本发明涉及用于制造光电模块的方法,该光电模块具有包括金属基底、电介质涂层和导电层的支承件。
这样的支承件例如用作用于向光电器件供电的支承件,并且特别适于集成在有机器件或无机器件中。
相关的光电器件包括附加在支承件上的部件,例如发光二极管(LED)、有机发光二极管(OLED)、薄层形式或非薄层形式的光伏电池、用于诸如TFT(“薄膜晶体管”)屏幕的观察屏的晶体管或另外的光敏传感器。
这样的支承件例如被描述在申请人的文献WO 2011/135195中,所述文献的内容通过引用并入本文中。
支承件的质量显著地取决于电介质涂层的完整性。为了测试该完整性,根据上述文献第11页中论述的第一种方法,测试处于中间制造状态的支承件,在所述中间制造状态下,支承件仅包括金属基底和电介质涂层。在实验室中在电介质涂层上沉积预定义尺寸的方形导电焊盘,并且在金属基底和每个焊盘上施加10伏的电压。接下来,测量漏电流,如果测量的漏电流以mA/cm2为单位小于某个值,则焊盘处的电绝缘被评估为令人满意。当所有焊盘具有小于该值的漏电流时,组件的电绝缘被评估为令人满意。
然而,该方法没有给出在线控制包括金属基底、电介质涂层和导电层的支承件的可能性,特别是当金属基底、电介质涂层和导电层在整个支承件上连续时。此外,该方法没有给出测试位于焊盘之间并且超出焊盘的电介质涂层的可能性。最后,该方法没有给出定位或表征位于同一焊盘下的缺陷的可能性。
在上述文献第12页中,另一种监测方法包括向支承件施加高电压,并且通过测量漏电流来验证是否没有发生电介质涂层的击穿。如果漏电流保持小于某个值,则支承件的击穿电压被评估为足够高。
然而,该方法没有给出定位或表征电介质涂层的引起击穿的可能的缺陷的可能性。
此外,如何控制由支承件获得的光电器件是公知的。然而,这样的控制发生在光电器件的制造的迟来阶段。如果测试显示光电器件的缺陷,则该缺陷也可能仅与支承件和支承件上随后沉积的层或部件有关。在任何情况下,在制造的迟来阶段发现缺陷。这将引起超额费用。
因此,本发明的目的是提供一种用于制造光电模块的方法,该方法包括控制支承件,支承件由组件组成,组件依次包括金属基底、电介质涂层以及导电层,而组件不具有任何光电特性,该控制给出了定位可能存在于电介质涂层中的缺陷并且至少在一定程度上表征缺陷的可能性。
为此目的,本发明的目标是一种用于制造光电模块的方法,光电模块包括支承件和位于支承件上的附加层,支承件由不具有任何光电特性的组件组成,组件依次包括金属基底、位于金属基底上的电介质涂层以及位于电介质涂层上的导电层,
该制造方法至少包括:
用于提供支承件并且应用用于控制支承件的方法的步骤,或者用于提供已经经受了该控制方法的支承件的第一步骤,以及
用于在支承件的导电层上沉积至少附加层以获得光电模块的步骤,
支承件的控制方法至少包括以下步骤:
通过使金属基底和导电层与电压源电接触来对支承件进行电激励,以及
对所激励的支承件进行光热检查,以检测至少部分地位于电介质涂层中的可能的缺陷并且提供光热检查的结果。
根据特定实施方式,该制造方法包括单独地采用或根据所有技术上可能的组合采用一个或若干个以下特征:
电介质涂层具有大于或等于2的相对介电常数;
导电层基本上完全覆盖电介质涂层;
提供支承件包括用于在电介质涂层的至少一部分上沉积导电层的子步骤;
用于沉积导电层的子步骤包括在电介质涂层上进行导电层的物理气相沉积;
导电层具有包括在10纳米与5μm之间的厚度;
电激励步骤具有包括在0.01秒与10秒之间的持续时间;
在电激励步骤中,电压源适于使直流电流i流过支承件;
光热检查步骤包括在红外域中拍摄所激励的支承件的至少一个图像;
光热检查步骤包括拍摄至少两个相对于彼此时移和/或谱移的图像;
光热检查步骤包括拍摄多于两个相对于彼此时移和/或谱移的图像;
对支承件进行光热检查包括所激励的支承件的温度变化的测量;
通过确定在图像中观察到的热梯度的代表量的极值来实现可能的缺陷的检测;
所提供的支承件正在行进;
所述层由选自Al、Ag、Au、Mo、Na、Cr、CeCu6、CeSn3、SiGe合金、Bi2Te3、PbTe、GeTe、MgSiSn合金、ZnO、TiO2、Pt、RhFe、钒氧化物、非晶硅以及铁氧化物中的任何或若干种任意材料形成;
光电模块是光伏电池;以及
附加层具有光电特性。
最后,本发明涉及一种组件,包括:
支承件,支承件由不具有任何光电特性的组件组成,不具有任何光电特性的组件依次包括金属基底、位于金属基底上的电介质涂层以及位于电介质涂层上的导电层,以及
通过如上所述的控制方法获得的光热检查的结果。

参照图1,描述了设备1,设备1包括支承件5、用于支承件5的电激励装置10、以及用于通过装置10激励的支承件5的光热检查系统15。
支承件5由不具有任何光电特性的组件25组成。
“不具有任何光电特性”意指组件25不包括任何光电部件,换言之,不包括发射光或与光相互作用的电子部件,例如发光二极管(LED)、有机发光二极管(OLED)、薄层形式或非薄层形式的光伏电池、用于观察屏的晶体管或另外的光敏传感器。
在图1所示的示例中,组件25依次包括金属基底27、位于金属基底27上的电介质涂层29以及位于电介质涂层29上的导电层31。
“导电层”意指在室温(20℃)下具有小于或等于10-3ohm.m的电阻率的层。
根据未示出的可替选方案,组件25包括其他元件,而组件25保持不具有任何光电特性。
金属基底27是例如具有扁平形状的固态本体,即其厚度与其其他尺寸相比较小。基底可以呈现为由单一金属材料或复合材料组件组成的板或片。金属基底27是例如相同材料或不同材料的若干层的叠置,其中至少一个层是金属材料,该叠置可以通过胶粘、焊接、通过热镀覆、通过电镀、通过在真空中沉积来实现。
优选地,金属材料是诸如钢的金属合金。根据应用和所需的性能,在该列举并非穷举的情况下,可以采用无涂层钢,镀锌钢,覆盖有包括按重量计5%的铝的锌合金的钢覆盖有包括按重量计55%的铝、按重量计约1.5%的硅、由锌和由于制备造成的不可避免的杂质组成的其余部分的锌合金的钢覆盖有包括按重量计8%至11%的硅和按重量计2%至4%的铁、由铝和由于制备造成的不可避免的杂质组成的其余部分的铝合金的钢覆盖有铝层的钢不锈钢。
又优选地,金属材料是金属片,换言之,是通过轧制板坯获得的扁平产品。在钢金属片的情况下,可以采用以上列举的产品。这样的金属片具有通常包括在0.1mm与3.0mm之间、优选地在0.3mm与1.5mm之间的厚度。这样的金属片具有以下优点:能够成型、尤其是通过仿形成型,并且尤其是作为顶板能够抵抗显著的负载。
电介质涂层29具有以下功能:使金属基底电绝缘以避免导电层与基底之间的任何电流通过。
该电介质涂层29还可以具有以下功能:给出补偿金属基底的粗糙度和提供用于上导电层的沉积的规则表面的可能性。
此外,电介质涂层29还可以具有以下功能:针对来自金属基底的颗粒和扩散元素来形成电子器件的保护屏障;以及针对外部污染物来形成金属基底的保护屏障,无论外部污染物是可能氧化或腐蚀金属基底的蒸汽还是氧气。
电介质涂层29可以由有机层和/或无机层来形成。
无机电介质层可以包括以下材料,所述材料选自诸如堇青石、镁橄榄石或滑石之类的陶瓷或者选自诸如TiO2、Al2O3、SiO2之类的可选地掺杂有硼或磷的非导电金属氧化物。可以通过用于在真空中沉积薄层的任何已知方法将该无机电介质层至少部分地施加在基底上,可选地涂覆在基底上。
有机电介质层可以例如包括选自以下的聚合材料:热塑性聚合物或热固性聚合物、弹性体、聚酰亚胺、环氧树脂、聚烯烃、聚酰胺、纤维素材料、苯乙烯材料、诸如聚甲基丙烯酸甲酯的聚丙烯酸材料、聚醚、饱和聚酯、诸如聚乙酸乙烯基酯的乙烯基材料、聚磺酸材料、氟化聚合物、基于溶胶凝胶技术的有机无机混合漆。可以通过用于沉积薄层的已知方法将该有机电介质层至少部分地施加在基底上,可选地涂覆在基底上。
可以有利地通过交替地沉积任意数目的有机电介质层和无机电介质层来形成用于平滑化的电介质涂层。
根据电介质层的数目,用于平滑化的电介质涂层可以具有在500nm与50μm之间变化的厚度。
优选地,电介质涂层29具有大于或等于2的相对介电常数。根据特定实施方式,相对介电常数大于5、10、100或者甚至大于1000。
导电层31具有以下主要功能:旨在使电子器件的供电电源与该层的全部或一部分接触。
为此,导电层31具有至少10Ω每方块的电阻,优选地小于5Ω每方块或者小于1Ω每方块;更优选地,导电层31具有至多0.1Ω每方块的电阻。通常,每方块的电阻值意指所测量的在该层的表面上形成的假想正方形的两个相对边之间的电阻的电阻值。
导电层31例如包括一种或若干种金属或金属合金和/或天然导电或者通过添加诸如石墨之类的导电元素而变得导电的一种或若干种氧化物、氮化物或金属碳化物。例如,导电层31可以包括选自以下的元素:Ag、Al、Au、Mo、Na以及Cr,这些元素通常用作光电器件中的电极。导电层31本身可以由若干个子层组成。可以通过用于在真空中沉积薄层的方法来施加导电层31。
然而,这些材料未必是用于增加热电产率(温度根据通过缺陷的电流的变化)的最佳候选。实际上,所有这些材料都不具有正温度系数和高温度系数(TCR),并且不是具有热电效应的良好材料。
好的热电材料是通过其塞贝克系数(以V·K-1为单位)、其电阻率ρ(以ohm.cm为单位)、其热导率(以W·m-1·K-1为单位)来限定的。从以下中发现了好的热电材料:金属间合金,例如CeCu6、CeSn3、SiGe合金;Bi2Te3、PbTe、GeTe类型、MgSiSn合金、ZnO氧化物、TiO2……的半导体;以及衍生化合物。
有利地,导电层31是具有正温度系数(PTC)的材料。这样的材料具有以下能力:使其电阻率随温度具有强烈的正依赖性(随温度增加)。像Pt、RhFe的金属以及诸如钒氧化物、非晶硅和铁氧化物的半导体是具有正温度系数的好的材料的示例。
导电层31的厚度优选地在10nm至5μm的范围内,以根据相关的电子器件给出传输足够电力的可能性。除了向涂覆的基底提供高导电性的事实之外,当导电层不透明时,导电层可以给出以下可能性:获得至少90%的高反射率值,优选地至少92%或95%的高反射率值,更优选地至少96%或97%的高反射率值。当根据本发明的支承件用于向包括诸如发光二极管的光源的器件供电时,该特性特别受人关注,这是因为它给出了优化电子器件的能量产率的可能性。
优选地,导电层31基本上完全覆盖电介质涂层29。由此,意味着沉积导电层31以便连续地覆盖电介质涂层29,但是导电层31能够被构造成用于准备将来光电层的集成。可以在沉积导电层31期间例如通过一组掩模(模板)或者在沉积之后例如通过激光烧蚀来实现该构造。
可替选地,为了增加材料的发射率,覆盖具有例如大于0.97的强表面发射率的黑色涂层的导电层31,以改善温度对比度的测量。
电激励装置10包括:电压源33;旨在电连接至导电层31和电压源33的第一电路35;以及旨在电连接金属基底27和电压源33的第二电路37。
第一电路35和第二电路37在它们的与电压源33相对的一端分别包括连接器39、41,连接器39、41旨在分别与导电层31和金属基底27电接触。
有利地,当支承件5相对于光热检查系统15行进时,连接器39、41适于分别在导电层31和金属基底27上滑动。
有利地,电压源33适于使直流电流i流过支承件5。例如,电压源33传送包括在10mV与100V之间的直流电压,优选地包括在1V与20V之间的直流电压。
光热检查系统15包括相机43,相机43适于产生支承件5的一部分的至少一个图像45(图2),如从导电层31的一侧看到的。有利地,系统15包括能够生成图像45的计算机装置47。有利地,装置47还适于根据包括在图像45中的数据产生计算结果。
光热检查系统15基本上位于支承件5的与电压源33电接触的区域的垂直方向上。
相机43对例如1.5μm与14μm之间的红外光敏感。相机43具有例如基本上垂直于支承件5的光轴Δ。相机43是例如CCD相机。
有利地,根据光学聚焦系统的有利选择,沿着Δ轴在与支承件5相距1mm与100mm之间的距离D处放置相机43。有利地,相机43被配置成用于产生分辨率小于或等于5μm/像素、优选地小于或等于15μm/像素、30μm/像素的图像45。
当距离D减小时,空间分辨率增加。
可选地,设备1包括行进系统20,行进系统20适于使支承件5相对于光热检查系统15行进。该行进系统可以对应于在线上的预先存在的驱动系统,和/或该行进系统可以包括另外的元件,如检验台、用于例如沿垂直于支承件的行进方向的方向来平移相机的轨道。
行进系统20适于使支承件5沿着方向DD行进。有利地,方向DD基本上垂直于光轴Δ。
行进系统20适于使支承件5展开。
参照图1和图2,现在将描述根据本发明的设备1的操作和方法。
该方法至少包括:用于提供支承件5的步骤、用于所提供的支承件的电激励步骤,以及对激励的支承件进行光热检查以检测电介质涂层29的绝缘的可能的缺陷49、51并且提供光热检查结果的步骤,所述缺陷至少部分地位于电介质涂层29中。
用于提供支承件5的步骤可以包括提供预先制造的支承件5。在这种情况下,支承件可以被提供为线圈,在设备1的入口处展开,在设备中借助行进系统行进,然后在设备1的出口处重新卷绕。
可替选地,可以在根据本发明的方法的第一步骤期间至少部分地制造支承件5。在这种情况下,用于提供支承件5的步骤可以包括用于在电介质涂层29的至少一部分上沉积导电层31的子步骤,可选地在此之前具有用于在金属基底27上沉积电介质涂层29的子步骤。
有利地,用于沉积导电层31的子步骤通过物理气相沉积来实现,例如磁控溅射、真空蒸发、通过气相中的电子束蒸发。在这种情况下,金属基底27可以被提供为线圈,在用于物理气相沉积的线路的入口处展开,在线路中行进,然后在设备1中借助行进系统行进,然后在设备1的出口处重新卷绕。
该可替选方案具有以下优点:使得在电介质涂层的所有孔中沉积导电层,无论这些孔是微米尺寸还是纳米尺寸。因此,以非常高的分辨率水平来实现缺陷的检测,该水平为其他层沉积技术不能达到的水平。
该可替选方案还具有以下优点:将所有步骤整合到同一生产线上,整合用于制造连续层的步骤和控制步骤。
由此制造的支承件5是例如缠绕形式。
行进系统20使支承件5展开。然后,支承件5沿着方向DD行进。
电激励步骤通过使金属基底27和导电层31与电压源33电接触来实现。在实践中,连接器39、41分别与导电层31和金属基底27电接触。
有利地,电压源33传送包括在10mV与100V之间、优选地包括在1V与20V之间的电压U。本领域技术人员将能够根据情况来调节电压U,特别是根据用于电极的材料、层的厚度、缺陷的尺寸等来调节电压U,以避免组件25的劣化。
电激励步骤具有例如包括在0.01秒与10秒之间的持续时间。
在存在缺陷49、51的情况下,电流i通过在缺陷49、51上聚集而在支承件5中循环。实际上,电介质涂层29的其余部分表现得像电绝缘体。在缺陷49、51处发生局部发热。导电层31在缺陷49、51水平处具有较高的表面温度。
因此,对过热的温度的检测和分析给出了定位缺陷和区分缺陷的可能性。
根据特定实施方式,可以预期至少三种测量方法:连续方法、脉冲方法以及同步检测中的AC(交流电)方法。
在连续方法中,施加直流电压源(DC)以使通过测量的缺陷的电阻确定的直流电流循环。测量温度变化ΔT。然后,伴随的是电激励步骤和光热检查步骤。
在脉冲方法中,施加电压脉冲保持确定的短时间。在使电流峰值通过缺陷之后测量温度变化ΔT。然后,依次是电激励步骤、光热检查步骤。
在同步检测中的AC方法中,在确定的直流电压信号周围施加较小的可替选变化的电压。通过同步检测,测量发射的信号的可替选温度变化ΔT以及相对于输入信号的相位偏移。
在实践中,由光热检查系统15确保温度变化ΔT的测量。
在光热检查步骤中,由相机43在红外域中拍摄激励的支承件5的至少一个图像45。由此检测缺陷49、51处的较高表面温度。
计算机装置47执行计算,以获得例如在激励的支承件5的表面处的热梯度,或者表示该梯度的量。装置47给出了显示图像45(图2)中缺陷49、54位于的位置55、57的可能性。例如,位置55、57通过代表量的极值具体化。
在示出的示例中,缺陷49是通过图2所示的图像45上的长线具体化的电介质涂层29划痕。缺陷51是通过图像45上的点表示的简单夹杂物。因此,可以至少在一定程度上区分缺陷49、51。
导电层31的缺陷53不由任何发热来表示并且不呈现在图像45上。
根据可替选方案,代表量是温度并且温度的极值寻求显示缺陷49、51。
根据未示出的可替选方案,拍摄激励的支承件5的两个图像,两个图像相对于彼此时移和/或谱移。
在两个时移图像的情况下,这可以是例如根据脉冲方法在两个连续脉冲期间拍摄的激励的支承件5的同一部分。对这些连续图像的分析给出了改进缺陷的检测和表征的可能性。这也可以是在支承件行进时所拍摄的激励的支承件的两个相邻部分的两个图像。计算机装置47给出了使图像并置以实现支承件的绘图的可能性。
在两个谱移图像的情况下,这可以是例如在一方面在可见域中和在另一方面在红外域中拍摄的激励的支承件的同一部分。然后,可以示出通过根据在可见域中产生的图像来分析红外图像而检测到的缺陷。因此,可以建立支承件5的缺陷的绘图。
基于相同的原理,并且根据未示出的另一可替选方案,拍摄激励的支承件5的多个图像,所述图像相对于彼此时移和/或谱移。
光热检查步骤提供光热检查的结果,结果是例如图像45。
可替选地,光热检查结果是数据,根据该数据,支承件5的与图像45对应的部分不具有被认为是干扰的任何缺陷。
在支承件5的控制方法结束时,被评估为不令人满意的支承件5或者仅与图像45对应的部分可能被舍弃。
支承件5和通过上述方法获得的光热检查结果形成组件,其中,光热检查的结果有利地是支承件5的认证。
参照图3,描述了例如是光伏电池的光电模块100。
“光伏电池”例如意指暴露于光时通过光伏效应产生电的电子部件。
光电模块100包括与上述支承件类似的支承件5和沉积在支承件5的导电层31上的附加层107。
附加层107具有在以上限定的意义上的电子特性。
光电模块100具有光伏特性,对于此,单独的相关支承件5不具有任何光伏特性。
为了制造光电模块100,应用如上所述的控制方法以测试支承件5。
如果根据光热检查结果支承件5被评估为令人满意,则在导电层31上沉积附加层107以获得光电模块100。
根据制造方法的可替选方案,当提供支承件5用于制造光电模块100时,已经应用了控制方法。然后,使用的支承件5是例如在另一生产现场已经控制的支承件。然后,支承件5有利地与确定光热检查结果准确的认证相关联。
借助于上述特征,支承件5的控制方法给出了定位可能至少部分地位于电介质涂层29中的缺陷49、51的可能性,而支承件5不具有任何光电特性。此外,光热检查结果给出了至少在一定程度上区分诸如电介质涂层29中的点状缺陷51或较深划痕49之类的缺陷的可能性。
虽然本发明被描述为用于在线控制,但是显然本发明也可以仅在离线的质量控制期间并且因此在支承件相对于光热检查系统没有任何的相对位移的情况下应用。
Claims (17)
1.一种用于制造光电模块(100)的制造方法,所述光电模块(100)包括支承件(5)和位于所述支承件(5)上的附加层(107),所述支承件(5)由不具有任何光电特性的组件(25)组成,所述组件(25)依次包括金属基底(27)、位于所述金属基底(27)上的电介质涂层(29)以及位于所述电介质涂层(29)上的导电层(31),
所述制造方法至少包括按如下次序的以下步骤:
用于提供所述支承件(5)并且用于应用用于控制所述支承件(5)的控制方法的步骤,或者用于提供已经经受了所述控制方法的所述支承件(5)的步骤,以及
用于在所述支承件(5)的所述导电层(31)上沉积至少所述附加层(107)以获得所述光电模块(100)的步骤,
用于所述支承件(5)的所述控制方法至少包括以下步骤:
-通过使所述金属基底(27)和所述导电层(31)与电压源(33)电接触来对所述支承件(5)进行电激励,以及
-对所激励的支承件(5)进行光热检查,以检测至少部分地位于所述电介质涂层(29)中的可能的缺陷(49,51)并且提供光热检查结果。
