkraft F bewirkt wird, beidseitig eingebettet werden. - Um beide Endscheiben
3 gleichzeitig mit dem Filter zu verbinden, müssen entsprechend zwei Lasereinrichtungen vorhanden sein, die jeweils zeitgleich gesteuert die Laserstrahlungsenergie in jeweils eine Endscheibe3 einkoppeln. - In der beschriebenen Ausführung des erfindungsgemäßen Verfahrens umfasst die Lasereinrichtung jeweils einen Laserkopf
8 , der ein punktförmiges Laserstrahlbündel aussendet, welches über einen Scanner9 gelenkt jeweils einen Einbettbereich einer Endscheibe3 abtastet. - Die Laserköpfe
8 , die Scanner9 , ein Antrieb10 des Drehtisches6 , die Andruckvorrichtung7 und ein Temperatursensor11 sind mit einer Steuereinheit12 verbunden, um das Verfahren vollautomatisch durchführen zu können. - Dem Fachmann auf dem Gebiet dieser Erfindung erschließt sich, dass die Erfindung nicht auf die Einzelheiten der vorstehend beispielhaft angeführten Ausführungsformen beschränkt ist, sondern dass die vorliegende Erfindung in anderen speziellen Formen verkörpert sein kann, ohne vom Umfang der Erfindung abzuweichen, die durch die anliegenden Ansprüche festgelegt ist.

Claims (12)
- Verfahren zur Herstellung eines Filters umfassend einen Filterkörper (
1 ), mit einer Filterbahn mit zwei gegenüberliegenden Stirnkanten und zwei Endscheiben (3 ) aus Kunststoff zum stirnseitigen Fixieren des Filterkörpers (1 ), wobei die Endscheiben (3 ) wenigstens partiell aufgeschmolzen werden und die Stirnkanten des Filterkörpers (1 ) über einen Einbettbereich, bestimmt durch den Stirnkantenverlauf, in die Schmelze je einer Endscheibe (3 ) eingebettet werden, dadurch gekennzeichnet, dass die Endscheiben (3 ) zweiteilig hergestellt werden aus einem zur Anlage einer Stirnkante vorgesehenen, dem Filterkörper (1 ) zugewandten Teil aus einem laserabsorbierenden Material und einem den Filterkörper (1 ) abgewandten Teil aus einem lasertransparenten Material, dass die Endscheiben (3 ) an die Stirnkanten des Filterkörpers (1 ) angelegt werden dass die Endscheiben (3 ) über den Einbettbereich mit einer Laserstrahlung in Richtung Filterkörper (1 ) beaufschlagt werden, die das lasertransparente Teil durchdringt und von dem laserabsorbierenden Teil aufgenommen wird und dieses im Strahlungsbereich vollständig zur Schmelze bringt und, dass die Endscheiben (3 ) mit einer vorgegebenen Andruckkraft (F) gegen den Filterkörper (1 ) gedrückt werden, wobei die Stirnkanten in die Schmelze gedrückt und somit eingebettet werden. - Verfahren nach Anspruch 1, dadurch gekennzeichnet, dass beide Endscheiben (
3 ) gleichzeitig mit den beiden Stirnkanten eines Filterkörpers (1 ) verbunden werden. - Verfahren nach Anspruch 1 oder 2, dadurch gekennzeichnet, dass das laserabsorbierende Teil als ein Inlay (
5 ) des lasertransmittierenden Teils hergestellt wird, mit einem Querschnitt nur geringfügig größer oder gleich dem Einbettbereich und einer Höhe gleich einer gewünschten Einbetttiefe für den Filterkörper (1 ). - Verfahren nach einem der Ansprüche 1 bis 3, dadurch gekennzeichnet, dass der Einbettbereich zeitgleich mit Laserstrahlung beaufschlagt wird.
- Verfahren nach einem der Ansprüche 1 bis 3, dadurch gekennzeichnet, dass ein linienförmig fokussiertes Laserstrahlenbündel den Einbettbereich überstreicht.
- Verfahren nach einem der Ansprüche 1 bis 3, dadurch gekennzeichnet, dass ein punktförmig fokussiertes Laserstrahlenbündel scannend den Einbettbereich überstreicht.
- Verfahren nach Anspruch 5 oder 6, dadurch gekennzeichnet, dass das Laserstrahlenbündel in das Volumen des laserabsorbierenden Teils fokussiert wird.
- Verfahren nach den Ansprüchen 5 bis 7, dadurch gekennzeichnet, dass die Temperatur des zur Schmelze zu bringenden Volumens zur Steuerung der Laserleistung erfasst wird und die Laserleistung bei Erreichen der Schmelztemperatur so verringert wird, dass die Schmelztemperatur gehalten wird bis das Einbetten abgeschlossen ist.
- Filter umfassend einen Filterkörper (
1 ), mit einer Filterbahn mit zwei sich gegenüberliegenden Stirnkanten und zwei Endscheiben (3 ) aus Kunststoff, in welche die Stirnkanten des Filterkörpers (1 ) über einen Einbettbereich bestimmt durch den Stirnkantenverlauf eingebettet sind dadurch gekennzeichnet, dass die Endscheiben (3 ) zweiteilig sind, wobei ein im Einbettbereich angeordnetes dem Filterkörper (1 ) zugewandtes Teil aus einem laserabsorbierenden Material und ein dem Filterkörper (1 ) abgewandtes Teil aus einem lasertransparenten Material besteht. - Filter nach Anspruch 9, dadurch gekennzeichnet, dass das laserabsorbierende Teil als ein Inlay (
5 ) in dem lasertransparenten Teil, einem Scheibenkörper (4 ), ausgebildet ist. - Filter nach Anspruch 10, dadurch gekennzeichnet, dass der Filterkörper (
1 ) sternringförmig ist, mit einem freien Innendurchmesser (di) und einem Außendurchmesser (da), die gemeinsam einen Einbettbereich gleich einem Kreisring (2 ) mit der Ringbreite (a) definieren, dass das Inlay (5 ) einen Hohlzylinder darstellt mit einer Querschnittsfläche gleich oder geringfügig größer dem Kreisring (2 ) und einer Höhe bestimmt durch die vorgesehene Eindringtiefe des Filterkörpers (1 ) in die Endscheiben (3 ). - Ringfilter nach Anspruch 11, dadurch gekennzeichnet, dass das Inlay (
5 ) in einer dafür vorgesehenen Nut im Scheibenkörper (4 ) liegt und seine Höhe geringer ist als die Tiefe der Nut.
