Abstract

Thermoplastic facing layers(06) and thermoplastic foam beads(03) are welded onto a thermoplastic honeycombed supporting core(02) to form a unified panel. Foam beads(05) immediately adjoining the facing layers(06) are melted during pressing to give a density similar to that of the facing layers. Welded joints(07) between the core ribs(02) and the facing layers also have the same density as the facing layers. The density and welding intensity of core and foam beads between the facing layers decreases towards the panel center. A single heating and cooling process joins all layers together. A sheet material(01) can be embedded in the facing layers and can be perforated or have countersunk holes facing either towards or away from the facing layers. Facing layers form a smooth surface to the panel. The panel is completely recyclable and the plastic material can be regranulated. Foam beads filling spaces between the honeycomb ribs absorb little or no moisture, are weather, chemical and ageing resistant and have good abrasion and wear resistance. Good heat insulation and resilience are dependent on the foam bead density. Beads are unaffected by nails or screws and depression created by screwing or nailing recover rapidly. Panel surfaces do not adhere to concrete and can be easily repaired by welding using a similar plastic. Surfaces are also UV(ultra-violet) resistant. Finished panels have similar strength and bending characteristics to plywood without the problem of moisture pick-up. Panels can be sawn and edge strips of the same material can be welded on or added in the pressing process. Alternative cores may be formed by top hat sections, tubes, box sections or corrugations.
