技术领域
本发明技术大体上涉及待在声屏障组件上使用的喷涂的水基涂料、其制备方法和其在下游应用中的用途。
背景技术
降低与工业机器、车辆和电器中的振动相关的噪音是各种工业中的重要目标。当前,声屏障材料在吸声材料上形成有层压的乙基乙烯基乙酸酯(EVA)屏障。在EVA层压材料与吸声材料之间还存在粘合剂层。
对于车辆,一些常用类型的吸声材料包括浇筑泡沫(cast foam)、平板泡沫和/或纤维。浇筑泡沫可以是聚氨基甲酸酯泡沫,呈开孔或闭孔状,且可以形成为车辆仪表盘的轮廓。平板泡沫可以是聚氨基甲酸酯泡沫且呈开孔或闭孔状,但无法形成为仪表盘的轮廓。纤维可以是棉或合成纤维(例如毛毡或聚酯)且无法形成为仪表盘的轮廓。
EVA层压材料的主要限制是其无法以更低的质量水平不断地涂覆。
发明内容
在一个方面中,提供水性组合物,包括含有至少两个选自丙烯酸酯、氰基取代的丙烯酸酯和苯乙烯的单体的共聚物的水性分散体;和包括水和包括丙烯酸正丁酯的丙烯酸聚合物的丙烯酸分散体。水性分散体可以含有约39.89%水、39.16%丙烯酸正丁酯、7.94%苯乙烯和7.94%丙烯腈。丙烯酸分散体可以含有约37.88wt%水、3.42wt%丙烯酸2-乙基己酯、2.83wt%甲基丙烯酸甲酯和49.42wt%丙烯酸正丁酯。水性组合物还可以包括填充剂;消泡剂;流变改性剂;和/或杀生物剂。
在另一个方面中,提供声屏障,屏障包括至少部分涂布有任一种本文所描述的水性组合物的吸声材料。可以将水性组合物喷涂到消声材料上。
在又一方面中,提供制备声屏障的方法。所述方法包括将上文所描述的水性组合物涂覆到纤维材料、泡沫材料或其他吸声材料的表面。

如本文所使用的术语“含丙烯酸的基团”或“含甲基丙烯酸酯的基团”是指具有可聚合丙烯酸酯或甲基丙烯酸酯基团的化合物。
本文提供可以用于替代声屏障材料中的EVA层压材料的水性组合物。如本文所使用的“声屏障材料”是指将声音传输降低或减量到不同程度的材料。可以将水性组合物涂覆到吸声材料上作为材料的背衬以得到额外的声音阻尼(sound dampening),保护可能成为声屏障材料的脆弱表面的部分,且降低典型地与EVA层压材料相关的质量。举例来说,当EVA层压材料以约850到约2500g/m2典型地粘附到底层吸声材料时,已经发现,水性组合物可以以低至100g/m2的质量水平涂覆到其上,进而得到显著的总重量节省。在EVA层压的声障壁的EVA部分用于机动车仪表盘后面的隔板垫上时重量可能是2lbs.或大于2lbs.的情况下,本文所描述的水性组合物的重量可以更轻。此外,通过将水性组合物喷雾到吸声材料上,可以达成可变的沉积水平,使得吸声材料的一些区域比其他区域涂覆有更多层的水性组合物。这允许依据完工声屏障上的准确位置而定微调背衬(即固化的水性组合物)的量。
通过水性组合物赋予到完工声屏障的其他优点包括但不限于:吸声材料上的屏障性能最佳化、良好的灵活性、涂覆容易性、消除或降低冲切成形件层压材料的量、消除EVA层压材料与吸声材料之间的粘合剂层、质量层最佳化和局部化更高声音传输区域上的质量。其它优点包括但不限于质量降低/最佳化和用于夹层复合材料的粘合性能的提供。
在一个方面中,水性组合物包括含有单体的共聚物的水性分散体,所述单体是丙烯酸酯、氰基取代的丙烯酸酯或苯乙烯类中的两种或超过两种;和,包含水和包含丙烯酸正丁酯的丙烯酸聚合物的丙烯酸分散体。水性分散体可以含有约39.89%水、39.16%丙烯酸正丁酯、7.94%苯乙烯和7.94%丙烯腈。丙烯酸分散体含有约37.88wt%水、3.42wt%丙烯酸2-乙基己酯、2.83wt%甲基丙烯酸甲酯和49.42wt%丙烯酸正丁酯。组合物还可以包括其他添加剂,如填充剂;消泡剂;流变改性剂;和/或杀生物剂。组合物还可以包括颜料以为了美观的目的。颜料可以是但不限于是黑色或白色颜料。
在一个实施例中,水性组合物的玻璃化转变温度(Tg)是约-40℃到约20℃。在另一个实施例中,水性组合物的玻璃化转变温度(Tg)是约-15℃到约0℃。在又另一个实施例中,水性组合物的玻璃化转变温度(Tg)是约-7℃。
在一个实施例中,在25℃下水性组合物的粘度是约25,000到约35,000mPa·s。在另一个实施例中,在25℃下水性组合物的粘度是约3000到约40,00厘泊。
共聚物的水性分散体可以包括40-60%水、40-60%丙烯酸聚合物和0.0-50.0ppm的5-氯-2-甲基-2H-异噻唑-3-酮和2-甲基-2H-异噻唑-3-酮的3:1混合物。在一个实施例中,水性分散体可以含有约39.89%水、39.16%丙烯酸正丁酯、7.94%苯乙烯和7.94%丙烯腈。在一个实施例中,丙烯酸分散体可以包括含有丙烯酸正丁酯的丙烯酸聚合物、30-50%水和0.0-50.0ppm的5-氯-2-甲基-2H-异噻唑-3-酮和2-甲基-2H-异噻唑-3-酮的3:1混合物。在一个实施例中,丙烯酸分散体可以含有约37.88wt%水、3.42wt%丙烯酸2-乙基己酯、2.83wt%甲基丙烯酸甲酯和49.42wt%丙烯酸正丁酯。
氰基取代的丙烯酸酯可以包括如但不限于丙烯腈的材料。
用于水性组合物的共聚物的苯乙烯可以包括苯乙烯或α-甲苯乙烯。
在一个实施例中,水性组合物包括约45wt%到约55wt%填充剂。填充剂的实例包括但不限于碳酸钙、硫酸钡、玻璃填充剂、碳酸镁、塑料微球体或云母。
在另一个实施例中,消泡剂包括S(二氧化硅和油的掺合物,所述油包括巴斯夫(BASF)生产的矿物油)、DF 540(罗地亚集团(Rhodia)生产)、635(索尔维集团(Solvay)生产)、MO 2170(巴斯夫生产)或MO 2190(巴斯夫生产)。水性组合物可以视需要包括非常多的消泡剂以得到所需的发泡特征。这可以包括少于1wt%消泡剂。在其他实施例中,组合物包括多于0wt%到约1wt%消泡剂。
在又一个实施例中,流变改性剂包括HD 1152(巴斯夫生产的疏水性改性的丙烯酸可溶胀共聚物水乳液)或AS 1130(巴斯夫生产的丙烯酸共聚物水乳液)。水性组合物可以视需要包括非常多的流变改性剂以得到所需的溶液特征。在一些实施例中,组合物包括少于1wt%流变改性剂。在其他实施例中,组合物包括多于0wt%到约1wt%流变改性剂。
在一个实施例中,水性组合物包括约10wt%到约15wt%共聚物的水性分散体。
在一个实施例中,水性组合物包括约10wt%到约15wt%丙烯酸分散体。
在另一个实施例中,水性组合物包括约20wt%到约25wt%水。
在一个实施例中,水性组合物包括约45wt%到约55wt%碳酸钙、约20wt%到约25wt%水、约10wt%到约15wt%共聚物的水性分散体、约10wt%到约15wt%丙烯酸分散体、少于0.5wt%结晶状二氧化硅、少于0.5wt%碳黑和少于25.0ppm的5-氯-2-甲基-2H-异噻唑-3-酮和2-甲基-2H-异噻唑-3-酮的混合物。在一个实施例中,5-氯-2-甲基-2H-异噻唑-3-酮和2-甲基-2H-异噻唑-3-酮的混合物以3:1比率存在于水性组合物中。

本公开的水性组合物可用于各种工业中,包括汽车、家用电器、建筑材料、计算机、真空清洁剂、HVAC系统和/或地板。
如上文所介绍,接着将上文水性组合物涂覆到吸声材料上,在吸声材料中去除水以固化组合物并形成声屏障。吸声材料可以包括但不限于泡沫、纤维、木材和/或矿物。在声屏障的最终用途是用于汽车最终用途的情况下,吸声材料可以是软再生毛(shoddy)、泡沫、聚烯烃或氨基甲酸酯。举例来说,声屏障可以是棉软再生毛、合成软再生毛、聚氨基甲酸酯泡沫或聚对苯二甲酸亚乙酯。在最终用途是用于建设的情况下,吸声材料可以是塑料、木材、干墙等。
本文所公开的声屏障可以用于各种工业机器、车辆和电器中。实例包括但不限于机动车或洗碗机。在一个实施例中,声屏障复合材料用于机动车的隔板垫。在其他实施例中,最终用途可以是干墙上的声屏障复合材料以用于住宅建设。
在另一个方面中,提供制备声屏障的方法。所述方法可以包括将本文所公开的水性组合物涂覆到吸声材料的表面上,允许去除水并固化组合物。可以在100℃下固化(干燥)组合物约5min。接着可以将具有干燥组合物的吸声材料切割成准许吸声材料覆盖需要声音处理的项目或对象的适当形状。
在一个实施例中,将水性组合物喷涂到吸声材料上以使得可以达成所需量的涂层。在另一个实施例中,以离吸声材料的表面约6英寸到约30英寸的距离喷涂水性组合物。可以以g/m2固化组合物的均匀涂布水平将水性组合物喷涂到吸声材料上。可以以g/m2固化组合物的不均匀涂布水平将水性组合物喷涂到吸声材料上以确认在一些区域中有更厚的涂层,所述一些区域与更厚的涂层并不是必要的其他区域相比需要更多声音传输和/或吸收。这可以引起不同量的声屏障材料的涂层。这类量可以是约100g/m2到约2kg/m2,取决于涂布的声屏障材料的特定区域。在其他实施例中,量是约300g/m2到约1000g/m2,取决于涂布的声屏障材料的特定区域。
在一个实施例中,如美国专利第7,253,218号中所公开的方法中所描述,将水性组合物喷涂到吸声材料上,所述案以引用的方式併入本文中。
如此一般性描述的本发明参照以下实例将更容易理解,所述实例以说明方式提供且并不意图限制本发明。
实例
实例1.合成水性组合物。使10克HD 1152(巴斯夫生产)和10克去离子水缓慢地掺合两分钟并且将混合物(“HD 1152溶液”)放到一边。在新容器中,以每分钟350转搅拌672克S 504(巴斯夫生产),随后搅拌加入1344克(碳酸钙)中持续5分钟,起初以每分钟350转搅拌,逐步地增加到以每分钟1350转搅拌。接着搅拌加入Aurasperse W7014(6.72克),随后搅拌加入672克4032X(巴斯夫生产)。以每分钟1350转混合混合物5分钟。最后,接着添加21克HD 1152溶液,随后添加2.632克MO2190(巴斯夫生产)。下表1显示组合物A、B和C的原始成分,每一种都是通过上文所描述的方法来制备的。

Claims (24)
1.一种声屏障,包含:
吸声材料;
包含固化的水性组合物的涂层,所述水性组合物包含:
由水和单体组成的共聚物的水性分散体,所述单体是丙烯酸酯、氰基取代的丙烯酸酯和苯乙烯中的两种或超过两种;和
包含水和丙烯酸聚合物的丙烯酸分散体,所述丙烯酸聚合物包含丙烯酸2-乙基己酯、甲基丙烯酸甲酯和丙烯酸正丁酯。
2.根据权利要求1所述的声屏障,进一步包含填充剂、消泡剂、流变改性剂或杀生物剂中的至少一种。
3.根据权利要求1所述的声屏障,进一步包含填充剂、消泡剂、流变改性剂或杀生物剂。
4.根据权利要求1所述的声屏障,其中所述涂层的玻璃化转变温度(Tg)是约-40℃到约20℃。
5.根据权利要求1所述的声屏障,其中在25℃下所述水性组合物的粘度是约20,000到约35,000mPa·s。
6.根据权利要求1所述的声屏障,其中在25℃下所述水性组合物的粘度是约3000到约40,000厘泊。

16.根据权利要求1所述的声屏障,其中所述组合物包含少于1%的所述消泡剂。
17.根据权利要求1所述的声屏障,其中所述组合物包含少于1%的所述流变改性剂。
18.根据权利要求1所述的声屏障,其中所述吸声材料包含泡沫、塑料、天然纤维、木材、混凝土或玻璃。
19.一种制备声屏障的方法,所述方法包含:
将水性组合物涂覆到声屏障材料的表面上,所述水性组合物包含:
由约39.89%水、约39.16%丙烯酸正丁酯、约7.94%苯乙烯和约7.94%丙烯腈或苯乙烯组成的共聚物的水性分散体;
包含约37.88wt%水、约3.42wt%丙烯酸2-乙基己酯、约2.83wt%甲基丙烯酸甲酯和约49.42wt%丙烯酸正丁酯的丙烯酸分散体。
20.根据权利要求19所述的方法,其中所述水性组合物进一步包含填充剂、消泡剂、流变改性剂或杀生物剂中的至少一种。
21.根据权利要求19所述的方法,其中所述吸声材料是泡沫、聚对苯二甲酸亚乙酯纤维、棉软再生毛、合成软再生毛、木材、干墙或毛毡。
22.根据权利要求19所述的方法,其中所述涂覆包含将所述水性组合物喷涂到吸声材料上。
23.根据权利要求22所述的方法,其中以离纤维或泡沫材料的表面约6英寸到约30英寸的距离喷涂所述组合物。
24.根据权利要求22所述的方法,其中以100g/m2到约1000g/m2将所述水性组合物涂覆到所述吸声材料上。
