Abstract
A process for the suspension preparation of a multimodal ethylene copolymer in a reactor cascade comprising a first polymerization reactor and one or more subsequent polymerization reactors, comprising separating the suspension formed in the reactor cascade into multimodal ethylene copolymer particles and recovered suspension medium, purifying a portion of the recovered suspension medium in a purification section for producing a purified component of the recovered suspension medium, and recycling at least some or a portion of the purified component of the recovered suspension medium to the first polymerization reactor of the reactor cascade, wherein the purified component of the recovered suspension medium recycled to the first polymerization reactor, which comprises a diluent, is subjected to catalytic hydrogenation prior to introduction into the first polymerization reactor, and an apparatus for the suspension polymerization of olefin monomers in the reactor cascade.
Description
Technical Field
The present disclosure provides a process for the suspension production of multimodal ethylene copolymers in a reactor cascade. The present disclosure provides, inter alia, a process for the suspension preparation of multimodal ethylene copolymers in a reactor cascade, wherein a suspension of multimodal ethylene copolymer particles formed in the reactor cascade is transferred to a separator and separated into multimodal ethylene copolymer particles and recovered suspension medium, a portion of the recovered suspension medium is purified in a purification section for producing a purified component of the recovered suspension medium, and at least some of the purified component of the recovered suspension medium or a portion thereof is recycled to the first polymerization reactor of the reactor cascade.
Background
One process for the suspension preparation of ethylene copolymers in reactor cascades is an established process for the production of ethylene polymers and is disclosed, for example, in EP 0905152 a1 or WO 2012/028591 a 1. Such a process allows setting different reaction conditions in the polymerization reactor and thereby producing different polymer compositions in separate polymerization reactors. The produced multimodal ethylene copolymer is therefore characterized by having a good combination of e.g. product properties and processability. Suspension processes for the preparation of ethylene polymers generally use hydrocarbons or hydrocarbon mixtures as diluents. However, the suspension medium forming the liquid or supercritical phase of the suspension comprises, in addition to the diluent as main component, other components such as dissolved ethylene, comonomers, aluminum alkyls and hydrogen and dissolved reaction products such as oligomers and waxes. The principle of suspension production of multimodal ethylene copolymers in reactor cascade is disclosed for example in f.alt et al, macromol.symp.2001,163, 135-143.
It is well known that the polymer properties of the ethylene copolymers produced depend not only on parameters such as the molecular weight distribution or the comonomer content, but also on the comonomer introduced. Product properties such as film properties or Environmental Stress Crack Resistance (ESCR) generally increase with increasing comonomer chain length. Nevertheless, ethylene copolymers with relatively short-chain comonomers, such as ethylene/1-butene copolymers, remain commercially important polymers.
In order to be able to operate a commercially successful ethylene polymerization process, it is necessary to recycle the unreacted monomers discharged from the polymerization reactor together with the produced polymer to the polymerization process. In suspension polymerization processes, it is also desirable to recover the other components of the suspension medium as economically as possible. Therefore, it is an option to recycle the suspension medium directly without separating the components. However, in order to produce multimodal ethylene copolymers having good mechanical properties, such as high ESCR, it is generally required that one polymerization in one polymerization reactor is ethylene homopolymerization. This means that all streams fed to such a polymerization reactor must be free of comonomer. A common method of removing undesired components of a liquid composition from a mixture is distillation. However, in order to be able to carry out an efficient separation by distillation in an economical manner, the boiling points of the components must be sufficiently far apart.
Thus, a common technique for suspension preparation of ethylene polymers employs a specific combination of comonomers and diluents. Commercially used combinations are for example 1-hexene as comonomer and isobutane as diluent or 1-butene as comonomer and hexane as diluent. However, these techniques do not allow incorporating in one polyethylene production plant under respective economically advantageous conditions comonomers having boiling points very similar to the boiling points of the diluents used for producing the ethylene copolymer having an ethylene homopolymer component.
Therefore, there is a need to overcome the drawbacks of the prior art and to provide a process which allows the production of multimodal ethylene copolymers having a good combination of product properties and processability in reactor cascades having comonomers of any boiling point and which still allows economical recycling of the components of the suspension medium to the reactors of the reactor cascade.
Disclosure of Invention
The present disclosure provides a process for the suspension production of a multimodal ethylene copolymer in a reactor cascade comprising a first polymerization reactor and one or more subsequent polymerization reactors, comprising:
in a reactor cascade, ethylene and one or more C's are polymerized in the presence of a polymerization catalyst at a temperature of from 40 to 150 ℃ and a pressure of from 0.1 to 20MPa3-C121-olefin and forming a suspension of particles of the multimodal ethylene copolymer in a suspension medium comprising a diluent,
transferring the suspension of multimodal ethylene copolymer particles to a separator, wherein the suspension is separated into multimodal ethylene copolymer particles and recovered suspension medium,
purifying a portion of the recovered suspension medium in a purification section for producing purified components of the recovered suspension medium, and
recycling at least some or a portion of the purified components of the recovered suspension medium to the first polymerization reactor of the reactor cascade,
wherein the purified component of the recovered suspension medium (which comprises diluent) recycled to the first polymerization reactor is subjected to catalytic hydrogenation prior to introduction into the first polymerization reactor.
In some embodiments, the purified component of the recovered suspension medium recycled to the first polymerization reactor comprises 5 to 70wt. -% of the recovered suspension medium.
In some embodiments, the ethylene homopolymer is produced in a first polymerization reactor and the ethylene copolymer is produced in a subsequent polymerization reactor.
In some embodiments, the difference between the normal boiling point of one of the comonomers fed to the reactor cascade and the normal boiling point of the diluent, or if the diluent is a mixture of components, the normal boiling point is defined as the boiling point at 1013,25hPa, with the difference between the normal boiling point of one of the comonomers fed to the reactor cascade and the initial or final normal boiling point of the diluent not exceeding 15 ℃.
In some embodiments, the multimodal ethylene copolymer is an ethylene-1-hexene copolymer.
In some embodiments, the multimodal ethylene copolymer comprises at least two comonomers.
The multimodal ethylene copolymer comprises at least 1-hexene and 1-butene as comonomers.
In some embodiments, a portion of the recovered suspension medium is recycled directly to a subsequent polymerization reactor.

In some embodiments, the reactor cascade comprises at least 3 polymerization reactors and the suspension of polyethylene particles withdrawn from the second polymerization reactor is fed to a separator, wherein a portion of the suspension medium is separated from the suspension and recycled to the second polymerization reactor and a concentrated suspension of polyethylene particles is transferred to the third polymerization reactor.
In some embodiments, the present disclosure provides an apparatus for suspension polymerization of olefin monomers in a reactor cascade, comprising:
-at least two serially connected polymerization reactors forming a reactor cascade,
a separator for separating the suspension in the polyolefin particles and the recovered suspension medium,
-transfer lines for transferring a suspension of polyolefin particles in a suspension medium from one polymerization reactor of the reactor cascade to the next polymerization reactor of the reactor cascade and from the last polymerization reactor of the reactor cascade to the separator, and
a recycle line for recycling a portion of the recovered suspension medium to the first polymerization reactor of the reactor cascade,
wherein the recycle line for recycling a portion of the recovered suspension medium to the first polymerization reactor of the reactor cascade is equipped with a catalytic hydrogenation unit.
In some embodiments of the apparatus, the transfer line for transferring a suspension of polyolefin particles from a first polymerization reactor of the reactor cascade to a next polymerization reactor of the reactor cascade is equipped with a separator for separating a portion of suspension medium from the suspension transferred from the first polymerization reactor of the reactor cascade to the next polymerization reactor of the reactor cascade, and the apparatus further comprises a recycle line for recycling the suspension medium separated from the suspension in the separator to the first polymerization reactor of the reactor cascade, the separator being installed between the first polymerization reactor of the reactor cascade and the next polymerization reactor of the reactor cascade.

Detailed Description
The present disclosure provides a process for the suspension production of multimodal ethylene copolymers in a reactor cascade. The term "multimodal" refers herein to the morphology of the ethylene copolymer obtained and means that the ethylene copolymer comprises at least two fractions of the polymer obtained under different reaction conditions, independently whether this morphology can be considered as the maximum of separation in a Gel Permeation Chromatography (GPC) curve. Different polymerization conditions can be achieved, for example, by using different hydrogen concentrations in different polymerization reactors and/or by using different comonomer concentrations. The term "multimodal" as used herein shall also include "bimodal".
The ethylene copolymer is prepared by polymerizing ethylene and one or more C's in the presence of a polymerization catalyst3-C12-1-olefin production. C3-C12The-1-olefin may be linear or branched. Preferred is C3-C12The 1-olefin being straight-chain C3-C101-olefins such as propene, 1-butene, 1-pentene, 1-hexene, 1-heptene, 1-octene or 1-decene or branched C2-C101-olefins such as 4-methyl-1-pentene. It is also possible to polymerize two or more C3-C12-mixtures of 1-olefins. A preferred comonomer is C3-C81-olefins, in particular 1-butene, 1-pentene, 1-hexene, 1-heptene and/or 1-octene. The amount of units derived from the incorporated comonomer in the multimodal ethylene copolymer produced is preferably from 0.01 to 25 wt.%, more preferably from 0.05 to 15 wt.%, in particular from 0.1 to 12 wt.%. Particular preference is given to processes in which ethylene is copolymerized with from 0.1 to 12% by weight of 1-hexene and/or 1-butene, in particular from 0.1 to 12% by weight of 1-hexene.
In a preferred embodiment of the present disclosure, the multimodal ethylene copolymer is an ethylene-1-hexene copolymer, i.e. an ethylene copolymer obtained by copolymerizing ethylene as the main monomer and 1-hexene as the comonomer.
In another preferred embodiment of the present disclosure, the multimodal ethylene copolymer comprises at least two comonomers, i.e. the multimodal ethylene copolymer is a terpolymer or a copolymer comprising more than two comonomers. Particularly preferred ethylene copolymers comprise at least 1-hexene and 1-butene as comonomers.
The polymerization of olefins can be carried out using all customary olefin polymerization catalysts. This means that the polymerization can be carried out, for example, using Phillips catalysts based on chromium oxide, using Ziegler-Natta catalysts (Ziegler-or Ziegler-Natta catalysts) based on titanium, using single-site catalysts or using mixtures of these catalysts. For the purposes of this disclosure, single site catalysts are catalysts based on chemically homogeneous transition metal coordination compounds. Furthermore, mixtures of two or more of these catalysts can also be used for the polymerization of olefins. Such mixed catalysts are commonly referred to as mixed catalysts. The preparation and use of these catalysts for the polymerization of olefins is generally known.
Preferred catalysts are ziegler-type catalysts, preferably containing titanium or vanadium compounds, magnesium compounds and optionally electron donor compounds and/or particulate inorganic oxides as support material.
Ziegler-type catalysts are usually polymerized in the presence of a cocatalyst. Preferred cocatalysts are organometallic compounds of metals of groups 1, 2, 12, 13 or 14 of the periodic Table of the elements, in particular organometallic compounds of metals of group 13, in particular organoaluminum compounds. Preferred cocatalysts are, for example, organometallic alkyls, organometallic alkoxides or organometallic halides.
Preferred organometallic compounds comprise alkyllithium, alkylmagnesium or alkylzinc, alkylmagnesium halides, alkylaluminum, alkylsilicon, silanolate and alkylsilicon halides. More preferably, the organometallic compound comprises an aluminum alkyl and a magnesium alkyl. Still more preferably, the organometallic compound comprises an aluminum alkyl, most preferably a trialkylaluminum compound or such a compound in which the alkyl group is replaced by a halogen atom (e.g., chlorine or bromine). Examples of such alkylaluminums are trimethylaluminum, triethylaluminum, triisobutylaluminum, tri-n-hexylaluminum or diethylaluminum chloride or mixtures thereof.
The process of the present disclosure comprises a polymerization taking place in a medium (so-called suspension medium) which is in a liquid or supercritical state under the conditions in the respective polymerization reactor and in which the ethylene polymer produced is insoluble and forms solid particles. The solids content of the suspension is generally in the range from 10 to 80 wt.%, preferably in the range from 20 to 40 wt.%.
The suspension medium forming the liquid or supercritical phase of the suspension usually comprises a diluent as the main component, but also further components, such as dissolved monomers or comonomers, dissolved cocatalysts or scavengers (e.g. aluminum alkyls), dissolved reaction assistants (e.g. hydrogen) or dissolved reaction products of the polymerization (e.g. oligomers or waxes). Suitable diluents should be inert, i.e. should not decompose under the reaction conditions. Such diluents are, for example, hydrocarbons having from 3 to 12 carbon atoms, and in particular saturated hydrocarbons such as isobutane, butane, propane, isopentane, pentane, hexane or octane, or mixtures of these. In a preferred embodiment, the diluent is a hydrocarbon mixture. For the production of hydrocarbon mixtures from feedstocks, the need for separation of the feed components is lower than for the production of specific hydrocarbons, and therefore hydrocarbon mixtures are more economically attractive as diluents, but show the same diluent properties as specific hydrocarbons. However, the hydrocarbon mixture may have a boiling point range.
When ethylene copolymerization is carried out with comonomers having a boiling point close to or in the range of the boiling point of the diluent, separation of the comonomer from the diluent by evaporation or distillation is economically impossible. When a mixture of components is used as diluent, this may even mean that the diluent needs to be separated into a higher boiling component and a lower boiling component. Thus, the process of the present disclosure is particularly suitable when the boiling points of one of the diluent and comonomer are close to or overlap, as the process allows recycling of the diluent to the polymerization reactor in which ethylene homopolymerization is performed without separating the comonomer from the diluent.
Thus, in a preferred embodiment of the present disclosure, the difference between the normal boiling point of one of the comonomers fed to the reactor cascade and the normal boiling point of the diluent, or if the diluent is a mixture of components, the difference between the normal boiling point of one of the comonomers fed to the reactor cascade and the initial or final normal boiling point of the diluent is not more than 15 ℃, preferably not more than 10 ℃, and in particular not more than 6 ℃, wherein the normal boiling point is defined as the boiling point at 1013,25 hPa.
The process of the present disclosure can be carried out using all industrially known suspension polymerization processes at temperatures of from 40 to 150 ℃, preferably from 50 to 130 ℃ and particularly preferably from 60 to 90 ℃ and pressures of from 0.1 to 20Mpa and particularly preferably from 0.3 to 5 Mpa. These types of reactors are generally known to those skilled in the art.
The process of the present disclosure is carried out in a reactor cascade of at least two polymerization reactors connected in series. The reactor cascade comprises a first polymerization reactor and one or more subsequent polymerization reactors. These reactors are not limited to any particular design, however it is preferred that these reactors are loop reactors or stirred tank reactors. The process of the invention can be carried out in only two reactors in cascade, a first polymerization reactor and a second polymerization reactor as subsequent reactor. However, there may also be two or more subsequent polymerization reactors arranged downstream of the first polymerization reactor. Preferably, different polymerization conditions are established in each polymerization reactor. The reactor cascade may also comprise one or more further polymerization reactors, for example a prepolymerization reactor upstream of the first polymerization reactor.
In a preferred embodiment of the process of the present disclosure, the ethylene homopolymer is prepared in a first polymerization reactor and the ethylene copolymer is prepared in a subsequent polymerization reactor. In order to be able to produce ethylene homopolymers in the first polymerization reactor, neither the comonomer is fed directly to the first polymerization reactor, nor is it fed to the first polymerization reactor as a component of the feed stream or of the recycle stream introduced into the first polymerization reactor of the reactor cascade. If the reactor cascade comprises one or more prepolymerization reactors, the prepolymerization is preferably carried out without addition of comonomer.
The polymerization reactor of the process of the present disclosure is preferably a single reactor. However, especially for the first polymerization reactor, it is also possible to have two or more reactors arranged in parallel or in series to operate under the same conditions or under substantially the same conditions and to act as the first polymerization reactor of the process of the present disclosure.
In a preferred embodiment of the present disclosure, the multimodal ethylene copolymer of the present disclosure is produced in a cascade of a first reactor and one subsequent polymerization reactor, wherein the polyethylene produced in the first polymerization reactor is an ethylene homopolymer, preferably a low molecular weight ethylene homopolymer, and the polyethylene produced in the subsequent polymerization reactor is an ethylene copolymer, preferably a high molecular weight copolymer. The multimodal ethylene copolymer thus obtained preferably comprises from 35 to 65% by weight of the ethylene homopolymer prepared in the first polymerization reactor and from 35 to 65% by weight of the ethylene copolymer prepared in the subsequent polymerization reactor.
In another preferred embodiment of the present disclosure, the multimodal ethylene copolymer of the present disclosure is preferably prepared in a cascade of three polymerization reactors, i.e. in a first polymerization reactor and two subsequent polymerization reactors, wherein the polyethylene prepared in the first polymerization reactor is an ethylene homopolymer, preferably a low molecular weight ethylene homopolymer, the polyethylene prepared in one subsequent polymerization reactor is an ethylene copolymer, preferably a high molecular weight copolymer, and the polyethylene prepared in the other subsequent polymerization reactor is a higher molecular weight ethylene copolymer, preferably an ultra high molecular weight copolymer. The multimodal ethylene copolymer thus obtained preferably comprises from 30 to 60 wt%, more preferably from 45 to 55 wt% of the ethylene homopolymer prepared in the first polymerization reactor, from 30 to 65 wt%, more preferably from 20 to 40 wt% of the ethylene copolymer prepared in one subsequent polymerization reactor, and from 1 to 30 wt%, more preferably from 15 to 30 wt% of the higher molecular weight ethylene copolymer prepared in another subsequent polymerization reactor.
In the process of the present disclosure, the suspension of multimodal ethylene copolymer particles formed in the reactor cascade is transferred to a separator, where the multimodal ethylene copolymer particles are separated from the suspension medium. This separation into multimodal ethylene copolymer particles and the recovered suspension medium may be carried out in all suitable separation devices, such as centrifuges, decanters, filters or combinations thereof. Preferably, the separator is a centrifuge. In a preferred embodiment of the present disclosure, the suspension withdrawn from the reactor cascade is first transferred into a separator feed vessel and transported from the separator feed vessel to the separator.
Typically, the recovered suspension medium contains more than 80 wt.% diluent. Other components of the recovered suspension medium are ethylene, comonomers, aluminum alkyls and hydrogen, and dissolved reaction products such as oligomers and waxes.
Preferably, a major part of the recovered suspension medium is recycled to the reactor cascade. Preferably, all polymerization reactors of the reactor cascade are equipped with a recycle section of the recovered suspension medium. Preferably, from 90 to 99.99wt. -%, more preferably from 95 to 99.5wt. -%, in particular from 98 to 99wt. -% of the recovered suspension medium are recycled to the reactor cascade. The portion of the recovered suspension medium that is not recycled to the reactor cascade includes, for example, a continuous flush of a pump, off-gases or dissolved reaction products (e.g., waxes) that may be vented to purge the feed stream of gaseous impurities or gaseous byproducts of the polymerization process, which are intentionally removed from the recovered suspension medium.
Preferably, the recovered suspension medium is first fed into a suspension medium collection vessel and the recovered suspension medium is withdrawn from the suspension medium collection vessel for recycling to the polymerization reactor of the reactor cascade.
The multimodal ethylene copolymer particles obtained in the separator are usually still wet and preferably have a suspension medium content in the range of from 15 to 40wt. -%, more preferably of from 20 to 35wt. -%. Thus, the isolated multimodal ethylene copolymer particles are preferably fed to a two-stage drying section in which the residual suspension medium is stripped from the multimodal ethylene copolymer particles in a closed loop with hot nitrogen. Preferably the dried multimodal ethylene copolymer particles are pneumatically conveyed to an extrusion section where appropriate amounts of additives are added and the mixture is melted, homogenized and pelletized. Preferably, a major part of the components of the suspension medium separated from the multimodal ethylene copolymer particles during drying is collected and recycled to the reactor cascade.
In the process of the present disclosure, a portion of the recovered suspension medium is purified in a purification section for producing purified components of the recovered suspension medium. In the context of the present disclosure, purified refers to separating a composition into one or more separated compositions, or removing one or more components of a composition from a composition, and obtaining a purified composition free of the removed components or at least substantially free of the removed components. However, purification may even be carried out to the extent that individual components of the composition are separated. Such purification processes may, for example, comprise removing components of the recovered suspension medium having a boiling point substantially lower than the diluent from the recovered suspension medium and/or removing components of the suspension medium having a boiling point substantially higher than the diluent, such as oligomers or waxes, from the recovered suspension medium. The amount of recovered suspension medium passing through the purification section is preferably from 1 to 90wt. -%, more preferably from 5 to 80wt. -% of the recovered suspension medium recycled to the reactor cascade. In a preferred embodiment of the purification process, the recovered suspension medium is separated into two or more components, which are recycled to the reactor cascade in separate recycle loops. After separation, each individual recycle loop may contain further purification steps. The components of the recovered suspension medium that can be recycled to the reactor cascade in a separate recycle loop, in addition to the diluent, can be ethylene and comonomer. The purified components of the recovered suspension medium may be transferred to any reactor of the reactor cascade.
Preferably, the method for producing a purified component of a recovered suspension medium comprises the steps of evaporating a portion of the recovered suspension medium and then recondensing the evaporated portion of the suspension medium. Typically, the vaporized portion of the recovered suspension medium comprises ethylene, hydrogen, those comonomers having boiling points lower than or similar to the diluent used, and a portion of the diluent. This means that when for example n-hexane or a mixture of hexane isomers is used as diluent and 1-butene is used as comonomer, most of the 1-butene contained in the recovered suspension medium forms part of the evaporation section of the suspension medium. Preferably, the major part of the evaporated portion of the recovered suspension medium is recycled to the polymerization reactor or reactors in a separate recycle loop, most preferably after having been passed through one or more further purification steps.
In a particularly preferred embodiment of the present disclosure, the process for producing a purified component of a recovered suspension medium comprises a distillation step. Preferably, the lower boiling components obtained by distillation comprise ethylene, hydrogen, comonomers having a boiling point lower than or similar to that of the diluent used, and part of the diluent. This means that when, for example, n-hexane or a mixture of hexane isomers is used as diluent and 1-butene is used as comonomer, the majority of the 1-butene contained in the recovered suspension medium forms part of the lower boiling components obtained by distillation. Preferably, the majority of the lower boiling components obtained by distillation are recycled to the polymerization reactor or reactors in a separate recycle loop, most preferably after having been passed through one or more further purification steps.
Preferably, the higher boiling component obtained by distillation comprises a major part of the diluent and those comonomers having a boiling point similar to or higher than the diluent used. Preferably, a major part of the higher boiling components obtained by distillation is recycled to the polymerization reactor or reactors, most preferably after having been passed through one or more further purification steps.
Preferably, the process for producing a purified component of the recovered suspension medium in the purification section comprises a wax removal step. The wax removed from the polymerization process can be burned to produce energy or can be sold as a byproduct of the polymerization process.
The process for producing a purified component of the recovered suspension medium may further comprise additional purification steps, such as for example purification by adsorption, purification by absorption, or purification by membrane purification methods.
In the process of the present disclosure, at least some or a portion of the purified components of the recovered suspension medium are recycled to the first polymerization reactor of the reactor cascade. The components of the recovered suspension medium which are preferably recycled to the first polymerization reactor of the reactor cascade are diluent and ethylene. These components are preferably recycled in a separate recycle loop.
Preferably, from 5 to 70wt. -% of the recovered suspension medium is recycled to the first polymerization reactor of the reactor cascade as a purified component of the recovered suspension medium, more preferably from 10 to 60wt. -%, in particular from 15 to 50wt. -% of the recovered suspension medium is recycled to the first polymerization reactor of the reactor cascade.
According to the process of the present disclosure, the purified component of the recovered suspension medium (which comprises diluent) that is recycled to the first polymerization reactor is subjected to catalytic hydrogenation prior to introduction into the first polymerization reactor. Catalytic hydrogenation is a chemical reaction in which an unsaturated compound reacts with hydrogen in the presence of a hydrogenation catalyst. The unsaturated compounds which may be contained in the suspension medium for recycling to the first polymerization reactor may be various compounds which are introduced into the reactor cascade as impurities of the feed stream or which have been formed in side reactions of the polymerization process. However, the major portion of the unsaturated compounds hydrogenated according to the present disclosure is the remaining ethylene, and is primarily the comonomer or comonomers.
The catalytic hydrogenation can be carried out in the liquid or gas phase, preferably in the liquid phase.
As hydrogenation catalysts, it is possible to use the catalysts customarily used for hydrogenation, for example catalysts based on platinum, palladium, rhodium or transition metals such as molybdenum, tungsten, chromium or iron, cobalt, copper and nickel, which may be used alone or in mixtures, customarily applied to supports such as activated carbon, ceramics, etc. The hydrogenation is generally carried out at from 50 to 300 ℃ and preferably from 100 to 250 ℃.
Examples of hydrogenation catalysts for hydrogenation in the gas phase are platinum or palladium based compositions, particularly preferred are platinum or palladium on alumina. Examples of hydrogenation catalysts for the hydrogenation in the liquid phase process are cobalt or nickel based catalysts activated by trialkylaluminium, such as cobalt (acetylacetone) or nickel (octanoic acid; rhodium catalysts, such as Wilkinson's catalyst (Rh (PPh)3)3Cl); ruthenium catalysts, e.g. Ru (H) Cl (PPh)3)3. Alternatively, heterogeneous platinum, platinum oxide or palladium catalysts may be used as a suspension in the reaction medium. Hydrogenation catalysts which can be used in processes 1) and 2) are described in "catalytic hydrogenation" (R.L. Augustine, publisher Dekker, New York,1965) and "Advanced Organic Chemistry", 4 th edition, p.771-780 (J.March, publisher Wiley, New York, 1992).
In a preferred embodiment of the present disclosure, a portion of the recovered suspension medium is recycled directly to the subsequent polymerization reactor. Preferably, all subsequent polymerization reactors of the reactor cascade are provided with a direct recycle portion of the recovered suspension medium. This means that a portion of the recovered suspension medium is preferably recycled to the second and optionally further subsequent polymerization reactors which comprise, in addition to the diluent, unreacted ethylene and comonomer, cocatalyst or scavenger (e.g. aluminum alkyl), dissolved reaction auxiliary (e.g. hydrogen) and dissolved reaction products of the polymerization reaction (e.g. oligomers or waxes). The direct recycling of the separated suspension medium saves effort on material work-up and enables reuse of the co-catalyst and co-monomer or co-monomers involved, thereby reducing overall operating costs. Preferably, from 10 to 99wt. -%, more preferably from 20 to 95wt. -% of the recovered suspension medium are directly recycled to the reactor cascade.
Preferably, the fresh diluent introduced into the reactor cascade to replace the diluent loss is not fed directly into one of the polymerization reactors, but is fed into the components of the purification section or added to a portion of the recovered suspension medium transferred into the purification section.
The process of the present disclosure allows the production of multimodal ethylene copolymers having a good combination of product properties and processability in a reactor cascade under economically advantageous conditions, since the recovered suspension medium recycled to the first polymerization reactor of the reactor cascade is free of comonomer, it is thus possible to produce ethylene homopolymer in the first polymerization reactor, but still using the recycled components of the suspension medium to form the major part of the suspension medium in the first polymerization reactor.
In a preferred embodiment of the present disclosure, the suspension of polyethylene particles withdrawn from the first polymerization reactor of the reactor cascade is fed to a separator, in which a portion of the suspension medium is separated from the suspension and recycled to the first polymerization reactor of the reactor cascade, and the concentrated suspension of polyethylene particles is transferred to the next polymerization reactor of the reactor cascade. Suitable separators for separating a portion of the suspension medium from the suspension withdrawn from the first polymerization reactor may be centrifuges, filters, cyclones, concentrators (concentrators) or combinations thereof. By recycling a portion of the suspension medium of the suspension withdrawn from the first polymerization reactor directly back to the first polymerization reactor, the amount of hydrogenation components of the recovered suspension medium required to replace the suspension withdrawn from the first polymerization reactor is reduced and, therefore, the operating costs of such a process are reduced.
In another preferred embodiment of the present disclosure, the reactor cascade comprises at least three polymerization reactors and not only the suspension transferred from the first polymerization reactor to the second polymerization reactor is passed through the separator, but also the suspension transferred from the second polymerization reactor to the third polymerization reactor is passed through the separator. By recycling a portion of the suspension medium of the suspension withdrawn from the second polymerization reactor directly back to the second polymerization reactor, the amount of suspension medium transferred from the second polymerization reactor to the third polymerization reactor, and thus the amount of comonomer transferred from the second polymerization reactor to the third polymerization reactor, is minimized. This process is preferably used for using different comonomers in the second and third polymerization reactors or for using comonomer mixtures of different compositions in the second and third polymerization reactors. Examples thereof may use mainly 1-butene as comonomer in the second polymerization reactor and mainly 1-hexene as comonomer in the third polymerization reactor, or vice versa.
Fig. 1 schematically shows a setup for the preparation of a multimodal ethylene copolymer according to the process of the present disclosure, wherein the polymerization is carried out in a cascade of three reactors.
For the suspension polymerization of olefins in the first polymerization reactor (1), the recycled purified component of the recovered suspension medium is fed to the reactor (1) via feed line (4). The other components of the reaction mixture, such as catalyst, ethylene, possible comonomers and polymerization auxiliaries, are fed to the reactor via one or more feed lines (3). As a result of the polymerization in the reactor (1), a suspension of solid polyethylene particles in the suspension medium is formed. This suspension is fed via line (4) to a separator (5), in which separator (5) the suspension formed in the reactor (1) is separated into a concentrated suspension which is transferred via line (6) to a second polymerization reactor (7) and a liquid suspension medium which is recycled via line (8) to the first polymerization reactor (1).
Within the polymerization reactor (7), further polymerization takes place. The recycled suspension medium which is directly recycled is fed to the reactor (7) via lines (21), (22) and (24), and the recycled purified component of the recycled suspension medium can be fed to the reactor (7) via lines (41) and (24). Fresh ethylene, comonomer or other components of the reaction mixture may be fed to the reactor (7) via one or more feed lines (9). The suspension of reactor (7) is then fed via line (10) to a third polymerization reactor (11), in which third polymerization reactor (11) additional polymerization takes place. The recycled suspension medium which is directly recycled is fed to the reactor (11) via lines (21) and (23), and the recycled purified component of the recycled suspension medium can be fed to the reactor (11) via lines (41) and (22). One or more feed lines (12) allow for the make-up feeding of ethylene, comonomer or other components of the reaction mixture to the reactor (11).
The suspension of solid multimodal ethylene copolymer particles formed in reactor (11) is continuously transferred via line (13) to a separator feed vessel (14). The suspension is then sent via line (15) to a centrifuge (16) wherein the suspension is separated in solid multimodal ethylene copolymer particles and recovered liquid suspension medium. The isolated multimodal ethylene copolymer particles are led via line (17) to a dryer (not shown) and thereafter to a pelletizing unit (not shown).
The recovered suspension medium is transferred via line (18) to a suspension medium collection vessel (19). The suspension medium recovered can thus be recycled by means of a pump (20) via lines (21) and (22) and lines (23) and (24) to the polymerization reactor (7) and/or the polymerization reactor (11).
A portion of the recovered suspension medium branches off from line (21) and is transferred via line (25) to a purification section comprising an evaporator (26), a distillation column (34) and an adsorber unit (37). The recovered suspension medium branched off via line (21) is passed to an evaporator (26). The recovered higher boiling fraction of the suspension medium is withdrawn from the bottom of the evaporator (26) via line (27) and transferred to a wax separator vessel (28). Liquid wax is withdrawn from the bottom of the wax separator vessel (28) via line (29) and conveyed, for example, to an incineration unit (not shown) for steam generation, or to a solidification unit (not shown) for sale. The gaseous fraction is withdrawn from the top of the wax separator vessel (28) via line (30), condensed via heat exchanger (31) and returned to the evaporator (26) via line (25).
A fraction of the recovered suspension medium evaporated in the evaporator (26) is withdrawn from the top of the evaporator (26) via line (32), passed through a heat exchanger (33) to be condensed and transferred to a distillation column (34). The low-boiling components are taken off via line (35) from the top of the distillation column (34). When the polymerization is operated in reactors (1), (7) and (11) having 1-butene as comonomer, 1-butene is withdrawn via line (35) and transferred to a 1-butene recovery unit (not shown) to purify 1-butene and recycle 1-butene to the polymerization reactor or reactors of the reactor cascade.
The bottom stream of distillation column (34) is transferred via line (36) to an adsorber unit (37) to remove polar impurities. After having passed the adsorber unit (37), the part of the bottom stream recycled to the polymerization reactors (7) and (11) is transferred via line (38) to a bottom stream collection vessel (39). From there, the bottom stream is recycled by means of a pump (40) via line (41) and lines (23) and (24) to the polymerization reactor (7) and/or the polymerization reactor (11).
A portion of the bottom stream to be recycled to the first polymerization reactor (1) is transferred via line (42) to a catalytic hydrogenation unit (43) after having passed through the adsorber unit (37). The hydrogenated bottoms stream is transferred via line (44) to hydrogenated bottoms collection vessel (45). From there, the hydrogenated bottom stream is recycled by means of a pump (46) via line (2) to the first polymerization reactor (1).
To replace the loss of diluent, fresh diluent is fed to the purification section via line (47), for example by venting diluent together with the multimodal ethylene copolymer particles and not completely recovering diluent during drying of the multimodal ethylene copolymer particles.
The present disclosure also provides an apparatus for suspension polymerization of olefin monomers in a reactor cascade comprising:
-at least two serially connected polymerization reactors forming a reactor cascade,
a separator for separating the suspension in the polyolefin particles and the recovered suspension medium,
-transfer lines for transferring a suspension of polyolefin particles in a suspension medium from one polymerization reactor of the reactor cascade to the next polymerization reactor of the reactor cascade and from the last polymerization reactor of the reactor cascade to the separator, and
a recycle line for recycling a portion of the recovered suspension medium to the first polymerization reactor of the reactor cascade,
wherein the recycle line for recycling a portion of the recovered suspension medium to the first polymerization reactor of the reactor cascade is equipped with a catalytic hydrogenation unit.
Preferably, the transfer line for transferring the suspension of polyolefin particles from the first polymerization reactor of the reactor cascade to the next polymerization reactor of the reactor cascade is equipped with a separator for separating a portion of the suspension medium from the suspension transferred from the first polymerization reactor of the reactor cascade to the next polymerization reactor of the reactor cascade, and the apparatus further comprises a recycle line for recycling the suspension medium separated from the suspension in the separator to the first polymerization reactor of the reactor cascade, the separator being installed between the first polymerization reactor of the reactor cascade and the next polymerization reactor of the reactor cascade.
Claims (15)
1. A process for the suspension production of a multimodal ethylene copolymer in a reactor cascade comprising a first polymerization reactor and one or more subsequent polymerization reactors, comprising:
in a reactor cascade, ethylene and one or more C's are polymerized in the presence of a polymerization catalyst at a temperature of from 40 to 150 ℃ and a pressure of from 0.1 to 20MPa3-C121-olefin and forming a suspension of multimodal ethylene copolymer particles in a suspension medium comprising a diluentThe liquid is mixed with the raw materials of the raw materials,
transferring the suspension of multimodal ethylene copolymer particles to a separator, wherein the suspension is separated into multimodal ethylene copolymer particles and recovered suspension medium,
purifying a portion of the recovered suspension medium in a purification section for producing purified components of the recovered suspension medium, and
recycling at least some or a portion of the purified components of the recovered suspension medium to the first polymerization reactor of the reactor cascade,
wherein the purified component of the recovered suspension medium, comprising diluent, recycled to the first polymerization reactor is subjected to catalytic hydrogenation prior to introduction into the first polymerization reactor.
2. The process of claim 1, wherein the purified component of the recovered suspension medium recycled to the first polymerization reactor comprises 5 to 70 wt.% of the recovered suspension medium.
3. The process according to claim 1 or 2, wherein ethylene homopolymer is prepared in a first polymerization reactor and ethylene copolymer is prepared in a subsequent polymerization reactor.
4. The process of claim 1 or 2, wherein the difference between the normal boiling point of one of the comonomers fed to the reactor cascade and the normal boiling point of the diluent, or if the diluent is a mixture of components, the difference between the normal boiling point of one of the comonomers fed to the reactor cascade and the initial or final normal boiling point of the diluent, defined as the boiling point at 1013.25 hPa, is not more than 15 ℃.
5. The process according to claim 1 or 2, wherein the multimodal ethylene copolymer is an ethylene-1-hexene copolymer.
6. The process according to claim 1 or 2, wherein the multimodal ethylene copolymer comprises at least two comonomers.
7. The process according to claim 6, wherein the multimodal ethylene copolymer comprises at least 1-hexene and 1-butene as comonomers.
8. The process according to claim 1 or 2, wherein a portion of the recovered suspension medium is directly recycled to a subsequent polymerization reactor.
9. The process according to claim 1 or 2, wherein the process for producing the purified fraction of the recovered suspension medium comprises the step of evaporating a portion of the recovered suspension medium and then recondensing the evaporated portion of the suspension medium.
10. The process according to claim 1 or 2, wherein the process for producing the purified fraction of the recovered suspension medium comprises a distillation step.
11. The process according to claim 1 or 2, wherein the process for producing the purified component of the recovered suspension medium comprises a wax removal step.
12. The process according to claim 1 or 2, wherein the suspension of polyethylene particles withdrawn from the first polymerization reactor of the reactor cascade is fed to a separator, in which a portion of the suspension medium is separated from the suspension and recycled to the first polymerization reactor of the reactor cascade, and the concentrated suspension of polyethylene particles is transferred to the next polymerization reactor of the reactor cascade.
13. The process according to claim 1 or 2, wherein the reactor cascade comprises at least 3 polymerization reactors and the suspension of polyethylene particles withdrawn from the second polymerization reactor is fed to a separator, wherein a portion of the suspension medium is separated from the suspension and recycled to the second polymerization reactor and a concentrated suspension of polyethylene particles is transferred to the third polymerization reactor.
14. An apparatus for suspension polymerization of olefin monomers in a reactor cascade comprising:
-at least two serially connected polymerization reactors forming a reactor cascade,
a separator for separating the suspension in the polyolefin particles and the recovered suspension medium,
-transfer lines for transferring a suspension of polyolefin particles in a suspension medium from one polymerization reactor of the reactor cascade to the next polymerization reactor of the reactor cascade and from the last polymerization reactor of the reactor cascade to the separator, and
a recycle line for recycling a portion of the recovered suspension medium to the first polymerization reactor of the reactor cascade,
wherein the recycle line for recycling a portion of the recovered suspension medium to the first polymerization reactor of the reactor cascade is equipped with a catalytic hydrogenation unit.
15. The apparatus according to claim 14, wherein a transfer line for transferring a suspension of polyolefin particles from a first polymerization reactor of the reactor cascade to a next polymerization reactor of the reactor cascade is equipped with a separator for separating a portion of suspension medium from the suspension transferred from the first polymerization reactor of the reactor cascade to the next polymerization reactor of the reactor cascade, and the apparatus further comprises a recycle line for recycling the suspension medium separated from the suspension in the separator to the first polymerization reactor of the reactor cascade, the separator being installed between the first polymerization reactor of the reactor cascade and the next polymerization reactor of the reactor cascade.
