发明领域
本发明总体上属于铁基合金领域,特别是具有硬度、耐磨性以及耐腐蚀性的那些。此外,本发明进一步属于具有由铁基合金制成的硬和耐磨涂层的制品的领域,并涉及使用本发明铁基合金制造此类制品的方法。
发明背景
铁基合金如各种类型的钢用于多种应用中,但有时缺乏所需的性能。作为一个实例,钢材可能没有足够的硬度和耐磨性以在使用过程中承受恶劣的条件,例如在钻井和采矿设备中观察到的。
磨损代表着社会上的主要浪费和成本,提高金属表面的耐磨性既可以节省大量成本,又可以促进环境友好。
先前已经使用了各种方法来提供耐磨表面。例如,镀硬铬已被用于在暴露于恶劣条件和磨损如在采矿应用或隧道钻机中的机械上提供保护涂层。这种铬涂层通常用于获得具有光亮外观、高耐磨性和耐腐蚀性的涂层。航空航天、石油和天然气以及重工业设备,例如采矿设备,是这些涂层的主要最终产业。
通常通过从含铬离子的水溶液中电沉积铬而在导电的、通常为金属的基质上而形成硬铬涂层。然而,由于关于六价铬,工艺中使用的或由此产生的废物中所含的CrVI的更严格的环境法规,硬铬涂层的应用有所减少。
由于其是通过电沉积形成的,因此只能在导电基质表面上提供硬铬镀层。此外,通过电沉积来制造涂层可能是能量密集的,并且在要形成复杂结构的情况下会进一步导致问题。此外,电沉积工艺通常仅能够在进入电解涂料中的基质的所有部分上提供均匀厚度的涂层,因此不能提供变化厚度的涂层和/或仅在基质的选定部分上提供涂层。
鉴于这些问题和局限性,几乎30年前就开始寻找替代镀硬铬的方法。热喷涂方法如HVAF(高速含氧燃料喷涂)、等离子传递丝材电弧(PTWA)或等离子粉末喷涂已经取代了几种镀硬铬应用,例如用于飞机起落架和液压缸。
对于替代镀硬铬的涂层的主要要求包括良好的耐腐蚀、耐磨性和足够的结合强度。后者可以是基质材料和涂层之间的冶金结合,最好以最小的热输入来实现,以避免基质和/或涂层的劣化。
激光熔覆是通常可以满足这些要求的一种成熟的工艺。因此,对于许多应用而言,激光熔覆可以是镀硬铬的替代方法,因为它可以在对基质材料造成最小影响的情况下施加薄的耐腐蚀和耐磨沉积物。
用于涂层的材料是M2钢。M2钢具有以下组成(重量%):

以M2为例,许多用于表面熔覆的合金源自常规的钢铁生产,如工具钢和高速钢。这些材料的开发适合炼钢中的生产过程,但是对于用于表面涂覆的金属粉末而言,许多制造限制是不相关的或不适用。
经常使用高速钢粉来提高高温下的耐磨性。在不遇到高温的应用中,此类材料不必要地消耗了有限的原材料,例如W和Co。M2钢也高度合金化,包含至少3.75%的Cr,0.15%的Mn,4.5%的Mo,5.5%的W和1.75%的V,因此需要至少15.65%重量的除铁以外的更昂贵的金属。
先前在涂层沉积过程中使用的材料如M2无法同时达到高硬度和良好的耐磨性。此外,它们需要除铁以外的大量合金金属,因此只能在高环境负荷下生产。
炼钢领域中还已知V合金化工具钢。然而,这种材料不适合热喷涂工艺或熔覆工艺。实际上,当用于热喷涂或熔覆工艺时,V合金化工具钢和M2都有产生多孔结构的趋势。另外,采用常用的M2工具钢粉的涂层在63HRC的硬度下仅给出60mm3(根据ASTM G65测定)的中等耐磨性。
本发明要解决的问题
本发明旨在提供一种能够形成同时具有高硬度、高耐磨性和足够的耐腐蚀性的保护涂层的材料。该材料还应该具有高延展性,并且应该能够通过例如激光熔覆提供较不多孔或无孔的涂层。
涂覆材料也应以合理的成本提供,不应依赖昂贵的材料,应可在减少环境负荷的情况下生产,并且应适合现有工艺如激光熔覆、等离子传递电弧熔覆或热喷涂如HVOF。
鉴于以下描述,本发明要解决的其他问题也会变得显而易见。
发明内容
鉴于上述问题,本发明提供以下内容:

发明详述
在本发明中,除非另外说明,否则所有参数和产品性能均指的是在标准条件(25℃,105Pa)下测量的那些。
术语“包括”以开放式方式使用,允许存在其他组分或步骤。但是,它也包括更严格的含义“基本上由...组成”和“由...组成”。
每当将范围表示为“从x到y”或同义表达式“x-y”时,都会包括该范围的端点(即值x和y)。因此,该范围与表达“x或更高,但是y或更低”同义。
本发明涉及如上限定的并且在权利要求1中所述的铁基合金。在此,术语“铁基”表示在所有合金元素中,铁具有最大含量(以总合金的重量%计)。铁含量超过合金总重量的70重量%,通常还超过合金总重量的75重量%。

现在参考其功能和优选用量来描述合金元素:
铬(Cr)
铬(Cr)以合金的3.0-7.0重量%的量存在。
铬用于使所获得的涂层足够硬且耐腐蚀。Cr含量的下限为3.0重量%,但是Cr含量也可以高于3.0重量%,例如为3.5重量%或更高。优选地,Cr的含量为4.0重量%或更高,更优选4.5重量%或更高,例如4.7重量%或更高。
上限为7.0重量%,也可以小于7.0重量%,例如6.5重量%。Cr的量优选为6.0重量%或更少,例如5.7重量%或更少。这些上限和下限可以自由组合,因此Cr的含量可以为3.5-6.5重量%或4.0-6.0重量%。
碳(C)
碳出乎意料地实现了高硬度和耐磨性,特别是与所需量的Cr和V结合使用时。
碳含量为1.3-3.0重量%。
下限为1.3重量%,但也可以为1.4重量%或更高,或者为1.5重量%或更高。
碳含量的上限为3.0重量%,但也可以为2.8重量%或更少或2.7重量%或更少。再次,在这里和在所有其他情况下,上限和下限可以以任何方式组合,使得碳的量可以例如为1.4-2.7重量%。
硼(B)
硼的含量为0.2-2.0重量%。下限为0.2重量%,但是也可以高于0.20重量%,例如0.3重量%。优选地,硼的量为0.5重量%或更高,例如0.7重量%或更高。
上限为2.0重量%,但也可以小于2.0重量%,例如1.8重量%或更少或1.50重量%或更少。B量的上限优选为1.2重量%或更少,例如1.0重量%。
与不含B的类似合金相比,B的存在降低了液相线温度(通常降低约100℃)。较低的熔点降低了在其表面熔化用于涂覆工艺的合金粉末的能量消耗,因此也降低了HAZ(热影响区),可提高产品质量,并基本上避免基质和合金的劣化。B还增加了合金的可焊性。
结果,通过在指定量内包含硼,所获得的涂层变得更坚固,沉积的涂层中的化学组成变化更小,并且可以以节能的方式提供涂层。此外,在固化过程中形成的硼化物是本发明保持涂层硬度的重要部分。
钒(V)
本发明合金含有2.0-10.0重量%的V。
V的下限为2.0重量%。然而,下限也可以是3.0重量%或4.0重量%。
上限为10.0重量%,但也可以为8.0重量%或更少或6.0重量%或更少,例如5.7重量%或更少。
任选组分
Si、Mn、Mo和Ni是本发明合金的任选组分。这些组分可以完全不存在,但是本发明还包括其中存在一种、两种、三种或全部四种的实施方案。例如,可以存在Si和Mn,而不存在Mo和Ni。作为另一个实例,可以存在Si、Mn和Ni,而不存在Mo。
硅(Si)
如果存在硅,则其量为1.5重量%或更少,优选为1.2重量%或更少,例如1.0重量%或更少或0.9重量%或更少。
由于Si是任选的,因此没有规定下限。然而,如果存在Si,则其量可以为0.1重量%或更高,或0.5重量%或更高,例如0.7重量%或更高或0.8重量%或更高。
添加Si主要是为了避免形成Fe和其他合金金属的氧化物,因为Si对氧具有高亲和力。因此,在合金的起始材料包含氧或氧化物或在含氧条件下进行合金制造的情况下,优选添加Si。
锰(Mn)
如果存在Mn,则其量为1.0重量%或更少,优选为0.8重量%或更少,更优选为0.6重量%或更少,例如0.5重量%或更少。
由于Mn是任选的,因此没有规定下限。然而,如果存在Mn,则其量可以为0.1重量%或更高,或0.2重量%或更高。其量也可以为0.3-0.5重量%,例如0.4重量%。
钼(Mo)
Mo是任选存在的,可以主要用于改进耐腐蚀性。不希望受理论的束缚,认为Mo的合金化增强了耐点蚀性,即所谓的PRE值。
在本发明合金中,Mo的含量为至多2.0重量%。下限没有特别限制,可以例如为0.1重量%或更高,但也可以为0.2重量%或更高。
上限为2.0重量%或更少,但也可以为1.5重量%或更少,优选为1.0重量%或更少,进一步优选为0.8重量%或更少或0.6重量%或更少。
镍(Ni)
镍是任选存在的,可以主要用于改进耐腐蚀性。
如果存在的话,Ni的量为1.5重量%或更少。Ni含量的下限没有规定,可以任意选择,可以大于0重量%或0.1重量%,但也可以为0.2重量%。
Ni的含量的上限为1.5重量%,但也可以为1.0重量%或更少。Ni的含量优选为0.8重量%或更少或0.6重量%或更少。

粉末和粉末制造
在通过诸如激光熔覆或等离子喷涂等方法形成涂层的过程中,合金可能需要呈粉末形式。
制备粉末的方法没有特别限制,合适的方法是本领域技术人员熟知的。此类方法包括雾化,例如通过使用水铣(water jet milling)或气体雾化。
可以原样使用源自粉末生产的粉末颗粒,但是也可以通过诸如筛分之类的适当操作对它们进行分类,以消除太大或太小的颗粒,例如将它们的量减少到2重量%或更少,或者完全消除它们。
为了降低粒度超过250μm的颗粒和小于5μm的颗粒的含量,优选对颗粒进行筛分。然后可以通过筛分分析如根据ASTM B214-16来测定是否存在这种颗粒。
或者,技术人员还可以采用其他手段来测定粒度分布,例如使用ISO13320:2009中限定的激光散射技术,例如可从Malvern获得的MastersizerTM 3000。在此,平均直径Dw90优选为5-250μm,更优选为5-200μm,进一步优选为10-100μm或5-80μm。同样在这样的实施方案中,可以通过筛分排除超过250μm的颗粒,或者可以将其减少至2重量%或更少。
如果通过筛分分析获得的粒度与通过激光散射获得的粒度之间存在差异,则使用且优先使用激光散射技术。
耐磨性和硬度
硬度是指根据SS ISO 6508-1:2016测定的HRC(洛氏硬度)。涂层的硬度优选为60HRC或更高,更优选62HRC或更高,进一步优选65HRC或更高。
具有这样硬度的同时,根据ASTM G65-16,程序A,涂层的磨损为25mm3或更少,优选20mm3或更少。
基质和基质结合
对要在其上提供本发明涂层的基质没有特别限制,但是在任何情况下都是耐热无机材料,以允许在基质表面上利用例如250℃或更高的高温进行沉积工艺。基质通常选自陶瓷材料、金属陶瓷材料和金属材料。金属材料是优选的,优选选自金属或金属合金。金属合金优选是铁基的,特别优选的实例包括钢,包括不锈钢和工具钢。
在一实施方案中,基质由具有较低熔点的金属材料制成,像本发明合金一样。认为这有利于在由本发明合金制成的涂层和基质之间形成冶金结合,因为然后,撞击在基质上的合金粉末颗粒会部分地熔化或热软化基质,从而允许本发明合金更好地扩散到基质中,可能允许在基质和涂层之间形成一定的冶金过渡相。
基质之间的冶金结合的存在可以通过检查涂覆制品的横截面中涂层与基质之间的过渡区域来评估。这样的观察可以通过合适的显微镜来进行。存在于基质和涂层之间的过渡区域中的冶金结合优选产生不同于纯基质和纯合金和/或涂层的X射线衍射图,从而表明过渡相的形成。
涂覆工艺
可以通过在制品上提供合金涂层来形成涂覆制品,对其生产方法没有特别限制。优选的方法包括采用激光熔覆、等离子喷涂、等离子粉末熔覆或丝材电弧喷涂(wire arcspraying)如等离子传递丝材电弧(PTWA)中任一种的涂层形成步骤。但是,原则上可以采用任何热喷涂工艺,包括HVOF。
实施例
发明人制备了具有以下组成(以重量%计)的粉末合金的实例,余量为铁。使用功率为3.5kW的激光将合金粉末激光熔覆以形成1.5mm厚的涂层。下表提供了结果:

Claims (63)

1.一种具有基质和涂层的制品,涂层由铁基合金形成,其中所述铁基合金由以下组成:
3.0-7.0重量%Cr;
1.3-3.0重量%C;
0.3-2.0重量%B;
2.0-10.0重量%V;
1.5重量%或更少但大于0的Ni;
任选1.5重量%或更少的Si;
任选1.0重量%或更少的Mn;
任选2.0重量%或更少的Mo;
余量是铁和0.10重量%或更少的不可避免的杂质。
2.根据权利要求1所述的制品,其中Cr的含量为3.2-6.8重量%。
3.根据权利要求1所述的制品,其中B的含量为0.3-1.2重量%。
4.根据权利要求2所述的制品,其中B的含量为0.3-1.2重量%。
5.根据权利要求1-4中任一项所述的制品,其中Ni的含量大于0且为1.0重量%或更少。
6.根据权利要求1-4中任一项所述的制品,其中Mo的含量大于0且为0.8重量%或更少。
7.根据权利要求5所述的制品,其中Mo的含量大于0且为0.8重量%或更少。
8.根据权利要求1-4和7中任一项所述的制品,其中V的含量为4.0-8.0重量%。
9.根据权利要求5所述的制品,其中V的含量为4.0-8.0重量%。
10.根据权利要求6所述的制品,其中V的含量为4.0-8.0重量%。
11.根据权利要求1-4、7和9-10中任一项的制品,其中C的含量为1.5-2.8重量%。
12.根据权利要求5的制品,其中C的含量为1.5-2.8重量%。
13.根据权利要求6的制品,其中C的含量为1.5-2.8重量%。
14.根据权利要求8的制品,其中C的含量为1.5-2.8重量%。
15.根据权利要求1-4、7、9-10和12-14中任一项所述的制品,其中所述组分Si、Mn、Mo和Ni的含量各自为1.0重量%或更少,其中Ni的含量大于0。
16.根据权利要求5所述的制品,其中所述组分Si、Mn、Mo和Ni的含量各自为1.0重量%或更少,其中Ni的含量大于0。
17.根据权利要求6所述的制品,其中所述组分Si、Mn、Mo和Ni的含量各自为1.0重量%或更少,其中Ni的含量大于0。
18.根据权利要求8所述的制品,其中所述组分Si、Mn、Mo和Ni的含量各自为1.0重量%或更少,其中Ni的含量大于0。
19.根据权利要求11所述的制品,其中所述组分Si、Mn、Mo和Ni的含量各自为1.0重量%或更少,其中Ni的含量大于0。
20.根据权利要求1-4、7、9-10、12-14和16-19中任一项所述的制品,其中铁基合金为粉末形式。
21.根据权利要求20所述的制品,其中根据ASTM B214-16,通过筛分分析测量,粉末不包含粒度超过250μm的颗粒。
22.根据权利要求20所述的制品,其中根据ASTM B214-16,通过筛分分析测量,粉末包含小于2重量%的粒度超过250μm的颗粒。
23.根据权利要求20所述的制品,其中粉末由粒度为5-200μm的颗粒组成,根据ASTMB214-16通过筛分分析测量。

-通过SS-EN ISO 6508-1:2016测量的60HRC或更高的硬度;和

38.铁基合金在基质上形成涂层的用途,其中铁基合金由以下组成:
3.0-7.0重量%Cr;
1.3-3.0重量%C;
0.3-2.0重量%B;
2.0-10.0重量%V;
1.5重量%或更少但大于0的Ni;
任选1.5重量%或更少的Si;
任选1.0重量%或更少的Mn;
任选2.0重量%或更少的Mo;
余量是铁和0.10重量%或更少的不可避免的杂质。
39.根据权利要求38所述的用途,其中Cr的含量为3.2-6.8重量%。
