最初,一些术语可能是有益的。“可生物降解”仅仅意指产品最终将分解成无害材料。“可再循环”指示产品可重复使用或被处理成以便适合重复使用。“可堆肥”指示产品将例如在180天内快速分解,并且产品将分解成可用作肥料的材料(例如,根据ASTM D6400或EN 13432)。“可生物降解”产品不需要是(并且通常也不是)“可堆肥的”。首先,由于对“可生物降解”产品分解没有特定的时间限制,因此不需要快速分解。例如,给定几个世纪,即使是铝罐也将生物降解。此外,即使是快速分解的可生物降解产品也可能不提供适合作为肥料的材料。
大多数用于包装的常规隔热材料(例如,EPS)都是不可堆肥的。用于使用可堆肥隔热包装材料的一种技术是用松散填充的可堆肥玉米淀粉泡沫丸粒使用层状分层填充盒子的内壁与外壁之间的体积(例如,包装“花生”),并且然后在此体积内压缩每层泡沫丸粒以将它们压实。这种技术需要多个盒子或具有内壁和外壁的专用盒子,并且还需要专门的机械来对丸粒进行层状分层压实。另外的或专用的盒子会增加成本。另外,松散填充的丸粒难以堆肥处理,因为从盒子取出时它们是杂乱的。此外,由于来自丸粒的阻力,需要施加大量的压力(例如,25磅或更多)来封闭盒子的顶部折板。
然而,代替松散填充的泡沫丸粒,主要由挤出淀粉(例如,经碾磨的挤出高粱)形成的固体可堆肥面板可被可生物降解或可堆肥的膜包封以提供隔热衬垫,并且此衬垫可用作容器中的隔热包装。

面板可以是相对不可挠曲且不可压缩的,例如类似于膨胀性聚苯乙烯包装(例如,StyrofoamTM)。例如,面板可具有大于1Gpa(例如,1GPa-5 GPa)的杨氏模量。
可选地,面板可以是可挠曲且可压缩的。例如,面板可具有小于1Gpa(例如,0.01GPa-1 GPa)的杨氏模量。在这种情况下,面板实际上是枕块或垫子。
面板的可压缩性和挠性可通过控制材料挤出期间使用的热量和加压,结合材料特性(诸如纤维或颗粒大小)、成分和添加剂(诸如粘合剂)的存在来设定。
在一些实现方式中,衬垫包括单个面板。与衬垫的长度和宽度相比,每个衬垫30是相对薄的,例如,约0.25英寸-4英寸厚。衬垫30的厚度被认为是沿着其最窄的尺寸,而衬垫30的长度和宽度被认为是沿着主面的两个方向、垂直于厚度。
每个面板可主要由淀粉(例如,挤出淀粉)和/或有机纤维浆形成。淀粉可以是谷物淀粉(例如,玉米淀粉、小麦淀粉或高粱(高粱也称为蜀黍))、根淀粉(例如,马铃薯淀粉)、植物淀粉或其组合。有机纤维浆可以是植物纤维浆(例如,纸浆)或来自植物产品(例如,玉米皮、棉花、椰子壳、亚麻等)的浆。
由有机纤维浆形成的面板可通过注射模制或压实形成,例如,压实的纸浆。可存在不干扰面板的可堆肥性质的其他材料(例如,用于改善淀粉粘附性的软化剂、或防腐剂或抗真菌剂),但仅存在少量。例如,面板的至少85重量%(例如,至少90重量%-95重量%)是淀粉和/或有机纤维浆。可存在聚乙烯醇,例如5重量%-10重量%。
每个面板是“固体”的,在此上下文中这指示面板作为单个单元保持在一起,而非由松散填充的丸粒形成。可注意到,经压缩的淀粉丸粒不会形成固体部分;在去除压力时,丸粒将分散,并且增加的压力只会使丸粒破碎或粉碎。挤出淀粉的固体面板提供显著的隔热,同时仍然是可堆肥的。
面板可能是泡沫材料,例如以包括基本上均匀地穿过面板的小孔洞或空隙。例如,面板体积的10%-80%(例如25%-75%、25%-50%、10%-25%、50%-75%)可以是孔洞或空隙。孔洞或空隙的最大大小可为约1mm。面板的密度可为约0.4g/cm3-3.5g/cm3(例如,0.6g/cm3-1.0g/cm3、0.8g/cm3-2.0g/cm3、1.0g/cm3-3.5g/cm3)。
每个面板可具有均匀同质的成分。此外,每个面板可以是一体式主体,也就是说,面板的主体本身保持在一起而没有粘合剂或紧固件将多个节段连结在一起以形成面板。
尽管与面板的长度和宽度相比面板是薄的,但面板(或面板的叠堆)足够厚,以便为需要产品(例如食品或医疗用品)装运的普通商业应用提供充分隔热功能。面板的厚度可为约0.25英寸-1.0英寸(例如,0.25英寸-0.75英寸)。
任何给定面板在其主表面上可具有基本上均匀的厚度。面板的表面可以是总体上平坦的,或者一个或多个表面可以是波纹状的。波纹可使衬垫的有效厚度增加例如至多4倍。在这种情况下,面板的厚度可仍然是均匀的,但面板的形状被设定成具有波纹。
每个面板可包括一个或多个矩形板,其尺寸被设定成基本上跨越矩形板所邻近的底板、多个侧壁或盖件中的任何一者。在一些实现方式中,当处于展开构型时,整个面板也是矩形的。
面板可通过挤出工艺来形成。在挤出之后,可将每个面板切割成适当大小。另外,边缘可任选地倾斜,以提供上述衬垫的斜切。此外,可对提供衬圈的面板进行刻划,如下所描述。
膜可以是塑料膜。在一些实现方式中,膜是气密的。
在一些实现方式中,膜是可堆肥的,例如符合ASTM D6400标准的生物塑料。用于可堆肥膜的合适材料包括基于以下中的一者或多者的聚合物:聚乳酸(PLA)、聚(β-氨基)酯(PBAE)、聚羟基链烷酸酯(PHA)、聚己内酯(PCL)、聚对苯二甲酸己二酸酯(PBAT)、聚乙烯醇(PVA)或乙烯-乙烯醇(EVOH)。例如,PBAT和PE的组合可能是合适的。作为另一个实例,PE和PLA的组合可能是合适的。在一些实现方式中,聚合物可与有机产物(例如淀粉(诸如玉米淀粉))混合。
在一些实现方式中,膜是可再循环且可生物降解的。用于可再循环膜的合适材料为聚乙烯或聚丙烯。例如,所述膜可以是低密度聚乙烯(LDPE)、中密度聚乙烯(MDPE)、高密度聚乙烯(HDPE)或聚对苯二甲酸乙二酯。聚乙烯的优点是易于制造且抗水性良好。
在一些实现方式中,膜是纸片。如果纸材足够薄或者是穿孔的,那么纸材是可堆肥的。任选地,纸材可衬有斥水涂层。膜的内表面或外表面或两者可衬有斥水涂层。斥水涂层可以是可堆肥材料,例如蜡。在这种情况下,具有纸材和涂层的膜是可堆肥的。可选地,斥水涂层可以是可再循环材料。在这种情况下,具有纸材和涂层的膜是可再循环的。
基于淀粉的隔热材料的问题在于它易溶于水。如果要装运的物品是冷的或者冷却剂放置在容器10的内部中,那么在衬垫30的内表面上可形成冷凝。然而,防水或抗水膜防止液体(例如冷凝水)到达淀粉面板,从而使淀粉面板能够用作容器中的隔热体。
为了制造衬垫30,可将淀粉面板放置在膜的两个片材之间。膜的边缘可例如沿着面板的整个周边彼此热密封,从而将面板包封并密封在可堆肥或可再循环膜的口袋中,所述膜具有仅比面板本身略大的尺寸。合适的密封温度高于100℃。热密封之外的多余膜可切除。
在平行于面板主表面的方向上,口袋可在每一侧上比面板大至多约0.5英寸。
可选地,膜可以管状形式提供。为了制造衬垫30,使面板在膜的管内滑动,并将管的两个开口端热密封。这形成面板安置在其中的口袋。
在一些实现方式中,面板松散地安置在由膜形成的口袋内。也就是说,面板不粘结或以其他方式固定到膜。因此,面板可相对于膜在口袋内滑动。例如,膜可与面板滑动接触。口袋的内部可包括少量空气。在一些实现方式中,在密封口袋之前将空气抽出。
在一些实现方式中,面板附连到膜。例如,膜可通过将膜热粘结到面板而固定到面板。作为另一个实例,膜可通过粘合剂固定到面板。粘合剂可以是单独的添加剂,或者可通过向面板施加水以使面板的表面处的一部分中的淀粉变粘使得膜粘到面板来提供粘合剂。
在一些实现方式中,膜直接涂覆在面板上。直接涂覆在面板上的膜可由有机可堆肥材料(例如,蜡)构成。膜可在面板表面上以薄层铺展。膜可以液体形式施加,并且然后在面板上硬化。可选地,膜可喷涂到面板上。例如,斥水材料可喷涂到面板上。
膜可附连在面板的内表面和外表面两者上,或者附连在面板的仅一个表面(例如仅面板内表面或仅面板外表面)上。另外,对于面板的内表面和外表面中的每一个,膜可附连在整个表面上,或附连在表面的仅一部分(例如,沿着边缘的周边部分或与面板的边缘间隔开的中心部分)上。
除了一个或多个面板之外,膜内不需要任何其他隔热材料。例如,除非面板中的一个由于施加的应力而破裂,否则在由膜包封的体积中没有松散的丸粒或其他隔热材料块。在一些实现方式中,衬垫30由以下组成(即,仅包括):一个或多个面板、膜和任选的在由膜包封的体积内的一些空气。
在面板和膜均是可堆肥的情况下,整个衬垫可作为单元在堆肥箱中进行处理。在面板是可堆肥的并且膜是可再循环的的情况下,可由包装的接收者手动地将膜从面板上撕下,并且然后可在堆肥箱中对面板进行处理并且可在回收桶中对膜进行处理。
在图1所示的实现方式中,隔热衬垫30包括底部衬垫32、衬圈34和顶部衬垫36。
底部衬垫32具有以下这种长度和宽度:匹配盒子20的底部、或者略小例如约1/8英寸公差,使得底部衬垫32在盒子20的底部上贴合地配合在腔体22的底部处。

在一些实现方式中,衬垫30的表面是基本上平坦的,直到并且包括它们的边缘。“基本上平坦的”用于指示衬垫的厚度尺度的平坦,但仍包括小尺度表面纹理化的可能性。因此,衬圈34的下部边沿仅基本上平坦地安置在底部衬垫32的顶部表面的周边上,并且顶部衬垫36的周边仅基本上平坦地安置在衬圈34的上部边沿上。可选地,每个衬垫的内部表面(即,衬垫的面向腔体并且远离盒子20的表面)在与另一个衬垫相邻的边缘处倾斜。因此,衬圈34的倾斜下部边沿安置在底部衬垫32的倾斜周边上,并且顶部衬垫36的倾斜周边安置在衬圈34的倾斜上部边沿上。在后者的这种情况下,每个壁构件40的外部表面可具有约等于盒子20的高度的高度。

刻划区域中面板50的厚度减小增加了面板的挠性,使得面板50可以直角弯曲而不断裂。特别地,面板50可向内折叠(其中内表面是具有凹槽56的侧面)。这允许面板50在将衬圈34折叠并放置在盒子20中时保持为单个一体部分,这可通过减少隔热材料中间隙的产生来改善隔热。

图5A至图5H展示用于隔热装运容器10的衬垫30的构造的再一个实例。在图5A至图5H的实例中,隔热衬垫30包括三段式衬垫90和三个单独衬垫92,而非三个衬垫。

对于衬垫30,另外的构型甚至是可能的,前提是盒子的每个壁设置有单独的衬垫或衬垫的节段。例如,可存在三个两段式衬垫、或三段式衬垫、两段式衬垫和单独衬垫。
此外,可仅存在配合在盒子20内并覆盖盒子20的所有六个侧面的单个衬垫100。例如,图6(其是处于展开构型的衬垫100的示意性顶视图)展示单个六段式衬垫。为了制造这种六段式衬垫100,可将面板形成为“十字形”、或折叠时将对应于盒子20的矩形棱柱的侧面的另一种形状。将面板夹置在两个片材之间(如上所讨论),并且沿着靠近面板周边延伸的路径密封边缘。片材的多余材料可切除。可在五个位置以切口56对面板进行刻划,以将面板划分成六个节段。刻痕对应于面板折叠成使得每个节段对应于盒子20的侧面中的一个所必要的位置。尽管图6所示的实现方式是用于立方体盒子,但这不是必要的。
图6的实例可由于较少的间隙而提供改善的良好隔热,并且每个盒子仅具有单个衬垫对于客户来说可能是方便的。在另一方面,这种构型可能具有繁杂的形状因数。
形成隔热装运容器10的盒子20和一个或多个衬垫30可作为未组装的套件提供,并且由客户组装。例如,盒子20和衬垫30可在包装中收缩打包或以其他方式密封在一起。
在以上讨论的各种实例中的任何一个中,例如约1/8至5英寸跨度的一个或多个孔可穿过膜60形成在衬垫30的更靠近盒子20的一侧(也就是说,与待装运物品要定位在其中的腔体相对的一侧)上。这些孔不存在于面向待装运物品要定位在其中的腔体的一侧上;衬垫30的这一侧上的膜60是完整的。孔可防止口袋在衬垫插入盒子中时像气球一样起作用,即,膜60可抵靠面板的主表面陷缩。
在一些实现方式中,衬垫仅包括位于由膜形成的口袋中的一个面板。然而,参考截面侧视图图7A和图7B,在一些实现方式中,衬垫30包括多个面板50。面板50沿着其厚度方向叠堆,而不是并排布置。这允许制造较厚的衬垫30,从而增加了隔热能力。例如,这允许衬垫的总厚度为约1-4英寸。另外,避免并排面板之间将产生的间隙可改善隔热。在图7A所示的实例中,存在三个面板50a、50b和50c,但是可存在仅两个面板或四个或更多个面板。
对于多段式面板,当对面板50进行刻划时,可通过沿着线压缩面板叠堆(而非切割面板)来执行刻划56。因此,在刻划区域中,面板中的一些可部分地驱动到下面面板中。
在面板50是多段式面板的情况下,衬垫的每个端部处的节段可比紧接在下方的节段短,以补偿叠堆布置,使得面板的端部基本上对齐。例如,如图7A所示,节段52b1比下面节段52a1短。此外,每个衬垫端部处的节段的端部可以一定角度切割。例如,如图7A所示,节段52a1和52b1的端部可以一定角度(例如45°角)切割。因此,如图7B所示,当多段式面板向内折叠例如以形成U形衬垫时,面板50的端部是对齐的。
在以上讨论的各种实现方式中,当插入盒子20的腔体中时,单独的衬垫30将彼此贴靠。然而,衬垫30不彼此固定,例如,衬垫不通过粘合剂或互锁部件来彼此固定。
在一些实现方式中,可使用固体可堆肥面板,但不用防水膜包封或涂覆面板。图8是隔热装运容器10的另一种实现方式的实例的分解透视图。装运容器10包括可再循环盒子20和配合在盒子20的内部腔体22内的多个隔热可堆肥衬垫50。衬垫50的形状被设定成使得当定位在盒子20中时提供内部空间,以接收物品和任选的冷却剂(例如,冰、干冰或凝胶包)。
任选地,可再循环的内部盒子90(例如,硬纸板盒)可配合到由面板50的内部限定的空间中。在这种情况下,内部盒子90的内部腔体提供用于接收物品和任选的冷却剂的空间。内部盒子90可提供另外的隔热,并且可保护面板免受水(例如由冷却剂引起的冷凝水)的影响。然而,如上所述,可将物品和冷却剂放置在内部空间中,而无需使用内部盒子。
每个面板50可如上所讨论的那样制造,例如,主要由挤出的经碾磨高粱形成,以便成为可堆肥的。然而,面板不用防水膜涂覆,不包封在防水膜中或以其他方式受防水膜保护。而是仅将面板50插入盒子中的腔体22中。面板50中的一个或多个可以是多段式面板,其如以上讨论的各种实施方式中所讨论的那样进行刻划,并且然后以直角折叠以提供多个矩形板。
在图1所示的实现方式中,隔热面板50包括底部面板82、衬圈84和顶部衬垫86。
底部面板82具有以下这种长度和宽度:匹配盒子20的底部、或者略小例如约1/8英寸公差,使得底部面板82在盒子20的底部上贴合地配合在腔体22的底部处。

图10A和图10B展示衬垫30的另一种实现方式,其特别容易组装并插入装运容器中,并且可为底板和装运容器的四个侧面提供隔热。衬垫30包括面板50,面板50包封在由膜60形成的口袋62中。面板50可以是单个面板。可选地,面板50可包括多个叠堆层。然而,如果存在多个可独立滑动的面板,那么它们应该竖直叠堆在口袋内而非侧向间隔开。
如图10B所示,面板50被示出为对半折叠并插入由膜60形成的口袋62中。面板50的较窄边缘120可定位成与口袋62的边缘132相邻。面板50可填充口袋62的约一半。在这个阶段,膜围绕面板,但不位于由面板形成的任何内部空间中。

面板50可通过模制(例如,注射模制)成具有较宽节段和较窄节段的“I”形状来制造,或者面板50可制造为矩形主体,并且然后在主体侧面的相对边缘上切出凹槽以限定较窄节段124。
最初,为了组装衬垫,约对半地折叠面板。例如,可沿着较窄节段124的中线(例如沿着刻痕56c)折叠面板。然后将所折叠面板50包封在膜60中。膜的宽度(平行于折痕测量)约等于面板50,但其长度(垂直于折痕测量)比所折叠面板略大两倍。
如图12所示,为了包封面板50,可将面板50插入在一端开口的膜60的袋中。然后可密封膜60的袋的开口端,从而提供图10A和图10B所示的组件。可选地,可将面板50插入在相对端开口的膜60的管中,并且然后可密封管的两个相对端。可选地,可将面板50放置在膜的两个片材之间,并且可例如沿着面板的整个周边密封膜的边缘。
膜60的密封可通过热封进行,但粘合剂粘结可能也是实用的。用于热封的合适密封温度高于100℃。密封之外的多余膜可切除。
衬垫30现在包括由膜60提供的密封袋,并且面板50密封在由膜60的袋形成的口袋内。衬垫30可以这种形式运输给客户。
然后可将衬垫30折叠成盒状形状,并且随后由客户或供应商将其插入装运容器中。参考图13A,如果面板50是折叠的情况,那么它是展开的。当仍然在膜60内时,沿着较窄节段124与较宽节段120、122接合的线(例如沿着刻痕56a)以直角重新折叠面板50。

多个固体可堆肥面板节段,所述多个固体可堆肥面板节段主要由淀粉形成,所述多个固体可堆肥面板节段中的每一个提供矩形板,所述矩形板的尺寸被设定成跨越所述矩形板所邻近的所述底板、所述多个侧壁或所述盖件中的任何一者,和
可再循环或可堆肥的膜,所述膜主要由纸材形成,所述膜形成包封所述多个固体可堆肥面板节段的口袋,
其中所述多段式隔热衬垫被构造成可沿所述多个固体可堆肥面板节段之间的边界以直角折叠,并且其中在将所述多段式隔热衬垫折叠的情况下所述膜覆盖内部和外部两者,并且
斥水涂层进一步形成在所述膜上。
2.如权利要求1所述的制品,其中所述膜在不粘结到所述多个固体可堆肥面板节段的情况下包封所述多个固体可堆肥面板节段。

6.如权利要求5所述的制品,其中所述刻痕包括所述面板的压缩部分。
7.如权利要求5所述的制品,其中所述刻痕包括所述面板的切除部分。
8.如权利要求1所述的制品,其中所述多个固体可堆肥面板节段由充分柔软以便手动折叠的材料形成。
9.如权利要求1所述的制品,其中所述淀粉包括根淀粉、植物淀粉或其组合。
10.如权利要求1所述的制品,其中所述淀粉包括谷物淀粉、根淀粉或其组合。
11.一种用以保持物品的装运容器,其包括:
外部盒子,所述盒子具有底板和多个侧壁以限定其中的腔体;和通向所述盒子顶部处的所述腔体的开口,
盖件,用以封闭所述盒子的顶部,
多个隔热衬垫,所述多个隔热衬垫定位在所述腔体中,所述多个隔热衬垫进行定位使得所述底板、所述多个侧壁、和所述盖件中的每一个邻近来自所述多个隔热衬垫的隔热衬垫并被来自所述多个隔热衬垫的隔热衬垫覆盖,所述多个隔热衬垫的形状被设定成提供内部空间以接收所述物品,其中所述多个隔热衬垫中的每一个衬垫包括
固体可堆肥面板,所述固体可堆肥面板主要由淀粉形成,所述固体可堆肥面板提供矩形板,所述矩形板的尺寸被设定成跨越所述矩形板所邻近的所述底板、所述多个侧壁或所述盖件中的任何一者,和
可再循环或可堆肥的膜,所述膜主要由纸材形成,所述膜形成包封所述固体可堆肥面板的口袋,其中所述固体可堆肥面板在所述口袋内松散,
其中所述多个隔热衬垫中的至少一个包括多段式面板,所述多段式面板在至少一个位置中在其宽度上具有刻痕,所述刻痕部分地但不完全穿过所多段式面板的厚度延伸,所述多段式面板在所述刻痕处以直角弯曲,使得所述多段式面板提供多个矩形板,所述多个矩形板的尺寸被设定成跨越所述多个矩形板所邻近的所述底板、所述多个侧壁或所述盖件中的任何一者,并且
斥水涂层进一步形成在所述膜上。
12.一种用于放置在装运容器中以保持物品的隔热制品,其包括:
隔热衬垫,所述隔热衬垫定位在矩形棱柱装运容器的腔体中以邻近并覆盖底板、多个侧壁、和所述容器的盖件中的一者或多者,同时留下内部空间以接收所述物品,其中所述隔热衬垫包括
固体可堆肥面板,所述固体可堆肥面板主要由谷物淀粉形成,所述固体可堆肥面板作为单个单元保持在一起,所述固体可堆肥面板提供矩形板,所述矩形板的尺寸被设定成跨越所述矩形板所邻近的所述底板、所述多个侧壁或所述盖件中的任何一者,和
可再循环或可堆肥的膜,所述膜主要由纸材形成,所述膜形成包封所述固体可堆肥面板的口袋,使得当定位在邻近相应的底板、侧壁或盖件的所述矩形棱柱装运容器的腔体中时,所述膜缠绕所述固体可堆肥面板并提供面向所述内部空间的所述隔热衬垫的内表面和面向所述相应的底板、侧壁或盖件的所述隔热衬垫的外表面,并且
斥水涂层进一步形成在所述膜上。
13.如权利要求12所述的制品,其中所述膜在不粘结到所述固体可堆肥面板的情况下形成包封所述固体可堆肥面板的口袋。
