Abstract
本发明涉及一种含铝灰的高炉出铁沟浇注料及其制备方法,属于耐火材料技术领域。该浇注料以工业级刚玉细粉、SiC细粉、高温沥青颗粒粉、氧化铝水泥或铝酸钙水泥、a‑Al2O3超细粉、SiO2超细粉、金属硅粉为主要原料,以三聚磷酸钠或六偏磷酸钠为分散剂,加入防爆有机纤维,添加铝灰经搅拌混合后即可得到该高炉出铁沟浇注料。该浇注料在使用时外加4~6%的水搅拌混合后加入到出铁沟浇注的模具中振动成型,自然硬化干燥并脱模后再经过85℃至700℃烘干和热处理排除水分后即可,其具有优良的抗高炉渣性能和使用性能。本发明以铝灰中的Al2O3、Al、SiO2等成分取代铁沟浇注料中的铝质和硅质原料,可有效降低出铁沟浇注料的成本,同时为铝灰综合利用开辟了一条新的途径。

本发明属于耐火材料技术领域,具体涉及一种含铝灰的高炉出铁沟浇注料及其制备方法。
背景技术
铝灰是电解铝或铸造铝生产工艺中产生的熔渣经冷却加工后的固体废弃物。刚出炉的铝 渣通常含有50%~70%的金属铝,经过常规的回收处理后,剩余的废铝灰中仍含有15~30 %的金属铝,因品位较低,一般不再进一步提取铝而废弃。同时铝灰中还存在10~25%的 Al2O3和5~20%的AlN,另外含有较高碱金属和重金属化合物,堆积在厂区或填埋,不仅造 成资源的浪费,同时也带来环境的污染。如能实现铝渣的高效回收和铝灰资源的循环使用, 将有效地减少对生态环境造成的影响。
目前国内外铝灰的处理方式除填埋外,铝灰的循环再利用主要有以下几种途径:(1)合成聚合氯化铝(净水剂):聚合氯化铝具有净化效率高、生产工艺简单等特点,已广泛应用于工业废水和生活废水的处理,但生产净水剂产生大量的有害化工废料,存在产生二次污染问题;(2)炼钢保护渣(覆盖剂、脱硫剂等):国内铝灰成份复杂,处理起来较困难,对钢液容易产生污染,无法推广应用;(3)制备棕刚玉、镁铝尖晶石耐火原材料:此途径能够有效提高铝灰利用的附加值,但是铝灰中仍将有一定量的SiO2和AlN等可用的成分被浪费;(4)用于混凝土或建筑材料,由于铝灰中的金属铝会和水反应产生气泡,导致建筑材料内部结构疏松,不稳定,造成使用危险;(5)铝酸钙产品:由于采用水洗、蒸发、结晶的方法分离出大量铝的化合物和少量的含硅和镁的化合物,除去非金属产物中的金属铝和氮化铝,加入CaO源,煅烧得到,工艺过程复杂,且将有一定量的SiO2和AlN等可用的成分被浪费。
从以上铝灰的综合利用可以看出,目前的几种利用途径存在工艺过程复杂、产生二次污染、消耗大量能源、部分矿物成分浪费或工业化生产技术尚不成熟等问题。铝灰除了Al和Al2O3之外,还存在AlN和MgAl2O4(镁铝尖晶石)等物相,AlN由于导热性好、热膨胀系数小,是良好的耐热冲击材料。其抗熔融金属侵蚀的能力强,是熔铸纯铁、铝或铝合金理想的材料。MgAl2O4具有较高的熔点、热膨胀小、热应力低、热振稳定性好,同时它具有较稳定的化学性质,对碱性熔渣具有较强的抵抗能力。基于保护环境的前提,在提倡节能减排、工业固体废弃物资源化利用的今天,将铝灰零排放高效利用是实现其价值最大化的关键。
我国是世界钢铁产量大国,消耗大量的耐火材料,其中,高炉出铁沟用浇注料是大量消耗的耐火材料之一。国内大中型高炉出铁沟用耐火材料浇注料除要求其具有较高的强度外,还必须满足以下要求:①炉前作业周期短,对筑沟或修补沟的时间应尽可能地压缩到最小限度,因此,浇注料添加水量要少,流动性要好,并能快速烘烤;②具有良好的抗热震性和抗氧化性;③具有较高的填充密度和体积稳定性;④具有较强的抗铁水和熔渣的冲刷与侵蚀能力;⑤为避免对炉前环境的污染,浇注料中不应含有焦油等有害物质。
目前我国大中型高炉出铁沟用耐火材料能够满足以上要求的材质主要是Al2O3-SiC-C质浇注料,主原料多采用电熔氧化铝、棕刚玉等,配以碳化硅和低挥发性炭质材料,并掺入一定量的快干剂(如:金属铝粉)、抗氧化剂(如:硅粉)、分散剂(如:三聚磷酸钠或六偏磷酸钠)、中温增强剂等材料。其中,目前使用最广泛的快干剂为金属铝粉。在浇注料中添加少量铝粉的主要作用是使浇注料可以快速干燥、快速烘烤而不易产生爆裂和剥落,同时能显著提高养护和烘干后的强度。由于含有铝粉的浇注料与适量的水混合后,发生如式(1)的放热反应,生成氢氧化铝凝胶并产生氢气。
随着反应的进行,浇注料内部的温度逐渐升高,氢气量逐渐增多,这样,浇注料在凝结硬化过程中能够脱掉部分游离水,同时有一定量的氢气缓缓逸出,使浇注料内部形成很均匀的微小的开口气孔。因此,在烘烤过程中浇注料内部的水分就能在较短时间内顺利排除,不易产生爆裂。
大中型高炉出铁沟用耐火材料主要是Al2O3-SiC-C质浇注料,其原料中以刚玉和碳化硅为主,价格较高,比如一般刚玉价格在每吨4000~7000元左右,碳化硅每吨6000元左右。而其中的快干剂金属铝的价格高达19000元/吨。当今市场经济条件下,竞争日益激烈,研究和生产低成本高性能的大中型高炉出铁沟用耐火材料是企业发展追求的根本目标。
发明内容
本发明的目的是针对现有铝灰的综合利用存在工艺过程复杂、产生二次污染、消耗大量能源、部分矿物成分浪费或工业化生产技术尚不成熟等问题以及高炉出铁沟浇注料所用原料价格较高,而导致成本较高的问题,提出一种含铝灰的高炉出铁沟浇注料及其制备方法。由于铝灰中含有金属铝,氧化铝、氮化铝、镁铝尖晶石等物相,其中铝灰中的金属铝完全可以取代浇注料中外加的金属铝作为快干剂,同时也可起到防C氧化的作用;铝灰中的氧化铝可以部分取代刚玉或a-Al2O3超细粉;铝灰中的AlN和MgAl2O4由于具有较高的熔点、导热性好、热膨胀系数小,抗熔融金属侵蚀和熔渣侵蚀的能力强,在浇注料中能够很好地起到抗熔渣侵蚀、耐冲刷、抗热震、高导热的作用。通过在高炉出铁口用炮泥中添加不同质量分数的铝灰,能够制备出具有优良的抗高炉渣性能和使用性能的高炉出铁沟浇注料。
本发明提出一种含铝灰的高炉出铁沟浇注料,其特征在于:该高炉出铁沟浇注料中含有适量的铝灰,该铝灰可以是铝铸造工业、铝再生工业和电解铝工业等工艺过程中产生的铝灰。
本发明提出的一种含铝灰的高炉出铁沟浇注料,其特征在于:该浇注料以工业级刚玉粉料(也可以是电熔致密刚玉、电熔白刚玉、电熔棕刚玉或致密高铝矾土熟料)、SiC粉料、高温沥青粉料、氧化铝水泥或铝酸钙水泥、a-Al2O3超细粉、SiO2超细微粉、金属硅粉为主要原料,以三聚磷酸钠或六偏磷酸钠作为分散剂,加入适量防爆有机纤维,添加适量的铝灰;所述工业级刚玉粉料按照占总配料(质量分数)的11~80wt%;碳化硅粉料按照占总配料的6~34wt%;高温沥青按照占总配料的0.5~7.5wt%;氧化铝水泥或铝酸钙水泥按照占总配料的0.2~6wt%;a-Al2O3超细粉按照占总配料的0~5wt%;SiO2超细微粉按照占总配料的0.6%~6wt%;金属硅粉按照占总配料的0.2~4.5wt%;三聚磷酸钠或六偏磷酸钠按照占总配料的0.002~0.995wt%;防爆有机纤维按照占总配料的0.002~0.995wt%;铝灰按照占总配料的0.1~40wt%。
在上述耐火材料浇注料中,所述工业级刚玉粉料中Al2O3含量大于88%,颗粒大小为≤40mm;碳化硅粉料中SiC含量大于90%,颗粒大小为≤3.5mm;高温沥青(工业级高温沥青产品,小于1mm);氧化铝水泥或铝酸钙水泥(工业级耐高温水泥产品);a-Al2O3微粉,要求Al2O3含量大于98%,颗粒大小为≤10um;SiO2超细微粉中SiO2含量要大于88%,颗粒大小为≤1um;金属硅粉中Si含量要大于88%,颗粒大小为≤30um;三聚磷酸钠或六偏磷酸钠(工业级化工产品);有机防爆裂纤维(熔点115~160℃,直径30~120um,长度3~5mm)。
在上述耐火材料浇注料中,所述铝灰可以是铝铸造工业、铝再生工业和电解铝工业等工 艺过程中产生的铝灰。其质量要求为(质量分数):Al 1%~30%,Al2O3 1%~50%,AlN 0%~ 20%,MgO 1%~15%。
本发明提出的一种添加铝灰制备高炉出铁沟浇注料的方法,其特征在于:所述方法首先 将上述各种原料按所述的比例进行配料,然后在搅拌机里搅拌后包装;使用时再加水搅拌, 加水量占总搅拌料质量的4~6%;将搅拌混合好的物料装入出铁沟的模具中,通过振动棒或 振动板给浇注料施加振动;浇注料经自然硬化干燥并脱模后,再经过85℃~700℃烘干排除 浇注料的水分后即为高炉出铁沟用耐火材料浇注料。
由于本发明在铁沟浇注料中添加不同质量分数的铝灰,所制备的高炉出铁沟用用耐火材 料浇注料性能稳定,能够满足工业生产要求,并可降低铁沟浇注料的成本,也为铝灰的综合 利用开辟了新的应用途径。
具体实施方式
下面结合实施例对本发明的技术方案做进一步说明:
本发明采用的原料配方和配比分别为:工业级刚玉原料(也可以是电熔致密刚玉、电熔白刚玉、电熔棕刚玉或致密高铝矾土熟料)的颗粒和细粉(Al2O3含量一般要大于88%,颗粒大小为≤40mm)占总配料(质量分数)的11~80wt%:其中40~8mm的刚玉原料颗粒占总配料的2%~25wt%,8~5mm刚玉原料颗粒占总配料的2%~25wt%,5~3mm刚玉原料颗粒占总配料的2%~20wt%,3~1mm刚玉原料颗粒占总配料的2%~25wt%,小于1mm刚玉原料颗粒占总配料的2%~18wt%;碳化硅颗粒和细粉(SiC含量一般要大于90%,颗粒大小为≤5mm)占总配料的6~34wt%;高温沥青(小于1mm)占总配料的0.5~7.5wt%;氧化铝水泥或铝酸钙水泥(小于0.1mm)占总配料的0.2~6wt%;a-Al2O3微粉(Al2O3含量一般要大于98%,颗粒大小为≤10um)占总配料的0~5wt%;SiO2超细微粉(SiO2含量一般要大于88%,颗粒大小为≤1um)占总配料的0.6%~6wt%;金属硅粉占总配料的0.2~4.5wt%;三聚磷酸钠或六偏磷酸钠占总配料的0.002~0.995wt%;防爆有机纤维0.002~0.995wt%。铝灰(它可以是铝铸造工业、铝再生工业和电解铝工业等工艺过程中产生的铝灰,要求为(质量分数):Al 1%~30%,Al2O3 1%~50%,AlN 0%~20%,MgO 1%~15%)占总配料的0.1~40wt%。
将上述各种原料按本发明所述的比例先进行配料,然后在搅拌机里将配合料搅拌2~30分钟后包装发运。在使用时再加水搅拌30秒~4.5分钟(加水量占总搅拌料质量的4~6%),搅拌后使之达到一定的流动性,搅拌混合好的物料装入出铁沟的模具中,通过振动棒或振动板给浇注料施加振动达到流动成型的目的,经自然硬化干燥并脱模后再经过85℃至700℃烘干排除浇注料的水分后即可投入使用。采用上述的原料和工艺技术生产的浇注料耐火材料即为本发明的一种含铝灰的高炉出铁沟浇注料。
添加铝灰高炉出铁沟浇注料的制备工艺流程为:
原料→配料→搅拌机搅拌→包装→发运→使用现场→搅拌→加水→搅拌→振动成型→ 干燥→热处理→使用
实施例1
原料:
工业级刚玉原料的颗粒和细粉的质量要求为,Al2O3含量一般要大于98%,体积密度大于3.4g/cm3,颗粒大小为≤40mm。其中40~8mm的刚玉原料颗粒占总配料(质量分数)的12wt%,8~5mm刚玉原料颗粒占总配料的20wt%,5~3mm刚玉原料颗粒占总配料的16wt%,3~1mm刚玉原料颗粒占总配料10wt%,小于1mm刚玉原料颗粒占总配料的10wt%。工业级刚玉加入量占总配料(质量分数)的68wt%;
碳化硅颗粒和细粉的质量要求为,SiC含量要求大于97%,颗粒大小为≤3mm,加入量占总配料的15wt%;
高温沥青加入量占总配料的2wt%;
氧化铝水泥加入量占总配料的3wt%;
a-Al2O3微粉的质量要求为,Al2O3含量一般要大于98%,颗粒大小为≤10um;加入量占总配料的3wt%;
SiO2超细微粉的质量要求为,SiO2含量一般要大于88%,颗粒大小为≤1um;加入量占总配料的1wt%;
金属硅粉加入量占总配料的1wt%;
三聚磷酸钠加入量占总配料的0.05wt%(外加);
防爆有机纤维加入量占总配料的0.05wt%(外加)。
铝灰加入量占总配料的7wt%。
配料:
将上述各种原料按本发明所述的比例先进行配料,然后在搅拌机里将配合料搅拌6分钟后包装发运。在使用时再加水搅拌180秒(加水量占总搅拌料质量的4.5%)。
成型:
搅拌混合好的物料装入出铁沟的模具中,通过振动棒或振动板给浇注料施加振动达到流动成型的目的。
干燥和热处理:
经自然硬化干燥并脱模后再经过100℃烘干24小时,再在200℃保温12小时、300℃保温12小时、500℃保温10小时和650℃保温8小时的热处理条件下对浇注料进行烘干和热处理,使得浇注料的水分应控制在小于0.1%。干燥和热处理后得到的浇注料即为本发明涉及的一种含铝灰的高炉出铁沟浇注料。
试样的理化性能为:110℃体积密度2.82g/cm3;110℃烘干后耐压强度18.8MPa,1400℃保温4小时后浇注料的耐压强度46.5MPa,1480℃保温4小时后浇注料的耐压强度51.6MPa;110℃烘干后抗折强度2.5MPa,1400℃保温4小时后浇注料的抗折强度5.3MPa,1480℃保温4小时后浇注料的抗折强度7.7MPa。
实施例2
原料:
工业级棕刚玉原料的颗粒和细粉的质量要求为,Al2O3含量一般要大于90%,体积密度大于3.4g/cm3,颗粒大小为≤40mm。其中40~8mm的刚玉原料颗粒占总配料(质量分数)的5wt%,8~5mm刚玉原料颗粒占总配料的20wt%,5~3mm刚玉原料颗粒占总配料的15wt%,3~1mm刚玉原料颗粒占总配料10wt%,小于1mm刚玉原料颗粒占总配料的8wt%。电熔棕刚玉加入量占总配料(质量分数)的58wt%;
碳化硅颗粒和细粉的质量要求为,SiC含量一般要大于90%,颗粒大小为≤3mm,加入量占总配料的13wt%;
高温沥青加入量占总配料的2wt%;
氧化铝水泥加入量占总配料的2.5wt%;
a-Al2O3微粉的质量要求为,Al2O3含量一般要大于98%,颗粒大小为≤10um,加入量占总配料的1wt%;
SiO2超细微粉的质量要求为,SiO2含量一般要大于88%,颗粒大小为≤1um,加入量占总配料的3.5wt%;
金属硅粉加入量占总配料的2wt%;
三聚磷酸钠加入量占总配料的0.06wt%(外加);
防爆有机纤维加入量占总配料的0.07wt%(外加);
铝灰加入量占总配料的18wt%。
配料:
将上述各种原料按本发明所述的比例先进行配料,然后在搅拌机里将配合料搅拌7分钟后包装发运。在使用时再加水搅拌200秒(加水量占总搅拌料质量的5.0%)。
成型:
搅拌混合好的物料装入出铁沟的模具中,通过振动棒或振动板给浇注料施加振动达到流动成型的目的。
干燥和热处理:
经自然硬化干燥并脱模后再经过100℃烘干24小时,再在200℃保温10小时、300℃保温12小时、500℃保温11小时和650℃保温10小时的热处理条件下对浇注料进行烘干和热处理,使得浇注料的水分应控制在小于0.1%。干燥和热处理后得到的浇注料即为本发明涉及的一种含铝灰的高炉出铁沟浇注料。
试样的理化性能为:110℃体积密度2.78g/cm3;110℃烘干后耐压强度16.5MPa,1400℃保温4小时后浇注料的耐压强度39.1MPa,1480℃保温4小时后浇注料的耐压强度48.7MPa;110℃烘干后抗折强度2.3MPa,1400℃保温4小时后浇注料的抗折强度4.5MPa,1480℃保温4小时后浇注料的抗折强度6.9MPa。
实施例3
原料:
致密高铝矾土熟料原料的颗粒和细粉的质量要求为,Al2O3含量一般要大于86%,体积密度大于3.2g/cm3,颗粒大小为≤40mm。其中40~8mm的刚玉原料颗粒占总配料的11wt%,8~5mm刚玉原料颗粒占总配料的10wt%,5~3mm刚玉原料颗粒占总配料的10wt%,3~1mm刚玉原料颗粒占总配料5wt%,小于1mm刚玉原料颗粒占总配料的4wt%。致密高铝矾土熟料原料的加入量占总配料(质量分数)的40wt%;
碳化硅颗粒和细粉的质量要求为,SiC含量一般要大于90%,颗粒大小为≤3mm,加入量占总配料的24wt%;
高温沥青加入量占总配料的3wt%;
铝酸钙水泥加入量占总配料的4.5wt%;
a-Al2O3微粉的质量要求为,Al2O3含量一般要大于98%,颗粒大小为≤10um,加入量 占总配料的3wt%;
SiO2超细微粉的质量要求为,SiO2含量一般要大于88%,颗粒大小为≤1um,加入量占总配料质量分数的2.8wt%;
金属硅粉加入量占总配料的0.7wt%;
三聚磷酸钠加入量占总配料的0.06wt%(外加);
防爆有机纤维加入量占总配料的0.1wt%(外加);
铝灰加入量占总配料的22wt%。
配料:将上述各种原料按本发明所述的比例先进行配料,然后在搅拌机里将配合料搅 拌12分钟后包装发运。在使用时再加水搅拌3分钟(加水量占总搅拌料质量的5.0%)。
成型:
搅拌混合好的物料装入出铁沟的模具中,通过振动棒或振动板给浇注料施加振动达到流动成型的目的。
干燥和热处理:
经自然硬化干燥并脱模后再经过100℃烘干26小时,再在200℃保温12小时、300℃保温8小时、500℃保温9小时和650℃保温16小时的热处理条件下对浇注料进行烘干和热处理,使得浇注料的水分应控制在小于0.1%。干燥和热处理后得到的浇注料即为本发明涉及的一种含铝灰的高炉出铁沟浇注料。
试样的理化性能为:110℃体积密度2.71g/cm3;110℃烘干后耐压强度17.3MPa,1400℃保温4小时后浇注料的耐压强度32.8MPa,1480℃保温4小时后浇注料的耐压强度43.5MPa;110℃烘干后抗折强度2.0MPa,1400℃保温4小时后浇注料的抗折强度4.7MPa,1480℃保温4小时后浇注料的抗折强度6.8MPa。
Claims (4)
1.一种含铝灰的高炉出铁沟浇注料,其特征在于:该高炉出铁沟浇注料中含有适量的铝灰,该铝灰可以是铝铸造工业、铝再生工业和电解铝工业等工艺过程中产生的铝灰。
2.根据权利要求1所述的一种含铝灰的高炉出铁沟浇注料,其特征在于:该浇注料以工业级刚玉粉料、SiC粉料、高温沥青粉料、氧化铝水泥或铝酸钙水泥、a-Al2O3超细粉、SiO2超细微粉、金属硅粉为主要原料,以三聚磷酸钠或六偏磷酸钠作为分散剂,并加入适量防爆有机纤维和铝灰;所述工业级刚玉粉料按照占总配料的11~80wt%;碳化硅粉料按照占总配料的6~34wt%;高温沥青按照占总配料的0.5~7.5wt%;氧化铝水泥或铝酸钙水泥按照占总配料的0.2~6wt%;a-Al2O3超细粉按照占总配料的0~5wt%;SiO2超细微粉按照占总配料的0.6%~6wt%;金属硅粉按照占总配料的0.2~4.5wt%;三聚磷酸钠或六偏磷酸钠按照占总配料的0.002~0.995wt%;防爆有机纤维按照占总配料的0.002~0.995wt%;铝灰按照占总配料的0.1~40wt%。
3.根据权利要求1所述的高炉出铁沟浇注料,其特征在于:所述铝灰可以是铝铸造工业、铝再生工业和电解铝工业工艺过程中产生的铝灰,所述铝灰的组成成分为:Al 1~30wt%,Al2O3 1~50wt%,AlN 0~20wt%,MgO 1~15wt%。
4.一种制备如权利要求1所述的高炉出铁沟浇注料的方法,其特征在于:所述方法首先将上述各种原料按所述的比例进行配料,然后在搅拌机里搅拌后包装;使用时再加水搅拌,加水量占总搅拌料质量的4~6%;将搅拌混合好的物料装入出铁沟的模具中,通过振动棒或振动板给浇注料施加振动;浇注料经自然硬化干燥并脱模后,再经过85℃~700℃烘干排除浇注料的水分后即为高炉出铁沟用浇注料。
